【発明の属する技術分野】
本発明はセラミック積層体の製造方法及び製造装置に係り、特に、複数のセラミックグリーンシートを圧着させて積層する方法及び装置構造に関する。

【従来の技術】
一般に、積層セラミックコンデンサなどを製造する場合には、まず、ポリエチレンテレフタレート(PET)などからなるキャリアテープにセラミック粉末と有機バインダとを混練してスラリー化したものを塗布し、乾燥させることによってキャリアフィルムに支持された長尺のセラミックグリーンシートを形成する。次に、このセラミックグリーンシートの上にスクリーン印刷法等によって導電ペーストを印刷し、乾燥して内部電極パターンを形成する。このように形成したセラミックグリーンシートを一旦ロールに巻き取るなどして保管し、種々の積層装置に装填してセラミックグリーンシートを積層していく。セラミックグリーンシートの積層後、この積層体を所望のサイズに切断して生チップを形成し、この生チップを焼成することによってセラミック積層体チップが形成される。このようにして形成したセラミック積層体チップに外部電極を形成することにより積層セラミックコンデンサなどの積層電子部品が完成する。

セラミックグリーンシートの積層装置には、長尺のセラミックグリーンシートをキャリアフィルムから剥離した後に裁断して所定の長さになった枚様タイプのセラミックグリーンシートを重ね合わせて加圧するもの(剥離後積層タイプ)や、セラミックグリーンシートをキャリアフィルム上に担持させたまま裁断し、他のセラミックグリーンシート上に重ね合わせ、加圧した後にキャリアフィルムを剥離するもの(積層後剥離タイプ)などがある。

ところで、上記のようにしてセラミックグリーンシートを積層する際に、セラミックグリーンシート間に空気が閉じ込められる場合がある。このような内部に閉じ込められた空気を除去できずにそのままセラミック積層体が後工程に進むと、焼成時にクラックが発生したり、製造された積層部品の電気特性が悪化したりするという問題点がある。

特に、積層セラミックコンデンサや積層セラミックインダクタなどを製造する場合には、セラミックグリーンシートの表面上にNi等で構成された内部電極パターンが形成されているため、セラミックグリーンシートを重ね合せた際に、内部電極パターンとパターンの存在しないシート表面との間の段差部に隙間が発生し、この隙間に存在する空気がシート圧着によってセラミック積層体の内部に閉じ込められ、他の場所よりも圧着力の弱い内部電極パターン上に集積され、この空気の集積によってセラミック積層体の表面に凹凸が形成される場合がある。

そこで、セラミックグリーンシートの形成工程においてセラミックグリーンシートの通風量をある程度確保するようにシート形成を行うとともに、セラミックグリーンシートの積層後にセラミック積層体を真空下に配置して再加圧するという本圧着工程を設け、セラミック積層体の内部に閉じ込められた空気を抜く場合がある。

また、特公平4−23810号公報に記載されているように、セラミックグリーンシートを上型及び下型を用いて切断し、続いて、加熱された上型によって、下型上に配置されるセラミックグリーンシートを加熱加圧しながら、この下型から空気を排気することによって空気の閉じ込めを防止するという方法が知られている。

【発明が解決しようとする課題】
しかしながら、上述のセラミックグリーンシートの積層後に本圧着工程を設ける方法では、セラミックグリーンシートの通風量を充分に確保するのに高度な製造技術が必要になるために製造コストが増大するという問題点がある。また、セラミック積層体の内部に閉じ込められた空気の量が多い場合や、セラミックグリーンシートの通風量が低い場合には、本圧着工程を実施しても、完全に空気を抜き取ることは困難であるため、製品の品質管理が難しくなるという問題点もある。

一方、加圧時において上型に嵌合した下型を排気する方法においては、上型と下型との嵌合によって閉鎖空間を画成し、この閉鎖空間から空気を排出させるようにしているので、閉鎖空間の密閉性を高めることが困難であり、閉鎖空間の圧力を短時間に低下させることが難しいという問題点がある。また、セラミックグリーンシートを加圧しながら型内部の空気を排気するため、型内部が充分に排気される前にセラミックグリーンシートが積層されてしまう場合があり、このときに一旦積層体の内部に閉じ込められた空気は例え下型から空気を排出しても迅速に抜き取ることは難しい。

そこで本発明は上記問題点を解決するものであり、その課題は、セラミックグリーンシートの積層時において内部に空気が残存することを効果的に防止することのできる方法及び装置を提供することにある。また、製造コストの増大や製造効率の低下を招くことなく高品位のセラミック積層体を製造できる方法及び装置を提供することにある。

【課題を解決するための手段】
上記課題を解決するために本発明のセラミック積層体の製造方法は、複数のセラミックグリーンシートを積み重ねて一対の押圧部材間で加圧することにより圧着し、セラミック積層体を形成するセラミック積層体の製造方法であって、前記一対の押圧部材の押圧面を平面的に包囲する形状を有する枠状部材を、前記一対の押圧部材のうち一方の前記押圧部材に対してはその押圧方向に摺動可能な状態で密接させ、他方の前記押圧部材に対しては当初は離間させておき、前記一対の押圧部材のうちいずれか片方の前記押圧部材上に載置された前記セラミックグリーンシート若しくはその積層体の上に、新たな前記セラミックグリーンシートを、前記片方の押圧部材上に配置された前記セラミックグリーンシート若しくはその積層体とは反対側の表面にキャリアフィルムを貼着させた状態で給材した後に、前記一方の押圧部材に対する密接状態を維持しつつ、前記枠状部材を前記他方の押圧部材に対し前記押圧方向に向けて密接させることにより、前記一対の押圧部材及び前記枠状部材の内側に前記複数のセラミックグリーンシートが収容される閉鎖空間を画成し、その後、前記閉鎖空間を減圧し、この減圧下にて前記枠状部材を前記一方の押圧部材に対しては密接状態で前記押圧方向に摺動させ、前記他方の押圧部材に対しては前記押圧方向の密接状態を保持することで前記閉鎖空間を維持しつつ、前記一対の押圧部材を互いに接近させることにより、前記複数のセラミックグリーンシートを加圧し、前記一対の押圧部材に よる前記新たなセラミックグリーンシートと前記セラミックグリーンシート若しくはその積層体との圧着後に前記閉鎖空間の減圧状態を解除してから、前記キャリアフィルムを剥離し、前記キャリアフィルムの剥離は、前記片方の押圧部材上に配置されたセラミック積層体の周囲位置から前記枠状部材を退避させた状態で実施することを特徴とする。

この発明によれば、押圧部材の押圧面を平面的に包囲する形状を有する枠状部材を介して一対の押圧部材の間に閉鎖空間を画成するようにしたことにより、閉鎖空間の密閉性を高めることが容易になるので、閉鎖空間を迅速に減圧することが可能になるから、セラミックグリーンシート間に空気が閉じ込められることを確実に防止できるとともに、サイクルタイムを短縮することができ、生産効率を高めることができる。

本発明においては、前記新たなセラミックグリーンシートをキャリアフィルム上に担持された状態で給材し、前記片方の押圧部材上に配置された前記セラミックグリーンシート若しくはその積層体とは反対側の表面に前記キャリアフィルムを貼着させた姿勢で、前記新たなセラミックグリーンシートを前記一対の押圧部材間に配置し、前記一対の押圧部材による前記新たなセラミックグリーンシートの圧着後に前記閉鎖空間の減圧状態を解除してから、前記キャリアフィルムを剥離するので、このようにキャリアフィルム付きでセラミックグリーンシートを給材することによって、キャリアフィルムによって支持された状態でセラミックグリーンシートを搬送することができるため、セラミックグリーンシートの給材が容易になるとともに、キャリアフィルムによって支持された状態で圧着されることにより、セラミックグリーンシートの積層時の変形を防止することができるから、高精度なセラミック積層体を構成できる。

本発明においては、前記キャリアフィルムの剥離は、前記片方の押圧部材上に配置されたセラミック積層体の周囲位置から前記枠状部材を退避させた状態でを実施することによって、枠状部材に妨げられることなくキャリアフィルムの剥離を行うことが可能になる。

次に、本発明のセラミック積層体の製造装置は、複数のセラミックグリーンシートを積み重ねて加圧することにより圧着し、セラミック積層体を形成するセラミック積層体の製造装置であって、複数の前記セラミックグリーンシートを加圧して圧着させるための一対の押圧部材と、前記押圧部材の押圧面を平面的に包囲する形状を有する枠状部材と、を有し、前記枠状部材は、前記一対の押圧部材のうち一方の前記押圧部材に対しては密接した状態を維持しつつ前記押圧部材の押圧方向に摺動可能に構成されているとともに、他方の前記押圧部材に対しては前記押圧方向に向けて密接可能に構成され、前記枠状部材は、前記押圧部材の前記押圧面の周囲位置から退避可能に構成され、前記一対の押圧部材に対して共に前記枠状部材を密接させることにより前記複数のセラミックグリーンシートを収容した閉鎖空間を画成可能に構成され、前記閉鎖空間を減圧可能に構成された減圧手段を有することを特徴とする。

本発明において、前記閉鎖空間の圧力を検出する圧力検出手段を有し、該圧力検出手段の検出圧力が所定値まで低下したときに前記一対の押圧部材が互いに接近して前記複数のセラミックグリーンシートを加圧するように構成されていることが好ましい。これによって、一対の押圧部材による加圧を所定値以下の内圧で確実に行うことが可能になるため、空気の閉じ込めをより確実に防止できる。

本発明において、前記他方の押圧部材には、前記押圧面よりも前記一方の押圧部材から離れた位置に形成され前記枠状部材に対し前記密接方向に向けて密接可能な外周段差面が設けられていることが好ましい。これにより、他方の押圧部材に設けられた外周段差面に枠状部材が密接したときには、他方の押圧部材の押圧面は、その密接部位よりも一方の押圧部材の側に配置されていることになるため、閉鎖空間の容積を低減することが可能になり、その結果、減圧手段によって排気すべき空気量を削減することができるため、より短時間に閉鎖空間を減圧することが可能になる。したがって、サイクルタイムをさらに短縮でき、生産性を向上することができる。

本発明において、前記一対の押圧部材の少なくともいずれか片方には、前記押圧部材の前記押圧面上における前記セラミックグリーンシートの平面位置を機械的に位置決めする位置決め手段が設けられていることが好ましい。これによって、減圧された閉鎖空間内においても機械的な位置決めによってセラミックグリーンシートが平面方向に位置ズレを生じることが防止されるため、セラミック積層体の積層精度(各シート間の平面方向の位置精度)を高めることができる。ここで、機械的に位置決めするとは、セラミックグリーンシートの平面位置を位置決め部材によって規制することを言う。

本発明において、前記一対の押圧部材による加圧によって形成されたセラミック積層体の表面に貼着されたキャリアフィルムを剥離可能に構成された剥離手段を有することが望ましい。これによって、キャリアフィルムに担持された状態のセラミックグリーンシートを給材して圧着した後に、キャリアフィルムを剥離して除去することが可能になる。したがって、キャリアフィルムによって支持された状態で搬送することが可能になることから搬送が容易になるとともに、キャリアフィルムによって支持された状態で圧着することができるため、セラミックグリーンシートの変形が低減されるから、セラミック積層体の積層精度を高めることができる。

【発明の実施の形態】
次に、添付図面を参照して本発明に係るセラミック積層体の製造方法及び製造装置の実施形態について詳細に説明する。

[セラミック積層体の製造方法及び製造装置の基本構成]
最初に、説明の便宜上、添付図面を参照して本発明に係るセラミック積層体の製造方法及び製造装置の基本構成及び動作手順の概要について詳細に説明する。この基本構成は、本発明の主要構成を削除した構成であり、本実施形態の方法及び装置の前提事項となるべきものと、前提事項ではないが、本発明の主要構成以外の構成とについて説明するためのものである。

図7は本実施形態の基本構成である製造装置の概略構造を示す模式的な概略平面図である。本製造装置には、積層されるセラミックグリーンシートを加圧する加圧手段と、キャリアフィルムに担持されたセラミックグリーンシートを加圧位置に供給する給材手段と、加圧された積層体からキャリアフィルムを剥離するための後述するキャリアフィルム剥離手段(キャリアフィルムを把持する把持手段及び把持手段を移動させる駆動手段)と、剥離されたキャリアフィルムを加圧位置から除去するキャリアフィルム排除手段とが併設されている。また、給材手段には、給材前に予めセラミックグリーンシートの外縁部を部分的に除去して形状不一致部を形成するための切除機構が設けられる。

上記加圧手段を構成するプレス機構10には、上下に移動可能に取り付けられ、上プレス部材を取り付けた上部ダイベース(図示せず)と、この上部ダイベースに対向し、図示左右に移動可能に構成された下部ダイベース11とが設けられている。また、下部ダイベース11の上には下プレス部材(一方の押圧部材)12が取り付けられている。下部ダイベース11は下プレス部材12とともに加圧位置Aと給除材位置Bとの間を案内レール13に沿って移動可能に構成されている。給除材位置Bはプレス機構10の外側に設定されている。この給除材位置Bの上方を通過するように、搬送レール22に沿って搬送機構23が移動可能に構成されている。

本装置においては、上述のような長尺のセラミックグリーンシート1はキャリアフィルム2に担持されたままほぼ矩形の平面形状に裁断されて図示しない給材ステーションに配置される。この給材ステーションに配置されたキャリアフィルム2に担持されたセラミックグリーンシート1は、例えば多関節型ロボットなどからなる搬入機構20の把持部(例えば、真空吸着などによってキャリアフィルムを把持するようになっている。)21によってシート処理検査部30の受け渡しテーブル31上に載置される。受け渡しテーブル31は上記給除材位置Bに隣接するとともに搬送機構23の通過経路の下方に配置されている。搬送機構23は受け渡しテーブル31上のセラミックグリーンシート1を、キャリアフィルム2を吸着保持した状態で給除材位置Bに移載するように構成されている。また、給除材位置Bには排材ステーション24が隣接し、この排材ステーション24もまた搬送機構23の通過経路の下方に配置されている。搬送機構23は積層処理が完了した後のセラミックグリーンシート積層体100を給除材位置Bから排材ステーション24へと移載するようになっている。

図11に示すように、受け渡しテーブル31の上面は上記のセラミックグリーンシート1が載置される平坦面となっており、また、受け渡しテーブル31の4つの角部には切り欠き部31aがそれぞれ形成されている。切り欠き部31aには、セラミックグリーンシート1の外縁部を切除するためのシート切除手段の一部が受け渡しテーブル31の下方から導入されている。このシート切除手段は、図12に示すように、受け渡しテーブル31の下面に固定されたエアシリンダなどの水平シリンダ33と、この水平シリンダ33の可動部33aの外側に配置された切除機構部と、切除機構部を上下に動作させるための上下シリンダ39とを有する。

切除機構部には、上下シリンダ39によって上下動可能に構成された支持部材36と、この支持部材36に対して支軸36aを中心に回動可能に取り付けられた切断部材35と、支持部材36の両側に固定された一対の規制部材38と、支持部材36に取り付けられた排出部材34と、排出部材34に装着されたフレキシブルチューブ37とを備えている。切断部材35の上端には受け渡しテーブル31の上面に平行な刃先(図の紙面方向に伸びている。)を備えたカッタ35aが形成されている。切断部材35は支持部材36に対して常時は図示の状態になるように図示反時計廻りにトーションスプリングなどの公知の手段によって付勢されている。また、排出部材34には、カッタ35aに向いた排出口34aが形成され、排出部材34に接続されたフレキシブルチューブ37は図示しない排気装置(排気ブロア、真空装置など)に接続されている。カッタ35aは図11に示すようにセラミックグリーンシート1及びキャリアフィルム2の4つの角部1a,2aに平面的に交差するように配置され、この交差線と角部1a,2aとによって三角形が構成されるようになっている。

上記のように、搬入機構20によってキャリアフィルム2に担持されたセラミックグリーンシート1が受け渡しテーブル31に載置され、必要な計測処理(例えばセラミックグリーンシート1及びキャリアフィルム2の厚さ計測、載置位置の測定、製品識別マークの読み取りなど)を実施した後、搬送機構23を降下させてキャリアフィルム2の上面を吸着保持し、必要に応じて受け渡しテーブル31上のセラミックグリーンシート1及びキャリアフィルム2の平面位置を修正した上で、図13に示すようにセラミックグリーンシート1及びキャリアフィルム2を搬送機構23と受け渡しテーブル31との間に挟持した状態とする。次に、上下シリンダ39を稼動させて支持部材36を上昇させ、切断部材35のカッタ35aを図示のように受け渡しテーブル31の上面からわずかに突出させる。ここで、カッタ35aの刃先がセラミックグリーンシート1とキャリアフィルム2の接合面に到達したとき、切断部材35とともに上昇する規制部材38の上端面が受け渡しテーブル31の下面にほぼ当接するように設定されており、その位置でカッタ35aの上昇は停止する。このとき、カッタ35aによってセラミックグリーンシート1の角部1aは三角形状にカットされている。

次に、側方に配置された水平シリンダ33が稼動して可動部33aが切断部材35を受け渡しテーブル31の外周側に押し出すので切断部材35は支持部材36の支軸36aを中心に回動し、カッタ35aは外周側へ移動する。このカッタ35aの移動によってセラミックグリーンシート1の角部1aはキャリアフィルム2から離反させられ、分離片(角部1a)となって排出口34aに吸引され、フレキシブルチューブ37を通って排出される。

上記のようにしてセラミックグリーンシート1の4つの角部1aがカットされると、搬送機構23はセラミックグリーンシート1及びキャリアフィルム2を把持して図7に示す給除材位置Bへと移動する。このとき、給除材位置Bには、図示点線で示すように下部ダイベース11及びこの下部ダイベース11上に固定された下プレス部材12が配置されている。そして、搬送機構23は、単一のセラミックグリーンシート(積層開始時の場合)の上面に、或いは、既に積層されたセラミックグリーンシートの積層体(積層途中の場合)の最上部に、上記のセラミックグリーンシート1及びキャリアフィルム2を載置する。次に、下部ダイベース11は案内レール13に沿って移動し、下プレス部材12を加圧位置Aにセットする。

次に、図8乃至図10及び図14を参照してプレス機構10の構造及び動作について説明する。このプレス機構10は、図9に示すように、装置の基台10a上において上述のように移動可能に構成された下部ダイベース11を有し、この下部ダイベース11上には上述のように下プレス部材12が固定されている。基台10aの4隅には4本のガイドシャフト10bが立設されている。ガイドシャフト10bにはプレス盤10cが昇降自在に挿嵌され、ガイドシャフト10bの上端部はプレス本体10dに接続されている。プレス本体10dにはプレスシャフト10eが出没自在に形成され、プレスシャフト10eはプレス盤10cに連結されているので、プレス本体10dを稼動させることによってプレス盤10cが上下に移動し、後述する上プレス部材と下プレス部材間に所定の圧力を印加できるように構成されている。

プレス盤10cの下面には上部ダイベース14が取り付けられ、この上部ダイベース14の下面には上プレス部材15(他方の押圧部材)が固定されている。上プレス部材15の内部には電気ヒータなどの加熱手段が内蔵されており、上プレス部材15の表面によりプレス材を加熱することができるようになっている。また、上部ダイベース14の周縁部の4箇所にはそれぞれ取付部材16を介して把持機構が取り付けられている。この構造を示すために図8に上部ダイベース14及び上プレス部材15の底面図を示す。上部ダイベース14に固定された取付部材16には主動スライダ17が内周側及び外周側に移動可能に取り付けられ、さらに主動スライダ17には副動スライダ18が主動スライダ17と同じ方向に移動可能に取り付けられている。副動スライダ18の内周側には一対のあご部を備えた把持部19が取り付けられ、あご部を上下方向から挟みつけるようにしてシート状部材を把持できるように構成されている。

上記のプレス機構10においては、当初、下部ダイベース11上の下プレス部材12に予め端面部用(例えば積層セラミックコンデンサの端面部を構成するため)の1又は複数枚のセラミックグリーンシートが載置され、その上に図7に示す給除材位置Bにおいて上述のようにキャリアフィルム2に担持されたセラミックグリーンシート1が重ねて載置される。したがって、この状態では、下プレス部材12上の積層体の最上部にキャリアフィルム2が配置されていることになる。その後、後述するようにこれらの積層体をプレス機構10によって加圧しながら加熱した後、積層体の最上部に配置されていたキャリアフィルム2を剥離する。そして再び積層体の上部に新たなセラミックグリーンシート1及びキャリアフィルム2を重ねるように載置して、上記の加圧、加熱及びキャリアフィルム2の剥離を繰り返す。このような積層動作を多数回繰り返すことによって、多数のセラミックグリーンシート1が積層されてなる積層体100が形成される。

上記の一連の動作を図9及び図10を参照して説明する。まず、図9(a)に示すように1枚若しくは複数枚の端面部用のセラミックグリーンシート上に、若しくは、このセラミックグリーンシートの上に1又は複数のセラミックグリーンシート1を積層してなる積層体100上に、上述のようにして供給されたセラミックグリーンシート1及びキャリアフィルム2を、セラミックグリーンシート1を下にした状態で重ねて載置する。このとき、上記の上プレス部材15の外周に配置された把持部19は外周側に退避した状態になっている。
