本発明は、表面実装機において、ヘッドユニットに複数の吸着ヘッドを備えた表面実装機に関するものである。

【従来の技術】
従来から、移動可能なヘッドユニットに吸着ヘッドを搭載し、部品供給部のテープフィーダー等から電子部品を吸着して位置決めされているプリント基板上に移送し、プリント基板の所定位置に実装するようにした表面実装機(以下、単に実装機という)は一般に知られており、最近では、複数の吸着ヘッドをヘッドユニットに並べて搭載し、これにより複数の部品を同時に吸着できるようにして実装効率を高めるようにした実装機も提案されている。

また、この種の実装機において、吸着部品の投影の検出に基づいて部品の吸着状態を検知する光学的検知手段をヘッドユニットに搭載し、部品吸着後、部品装着のための移動中に部品の吸着状態を調べることにより部品の吸着状態を効率的に調べ得るようにした実装機も開発されている。

【発明が解決しようとする課題】
上記のような実装機では、一般に、部品を吸着した後、ヘッドユニットがプリント基板上に移動する間に吸着ヘッドを回転させて部品を所定の装着角度(向き)にセットし、装着位置上方にヘッドユニットが到達すると、吸着ヘッドを下降させて部品を実装するようにしている。

ところが、複数の吸着ヘッドを備えた実装機では、部品の形状等によっては、部品装着後、部品を装着角度にセットする際に隣合う部品同士が干渉する場合がある。従って、このような場合には、干渉の可能性を予測して、例えば、部品を吸着する吸着ヘッドの両側の吸着ヘッドを使用することなく実装動作を行わせている。また、各吸着ヘッドの間隔と部品の大きさとの関係から、隣合う吸着ヘッドによって部品吸着そのものを行えない場合もあり、この場合にも部品を吸着する吸着ヘッドの両側の吸着ヘッドを使用することなく実装動作を行わせている。

しかし、これでは複数の吸着ヘッドを搭載した実装機の機能が大きく減殺されることとなり、実装効率を十分に高めることができない。従って、この点を改善する必要がある。なお、この場合、光学的検知手段による部品の吸着状態の検査を効率的に行い得るように考慮する必要がある。

本発明は、上記の事情に鑑みてなされたものであり、ヘッドユニットに、複数の吸着ヘッドと、各吸着ヘッドに吸着された部品の吸着状態を調べる光学的検知手段とを備えた表面実装機において、各吸着ヘッドの稼動率を高めながら光学的検知手段による部品の吸着状態の検査を効率的に行うことができる表面実装機を提供することを目的とする。

【課題を解決するための手段】
上記目的を達成するために、本発明は、ヘッドユニットに、回転及び昇降可能な部品吸着用の複数の吸着ヘッドと、上記吸着ヘッドに吸着された部品の投影の検出に基づいて部品の吸着状態を調べる光学的検知手段とを備えるとともに、各吸着ヘッドの駆動を制御するヘッド制御手段を備えた表面実装機において、上記光学的検知手段は、吸着ヘッド昇降のための空間を挟んで対向配置されて吸着ヘッドの配設方向に亘って延びる光の照射部と受光部とを有するとともに上記照射部として上下方向に移動可能な一の照射部を有する一方、上記受光部として異なる高さ位置での部品の投影検出を可能とするべく複数段の受光部を備え、かつ投影検出時には、投影を検出すべき受光部に照射部が対向するように移動制御手段により照射部の動作が制御されるように構成されており、上記ヘッド制御手段は、部品吸着後に少なくとも一つの吸着ヘッドがこれに隣合う吸着ヘッドに対して上下にオフセットされるように吸着ヘッドを駆動するとともに、各吸着ヘッドに吸着された部品の吸着状態を調べるべく、吸着部品相互の上下の位置関係を保持しつつこの位置関係に対応する受光部に対して各部品を配置するように各吸着ヘッドを制御するように構成されているものである(請求項1)。

この表面実装機によれば、隣合う吸着ヘッドにより吸着される部品を異なる高さ位置に保持することができる。そのため、隣合う吸着ヘッドにより同一高さ位置に部品を吸着保持したならば互いに干渉するような部品等でも、それらの部品を隣合う吸着ヘッドにより吸着保持することが可能となる。また、光学的検知手段による部品の吸着状態の検査については、部品相互の高さ位置に対応する受光部に対して部品が配置されて投影が検出されるため、吸着部品を上下にオフセットさせながらも効率よく部品の吸着状態を調べることが可能となる。

なお、請求項1の構成においては、吸着ヘッドに吸着された下位側の部品から順に投影を検出すべく照射部を移動させるように移動制御手段を構成するとともに、投影検出中に既に検出を終えた下位側の部品を実装するように上記ヘッド制御手段により各吸着ヘッドを制御するのが好ましい(請求項2)。このようにすれば、吸着部品の検査と部品の実装とを効率的に行うことができる。

【発明の実施の形態】
本発明の実施の形態を図面に基づいて説明する。

図1および図2は本発明に係る表面実装機の一例を示している。同図に示すように、表面実装機(以下、実装機と略す)の基台1上には、プリント基板搬送用のコンベア2が配置され、プリント基板3が上記コンベア2上を搬送され、所定の装着作業用位置で停止されるようになっている。

上記コンベア2の前後側方には、それぞれ部品供給部4が設けられている。各部品供給部4には、それぞれ多数列のテープフィーダー4aを有し、各テープフィーダー4はそれぞれ、IC、トランジスタ、コンデンサ等の小片状の部品を所定間隔おきに収納、保持したテープがリールから導出されるようになっているとともに、テープ繰り出し端にはラチェット式の送り機構が具備され、後記ヘッドユニット5により部品がピックアップされるにつれてテープが間欠的に繰り出されるようになっている。

また、上記基台1の上方には、部品装着用のヘッドユニット5が装備され、このヘッドユニット5がX軸方向(コンベア2の方向)およびY軸方向(水平面上でX軸と直交する方向)に移動するようになっている。

すなわち、上記基台1上には、Y軸方向に延びる一対の固定レール7と、Y軸サーボモータ9により回転駆動されるボールねじ軸8とが配設され、上記固定レール7上にヘッドユニット支持部材11が配置されて、この支持部材11に設けられたナット部分12が上記ボールねじ軸8に螺合している。また、上記支持部材11には、X軸方向に延びるガイド部材13と、X軸サーボモータ15により駆動されるボールねじ軸14とが配設され、上記ガイド部材13にヘッドユニット5が移動可能に保持され、このヘッドユニット5に設けられたナット部分(図示せず)が上記ボールねじ軸14に螺合している。そして、Y軸サーボモータ9の作動によりボールねじ軸8が回転して上記支持部材11がY軸方向に移動するとともに、X軸サーボモータ15の作動によりボールねじ軸14が回転して、ヘッドユニット5が支持部材11に対してX軸方向に移動するようになっている。

上記ヘッドユニット5には、部品吸着用の複数の吸着ヘッドが設けられており、当実施の形態では、図2に示すように4本の吸着ヘッド20a〜20dがX軸方向に一列に並べて設けられている。

これらの吸着ヘッド20a〜20dは、それぞれヘッドユニット5のフレーム5aに対して昇降及びR軸回りの回転が可能となっている。すなわち、図3に示すように、ヘッドユニット5のフレーム5aには4つのサブフレーム25がそれぞれ上下動可能に支持され、これらのサブフレーム25がフレーム5aに固定されたZ軸サーボモータ24を駆動源とするボールネジ機構等の昇降機構に連結されている。また、各サブフレーム25にそれぞれ吸着ヘッド20a〜20dが回転可能に支持され、各吸着ヘッド20a〜20dがそれぞれサブフレーム25に搭載されたR軸サーボモータ26に連結されている。そして、Z軸サーボモータ24が作動するとサブフレーム25と一体に各吸着ヘッド20a〜20dが昇降し、R軸サーボモータ26が作動すると各サブフレーム25に対して吸着ヘッド20a〜20dが回転するように構成されている。

各吸着ヘッド20a〜20dの下端には部品吸着用のノズル21が設けられており、部品吸着時には図外の負圧供給手段からノズル21の先端に負圧が供給されて、その負圧による吸引力で部品が吸着されるようになっている。

ヘッドユニット5には、さらに吸着ヘッド20a〜20dの各ノズル21に吸着された部品の投影の検出に基づいて部品の吸着状態を調べるレーザーユニット30が設けられている。

レーザーユニット30は、図6に示すように、各ヘッド20a〜20dのノズル21が上下動するときに通過する空間Sを挟んでY軸方向に相対向して配置されるレーザー発生部(照射部)とディテクタ(受光部)とを有しており、吸着された部品に平行光線を照射して部品の投影を検出し、そのデータを後記コントローラに出力するように構成されている。レーザー発生部及びディテクタは、同図に示すようにそれぞれ上下二段(レーザー発生部31a,31b及びディテクタ32a,32bという)に設けられており、これにより高さの異なる位置で部品の投影を検出できるように構成されている。

また、レーザー発生部31a,31b及びディテクタ32a,32bは、いずれも吸着ヘッド20a〜20dの配列方向に亘って延びる細長に形成されており、これにより各吸着ヘッド20a〜20dによって吸着される部品を共通のレーザーユニット30によって調べ得るように構成されている。

なお、上記実装機は、図示を省略するが、コンピュータを構成要素とするコントローラを備えており、ヘッドユニット駆動用の各サーボモータ9,15や、吸着ヘッド20a〜20d駆動用の各サーボモータ24,26等の駆動源及びレーザーユニット30は全てこのコントローラに接続されている。そして、実装時には、以下に説明するような部品の実装動作を行うべく、予め記憶されたプログラムに従ってヘッドユニット5等が制御されるとともに、レーザーユニット30から出力される投影データに基づいて吸着部品の認識が行われるようになっている。つまり、当実施形態では、上記コントローラが本発明のヘッド制御手段として機能するとともに、上記レーザーユニット30及び上記コントローラが本発明の光学的検知手段として機能するようになっている。

次に、上記実装機による部品の実装動作について図4のフローチャートを用いて説明する。

まず、部品の吸着動作に先立って、各吸着ヘッド20a〜20dによって吸着する部品のデータ、例えば、部品の種類や部品のサイズに関するデータを読みだし、このデータに基づいて吸着部品が互いに干渉する虞れのある吸着ヘッド20a〜20dを予測する(ステップS1,S2)。すなわち、同一高さ位置に吸着部品を保持したならば隣合う吸着部品同士が干渉する虞れのある吸着ヘッド20a〜20dを予測する。この予測は、部品吸着時の干渉および各吸着部品のR軸回りの装着角度(向き)調整時の干渉の可能性を、予想される部品の吸着ずれ量(吸着ずれの傾向)を加味して予測する。なお、部品のデータは、キーボード等の入力手段を介して予め入力されてコントローラ内の記憶部に記憶されている。

次に、各吸着ヘッド20a〜20dの上昇停止位置、すなわち部品吸着後の停止高さ位置を決定し、さらに部品の吸着順序を決定する(ステップS3,S4)。

各吸着ヘッド20a〜20dの上昇停止位置は、上述の干渉の可能性に基づき、例えば図5及び図6に示すように、干渉する虞れのある隣合う吸着部品Chが上下にオフセットされ、かつ上位側の吸着部品Ch(図5では吸着ヘッド20a,20cによる吸着部品Ch)がレーザーユニット30の上側のレーザー発生部31a及びディテクタ32aの間に、下位側の吸着部品Ch(図5では吸着ヘッド20b,20dによる吸着部品Ch)がレーザーユニット30の下側のレーザー発生部31b及びディテクタ32bの間にそれぞれ介装されるように決定する。また、各吸着ヘッド20a〜20dによる部品の吸着順序の決定は、上昇停止位置が上位側の吸着ヘッドによる部品の吸着を先に行い、次いで、上昇停止位置が下位側の吸着ヘッドによる部品の吸着を行うように決定する。なお、同じ高さ位置の吸着ヘッドについては、部品供給位置等を考慮した所定の最適化の手法に基づいて決定する。

吸着順序が決定したら、まず、ヘッドユニット5を部品供給部4の最初の部品吸着位置(n=1)に移動させて部品を吸着させる(ステップS5〜S7)。この際、可能な場合には上昇停止位置が上位側の複数の吸着ヘッドにより部品を同時吸着させ、あるいは上昇停止位置が下位側の複数の吸着ヘッドにより部品を同時吸着させる。

当該吸着位置での部品の吸着が完了すると、他に吸着すべき部品があるか否かを判断し(ステップS8)、ある場合にはヘッドユニット5を部品供給部4の次の部品吸着位置(n+1)に移動させて(ステップS9)、同様に次の部品の吸着を行う。なお、このように部品を吸着すると、上述のように吸着ヘッド20a〜20dの上昇停止位置が決定されていることにより、各吸着部品が図6に示すようにレーザー発生部31a,31bから照射される上下二段の平行光線33a,33bを遮る高さ位置にセットされる。

一方、ステップS8で他に吸着すべき部品がないと判断した場合、すなわち全ての部品の吸着が完了すると、ヘッドユニット5をプリント基板3上に移動するとともに、この移動中に、レーザーユニット30により各吸着ヘッド20a〜20dに吸着保持されている部品の吸着状態を調べ、各吸着部品をR軸回りの所定の装着角度(向き)に調整する(ステップS10)。

部品の吸着状態は、各吸着ヘッド20a〜20dの回転に伴い各吸着部品を回転させつつその投影を検出することにより調べる。この際、上述のようにレーザー発生部及びディテクタがそれぞれ上下二段に設けられ、しかもレーザー発生部及びディテクタが吸着ヘッド20a〜20dの配列方向に亘って延びる細長に形成されていることにより、上位側及び下位側の各吸着部品の投影の検出が同時に行われ、これら部品の吸着状態が同時に調べられる。この際、上位側の部品の吸着状態を調べるに際しては、例えば、予め記憶されている部品のサイズに応じて、下位側の部品を吸着した吸着ヘッド(例えば図5では吸着ヘッド20b,20d)の投影を排除するように上側のディテクタ32aにおける投影範囲を分割して部品の吸着状態が調べられる。こうすることで上位側の吸着部品の認識に際して、下位側の部品を吸着した吸着ヘッドの投影を部品と誤認することがないようにされている。

吸着部品の検査が終了したらステップS11に移行し、搭載すべき部品があるか否か、すなわちヘッドユニット5に実装すべき部品を吸着しているか否かを判断する。そして、搭載すべき部品があると判断した場合には、さらに、下位側の吸着ヘッドによる吸着部品があるか否か、つまり上昇停止位置が下位側の吸着ヘッドにより吸着されている部品があるか否かを判断し、吸着部品があると判断した場合には、ヘッドユニット5を目標位置に移動しながら、下位側の吸着ヘッドの吸着部品を所定の順番でプリント基板3に実装する(ステップS12,S14)。この際、ステップS10で調べた部品の吸着状態に応じて求められる吸着誤差等を考慮して部品の実装を行う。

一方、ステップS12において下位側の吸着ヘッドによる吸着部品がないと判断した場合、つまり下位側の吸着ヘッドによる全ての吸着部品の実装が完了したと判断した場合には、次いで、上位側の吸着ヘッドの吸着部品を所定の順番でプリント基板3に実装する(ステップS13)。この場合も、ステップS10で調べた部品の吸着状態に応じて求められる吸着誤差等を考慮して部品の実装を行う。

以上の実装機によれば、部品吸着後の各吸着ヘッド20a〜20dの上昇停止位置を、上述のように隣合う吸着部品の干渉の可能性に基づいて上下にオフセットさせているため、同一平面上(同一高さ位置)に保持すると、互いに干渉する部品、あるいは装着角度調整の際に回転させると互いに干渉するような部品であっても、隣合う吸着ヘッド20a〜20dを用いて吸装着することができる。そのため、常に、全ての吸着ヘッド20a〜20dを用いて部品を実装することができ、これにより各吸着ヘッド20a〜20dの稼動率が高められる。

その上、吸着部品を上下にオフセットさせながらも、吸着部品の検査については、レーザーユニット30に上下二段のレーザー発生部31a,31b及びディテクタ32a,32bを設け、上下にオフセットされた部品の投影を同時に検出できるようにしているため、部品の吸着状態を効率的に調べることができる。

従って、上記実装機によれば、部品同士の干渉を回避するために例えばヘッド一つ飛ばしで部品を吸着する等、部品を吸着する吸着ヘッドの両側の吸着ヘッドを使用することなく実装動作を行わせていた従来のこの装置に比べると実装効率を有効に高めることができる。

また、上記実装機では、レーザーユニット30の各レーザー発生部31a,31b及びディテクタ32a,32bが上述のように吸着ヘッド20a〜20dの配列方向に亘って細長に構成されているため、各吸着ヘッド20a〜20dに吸着される部品を上位又は下位のいずれに配置しても吸着状態を良好に調べることができる。従って、部品の種類に応じて干渉を確実に避け得るように部品の高さ位置関係を適宜調整することができ、吸着ヘッド20a〜20dの位置によって部品を保持する高さ位置が制限されることがないという特徴もある。

ところで、上記実装機においては、その変形例として、例えば上記レーザーユニット30に代えて図7に示すようなレーザーユニット30′をヘッドユニット5に搭載した構成を採用することもできる。

このレーザーユニット30′は、同図に示すように上下二段のディテクタ32a′,32b′を備えている点で上記レーザーユニット30と構成が共通しているが、各ディテクタ32a′,32b′に対してレーザー発生部31′が共通化されている点で構成が相違している。すなわち、このレーザーユニット30′では、レーザー発生部31′が上下動可能に設けられており、部品吸着後、ディテクタ32a′,32b′に対して択一的にレーザー発生部31′を対向配置させることにより、上下にオフセットされた各部品の投影を上下の各ディテクタ32a′,32b′でそれぞれ検出するように構成されている。

なお、このレーザーユニット30′を搭載する場合には、図4に示したフローチャートのステップS10〜S14に代えて例えば図8のフローチャート(ステップS20〜S26)に従って作動させる。

このような実装動作によれば、上位側の部品の吸着状態を調べながら、その一方で既に吸着状態を調べ終わった下位側の吸着部品を実装するため、効率的に部品を実装することができるという特徴がある。なお、上記の例においては、上記コントローラがレーザー発生部31′の移動制御手段として機能する。

ところで、以上説明した実装機では、部品データに基づいて吸着部品が互いに干渉する虞れのある吸着ヘッド20a〜20dを予測し、干渉する虞れのある隣合う吸着部品が上下にオフセットされるように吸着ヘッド20a〜20dを制御するようにしているが、例えば、このような干渉の虞れを予測することなく、隣り合う部品が常に上下にオフセットされるように吸着ヘッド20a〜20dの動作を制御するようにしてもよい。

また、部品の吸着動作において、先に吸着した上位側の部品の吸着状態を調べながら、その一方で、下位側の部品を吸着するようにしてもよい。このように上位側の部品の認識動作と下位側の部品の吸着動作とを並行して行うようにすれば、より一層効率的に部品を実装することができる。

また、上記の例では、部品吸着後、部品を上下2段に配置するようにしているが、それ以上の複数段に部品を配置するように各吸着ヘッド20a〜20dを制御するようにしてもよい。要は、隣設される吸着ヘッドによる吸着部品を上下にオフセットさせて隣合う部品同士の干渉を回避するようにすればよい。この場合、それに対応した段数のレーザー発生部及びディテクタをレーザーユニット30に設けるようにすればよい。

【発明の効果】
以上説明したように、本発明は、ヘッドユニットに、複数の吸着ヘッドと、吸着ヘッドに吸着された部品の吸着状態を調べる光学的検知手段とを備えた表面実装機において、部品吸着後、少なくとも一つの吸着ヘッドがこれに隣合う吸着ヘッドに対して上下にオフセットされるように吸着ヘッドを駆動制御し、これにより同一高さ位置に部品を吸着保持したならば互いに干渉するような部品等であってもそれらの部品を隣合う吸着ヘッドにより吸着できるようにしたので、吸着ヘッドの稼働率を有効に高めることができる。しかも、光学的検知手段については、受光部を多段に設けることにより、上下にオフセットされた部品の投影をそれぞれ検出できるようにしたので、従来同様に部品の吸着状態を効率的に調べることができる。
