【発明の属する技術分野】
本発明は、インクが吸収保持されたフォームを備えたフォーム式インクタンクに関し、更に詳しくは、インクが無くなったことを精度良く、しかも確実に検出可能なフォーム式インクタンクに関するものである。また、本発明はかかるフォーム式インクタンクの製造方法に関するものである。さらに、かかるフォーム式インクタンクをインク供給源とするインクジェットプリンタに関するものである。

【従来の技術】
インクジェットプリンタのインクタンクとしてはフォーム式のインクタンクが知られている。フォーム式のインクタンクは、インクを吸収保持したフォームが収納されているフォーム収納部と、このフォーム収納部に連通したインク取出し孔と、フォーム収納部を大気開放している通気孔とを有している。インク取出し孔から、インクジェットヘッドの吐出圧力によってインクを吸引すると、吸引したインク量に対応する空気が通気孔からフォーム収納部に流入するようになっている。

また、フォーム式インクタンクに充填されているインクは、一般に、水と水溶性染料と湿潤剤と界面活性剤とを含有する水性インクであり、界面活性剤の成分、含有量などを調整することにより、インクジェットヘッドから記録紙上に吐出されたインク液滴の表面張力、記録紙に対する浸透性や濡れ性を調整して、充分な速乾性、ドット径などを備えた適切な印字特性を得るようにしている。

例えば、本願人は特開平8−41400号公報においてこの種のインクジェットプリンタ用の水性インクを提案している。この公開公報に開示されている水性インクは複数種類の界面活性剤を含有しており、これら界面活性剤によりインクの表面張力を低下させると共にインクの記録紙に対する浸透性あるいは濡れ性を高めることにより、粗悪紙などに対して高印字品位で印字を行うことが可能となっている。

ここで、フォーム式のインクタンクの場合におけるインクの有無の検出は、インクジェットヘッドから吐出されるインクドット数や、インクジェットヘッドからインクを吸引するインクポンプのインク吸引量等に基づき、使用されたインク量をカウントし、このカウント結果に基づき行っている。

なお、一般に、インクタンク内のインクが殆ど無くなった状態を「リアルエンド」と呼び、インクタンク内のインクの残量が一定量よりも少なくなった状態を「ニアエンド」と呼んでいるが、本明細書で用いる「インクエンド」とは、特に断りのない限り両者を含むものである。

【発明が解決しようとする課題】
しかしながら、インク使用量等をカウントしてインクエンドを検出するインクエンド検出方法は次のような問題点がある。インクジェットヘッドのインク吐出量、およびインクポンプによるインク吸引量にはばらつきがあるので、これらに基づきカウントされたインク使用量は、実際のインク使用量に比べて大きくばらつく。このために、インクエンドを確定するためには大きなマージンを設ける必要がある。この結果、インクエンドが検出された時点において、多量のインクが残っている場合があり、インクが無駄になることが多い。

そこで、プリズム反射面の背面をインク界面としておき、インクが無くなるとプリズム反射面が本来の反射面に戻るという光学特性を利用した光学式の検出システムを用いて、インクエンドを直接的に検出することが考えられる。プリズム反射面を利用した検出システムは、例えば特開平10−323993号公報、米国特許第5,616,929号公報に開示されている。

しかしながら、フォーム式のインクタンクの場合には、インクがフォームに吸収保持されているので、上記公開公報に開示されている検出システムをそのまま適用することが不可能である。

本発明の課題は、このような点に鑑みて、インクエンドを、背面がインク界面となっている反射面を利用して精度良く検出可能な被検出部を備えたフォーム式インクタンクおよびその製造方法、並びにかかるインクタンクをインク供給源として用いるインクジェットプリンタを提案することにある。

【課題を解決するための手段】
上記の課題を解決するために、本発明のフォーム式インクタンクは、インクが吸収保持されたフォームと、このフォームが収納されている大気開放された主インク室と、インク取出し孔と、前記主インク室と前記インク取出し孔との間に形成されているインクが無くなったか否かを光学的に検出可能な被検出部とを有し、この被検出部は、前記インク取出し孔に作用するインク吸引力によって前記主インク室の側からインクおよび気泡を導入可能な副インク室と、前記主インク室から前記副インク室に進入した空気量に基づきインクが無くなったか否かを光学的に検出するために、当該副インク室内において背面がインク界面となっている反射面とを備えており、前記副インク室内には、抑泡剤および/または消泡剤がインクに対して過飽和状態となるように注入されていることを特徴としている。

本発明では、主インク室内のインクの残りが少なくなると、インク取出し孔からインクが供給される毎に、主インク室から副インク室に気泡が進入するようになる。主インク室内のインクが無くなると、インクタンクのインク残量は実質的に副インク室に溜まっているインク量のみになる。この副インク室のインク残量が少なくなると、インク界面となっている反射面の背面がインク液面から露出し、当該反射面の反射状態が変化する。

すなわち、背面がインクで覆われている状態では反射面として機能しなかった反射面が、インク液面の低下と共に徐々に反射機能を取り戻す。従って、当該反射面の反射光量に基づきインク残量が所定量以下になった状態を検出できる。よって、副インク室の容積を充分に小さくしておけば、インク残量が実質的に無くなった時点でインクエンドを検出できる。

これに加えて、本発明では、副インク室内に抑泡剤および/または消泡剤が注入されているので、副インク室内での気泡の発生が抑制される。または、発生した気泡が破裂して消失し、あるいは大きな泡に纏まり易い。

副インク室内において主インク室から進入した空気によって大量の気泡が発生すると、反射面の背面に気泡が付着し、あるいはその近傍に気泡が浮遊した状態となり、気泡間に保持されているインクによって反射面背面が覆われた状態となってしまう。この状態に陥ると、インク液面が低下しても、反射面背面は気泡間に保持されたインクによって覆われた状態のままであるので、反射面として機能しない。この結果、インクエンドを検出できないという不具合が発生する。

本発明では上記のように副インク室内での気泡発生が抑制され、または、副インク室内で発生した気泡が消滅しやすいので、反射面背面への気泡付着、その近傍での気泡浮遊状態を回避あるいは抑制できる。よって、反射面背面が気泡間に保持されているインクによって覆われてしまい、インクエンド検出ができないという弊害を確実に回避できる。

ここで、前記抑泡剤としては、構造式(A)により表される化合物と、ポリオキシエチレンアルキルフェニルエーテル、ポリオキシアルキレンアルキルエーテルおよびポリオキシエチレンアルキルエーテルのうちの少なくとも一つとを1:1の割合で含む界面活性剤を用いることができる。この界面活性剤はインクに溶解した状態では抑泡効果を期待できないが、過飽和となるまでインクに添加すると、抑泡効果が得られる。したがって、当該界面活性剤を、前記副インク室内においてインクに過飽和状態で存在するように過剰に注入すればよい。

【発明の実施の形態】
以下に、図面を参照して、本発明を適用したインクジェットプリンタ用のフォーム式インクタンクおよびその製造方法を説明する。なお、以下の例はインクジェットプリンタのタンク装着部に対して着脱可能に装着されるインクタンクに対して本発明を適用した例である。しかし、本発明は、インクジェットプリンタに予め配置されたインクタンクに対しても同様に適用可能である。

(フォーム式インクタンクの構成)
図1(a)および(b)は本発明を適用したフォーム式インクタンクを示す平面図および正面図であり、図2は当該フォーム式インクタンクを底面側から見た場合の斜視図であり、図3は当該フォーム式インクタンクの分解斜視図である。

本例のフォーム式インクタンク1は、インクジェットプリンタ(図示せず)に形成されているタンク装着部(図示せず)に対して着脱可能に装着して使用される。このフォーム式インクタンク1は、上側が開口した直方体の容器本体2と、この上側開口3を封鎖している容器蓋4とを有し、これらの内部に主インク室5が形成され、ここに、インクが吸収保持された全体として直方体形状のフォーム6が収納されている。

容器本体2の底面にはインク取出し孔7が形成されており、このインク取出し孔7には円盤状のゴムパッキン8が装着されており、その中心に開けた貫通孔8aがインク取出し口とされている。インク取出し孔7におけるゴムパッキン8よりも奥の部分には、インク取出し口8aを封鎖可能な弁9が配置されており、この弁9は常にコイルばね10によってゴムパッキン8に押し付けられ、インク取出し口8aを封鎖している。

これらの図を参照して、インク取出し孔7と主インク室5の間に形成されている副インク室30の部分を説明する。まず、容器本体2の底板部分21には、矩形断面の筒状枠22が当該底板部分21を貫通して上下に垂直に延びている。この筒状枠22における主インク室5内に垂直に起立している上側筒状枠部分23の上端には長方形の連通口25(主インク室側連通口)が形成されている。この連通口25には長方形の第1のフィルタ11が取り付けられている。

この形状のコップ状キャップ31は、インク室30の中に形成されている円筒状の突出部分26に対して上側からキャッピングした状態で取り付けられている。突出部分26の外周面は、下端側部分が僅かに大きな大径外周面部分41とされ、この上端側部分が小径外周面部分42とされ、これらの間には環状段面43が形成されている。図6に示すように、小径外周面部分42には、所定の角度間隔で外方に突出したリブ44が形成されている。本例では90度間隔で4本のリブ44が形成されており、これらのリブ44の突出量は同一であり、上下方向に所定の長さとされている。また、これらのリブ44の突出量は、これらがコップ状キャップ31の上端側外周面部分39にちょうど嵌り込むように設定されている。

コップ状キャップ31を突出部分26にキャッピングすると、4本のリブ44によってコップ状キャップ31が位置決めされ、コップ状キャップ31の内周面と突出部分26の外周面の間には4本のインク吸い上げ用の円弧状断面の隙間45が形成される。また、コップ状キャップ31における下端の円形端面35に形成した突起36の下面から天板部分33の裏面までの高さ寸法は、突出部分26の高さ寸法よりも所定量だけ大きく設定されている。従って、キャッピング状態では、突出部分26の上端に取り付けた第2のフィルタ12とコップ状キャップ31の天板部分33の裏面の間には、所定間隔のインク通路用の隙間46が形成され、この隙間46が隙間45に連通している。さらには、キャッピング状態においては、コップ状キャップ31の下端に形成された4個の突起36の間には、一定幅の4本の円弧状断面の隙間47が形成される。この円弧状断面の隙間47は上記の円弧状断面の隙間45に連通している。

ここで、隙間45、46、47を適切な幅に設定しておくことにより、隙間47から隙間45を通ってインクが吸い上げられて、隙間46を通って第2のフィルタ12を経由して突出部分上端の連通口29に到るインク吸い上げ用通路を形成することができる。このようにすると、副インク室30に溜まっているインク量が減って、その液面が第2のフィルタ12よりも低くなった場合においても、副インク室30内のインクを第2のフィルタ12の位置まで吸い上げて、インク通路27からインク取出し孔7に供給することができる。

また、本例では、コップ状キャップ31の外周面32aが副インク室30を形成している筒状枠22の内側側面22aから所定幅だけ離間した状態となるようにしてある。コップ状キャップ31の外周面32aが筒状枠22の内側側面22aに接触すると、副インク室30の内部が接触位置を境として左右に分断されてしまい、副インク室30内に溜まっているインクを効率良く吸い上げることができなくなるおそれがある。本例では、コップ状キャップ31によって副インク室30に溜まっているインクを効率良く吸い上げることができる。

これに対して、他方の直角プリズム52は、副インク室30を形成している筒状枠22に開けた開口部22bから直接に副インク室30の内部に露出している。すなわち、一対のプリズム反射面52a、52bの背面がインク界面となっている。従って、副インク室30のインク液面が当該直角プリズム52の取り付け位置よりも上側にある場合には、各反射面52a、52bはインクに接して反射面として機能しない。しかるに、インク液面が下方に下がると、各反射面52a、52bは本来の反射面として機能を徐々に取り戻す。

次に、図6に示すように、インクタンク1が装着されるインクジェットプリンタ(図示せず)の側には、反射型の光学式センサ57、58が取り付けられている。これらの光学式センサ57、58は、発光素子57a、58aと受光素子57b、58bを備えている。光学式センサ57は、その発光素子57aからの射出光を反射面51aに対して45度の角度で入射させ、この反射面51aおよび反射面51bで反射された戻り光を受光素子57bにより受光できるように、その位置が設定されている。同様に、光学式センサ58(検出部)も、その発光素子58aから射出光を反射面52aに45度の角度で入射させ、この反射面52aおよび反射面52bで反射された戻り光を受光素子58bにより受光できるように、その位置が設定されている。

(フォーム式インクタンクの製造方法)
次に、この構成のフォーム式インクタンク1の製造方法を説明する。以下においては、本発明の特徴をなす副インク室30に対する抑泡剤および/または消泡剤の注入作業を中心に説明する。

まず、フォーム式インクタンク1の構成部品である容器本体2、容器蓋4およびフォーム6を個別に製造しておく。また、フォーム6に充填するための水性インク、および副インク室30に注入する抑泡剤として機能する第1の界面活性剤および消泡剤として機能する第2の界面活性剤を調製しておく。
