本発明は、超音波を利用して鉄道レール等の被検査体を探傷してその画像表示を行う超音波探傷画像表示方法及び装置に関する。

【従来の技術】
図2は従来の鉄道レール1などを超音波で探傷する際の計測状態を示す斜視図であり、図3は超音波探傷装置2の機能構成を示すブロック図である。この例では、探傷対象のレール1上を、超音波探傷装置2と接続されるケーブル3の先端に設けられた超音波探触子4を移動させてレール1の探傷を行っている。

この際、送信部2aから一定周期で出力される送信信号が超音波探触子4に入力され内部の図示しない振動子からの超音波パルスがレール1に入射される。この超音波パルスがレール1の傷などで反射し、この反射波が超音波探触子4の振動子で受信される。

この受信信号が受信部2bに入力され増幅された後に信号処理部2cに入力される。信号処理部2cは、所定の伝搬時間、即ち超音波探触子4からレール1に入射された超音波パルスが傷などで反射して再び超音波探触子4で受信されるまでの時間の範囲のみを検出対象とするためのゲート回路を有しており、受信信号をゲート回路に通して、A/D変換後、受信信号のレベルを判定レベルと比較して反射エコーを検出する。

信号処理部2cに入力された受信信号や、信号処理部2cで検出された反射エコー信号は、表示部2d及び記録部2eに出力され、表示及び記録が行われる。その表示には、Aスコープ表示やBスコープ画像表示が用いられる。Bスコープ画像は、例えば、横軸に探触子位置、縦軸に反射エコーの伝搬距離をとって反射エコーをプロットするものであるが、屈折角(超音波がレールに入射するときの入射方向と入射面から下ろした垂線とのなす角)を考慮して反射エコーの反射源の位置を算出してプロットすれば断面画像となる。反射源の実体に即したこの断面画像表示は非常に有効な表示方法である。

このようなレール探傷では、複数の超音波探触子を用いて、傷の方向性等を考慮した超音波をレールに入射して探傷を行っている。例えば、水平裂を検出するためには、屈折角が0°である垂直探触子を用い、45°程度の傾きの横裂を検出するためには、屈折角が45°の斜角探触子が用いられている。これらの探触子により、例えば、レールに存在するボルト穴1bでは、垂直探触子と屈折角45°の互いに逆向きに設置された2つの斜角探触子からの反射エコーによって、図4のような断面画像が得られる。

ところで、溶接部の溶け込み不足や縦割れを検出するために、同一の屈折角の2つの斜角探触子を用いるタンデム法が用いられることがある。図5はタンデム法の原理を説明するための図である。送信用の探触子4aからレール1に斜めに入射された超音波が、レール1の傷などの反射源5及び底面1aで反射し、それを受信用の探触子4bで受信することによって、1つの探触子では検出が困難な縦割れを検出することができる。
このタンデム法において、送信用探触子4aから超音波が送信されてから受信用探触子4bにおいて反射エコーが受信されるまでの伝搬距離は、レールの高さhと送信用探触子4a及び受信用探触子4bの屈折角θから、(h/cosθ)×2と決定される。また、送信用探触子4a及び受信用探触子4bの位置が決まれば、傷及び底面での反射において入射角と反射角が等しいとして反射源の位置は、計算上1点に定まる。

【発明が解決しようとする課題】
しかしながら、実際の送信用及び受信用斜角探触子は屈折角θを中心として多少広がりを持った送受信特性を有するため、超音波が幅を持つことになって、伝搬距離は(h/cosθ)×2に限定されず、探触子の位置に対して反射エコーが検出される反射源の位置も、1点ではなくある範囲となる。そのため、屈折角を基準とする従来方法では、タンデム法で検出された反射エコーから、反射源の実体に即した断面画像を生成し、その画像表示を行うことができなかった。

また、例えば従来のレール探傷車によるレール探傷においては、探傷中にレールの種類が変わってレール高さが変わることがあるため、レール高さを既定値として予め与えることは難しく、そのような場合には、タンデム法において反射源の位置の算出を行うことはさらに困難を極めることになる。

さらには、被検査体がレールの場合には、ボルト穴のような人工構造や、継目での遊間部(レール端面)において、タンデム法によって反射エコーが検出されることがあり、タンデム法だけによる断面画像としたときに、これらと傷とを識別して表示することができないという問題がある。

本発明は、このような従来の課題を解決するものであり、第1の目的は、タンデム法で検出された反射エコーについても、正確に反射源の位置を算出し、反射源の実体に即した断面画像を生成することができる超音波探傷画像表示方法及び超音波探傷画像表示装置を提供することを目的としている。

また、第2の目的は、第1の目的に加えて、表示の際に、不正な反射エコーやノイズを画像表示しないことによって、信頼性の高い断面画像表示を行うことができる超音波探傷画像表示方法及び超音波探傷画像表示装置を提供することを目的とする。

また、第3の目的は、第1の目的に加えて、被検査体の表面から底面(背面)までの距離が変わっても、問題なく反射源の位置の算出ができ、反射源の実体に即した断面画像を生成することができる超音波探傷画像表示方法及び超音波探傷画像表示装置を提供することを目的とする。

【課題を解決するための手段】
上記目的を達成するために本発明は、超音波の送信用斜角探触子及び受信用斜角探触子を被検査体の前後に配置したタンデム法によって被検査体の前後方向に送信用斜角探触子及び受信用斜角探触子を移動しながら探傷して、検出された反射エコーに基づいて断面画像表示を行う超音波探傷画像表示方法であって、送信用斜角探触子から超音波が送信されてから受信用斜角探触子において反射エコーが受信されるまでの時間及び超音波の音速から算出される伝搬距離と、送信用斜角探触子及び受信用斜角探触子が当接された被検査体の表面から底面(背面)までの距離と、送信用斜角探触子及び受信用斜角探触子の位置とから、検出された反射エコーの反射源の送信用斜角探触子及び受信用斜角探触子の前後方向、即ち被検査体の前後方向及び表面から底面に向かう方向の2次元位置を算出して、被検査体の前後方向及び表面から底面に向かう方向に沿って切って見た断面画像表示を行い、被検査体内で被検査体の表面に対して垂直に延びる反射源を表示し得るようにしたことを特徴とする。また、タンデム法によって超音波の送信用斜角探触子及び受信用斜角探触子を被検査体の前後に配置し、被検査体の前後方向に送信用斜角探触子及び受信用斜角探触子を移動しながら被検査体を探傷して、検出された反射エコーに基づいて断面画像表示を行う超音波探傷画像表示装置であって、送信用斜角探触子及び受信用斜角探触子の位置を計測する探触子位置計測手段と、検出された反射エコーについて、超音波が送信されてから反射エコーが受信されるまでの時間及び超音波の音速から伝搬距離を算出する伝搬距離算出手段と、前記送信用斜角探触子及び受信用斜角探触子の位置と、前記伝搬距離と、送信用斜角探触子及び受信用斜角探触子を当接した被検査体の表面から底面(背面)までの距離とから、検出された反射エコーの反射源の送信用斜角探触子及び受信用斜角探触子の前後方向、即ち被検査体の前後方向及び表面から底面に向かう方向の2次元位置を算出する反射源位置算出手段と、前記反射源位置算出手段で算出された反射源の位置を表す、被検査体の前後方向及び表面から底面に向かう方向に沿って切って見た断面画像を生成し、被検査体内で被検査体の表面に対して垂直に延びる反射源を表示し得るようにした画像生成手段と、を有することを特徴とする。タンデム法による超音波の伝搬距離及び被検査体の表面から底面(背面)までの距離を用いて、反射エコーの反射源の位置を特定することができる。従って、斜角探触子の屈折角に広がりがあったとしても、この屈折角に依存せずに、反射源を特定することができ、反射源の実体に即した断面画像を生成することができる。

【発明の実施の形態】
以下、図面を用いて本発明の実施の形態を説明する。

図1は、本発明による超音波探傷画像表示方法を実施するための、またはレール探傷車に搭載される超音波探傷画像表示装置の一実施形態を示す機能ブロック図である。超音波探傷画像表示装置10は、探触子ブロック12、多チャネル超音波送受信部14、探触子位置計測部16、反射エコー検出部18、伝搬距離算出部20、表面底面間距離算出部22、反射源位置算出部24、画像生成部28、表示部30を備えている。以上の各部は、ゲート回路、A/D変換器、カウンタ、論理回路、CPU、メモリ、I/O回路、D/A変換器、ビデオアンプ、CRT等によって実現することができる。

以下、各部の詳細をその作用と共に説明する。

探触子ブロック12は、例えば、図6に示すように、タンデム用の送信用及び受信用の斜角探触子(例えば屈折角45°)12A,12B、送受信用の垂直探触子(屈折角0°)12C及び互いに逆向きに設置された2つの送受信用の斜角探触子(例えば屈折角45°)12D,12Eが所定の位置関係で配置されているものからなる。なお、タンデム用の送信用斜角探触子12Aを受信用としても用い、送受信用の斜角探触子の一方12Dまたは12Eを兼ねるようにすることも可能である。

多チャネル超音波送受信部14は、探触子ブロック12の各探触子12A,12B,12C,12D及び12Eに対応した各チャネル(タンデムチャネル、垂直チャネル、+45°チャネル及び−45°チャネル)の送受信部を備えている。

探触子ブロック12はレール1上を接触して移動し、その位置が探触子位置計測部16によって計測される。この際、多チャネル超音波送受信部14は、探触子位置計測部16からの探触子位置データに基づいて、各チャネルとも一定間隔で送信信号を送信用斜角探触子12Aまたは送受信用探触子12C,12D,12Eに出力し、その結果、各探触子の図示しない振動子から超音波パルスがレール1に入射される。この超音波パルスがレール1の傷などで反射し、その反射エコーが受信用斜角探触子12Bまたは送受信用の探触子の振動子12C,12D,12Eで受信される。この受信信号が多チャネル超音波送受信部14で増幅され、反射エコー検出部18へと出力される。

反射エコー検出部18は、多チャネル超音波送受信部14からの各チャネルの受信信号を、まず、ゲート回路によって所定の伝搬時間の範囲のみを検出対象として選択してA/D変換する。ゲート回路は、例えば、垂直チャネルではレール表面から入射された超音波が底面で反射して戻って来るのに要する時間に応じたゲート設定がなされる。タンデムチャネルでは、前述のように屈折角とレール高さによって伝搬時間は計算上は定まるが、超音波が幅を持つことや、レールの種類によってレール高さが変わることを見込んでゲートが比較的広く設定される。

次に、受信信号レベルと所定の判定レベルを比較し、受信信号レベルが判定レベル以上の場合を反射エコーとして、例えばその受信信号レベルと伝搬時間を検出する。なお、受信信号レベルが連続して判定レベル以上である場合、つまり、反射エコーが時間的に幅を持つ場合は、例えば、受信信号レベルはその極大値とし、伝搬時間には、受信信号レベルが極大値となるときまたは判定レベルを越えたときの伝搬時間を採用してもよい。

伝搬距離算出部20は、反射エコー検出部18において検出された各チャネルの反射エコーについて、超音波の音速に伝搬時間を乗ずることによって伝搬距離を算出する。垂直チャネルの超音波は縦波、タンデムチャネル及び±45°チャネルの超音波は横波で、鋼製のレール中の音速はそれぞれ5900m/s、3230m/sである。

表面底面間距離算出部22は、垂直チャネルで検出された反射エコーの伝搬距離から表面底面間距離、即ち、レール高さを求めるもので、例えば、想定されるレール高さの約2倍の伝搬距離の反射エコーが連続的に検出されていることを条件としてレールの底面からの反射エコーを抽出し、その伝搬距離の1/2をレール高さとすればよい。なお、レールの種類としては、60kg、50T、50kgN、50kgPS、40kgN、37kgA及び30kgAがあり、それぞれのレール高さは174mm、160mm、153mm、144.46mm、140mm、122.24mm及び107.95mmである。

反射源位置算出部24は、各チャネルで検出された反射エコーの反射源の位置を算出するものである。タンデムチャネルについては、伝搬距離算出部20で算出された反射エコーの伝搬距離と、表面底面間距離算出部22で算出された表面底面間距離、即ち、レール高さと、送信用斜角探触子12A及び受信用斜角探触子12Bの位置とから、例えば、図7に示すように、送信用斜角探触子12Aにおける屈折角θと受信用斜角探触子12Bにおける屈折角θとが等しいとして反射源の位置を算出する。図7において、レール長手方向にX軸、レール表面をy=0として深さ方向にY軸をとつている。レール高さをhとし、送信用及び受信用の探触子の前後方向すなわちX軸上の位置をx0±d、Y軸上の位置を0とし、X軸において負方向に超音波を送信するものとする。また、反射エコーの伝搬距離は2rである。このとき、反射源の位置(x,y)は次式で求められる。

尚、超音波をX軸において正方向に送信した場合には、(1)式におけるx0の後の符号−を+に置き換えることで対応することができる。反射エコーの伝搬距離2rは、レール1に入射される超音波の広がり、すなわち中心屈折角と指向角から決まる最小屈折角α及び最大屈折角βによって制限されることになる。最大屈折角βの場合の反射源の位置を図7(b)に、最小屈折角αの場合の反射源の位置を図7(c)に示す。これらの間の関係は、
