【発明の属する技術分野】
本発明は、各種モータ、スピーカ、メータ、フォーカスコンバージェンスリング等に最適な高い残留磁束密度を示す永久磁石とその製造方法に関する。

【従来の技術】
高い残留磁束密度が要求される分野では、主に、残留磁束密度Brが1T以上で固有保磁力Hcjが30〜1600kA/mの磁気特性を有するアルニコ磁石、残留磁束密度Brが0.8T以上で固有保磁力Hcjが450kA/m以上の磁気特性を有するSm−Co焼結磁石、および残留磁束密度Brが1T以上で固有保磁力Hcjが950kA/mの磁気特性を有するNd2Fe14B型結晶構造の化合物を主相とするNd−Fe−B焼結磁石が広く用いられている。
しかしながら、アルニコ磁石およびSm−Co焼結磁石には、これらの主要原料であるCoの原産国からの供給量や価格が不安定であるという問題がある。また、Sm−Co焼結磁石およびNd−Fe−B焼結磁石には、希土類元素(SmおよびNd)が高価であるという問題もある。

このような問題を避けるため、希土類元素の濃度が比較的低い磁性材料の研究開発が進められた。その結果、例えば、Nd3.8Fe77.2B19(原子%)の組成を持ち、Fe3B型化合物を主相とする磁性材料が提案されている(R.Coehoorn et al., J.de Phys. C8, 1988, pp669-670)。この磁性材料は、原料合金の溶湯を液体急冷法によって急冷凝固させたアモルファス合金を熱処理によって結晶化したものである。熱処理の結果、アモルファス合金は軟磁性を示すFe3B相と硬磁性を示すNd2Fe14B相とが混在する微細金属組織を持つにいたる。この磁性材料は準安定な構造を有し、1T程度の残留磁束密度Brと160〜240kA/mの固有保磁力Hcjとを発揮する。

【発明が解決しようとする課題】
しかしながら、上記磁性材料は、その飽和磁化が低く、また、均一な微細金属組織を安定して得ることができないという問題を有していた。微細金属組織が不均一になると、粒子間の交換相互作用が弱くなるため、減磁曲線の角形比が小さくなってしまう。そのため、上記磁性材料は、アルニコ磁石やNd−Fe−B焼結磁石の残留磁束密度を凌ぐ残留磁束密度を発揮することはできなかった。

本発明は上記事情に鑑みてなされたものであり、その目的とするところは、高価な希土類元素の含有量を従来よりも少なくしながら、高い飽和磁束密度を示す永久磁石およびその製造方法を提供することにある。

【課題を解決するための手段】
本発明による永久磁石は、Fe100-x-yBxRy(Feは鉄、Bはボロン、RはY、La、Ce、Pr、Nd、およびSmからなる群から選択された少なくとも1種の希土類元素)の組成式で表される永久磁石であって、前記組成式中のxおよびyが、15原子%≦x≦30原子%、および0.1原子%≦y≦3原子%の関係を満足し、かつ構成相として、鉄、鉄とホウ素の合金、R2Fe14B型結晶構造を有する化合物を含み、各構成相の平均結晶粒径が100nm以下であることを特徴とする。

【発明の実施の形態】
本発明者は、希土類元素Rを微量に含む鉄基の合金溶湯を減圧雰囲気下で急冷することによってR2Fe14B型結晶構造を有する化合物の微結晶を均一に生成できることを見いだし、本発明を想到するにいたった。なお、従来は、例えば希土類元素としてNdを用いる場合、Nd2Fe14B相の微結晶を形成するには3原子%を超える量のNdが不可欠であると考えられていた。

本発明は、Fe100-x-yBxRyの組成式によって表された鉄基の永久磁石に関している。ここで、Feは鉄、Bはボロン、RはY、La、Ce、Pr、Nd、およびSmからなる群から選択された少なくとも1種の希土類元素である。組成式中のxおよびyは、15原子%≦x≦30原子%、0.1原子%≦y≦3原子%の関係を満足する。

本発明による永久磁石は、上記組成の合金溶湯をメルトクエンチング(melt-quenching)法によって減圧雰囲気下で急冷し、アモルファス相を含む急冷凝固合金を形成した後、この急冷凝固合金を加熱することによって平均結晶粒径が100nm以下である微結晶(鉄、鉄とホウ素の合金、R2Fe14B型結晶構造を有する化合物)を構成相中に形成して製造することができる。また、このようにする代わりに、上記組成の合金溶湯をメルトクエンチング法によって減圧雰囲気下で冷却し、平均結晶粒径が100nm以下である微結晶を構成相中に含む合金を形成することによっても製造することができる。なお、各構成相の好ましい平均結晶粒径は、50nm以下である。

メルトクエンチング法によって得られる合金をアモルファス状態のものとするか結晶質状態のものとするかは、冷却速度の調整によって制御できる。ただし、何れの場合も、減圧雰囲気下で原料合金の溶湯を急冷することが重要である。減圧雰囲気下での急冷を行うことによって、希土類金属量が僅かであるにもかかわらず、R2Fe14B型結晶構造を有する化合物の微結晶(平均粒径100nm以下)を均一に形成することが初めて可能になり、その結果、優れた磁気特性を示す永久磁石が作製される。

これに対して、上記組成の合金溶湯を常圧雰囲気下で冷却した場合、溶湯の冷却速度が不均一になるため、α−Feの結晶が生成されやすく、R2Fe14B型結晶構造を有する化合物を生成することができなくなる。また、冷却速度の不均一は不均一相の発生を招くため、結晶化のための熱処理を行うと、結晶粒が粗大化してしまうという問題をも引き起こす。

本発明では、鉄、鉄とホウ素との合金からなる軟磁性合金組織相、およびR2Fe14B型結晶構造を有する硬磁性化合物相とが混在し、しかも各構成相の平均結晶粒径が小さいため、交換結合が強まっている。その結果、減磁曲線の角形比が、Stoner-Wohlfarthのモデル(E.C.Stoner and E.P. Wohlfarth, Philons. Trans. R.Soc.London, Ser. A 240, 599(1948))に示されている等方性磁石の減磁曲線の角形比(Jr/Js=0.5)よりも大きくなり、0.8以上の値を示すことができる。このことによって、残留磁束密度Brが1.3T以上で固有保磁力Hcjが20kA/m以上の優れた磁石特性が発揮されることになる。

本発明において、結晶相を構成する微結晶の平均粒径が100nmを超えると、角形比(Jr/Js)が0.8を下回ってしまうため、微結晶の平均粒径は100nmを超えないようにする必要がある。微結晶の平均粒径は、好ましくは50nm以下である。一方、微結晶の平均粒径は小さいほど好ましいが、平均結晶粒径が1nm以下の結晶相を再現性良く形成することは工業的に難しい。
[組成限定理由]
ボロン(B)の含有量が15原子%未満では、液体急冷法によって溶湯合金を急冷してもアモルファス組織が得られず、熱処理を施しても固有保磁力Hcjが20kA/m未満にしかならない。また、30原子%を超えると減磁曲線の角形比が著しく低下し、残留磁束密度Brが1.3Tを下回る。このためボロン組成比xは、15原子%≦x≦30原子%を満足する必要があり、15原子%≦x≦23原子%を満足することが好ましい。

希土類元素Rの含有量が0.1原子%未満では、R2Fe14B型結晶構造を有する化合物相を析出することができず、20kA/m未満の固有保磁力Hcjしか得られない。また、3原子%を超えると、結晶化した際、均一な微細結晶組織が得られないため、角形比の低下を招き、1.3T以上の残留磁束密度Bsを得ることができない。このため、希土類元素Rの組成比yは、0.1原子%≦y≦3原子%を満足する必要があり、0.5原子%≦y≦3原子%を満足することが好ましい。なお、用いる希土類元素として、周期律表のGdよりも重い重希土類金属を排除している理由は、重希土類元素の磁気モーメントとFeおよびCoの磁気モーメントが反平行であり、磁化が互いに打ち消されて高磁束密度が得られないためである。

なお、原料には元素M(Al、Si、Ti、V、Cr、Mn、Ni、Cu、Zn、Ga、Zr、Nb、Mo、Ag、Hf、Ta、W、Pt、Au、およびPbからなる群から選択された少なくとも1種の元素)を添加しても良い。元素Mの添加は、角形比Jr/Jsの向上、および最適な磁気特性を発揮し得る使用温度範囲の拡大などの効果をもたらす。元素Mの含有量が0.05原子%未満では、このような効果が充分に発揮されず、7原子%を超えると磁化が低下しだす。このため、添加元素Mの組成比zは、0.05原子%≦z≦7原子%を満足する必要があり、0.2原子%≦z≦5原子%を満足することが好ましい。

更に、原料にコバルト(Co)を添加しても良い。Coは、Feの一部と置換されることによって角形比を向上させる効果を発揮する。このため、角形比を特に高めたい場合にCoを添加することが好ましい。しかし、Feに対するCo置換量が0.1%未満では、このような効果は充分に発揮されず、また50%を超えると1.3T以上の残留磁束密度Brを得ることができない。従って、Co置換量mは、0.001≦m≦0.5である必要があり、0.005≦m≦0.1とすることが好ましい。

次に、本発明による永久磁石の製造方法の実施形態を説明する。

まず、前述の組成式で表現される原料を用意し、この原料を加熱し溶融することによって合金溶湯を作製する。この合金溶湯をメルトクエンチング法によって急冷し、アモルファス相を含む急冷凝固合金を形成する。メルトクエンチング法としては、回転ロール法、ガスアトマイズ法、回転ロール法とガスアトマイズ法とを組み合わせて行う方法の何れかを用いることが好ましい。

本実施形態では、図2に示すメルトスピニング装置を用いて原料合金を製造する。酸化しやすい希土類元素を含む原料合金の酸化を防ぐため、不活性ガス雰囲気中で合金製造工程を実行する。不活性ガスとしては、ヘリウムまたはアルゴン等の希ガスを用いることが好ましい。なお、窒素は希土類元素と反応しやすいため、不活性ガスとして用いることは好ましくない。

図2の装置は、真空または不活性ガス雰囲気を保持し、その圧力を調整することが可能な原料合金の溶解室1および急冷室2を備えている。

溶解室1は、所望の磁石合金組成になるように配合された原料20を高温にて溶解する溶解炉3と、底部に出湯ノズル5を有する貯湯容器4と、大気の進入を抑制しつつ配合原料を溶解炉3内に供給するための配合原料供給装置8とを備えている。貯湯容器4は原料合金の溶湯21を貯え、その出湯温度を所定のレベルに維持できる加熱装置(不図示)を有している。

急冷室2は、出湯ノズル5から出た溶湯21を急冷凝固するための回転冷却ロール7を備えている。

この装置においては、溶解室1および急冷室2内の雰囲気およびその圧力が所定の範囲に制御される。そのために、雰囲気ガス供給口1b、2b、および8bとガス排気口1a、2a、および8aとが装置の適切な箇所に設けられている。特にガス排気口2aは、急冷室2内の絶対圧を真空〜50kPaの範囲内に制御するため、ポンプに接続されている。

貯湯容器4の出湯ノズル5は、溶解室1と急冷室2との隔壁に配置され、貯湯容器4内の溶湯21を下方に位置する冷却ロール7の表面に流下させる。出湯ノズル5のオリフィス径は、例えば0.5〜2.0mmである。溶湯21の粘性が大きい場合、溶湯21は出湯ノズル5内を流れにくくなるが、本実施形態では急冷室2を溶解室1よりも低い圧力状態に保持するため、溶解室1と急冷室2との間に圧力差が形成され、溶湯21の出湯がスムーズに実行される。

冷却ロール7の表面は、例えばクロムめっき層で覆われており、冷却ロール7の直径は例えば300〜500mmである。冷却ロール7内に設けた水冷装置の水冷能力は、単位時間あたりの凝固潜熱と出湯量とに応じて算出し、調節される。

図2に示す装置によれば、例えば合計20kgの原料合金を15〜30分間で急冷凝固させることができる。こうして形成した合金は、厚さ:70μm〜150μm、幅:1.5mm〜6mmの合金薄帯(合金リボン)22である。

次に、図2の装置を用いて行う原料合金の製造方法を説明する。

まず、一般式がFe100-x-yBxRyの組成式(Feは鉄、Bはボロン、RはY、La、Ce、Pr、Nd、およびSmからなる群から選択された少なくとも1種の希土類元素である。15原子%≦x≦30原子%、0.1原子%≦y≦3原子%)で示される合金の溶湯21を作製し、溶解室1の貯湯容器4に貯える。

次に、この溶湯21は出湯ノズル5から減圧Ar雰囲気中の水冷ロール7上に出湯され、水冷ロール7との接触によって急冷され、凝固する。急冷凝固方法としては、冷却速度の高精度の制御が可能な方法を用いる必要があり、本実施形態ではメルトクエンチング法の一つである回転ロール法を用いる。

本実施形態では、溶湯21の冷却凝固に際して、冷却速度を102〜107℃/秒とする。この冷却速度で合金の温度を△T1だけ低い温度に低下させる。急冷前の合金溶湯21の温度は融点Tmに近い温度(例えば1200〜1300℃)にあるため、合金の温度は冷却ロール7上でTmから(Tm−△T1)にまで低下する。本願発明者の実験によれば、最終的な磁石特性を向上させるという観点から△T1は700〜1100℃の範囲内にあることが好ましい。

合金の溶湯21が冷却ロール7によって冷却される時間は、回転する冷却ロール7の外周表面ら合金が接触してから離れるまでの時間に相当し、本実施形態の場合は0.05〜50ミリ秒である。その間に、合金の温度は更に△T2だけ低下し、凝固する。その後、凝固した合金は冷却ロール7から離れ、不活性雰囲気中を飛行する。合金は薄帯状で飛行している間に雰囲気ガスに熱を奪われる結果、その温度は(Tm−△T1−△T2)に低下する。△T2は、装置のサイズや雰囲気ガスの圧力によって変化するが、約100℃またはそれ以上である。

なお、急冷室2内の雰囲気は減圧状態にする。雰囲気は、絶対圧力が50kPa以下の不活性ガスから構成することが好ましい。なお、圧力が0.1kPa以下の真空雰囲気で急冷凝固を行っても良い。なお、雰囲気ガスの圧力が50kPaを超える場合は、回転ロールと合金溶湯との間に雰囲気ガスが巻き込まれることの影響が顕著になるため、均一な組織が得られないおそれが強まるので好ましくない。

冷却ロール7は、Cu、Fe、またはCuやFeを含む合金から形成することが好ましい。CuやFe以外の材料で冷却ロールを作製すると、急冷合金の冷却ロールに対する剥離性が悪くなるため、急冷合金がロールに巻き付くおそれがあり好ましくない。

冷却ロールの表面粗度は、中心線平均粗さRa≦0.8μm、最大Rmax≦3.2μm、十点平均粗さRz≦3.2μmであることが好ましい。冷却ロールの表面が粗いと、急冷合金がロールに張り付きやすいため好ましくない。

メルトクエンチング法によって直接に結晶質相の合金を得るためには、冷却ロールのロール表面周速度を2〜10m/秒にすればよい。それによって、硬磁気特性を示す合金組織が得られる。ロール表面周速度が2m/秒未満では、平均結晶粒径が大きくなりすぎるため目的とする磁気特性が得られなくなるので好ましくない。一方、ロール表面周速度が10m/秒を超えると、急冷合金は非晶質相となるため、熱処理なしでは結晶化できなくなる。

アモルファス相が存在するように超急冷工程を行った場合は、その後、急冷凝固合金に対する熱処理を行うことによって平均結晶粒径が100nm以下である微結晶を生成する。この熱処理は、400℃〜700℃、より好ましくは500℃〜700℃の温度で30秒以上加熱することが好ましい。熱処理温度が700℃を超えると、粒成長が著しく、磁気特性が劣化する。逆に、熱処理温度が400℃未満では、R2Fe14B相が析出しないため、高い保磁力が得られない。

上記の条件で熱処理を行えば、微結晶(鉄、鉄とホウ素の合金、およびR2Fe14B型結晶構造を有する化合物)をその平均結晶粒径が100nm以下になるように形成することができる。好ましい熱処理時間は熱処理温度に依存して異なるが、例えば600℃で熱処理する場合、30秒〜30分程度の加熱を行うことが好ましい。熱処理時間が30秒を下回ると、結晶化が完了しない場合がある。

ここに説明した製造方法によれば、残留磁束密度Brが1.3T以上と高い値を示しながら、固有保磁力Hcjが20kA/m以上であり、しかも角形比Jr/Jsが0.8以上の永久磁石を再現性良く製造することができる。
(実施例)
以下、本発明による永久磁石の実施例を説明する。

実施例No.1〜No.10の各々について、純度99.5%以上のFe、B、Si、Ga、Cu、Nd、Pr、La、およびCeをその総量が30グラムとなるように秤量し、石英るつぼ内に投入した。各実施例No.1〜No.10の組成は表1に示す通りとした。石英るつぼは、底部に直径0.8mmのオリフィスを有しているため、上記原料は石英るつぼ内で溶解された後、合金溶湯となってオリフィスから下方に滴下することになる。原料の溶解は、圧力が1.33kPaのアルゴン雰囲気下において高周波加熱法を用いて行った。本実施例では、溶解温度を1300℃に設定した。
