【発明の属する技術分野】
本発明は、未燃焼の炭素を含むフライアッシュを溶融高炉スラグ中に溶解させるフライアッシュの処理方法に関する。

【従来の技術】
フライアッシュは、微粉炭焚きボイラーまたは石炭焚き流動層ボイラー等で石炭を燃焼させた時に発生する石炭灰のうち、燃焼排ガスと共に飛散し、集塵機により捕集された微粉末の灰のことであり、その組成は、使用する石炭の灰分組成によって変化するが、通常は未燃焼の炭素を1質量%程度あるいはそれ以上含んでいる。このフライアッシュは、従来からセメント用およびコンクリート用の混和材に使用されている。しかし、フライアッシュの反応性が小さいために、これをセメント中に多量に混合すると、コンクリート等の初期強度が低下する。このためフライアッシュの大量使用ができない。これに対し、特定の物理的性質を備えた鉱物質微粉末を添加することにより、コンクリート等の初期強度を低下させずにフライアッシュを主体とする混和材の使用量を50%まで増やす技術(特開平7−267697号公報)が開示されている。ただし、この技術においては、特殊な鉱物質微粉末を調達する必要があり、また、それによったとしてもフライアッシュ混合量上限が50重量%までで、それ以上混合するとコンクリート等の初期強度が低下するという問題がある。

また、フライアッシュはコンクリート用骨材に再生利用されている。その方法はフライアッシュ単独、あるいは他の天然のまたは人工の鉱物を混合し、焼成固化させて軽量骨材とする方法と、フライアッシュをセメントに混和し、造粒することで細骨材とする方法とである。しかし、前者の方法では大きな加熱エネルギーと破砕工程が必要であり、後者の方法にあってはセメントの添加と造粒工程が必要であり、いずれの方法も採算性の点で問題があった。これに対し、フライアッシュに高炉スラグ粉体と水とを加えて練り混ぜて造粒した後、蒸気養生または温水養生ににより硬化させてコンクリート用骨材を製造する方法(特開2000−44303号公報)が開示されている。ただし、この技術においては、造粒工程が必要なこと、養生に使用する蒸気または温水の製造に熱エネルギーが必要なこと、養生のための敷地および設備が必要なこと、そして一般には、そのままで骨材として使用可能な高炉スラグ粉体をあらためて加工することなど採算性の点で問題がある。

以上の技術に対し、フライアッシュを高炉スラグ中に溶解し高炉水砕スラグとしてコンクリート用細骨材または高炉セメント原料とすることにより、フライアッシュを有効利用する方法が考えられている。この方法として、フライアッシュを溶融スラグ中に添加し、溶融スラグの顕熱を利用してスラグ中に溶解しセメント類またはセメント添加物を製造する方法(特開2001−48614号公報)において、フライアッシュを溶融高炉スラグの顕熱を利用して溶融高炉スラグ中に溶解し、高炉水砕スラグを製造する方法が開示されている。

この方法(特開2001−48614号公報)においては、フライアッシュをセメントの混和材に使用する方法(特開平7−267697号公報)で必要となる特殊な鉱物質微粉末を調達する必要がなく、またフライアッシュからコンクリート用骨材を製造する方法(特開2000−44303号公報)で必要となる造粒工程、蒸気製造または温水製造の熱エネルギー、そして養生のための敷地および設備などが不要である。

【発明が解決しようとする課題】
ところが、上記先行技術(特開2001−48614号公報)では、フライアッシュの添加により溶融スラグの温度が低下し、フライアッシュがスラグ中に溶融しなくなるため、製造した高炉水砕スラグ中に未溶融のフライアッシュが混合した状態になり、高炉セメントとしてまたはコンクリート用細骨材として満たすべき高炉水砕スラグの品質が確保できないという問題が生じる。

そこで、本発明は高炉スラグ中に未溶融のフライアッシュが混合しないフライアッシュの利用方法を提供することを目的とする。

【課題を解決するための手段】
本発明は従来方法における上記の問題点を解決するためになされたものであって、その要旨するところは、下記手段にある。
(1) 未燃焼の炭素を1質量%以上含むフライアッシュを、先端が溶融高炉スラグの表面上方、表面、又は当該スラグ中に位置するノズルから、酸素または酸素濃度30vol%以上の酸素富化空気と共に前記溶融高炉スラグ中に吹込み、フライアッシュを溶融高炉スラグ中に溶解させることを特徴とするフライアッシュの処理方法。
(2) 下記(1)式で示すフライアッシュ溶解後のスラグの塩基度bが1.4以上となるように、フライアッシュを吹込むことを特徴とする(1)記載のフライアッシュの処理方法。

ここで、%の単位は質量%。
(3) 下記(2)式で示す酸素比が0.2以上となるように酸素または酸素富化空気を吹込むことを特徴とする(1)又は(2)記載のフライアッシュの処理方法。
酸素比=吹込み酸素量(m3/h)/フライアッシュ中の炭素をCO2まで燃焼するのに必要な酸素量(m3/h) ・・・(2)
(4) 高炉鋳床の大樋、溶滓樋、流銑鉢、吹製樋または溶滓鍋の溶融高炉スラグ中にフライアッシュを吹込むことを特徴とする(1)〜(3)の何れか1項に記載のフライアッシュの処理方法。
(5) フライアッシュを溶融高炉スラグ中に吹込むとともに、質量%でCaOが40%以上、MgOが5%以上、SiO2が15%以下を含有する製鋼スラグを溶融高炉スラグに添加することを特徴とする(1)〜(4)の何れか1項に記載のフライアッシュの処理方法。
(6) フライアッシュと製鋼スラグ中の炭素の合計が1質量%以上となるように、製鋼スラグを溶融高炉スラグに添加することを特徴とする(5)記載のフライアッシュの処理方法。
(7) 耐火物を使用した吹込みノズル又は水冷の吹込みノズルを用いて、溶融高炉スラグ中にフライアッシュを吹込むことを特徴とする(1)〜(6)の何れか1項に記載のフライアッシュの処理方法。

【発明の実施の形態】
本発明者は、上記課題を解決し、フライアッシュの処理方法を開発するに当たり、フライアッシュの溶融高炉スラグ中への溶解性を改善するための方策として、フライアッシュ中の未燃焼の炭素をスラグ中で燃焼させて熱を発生させることにより溶融高炉スラグの温度低下を防止することに想到し、フライアッシュを溶融高炉スラグ中に吹込む際に用いるガスに酸素または酸素富化空気を使用することによってフライアッシュ中の未燃焼の炭素をスラグ中で燃焼させて溶融高炉スラグの温度低下を防止すればよいとの知見を得た。

すなわち、フライアッシュを大樋、溶滓樋、流銑鉢、吹製樋または溶滓鍋等の溶融高炉スラグ中に吹込むときに、常温のフライアッシュを溶解するのに熱が必要なため、高炉スラグ顕熱だけでは高炉スラグ温度の低下がはなはだしく、フライアッシュは容易には溶解しなくなり、かつ高炉スラグの流動性が悪化して、高炉スラグ処理に困難をきたすようになるが、フライアッシュを溶融高炉スラグ中に吹込むときに、酸素または酸素富化空気を用いてフライアッシュ中の未燃焼の炭素を燃焼させて発生する熱を利用することにより、高炉スラグの温度低下を抑制することができる。しかして、フライアッシュの速やかな溶解と円滑な高炉スラグ処理が可能となる。このとき、フライアッシュ中の未燃焼の炭素が1質量%未満では、フライアッシュを溶融しかつスラグ温度の低下を防止するのに十分な熱が発生しないため、高炉スラグ温度の低下が生じ、フライアッシュは容易には溶解しなくなる。一方、フライアッシュ中の未燃焼の炭素量の上限は特に限定しないが、炭素の燃焼で発生する熱によってスラグ温度が過剰に昇温して耐火物の損耗を大きくしないためには、30質量%以下とすることが好ましい。

また、酸素濃度が30vol%未満の酸素富化空気によってフライアッシュ中の炭素分を燃焼すると、燃焼に関与しない酸素富化空気中の窒素の温度上昇にともなう排ガス顕熱量の増加にも炭素分の燃焼熱が使用されるため、フライアッシュを溶融しかつスラグ温度の低下を防止するのに十分な熱が確保できなくなり、高炉スラグ温度の低下が生じ、フライアッシュは容易には溶解しなくなる。このため、酸素富化空気の酸素濃度の下限は30vol%とする。酸素濃度は30vol%以上であれば、酸素濃度100vol%の酸素でももちろん本発明の効果を得ることができるので、好適である。

溶融後のスラグを急冷して高炉セメント原料として用いる場合には、高炉スラグ中の成分であらわされる下記(1)式に示す塩基度bが1.4以上であることが必要である。

ここで、%は質量%である。
(1)式はJIS R5211に規定された高炉スラグの塩基度を示す式であり、分析方法はJIS R 5202を準用する。

したがって、高炉スラグ組成と量およびフライアッシュ組成とから、溶融高炉スラグに吹込むフライアッシュ量を調整して、塩基度bが1.4以上となるように、溶融高炉スラグ中にフライアッシュを吹込み溶解させることが必要である。塩基度bの上限は特に定めないが、溶融スラグの流動性を良好に保つためには、3.0以下とすることが好ましい。

また、吹き込む酸素の量は下記(2)式で示す酸素比が0.2となるようにすることが好ましい。

酸素比1では化学量論的に炭素はCO2まで燃焼するが、酸素比0.5では化学量論的に下記(3)式に従い、炭素は全量COまで燃焼する。しかし、酸素比0.2では、吹込みに使用された酸素が炭素をCOまで燃焼するのに消費されても一部未燃焼の炭素が残るが、大気中の酸素によって未燃焼炭素の一部は燃焼し、さらに(4)式によりフライアッシュ中の酸化鉄の還元に残る未燃焼の炭素が使用されてCOガスとなりスラグ中に未燃の炭素は残らない。

また、溶融高炉スラグを保持する容器として、大樋、溶銑樋、流銑鉢、吹製樋、溶滓鍋をもちいることが熱効率、ハンドリング等の観点から好ましい。

さらに、溶融高炉スラグにフライアッシュを吹込むとともに、製鋼スラグをフライアッシュに添加することができる。添加の形態はフライアッシュの上に添加する(いわゆる上添)、または容器の下にあらかじめ敷きおく(敷き置き)のいずれでもよい。

更に、溶解後のスラグの塩基度bが1.4以上となるように、高炉スラグ組成と量、フライアッシュ組成および製鋼スラグ組成とから、フライアッシュ吹込み量と製鋼スラグ添加量とを調整することもできる。このとき、製鋼スラグのCaOが40質量%以上、MgOが5質量%以上と高炉スラグ程度もしくはそれ以上の濃度であり、SiO2は15質量%以下と高炉スラグよりも低い濃度でないと塩基度bの調整が困難である。CaO及びMgOの上限、SiO2の下限は特に定めないが、溶解のしやすさを確保するためには、CaO(質量%)/SiO2(質量%)が10以下、MgOが30質量%以下であることが好ましい。

また、製鋼スラグ中にはほとんど炭素分を含有しないので、製鋼スラグとフライアッシュを合わせた未燃焼炭素の合計が1質量%以上でないとフライアッシュと製鋼スラグの溶解に必要な燃焼熱を発生することができない。一方、未燃焼の炭素量の上限は特に定めないが、炭素の燃焼で発生する熱によってスラグ温度が過剰に昇温して耐火物の損耗を大きくしないためには、30質量%以下とすることが好ましい。

また、吹込みノズルは高温の高炉スラグからの輻射熱あるいはスラグの付着による損耗を受けるため、耐火物被覆または吹込みノズルの水冷化によって耐久性の向上をはかる。

更に、ノズルから吹出したフライアッシュが周囲に飛散しないようにするためには、フライアッシュおよび酸素または酸素富化空気のノズル先端からの吐出速度に応じて、高炉スラグ表面からのノズル先端の位置を、吐出したフライアッシュがスラグ中に容易に侵入できるように、かつ高炉スラグの飛散を防止できるように調節すれば良い。

次に、本発明の実施形態を説明する。図1は本発明例を実施するための高炉鋳床にある流銑鉢10にフライアッシュを吹込む装置の概略を示したものである。
高炉出銑口(図示しない)から同時に抽出される溶銑(図示しない)と溶融スラグ8は大樋(図示しない)で溶銑と溶融スラグ(溶融高炉スラグともいう)8とに分離される。分離された溶融スラグ8はスラグ樋9を流れて流銑鉢10で一旦滞留し、溶融スラグ中に混入した溶銑がさらに分離除去されて、溶融スラグ8のみが吹製樋11を流れ落ちて、その末端において吹製函12から流出する噴流水13によって急冷されて水砕スラグ14となる。フライアッシュ吹込みタンク1中のフライアッシュ(図示しない)は、スラグ流量に応じてフライアッシュ切出し装置2から適量排出され、酸素または酸素富化空気3によってフライアッシュ吹込み配管4内を搬送されてフライアッシュ吹込みノズル5先端から流銑鉢10内の溶融高炉スラグ8中に吹込まれる。また、水砕スラグ14の組成の調整が必要なときは、転炉スラグホッパー6内の転炉スラグ(図示しない)または石灰石やドロマイトなどの成分調整用副原料(図示しない)を転炉スラグ切出し装置7より適量排出して流銑鉢10中の溶融高炉スラグ8に添加する。

本発明においては、フライアッシュ燃焼後の排ガスも高炉スラグから排出されるため高炉スラグとほぼ等しい温度となるため、排ガス量を少なくして奪われる排ガス顕熱を少なくする必要がある。そのためには、酸素または酸素富化空気を使用することが重要であり、フライアッシュ中の未燃焼の炭素割合や同時に添加する転炉スラグ量などに応じて酸素を使用するか、または酸素富化空気の酸素富化率を調節する。なお、酸素富化空気の酸素濃度(vol%)と空気中の酸素濃度21vol%との差分を酸素富化率と定義する。

【実施例】
以下、本発明のフライアッシュの処理方法を実施例によって詳細に説明する。

実施に当たっては、図1に示した高炉鋳床にある流銑鉢にフライアッシュを吹込む装置を用いた。高炉スラグの温度が1490〜1540℃で排出量が120〜180t/hのときに実施した。表1には、用いたフライアッシュと高炉スラグおよび転炉スラグの代表的な組成を示し、表2にはフライアッシュを溶融高炉スラグ中に吹込んだときの条件を示した。

表3には、表2の条件のもとで実施された結果の評価を記した。すなわち、ノズルから吐出したフライアッシュが飛散しなかったかどうか、吹製樋中を流れるスラグの流動性が悪化しなかったかどうか、そして吹製樋下端でサンプリングして冷却したスラグ塊中に未溶解のフライアッシュが残存していないかどうかを目視観察した結果を表3に示した。

表3の処理条件1から4の結果によれば、酸素濃度30vol%(酸素富化率9%)以上の酸素富化空気または酸素の使用では、溶解に必要な高炉スラグ温度が維持でき、吹製樋でサンプリングしたスラグ塊中に未溶解のフライアッシュは観察されず、吹き込んだフライアッシュは溶解しており、スラグ流動性も良く、その結果フライアッシュの飛散もなかった。しかし、空気使用(処理条件4)では、高炉スラグ温度が低下した結果、吹製樋でサンプリングしたスラグ塊中に未溶解のフライアッシュが観察された。また、スラグ流動性も悪くスラグ排出終了後に吹製樋中に残存したスラグ量が多く、空気使用によるフライアッシュ吹込みを継続すると吹製樋からスラグあふれることが懸念された。さらに、スラグ温度が低下してスラグ表面が半凝固状態となるために吹込みによってもスラグ中に侵入せずに飛散するフライアッシュが多く観察された。すなわち、酸素濃度が30vol%(酸素富化率が9%)以上の酸素富化空気または酸素の使用が必要である。
