【発明の属する技術分野】
本発明は、所定サイズに切り出された一対の基板が対向して貼り合わされた電気光学パネルを備えた電気光学装置の製造方法、この方法で製造された電気光学装置、およびこの電気光学装置を用いた電子機器に関するものである。さらに詳しくは、電気光学パネルの状態で行う基板の割れ防止処理に関するものである。

【従来の技術】
液晶装置、有機エレクトロルミネッセンス表示装置などのLED(発光ダイオード)表示装置、プラズマディスプレイ装置、FED(フィールドエミッションディスプレイ)装置、電気泳動表示装置、デジタルマイクロミラーデバイス(DMD)を用いた装置などといった電気光学装置は、電気光学物質を駆動する駆動用電極が双方に形成された一対のガラス基板がシール材で貼り合わされたパネル構造、あるいは、電気光学物質を駆動する駆動用電極が形成されたガラス基板に対してガラス製の保護基板がシール材で貼り合わされたパネル構造を有している。これらいずれパネル構造の電気光学装置においても、基板は、単品サイズよりも大型の基板から所定サイズに切り出されて使用される。

例えば、液晶装置の場合、一般に、単品サイズの液晶パネルを各々多数枚取りできる大型基板に電極パターンなどの形成工程を行い、これらの大型基板を貼り合せた後、所定の大きさに切断して単品の液晶パネルが製造される。

ここで、液晶パネルでは、駆動用電極に液晶を駆動するための信号を供給する必要があるので、一対の基板のうち、一方の基板を他方の基板の縁から張り出させ、この張り出し領域に、可撓性基板が接続される基板実装端子、ICが実装されるIC実装端子、およびICからの出力信号を電極パターンに供給するための配線が形成されている(例えば、特許文献1参照)。

【発明が解決しようとする課題】
液晶パネルを構成する基板は、大型基板の表面にダイヤモンドカッターなどにより切断線を引いた後、治具によって裏面側から力を加えて押し割る方法、あるいは切断線を引いた後、切断線に沿ってレーザ光を照射して大型基板を切断する方法によって、所定サイズに切り出される。これらいずれの切断方法でも、切断の際の応力によって基板の切断面や基板縁に微小な傷やクラックが入ることがあり、このような傷やクラックは、その後に加わった応力によって成長する。このため、液晶装置を携帯電話機などに用いた際、携帯電話機を落下したときの衝撃などにより液晶パネルが割れるという問題点がある。

ここに、本願発明者等は、切断した基板の基板縁および切断面にエッチングを施して、基板縁および切断面から微小な傷やクラックを消去しておくことを提案するものである。

しかしながら、ガラスをエッチングするには、通常、フッ酸などの強酸が使用される一方、ガラス基板にはITO膜あるいは金属膜からなる配線が形成されているため、ガラス基板の基板縁および切断面に形成された微小な傷やクラックをエッチングにより消去する際、配線もエッチング液で腐食し損傷するという問題点がある。

以上の問題点に鑑みて、本発明の課題は、基板上に形成された配線を損傷することなく、基板縁および切断面に存在する微小な傷やクラックをエッチングにより消去可能な電気光学装置の製造方法、この方法で製造された電気光学装置、およびこの電気光学装置を用いた電子機器を提供することにある。

【課題を解決するための手段】
上記課題を解決するため、本発明では、第1の基板および第2の基板が対向した状態でシール材によって貼り合わされた電気光学パネルを有し、前記第1の基板および前記第2の基板のうちの少なくとも一方には電気光学物質を駆動する駆動用電極が形成された電気光学装置の製造方法において、前記電気光学パネルの状態で前記第1の基板および前記第2の基板の基板縁および切断面にエッチングを施して前記第1の基板および前記第2の基板から傷あるいはクラックを除去するとともに、前記第1基板および前記第2基板の外側表面の傷あるいはクラックが消失するまでエッチングを施して前記第1基板および前記第2基板の外側表面の傷あるいはクラックを除去するエッチング工程を行うとともに、当該エッチング工程を行う際には、前記第1の基板および前記第2の基板の少なくとも基板縁および切断面を避けるように形成した保護層によって、前記第1の基板および前記第2の基板で露出している配線の表面と端子の少なくとも一部の表面とを覆っておき、当該エッチング工程は、前記第1の基板および第2の基板の厚みを殆ど変えることなく、前記第1基板および前記第2基板の外側表面にエッチングを施して前記第1基板および前記第2基板の外側表面、基板縁および切断面の傷あるいはクラックを除去する工程であることを特徴とする。

本発明では、保護層を形成した状態においても、外側表面の全体、基板縁、および切断面(側端面)は、露出した状態にあり、エッチングが施される。従って、エッチングが施された部分では、表層が薄くエッチングされる結果、微小な傷およびクラックが消失する。それ故、電気光学パネルに応力が加わった時でもクラックが成長するということがないので、電気光学パネルが割れることがない。しかも、エッチング工程を行う際、配線は保護層で覆われ、エッチングされないので、腐食などの不具合が発生しない。また、基板を貼り合わせた電気光学パネルの状態、すなわち、製造工程の終段でエッチング工程を行うので、それまでに発生した全ての傷やクラックを一括して消失することができる。

本発明において、前記第1の基板および前記第2の基板のうちの少なくとも一方は、ガラス製である。

本発明において、前記エッチングとしては、ドライエッチングを行ってもよいが、ウエットエッチングを採用することが好ましい。ウエットエッチングでは、エッチングが等方的に進行するため、傷やクラックを消去するのに適している、また、ウエットエッチングによれば、大量の電気光学パネルを一括して処理できるという利点がある。

本発明において、前記第2の基板は、例えば、前記第1の基板の基板縁から張り出した張り出し領域を備え、前記保護層を形成する前の状態において、当該張り出し領域で前記配線が露出している。

本発明において、前記張り出し領域には、電子部品が実装される端子が形成されている場合があり、このような場合でも、当該端子に前記電子部品を実装する前に前記エッチング工程を行うことが好ましい。エッチング工程については、電子部品を実装した後に行うこともできるが、この場合には、電子部品がエッチング液やエッチングガスで損傷するおそれがあるので、エッチング工程については、電子部品を実装する前に行うことが好ましい。

本発明においては、前記保護層として撥水化剤を用いてもよい。ウエットエッチングで用いるエッチング液は通常、水系であるため、撥水化剤による処理で配線の表面を撥水性とした場合でも、配線をエッチング液から保護することができる。また、撥水化剤による処理であれば、極めて薄い保護層が形成されるだけであるため、端子の表面に形成された保護層を除去しなくても、ICの実装や可撓性基板の電気的な接続に支障がない。

【発明の実施の形態】
図面を参照して、本発明の実施の形態として、本発明をパッシブマトリクス型液晶装置(電気光学装置)に適用した例を中心に説明する。なお、以下の説明では、各実施の形態で共通な液晶装置の構成、および製造方法を説明した後、各実施の形態を説明する。

[液晶装置の全体構成]
図1および図2はそれぞれ、本発明を適用した電気光学装置の斜視図、および分解斜視図である。図3は、図1のI−I′線で電気光学装置を切断したときのI′側端部の断面図である。図1および図2には、電極パターンおよび端子などを模式的に示してあるだけであり、実際の電気光学装置では、より多数の電極パターンや端子が形成されている。

図1および図2において、本形態の電気光学装置1は、パッシブマトリクス型のカラー表示用の液晶パネル1′(電気光学パネル)を備えている。この液晶パネル1′は、所定の間隙を介してシール材30によって貼り合わされた矩形のガラスなどからなる一対の基板10、20を有している。基板10、20間には、シール材30によって液晶封入領域35が区画されているとともに、この液晶封入領域35内には、電気光学物質としての液晶36が封入されている。ここでは、前記一対の基板のうち、液晶封入領域35内で縦方向に延びる複数列の第1の電極パターン40が形成されている方の基板を第1の基板10とし、液晶封入領域35内で横方向に延びる複数列の第2の電極パターン50が形成されている方の基板を第2の基板20とする。

ここに示す電気光学装置1は透過型であり、照明装置9をバックライトとして所定の表示を行なう。このため、液晶パネル1′の両面のうち、第2の基板20の外側表面には偏光板209が貼られ、第1の基板10の外側表面には偏光板109が貼られている。また、第1の電極パターン40および第2の電極パターン50はいずれも、ITO膜(Indium Tin Oxide)に代表される透明導電膜によって形成されている。

なお、第2の電極パターン50の下に絶縁膜を介してパターニングされたアルミニウムや銀合金等の膜を薄く形成すれば、半透過・半反射型の電気光学装置を構成できる。また、第2の電極パターン50をアルミニウムや銀合金等の反射膜で形成するとともに、それに光透過孔を形成しても、半透過・半反射型の電気光学装置を構成できる。さらに、偏向板62に半透過反射板をラミネートすることでも半透過・半反射型の電気光学装置1を構成できる。さらにまた、第2の電極パターン50の下に反射性の膜を配置すれば、反射型の電気光学装置を構成でき、この場合には、第2の基板20の裏面側から照明装置9を省略すればよい。

電気光学装置1では、外部との間での信号の入出力、および基板間の導通のいずれを行うにも、第1の基板10および第2の基板20の同一方向に位置する各基板辺101、201付近において第1の基板10および第2の基板20のそれぞれに形成されている第1の端子形成領域11および第2の端子形成領域21が用いられる。
