本発明は成形品の製造方法及び成形品に関し、例えば、生地、フェルト、プラスチック発泡体、皮革、綿、合成皮革、金属箔、不織布等のシート状物品と、熱可塑性プラスチック製の網とを一体化したシート状成形品及びその製造方法や、熱可塑性プラスチック製の網に凹凸を付与した成形品やその製造方法に適用し得るものである。

【従来の技術】
シート状成形品は、種々の物品に用いられている。例えば、カバンやバック等の袋物の表皮材や芯材として、また、靴、服飾、クッション材や建材等の表皮材や芯材として用いられる。また、シート状成形品は、水、雨、雪、空気に係わるフィルター(例えば、屋上やベランダにおく透水マット等)として用いられる。

このようなシート状成形品としては、従来、平板状のプラスチック板やその発泡体、フェルト、厚紙等が用いられていた。また、プラスチック板等と他のシート状物品とが接着剤によって接着されて、シート状成形品が成形されていた。

しかしながら、従来のシート状成形品では、プラスチック板等が重い上に、構造上、通気性等を持たせるのが難しいという課題がある。例えば、プラスチック板と不織布とを接着したシート状成形品では、不織布が有する通気性等を損なうこともある。

また、プラスチックの射出成形技術を利用しようとすると、例えば、透水マット等のような大面積のフィルターの場合等には、金型の大型化により、製造コストが嵩むという課題がある。

本発明は、上述した点に鑑みてなされたもので、低コストで十分な強度を確保でき、軽くて、通気性等を有する成形品の製造方法及び成形品を提供することを目的とする。

上記課題を解決するため、第1の発明に係る成形品の製造方法は、芯材又は補強材機能を担う熱可塑性プラスチック製の網の一面又は両面に、生地、フェルト、プラスチック発泡体、皮革、合成皮革又は不織布のいずれかで形成された任意面積のシート状物品を配して熱成形し、上記熱可塑性プラスチック製の網の表面を軟化させ、上記シート状物品の目に絡みつかせて、上記熱可塑性プラスチック製の網及び上記シート状物品を融着一体化する工程を含むことを特徴とする。

以下、本発明に係る成形品の製造方法及び成形品の第1の実施形態について、添付図面に基づいて説明する。

一方、成形品の芯材にポリエチレン樹脂に代表されるポリオレフィン系の熱可塑性樹脂を使用しているため、表皮材等のシート状物品1にもこの系統の樹脂を使用することにより、リサイクルが容易になる。
