【発明の属する技術分野】
本発明は、ワークに対して機能液滴吐出ヘッドを相対移動させながら機能液を選択的に吐出する描画動作と、機能液滴吐出ヘッドの保守に供する保守装置に対し、機能液滴吐出ヘッドを選択的に臨ませて機能液滴吐出ヘッドの保守処理を行う保守動作と、を行う液滴吐出装置に関するものである。

【従来の技術】
液滴吐出装置の一種として知られるインクジェット記録装置には、記録ヘッド(機能液滴吐出ヘッド)を保守するためのヘッド回復ユニット(保守装置)が備えられている。ヘッド回復ユニットは、キャリッジにより移動する記録ヘッドのノズル面と対向する位置に配設されており、記録ヘッドは、ヘッド回復ユニットに臨んで保守処理を受けることにより、安定した(機能液の)吐出を維持できるようになっている。ヘッド回復ユニットには、記録ヘッドに保守処理を行うための保守部、具体的には、記録ヘッドの吸引回復処理を行うためのキャップや記録ヘッドのワイピング処理を行うためのワイピングブレードが備えられており、ヘッド回復ユニットに臨んだ記録ヘッドにヘッド回復ユニットの保守部を当接させることにより、記録ヘッドの保守を行うようになっている(例えば、特許文献1参照。)。

【発明が解決しようとする課題】
ところで、液滴吐出装置では、ワークをセットするセットテーブルの周辺に保守装置を集約配置することにより、装置の省スペース化を図っている。しかしながら、セットテーブルの周辺に保守装置を集約配置すると、装置のメンテナンス作業に必要となる作業スペースが少なくなるため、作業効率が著しく悪化する。例えば、液滴吐出装置では、状況に応じて機能液滴吐出ヘッドを適宜交換できるよう、機能液滴吐出ヘッドは着脱自在に構成されているが、作業スペースが少ないと、機能液滴吐出ヘッドの着脱が困難となってしまう。さらに、機能液滴吐出ヘッドの着脱時に、機能液滴吐出ヘッドのノズル面を保守装置に衝突させて、ノズル面を損傷してしまう惧れが生じる。

また、液滴吐出装置では、未処理のワークをセットテーブルにセットしたり、処理が終了したワークを交換するといったように、セットテーブルへのワークのセット作業が必要となるが、保守装置を集約配置により、作業スペースが狭くなると、作業効率が悪化する。

そこで、本発明は、セットテーブルの周囲に保守装置を配設しても、装置構成を複雑にすることなく、装置のメンテナンスやワークをセットするための作業スペースを確保して、効率よく作業を行うことが可能な液滴吐出装置を提供することを目的としている。

【課題を解決するための手段】
セットテーブルにセットされたワークに対し、機能液滴吐出ヘッドを相対移動させながら機能液を選択的に吐出する描画動作と、セットテーブルから外れたセットテーブルの周囲に位置するヘッド交換作業領域内に配設され、機能液滴吐出ヘッドの保守に供する複数の保守装置に対し、機能液滴吐出ヘッドを選択的に臨ませて機能液滴吐出ヘッドの保守処理を行う保守動作と、を行う液滴吐出装置において、セットテーブルのワークをセットするためのセット面の高さに対し、機能液滴吐出ヘッドに保守処理を行うための保守装置の保守部の高さが低くなるように構成すると共に、機能液滴吐出ヘッドを、少なくとも描画動作時の高さ位置と、保守動作時の高さ位置との間で昇降させる昇降機構と、ヘッド交換作業領域内に配設された保守装置を、ヘッド交換作業領域内から外れた位置まで移動可能な移動テーブルと、を備えたことを特徴とする。

この構成によれば、セットテーブルのセット面に対して、保守装置の保守部が低くなるように構成されているので、少なくともセット面から機能液滴吐出ヘッドの描画動作時の高さ位置までの間を、装置のメンテナンスの作業空間として利用可能である。また、セット面の高さに対して、保守装置の保守部の高さが低くなるように構成することによって、機能液滴吐出ヘッドの描画動作時の高さ位置と、複数の保守装置の保守動作時の高さ位置が異なっても、昇降機構で機能液滴吐出ヘッドを昇降させることにより、これに対応することができる。したがって、保守動作のために、保守装置自身を昇降させる必要がなく、複数の保守装置それぞれに昇降機構を設ける必要がないため、装置構成が複雑になることがない。
また、ヘッド交換作業領域に保守装置が配設されている場合であっても、保守装置の保守部から機能液滴吐出ヘッドの描画動作時の高さ位置までの間が、機能液滴吐出ヘッド交換のための作業空間として確保されるため、この作業空間を利用して、効率よく機能液滴吐出ヘッドの交換作業を行うことが可能である。さらに、ヘッド交換作業領域内に配設された保守装置を、ヘッド交換作業領域内から外れた位置まで移動テーブルにより移動させることができる。したがって、機能液滴吐出ヘッドの交換時には、ヘッド交換作業領域から保守装置を移動させることにより、機能液滴吐出ヘッド交換の作業性を向上させることができると共に、交換時に機能液滴吐出ヘッドを保守装置に衝突させる惧れがなく、安全に機能液滴吐出ヘッドの交換を行うことができる。

【発明の実施の形態】
以下、添付の図面を参照しながら、本発明の液滴吐出装置を適用して構成した描画システムについて説明する。本実施形態の描画システムは、いわゆるフラットパネルディスプレイの一種である有機EL装置の製造ラインに組み込まれるものであり、有機EL装置の各画素となる発光素子を形成するものである。

ここでは先ず、描画システムの説明に先立ち、有機EL装置の構造および製造工程について簡単に説明する。図1は、有機EL装置の断面図を示した図である。同図に示すように、有機EL装置701は、基板711、回路素子部721、画素電極731、バンク部741、発光素子751、陰極761(対向電極)、および封止用基板771から構成された有機EL素子702に、フレキシブル基板(図示省略)の配線および駆動IC(図示省略)を接続したものである。

同図に示すように、有機EL素子702の基板711上には、回路素子部721が形成され、回路素子部721上には、複数の画素電極731が整列している。そして、各画素電極731間には、バンク部741が格子状に形成されており、バンク部741により生じた凹部開口744に、発光素子751が形成されている。バンク部741および発光素子751の上部全面には、陰極761が形成され、陰極761の上には、封止用基板771が積層されている。

有機EL素子702の製造プロセスは、バンク部741を形成するバンク部形成工程と、発光素子751を適切に形成するためのプラズマ処理工程と、発光素子751を形成する発光素子形成工程と、陰極761を形成する対向電極形成工程と、封止用基板771を陰極761上に積層して封止する封止工程とを備えている。すなわち、有機EL素子702は、予め回路素子部721および画素電極731が形成された基板711(ワークW)の所定位置にバンク部741を形成した後、プラズマ処理、発光素子751および陰極761(対向電極)の形成を順に行い、さらに、封止用基板771を陰極761上に積層して封止することにより製造される。なお、有機EL素子702は、大気中の水分等の影響を受けて劣化しやすいため、有機EL素子702の製造は、ドライエアーまたは不活性ガス(窒素、アルゴン、ヘリウム等)雰囲気で行うことが好ましい。

また、各発光素子751は、正孔注入/輸送層752およびR(赤)・G(緑)・B(青)のいずれかの色に着色された発光層753から成る成膜部で構成されており、発光素子形成工程には、正孔注入/輸送層752を形成する正孔注入/輸送層形成工程と、3色の発光層753を形成する発光層形成工程と、が含まれている。

次に、描画システムについて説明する。この描画システム1は、有機EL素子702の発光素子751を液滴吐出法(インクジェット法)で形成するものであり、機能液滴吐出ヘッドを備えた液滴吐出装置を用いて発光素子751(正孔注入/輸送層752および発光層753)を形成できるようになっている。具体的には、上記のバンク部形成工程およびプラズマ処理工程を経て、バンク部741が形成された基板711(ワークW)に対して、発光機能材料を導入した相対的に機能液滴吐出ヘッドを走査させることにより、基板711の画素電極731の位置(画素領域)に対応して、正孔注入/輸送層752および発光層753の成膜部を形成するものである。

図示省略したが、描画システム1は、2台の液滴吐出装置2と、乾燥装置(図示省略)と、を備えている。2台の液滴吐出装置2は同様の構成をしており、液滴吐出装置2のうち、1台は、正孔注入/輸送層752を形成するための第1液滴吐出装置、もう1台は、R・G・B3色の発光層753を形成するための第2液滴吐出装置となっている。上述したように、有機EL素子702は大気中の水分等を嫌うため、これらの各装置は、それぞれチャンバ装置3内に収容されており、発光素子形成工程における大気の影響を排除できるようになっている。また、ワークWも大気の影響を避けるため、ドライエアー雰囲気に密閉したワークボックス4内に収容された状態で各装置に導入(搬入)されるようになっている。

チャンバ装置3は、ドライエアーを連続的に導入すると共に排気することにより、チャンバ装置3内を良好なドライエアー雰囲気に維持するものであり、各装置を収容する3台のチャンバ装置3は、略同様の構成をしている。各チャンバ装置3は、各装置を直接収容する主チャンバ11と、ワークWを主チャンバ11内に導入(搬入および搬出)するための搬出入チャンバ12と、主チャンバ11のワーク導入エリアおよびと搬出入チャンバ12の内部間を架渡す、ワークWの搬送するための搬送部(図示省略)と、を備えている(図2ないし図4参照)。搬出入チャンバ12には、ワークボックス4を着脱自在に装着可能な装着開口(図示省略)が形成されていると共に、搬出入チャンバ12内には、ワークボックス4に収容されたワークWを仮置きする載置テーブル13が配設されている。

主チャンバ11および搬出入チャンバ12は、それぞれ独立して個別にエアー管理されており、主チャンバ11内の雰囲気に極力変動が生じないようになっている。すなわち、ワークボックス4を搬出入チャンバ12の装着開口に装着して、ワークボックス4内のワークWを載置テーブル13に載置し、搬出入チャンバ12内の雰囲気を主チャンバ11内の雰囲気と同じにパージした後、搬送部を介して、載置テーブル13上のワークWを主チャンバ11のワーク導入エリアに搬入することにより、主チャンバ11内の雰囲気を変動させずに(ワークボックス4内の)ワークWを主チャンバ11内の各装置にセットできるようになっている。

ここで、導入されたワークWに対する描画システム1の一連の作業プロセスについて説明する。まず、正孔注入/輸送層形成工程が行われ、ワークボックス4に収容されたワークWは、チャンバ装置3内の第1液滴吐出装置にセットされる。ワークWがセットされると、第1液滴吐出装置は、ワークWに対して、正孔注入層材料を溶剤に溶かした機能液を吐出させ、ワークWの画素領域に正孔注入層材料(機能液)を吐出(塗布)する。正孔注入層材料が塗布されたワークWは、再びワークボックス4に収容され、次に乾燥装置にセットされる。ここでは、ワークWを所定時間、気流を伴う高温のドライエアーの雰囲気に曝して溶剤を気化(乾燥)させることにより、正孔注入層材料を析出させ、正孔注入/輸送層752を形成する。

正孔注入/輸送層752が形成されたワークWは、ワークボックス4を介して、第2液滴吐出装置にセットされ、発光素子形成工程が行われる。第2液滴吐出装置では、正孔注入層材料に代えて発光材料を溶剤に溶かした機能液が用いられ、第2液滴吐出装置にセットされたワークWには、正孔注入/輸送層752の上に重ねて発光材料(機能液)が吐出(塗布)される。発光材料が塗布されたワークWは、溶剤を気化させて発光層753を形成するため、正孔注入/輸送層形成工程と同様に乾燥装置へ搬送される。

なお、発光素子形成工程では、ワークWに対して、R・G・Bに対応する機能液を1色分ずつ吐出させていき、1色分の機能液の塗布が終了する毎に乾燥を行うことによりR・G・Bの発光層753を1色ずつ形成する構成にしてもよいし、R・G・Bに対応する機能液を同時に吐出させることにより、3色分の発光層753を同時に形成する構成としてもよい。

次に、液滴吐出装置2について説明する。この液滴吐出装置2は、正孔注入層材料や発光材料等の機能液をワークWに塗布するものであり、ワークWに対して機能液の吐出処理を行うものである。図2ないし図4に示すように、液滴吐出装置2は、機能液滴吐出ヘッド91を搭載したヘッドユニット81有し、ワークWに対して機能液を吐出するための吐出手段21と、吐出手段21(機能液滴吐出ヘッド91)のメンテナンスを行うメンテナンス手段22と、各手段に液体(例えば、機能液や洗浄液)を供給すると共に不要となった液体を回収する液体供給回収手段23と、各手段を駆動・制御するための圧縮エアー(ドライエアー)を供給するエアー供給手段24と、ワークWを吸引固定するためのエアー吸引手段25と、を備えている。

液滴吐出装置2には、この他にも、ヘッドユニット81の位置認識を行うヘッド認識カメラ31や、ワークWの位置認識を行うためのワーク認識カメラ32、ワークWに吐出した機能液滴の描画結果を観察するための描画観察カメラ33、エアー吸引手段25を駆動させるための吸引用スイッチ34等の付帯装置が備えられている。また、液滴吐出装置2には、ホスト・コンピュータ26が接続されており、ホスト・コンピュータ26により、液滴吐出装置2全体の制御が行われている。

図2または図3に示すように、液滴吐出装置2は、大小2つの機台41、42を備えており、エアー吸引手段25を除く液滴吐出装置2の主要部が、これら機台41、42上に配設されている。大型の機台41の近傍には、エアー吸引手段25が配設され、大型の機台41の左側には、小型の機台42が添設されている。大型の機台41は、吐出手段21およびメンテナンス手段22を支持する石定盤51と、石定盤51を支持する支持台52と、上記のチャンバ装置3および支持台52を支持する支持ベース53と、支持ベース53を支持する機台本体54と、を備えている。

石定盤51の下面には、複数(9個)の調節脚61(アジャストボルト付支持脚)が取付けられており、石定盤51の平面度を調節できるようになっている。両図に示すように、石定盤51の左部上面は、平坦に削られて一段低くなっており、石定盤51の低くなった部分には、メンテナンス手段22の主要部が設置され、石定盤51の高くなった部分には、吐出手段21の主要部が設置されている(図3参照)。支持ベース53は、石定盤51および支持台52の平面形状よりも一回り大きく形成された方形の支持板62と、支持板62を機台本体54に支持させる複数の支持脚63と、を有している。石定盤51および支持台52からはみ出した支持板62の縁部は、チャンバ装置3(の主チャンバ11)を載せこむためのチャンバ支持部64、すなわち主チャンバ11の底板を兼ねており、石定盤51上に配設された吐出手段21およびメンテナンス手段22をチャンバ装置3で完全に囲うことができるようになっている。

次に、液滴吐出装置2の各手段について説明する。図5に示すように、吐出手段21は、機能液を吐出する機能液滴吐出ヘッド91を搭載したヘッドユニット81と、ヘッドユニット81を支持し、ヘッドユニット81の水平面における角度および高さを調整可能なヘッド調整機構82と、ヘッド調整機構82を介して、ヘッドユニット81を支持するキャリッジ83と、ヘッドユニット81(機能液滴吐出ヘッド91)をワークWに対して相対的に移動させるX・Y移動機構84と、を備えている。
