【従来の技術】
従来、バリア性を必要とする内容物に使用するプラスチック製のカップ容器としては、バリア性積層プラスチックシートをシート成形したカップ容器やバリア性樹脂で射出成形したカップ容器などがあるが、前者のカップ容器は、商品を説明する文字や絵柄を印刷したシートから成形するため、文字や絵柄が変形して意匠性が悪く、また、容器に部分的な偏肉が大きいことがあり、また、後者のカップ容器は、成形樹脂が高価であり、また、溶融粘度が高いため薄肉の容器が出来ず容器が肉厚となり、製造費用が高くなった。このため、プラスチックカップ容器へのバリア性付与に関する発明や考案が数多くなされており、例えば、特開平9−174595号公報で開示された図2に示すバリア性インモールドラベル(111,122)を側壁(110)面と底面(120)とに熱融着したバリア性プラスチック容器(100)が知られていた。

【発明が解決しようとする課題】
しかしながら、上述のバリア性インモールドラベルを底面と側壁面に熱融着した容器は、底面に熱融着したバリア性インモールドラベルがずれたり、皺の発生により、容器のバリア性に十分な効果が発揮し得ないことがあった。

本発明は、上述の従来の問題を解決したものであり、バリア性が良く、意匠性や外観性が良く、偏肉がなく、比較的に製造費用が安価なバリア性プラスチックカップ容器の製造方法を提供するものである。

すなわち、本発明の第1の発明は、前もって、射出成形用金型の雌型の周壁を形成するキャビティ面に、バリア性インモールドラベルを挿着し、第1射出段階で、金型内へ基材成形樹脂を射出し、前記周壁を形成すると同時に、該周壁の外周面に、前記バリア性インモールドラベルを熱融着し、第2射出段階で、バリア性樹脂を射出し、底板の前記基材樹脂の中間位置に、バリア性樹脂層を形成したことを特徴とするバリア性プラスチックカップ容器の製造方法である。

【発明の実施の形態】
次に、本発明のバリア性プラスチックカップ容器の製造方法の実施の形態で製造されたバリア性プラスチックカップ容器について、図を用いて詳細に説明する。図1(a)は、このバリア性プラスチックカップ容器の構造を示す断面図であり、(b)は、そのA部分の拡大断面図である。

上述の本実施形態のバリア性プラスチックカップ容器を製造する方法は、インサート射出成形法と一つの金型に主射出装置と副射出装置を接続して異なる樹脂を逐次射出する多層射出成形法とを用いるものである。この成形方法は、前もって、射出成形用金型の雌型の周壁を形成するキャビティ面に、裏面に熱融着して基材成形樹脂に接着する樹脂層をもつバリア性のインモールドラベルを、吸引法、接着法、静電気法などで固定して挿着し、まず、第1射出段階で、主射出装置により図1(a)及び(b)に示す底板下面の中央のゲート位置(G)から金型のキャビティ(成形品が成形される雌型と雄型との空間)内へポリプロピレン、ポリエチレンなどの基材成形樹脂を射出し、周壁を形成すると同時に、この周壁の外周面にバリア性インモールドラベルの裏面を熱融着し、次に、第2射出段階で、タイミングを合わせて副射出装置からエチレン・ビニルアルコール共重合体、ナイロンなどのバリア性樹脂を金型キャビティ内へ射出して、底板のまだ溶融状態にある基材樹脂の中間位置に、バリア性樹脂層を形成するものである。なお第1射出段階で金型キャビティ内へ射出された基材成形樹脂は、金型キャビティ面から内側へ、また、ゲート位置より遠い方から金型により冷却され、逐次固化してくる。このため、基材成形樹脂の中間位置へ第2射出段階で射出されたバリア性樹脂は、基材成形樹脂で形成される周壁の上方の中間位置までは到達し得ない。このため、周壁の外周面にバリア性インモールドラベルを熱融着して、周壁にバリア性を付与する必要がある。また、通常の設備では、肉厚が0.5〜1.5mm程度が最適であり、内容量は100〜350ml程度の容器を作製することが好ましいが、専用設備にすれば、この限りではない。

上述した本実施形態で製造されたバリア性プラスチックカップ容器は、周壁が外周面に熱融着したバリア性インモールドラベルによりバリア性が付与され、また、底板が中間層のバリア性樹脂層によりバリア性が付与されているため、容器全体のバリア性が良好であり、また、商品を説明する文字や絵柄は、周壁外周面に熱融着されたラベルに印刷されているため、容器の意匠性が良好である。そして、容器は、射出成形法で作製されているため、容器の外観性が良好でシート成形のような偏肉もなく、また、高価なバリア性樹脂は、底板の中間層だけに使用しているため、比較的に製造費用が安価である。

本発明のバリア性プラスチックカップ容器の製造方法で製造されたバリア性プラスチックカップ容器は、外周面に接着するバリア性インモールドラベルで周壁にバリア性を付与し、中間層を形成するバリア性樹脂層で底板にバリア性を付与しており、容器のバリア性が良好である。
