【発明の属する技術分野】
本発明は、ケーシング部材と、該ケーシング部材を建物の開口部に設けられる枠体に装着したケーシング枠構造に関するものである。枠体は、建物の内装用のドア、引戸、扉、障子あるいはふすまなどを取り付ける建具枠や、建物の外装用のドア、引戸、扉などの枠を含むものである。

【従来の技術】
従来のケーシング部材を用いる枠体としては、たとえば断面形状が矩形の枠体であって、その両側面にそれぞれケーシング部材が挿入される挿入溝が穿設された枠体において、この枠体の裏面と挿入溝を有する両側面との間に断面形状が矩形状の欠除部がそれぞれ形成され、挿入溝にケーシング部材の一方の端を挿入するものが知られている(特許文献1参照。)。

また、別の枠体として、建物の壁に形成された開口下地枠に取り付けられる枠体であって、この枠体は、左右の縦枠と、この縦枠の上に取り付けられる上枠とからなり、さらに、縦枠および上枠は、複数の取付調整部材を備える。ケーシング部材は、縦枠と上枠に形成された嵌合溝に、ケーシング部材に形成された嵌合突起を嵌合させることによって取り付けられるものである(特許文献2参照。)。

【発明が解決しようとする課題】
しかしながら、従来のケーシング部材は、いずれにしても比較的剛性の大きい材料でL字状に成形されるものであるので、建物の開口部を形成する壁などにひずみやゆがみなどにより不陸があると、ケーシング部材を壁などに密着させて取り付けることが困難になる。ケーシング部材の取り付けが困難になると施工性が悪くなる。

また、従来のケーシング部材は、L字状に形成されたものであるので、これを成形する際には角棒状の素材を削り出して形成する必要があり、材料歩留まりが良くないという問題があった。さらに、従来のケーシング部材は、形状が略L字状であるので、外観が単調なものしか得られず意匠性に欠けるおそれがあった。

本発明は、開口部を形成する壁に不陸があっても取り付けることができることを課題とする。

【課題を解決するための手段】
上記課題を解決するため、本発明は、一方向に延在する基材と、この基材の一方の面に設けられた化粧材とを備えた略平板状部材として用意され、前記基材には該基材の他方の面に開口する凹曲面状の横断面形状を有する溝が前記一方向に沿って延長しており、該溝によって薄肉化された基材部分で曲げ可能であり、この略平板状部材を施工時に該薄肉基材部分で曲げてケーシング部材として使用するように構成されてなることを特徴とするケーシング部材である。

このようにすることにより、基材はその他方の面に開口する溝を有し、この溝の横断面は凹曲面状に形成され、かつ溝に対応する基材部分が曲げ可能であるように形成される。したがって、基材は、その溝に対応する部分で化粧材とともに曲げることができる。この場合、溝の横断面は凹曲面状に形成されるので、溝に対応する部分で曲げられたケーシング部材の形状は凸曲面状に曲げられ、滑らかな曲面形状となり高級感のあるケーシング部材が得られる。

また、本発明は、一方向に延材する第1の基材および第2の基材を備え、前記第1の基材と前記第2の基材とを延材する方向が揃うように配置するとともに互いに離して位置させ、前記第1の基材と前記第2の基材の同じ側の表面および前記第1の基材と第2の基材の間に化粧材を設け、該第1の基材と第2の基材の間の化粧材の裏面に軟質材を設けてなる略平板状部材として用意され、該第1の基材と第2の基材との間の軟質材および化粧材の部分で曲げ可能であり、この略平板状部材を施工時に第1の基材と第2の基材との間の軟質材および化粧材の部分で曲げてケーシング部材として使用するように構成されてなることを特徴とするケーシング部材である。

次に本発明を構成する各要件についてさらに詳しく説明する。本発明のケーシング部材は、建物の壁に設けられた開口部、あるいは部屋と部屋の間の開口部に設けられる枠体(建具枠)に用いられる。ケーシング部材は、枠体と開口部を形成する壁との間を覆うように設けられる。

ケーシング部材を形成する基材は、一方向に延在するもので造作材としての形状に適したものとされる。また、基材は溝の左右に溝に対応する基材部分の厚みより大きい厚みを有する厚肉部分を有する。左右の厚肉部分は同じ厚みでも良いし、異なる厚みでも良い。さらに左右の厚肉部分の幅についても同じ幅でも良いし、異なる幅でも良い。要するに、基材の厚肉部分の厚みと幅は、枠体を形成する部材の厚みと幅、開口部を形成する壁の厚み、壁の幅木などの厚みと幅などを考慮して適宜のものとする。基材の厚肉部分の厚みは、たとえば3〜20mmの範囲から決められる。

化粧材は、基材の一方の面に設けられるが、少なくともケーシング部材が曲げられて枠体と壁の間に取り付けられたときに露出する面には設けられる。こうすると、ケーシング部材が枠体と壁に固定されたときに、見える部分が化粧材で覆われ高級感を出すことができる。さらに、化粧材は、枠体の凹みに挿入されるケーシング部材の基材側端の側面まで設けられると良い。ケーシング部材が枠体の凹みに挿入されるときに剥離が防止される。

基材の一方の面に化粧材を設ける場合、化粧材は基材の一方の面に沿って、すなわち一方の面に凹部やV字状の溝が設けられる場合、これら凹部やV字状の溝の内面に対しても化粧材が設けられる。そして、化粧材は接着剤を介して貼着しても良いし、付着力または粘着力を有する熱可塑性樹脂などの流動性材料を基材に直接塗布して形成されても良い。

基材の他方の面に開口する溝は、その横断面が凹曲面状であるが、凹曲面は特に限定されず、たとえば円弧面、楕円面、その他の曲面の一部などとしても良い。基材に上記溝を形成する場合、溝の底と化粧材の裏面との間に基材が残るように形成されても良いし、また溝の最下部が化粧材の裏面まで達するように形成されても良い。いずれにしても、溝に対応する基材部分は曲げ可能であるように肉厚が薄く形成されると良い。溝に対応して基材が残るように形成される場合、その厚みは、たとえば0.05〜1mmの範囲で曲げ易さ、曲げ形状、加工性などを考慮して選定される。

軟質材は、弾力性を有する材料をはじめ、合成ゴム材や天然ゴム材あるいは気泡を有する発泡材や気泡を有しない未発泡材などで、たとえばスチレン・ブタジエン・スチレンブロック共重合体(SBS)、スチレン・ブタジエン・ラバー(SBR)、シリコン樹脂などの軟質合成樹脂材が含まれる。凹曲面状に形成された基材の溝に軟質材を設ける方法は、たとえばホットメルト法、すなわちスチレン・ブタジエン・スチレンブロック共重合体(SBS)、シリコン樹脂などの熱可塑性樹脂を加熱溶融させた状態で塗布または流し込む方法でも良いし、スチレン・ブタジエン・ラバー(SBR)やシリコン樹脂などを酢酸ビニル樹脂などの軟質材用接着剤で貼着しても良い。

溝の表面に軟質材を設ける場合、軟質材が溝の両縁からこの溝の中央に向かって漸次厚くなるように形成される場合は、ケーシング部材を溝に対応する部分で曲げるときに、曲げ応力が集中する溝の中央において軟質材が厚く形成され、中央から離れるにしたがって漸次薄く形成されるので、溝に対応する部分の応力集中が緩和され滑らかな曲面に曲げられる。

ホットメルト法により熱可塑性樹脂の軟質材を基材の溝に塗布または流し込む際、化粧材自体が軟化して変質したり無用な皺、ひずみなどが発生しないように軟質材の塗布温度または流し込み温度を上げ過ぎないようにする。このことから、溝に基材が残されるように凹曲面状の溝が形成されると、残された基材が断熱の役目を果たし、溶融した熱可塑性樹脂の熱により基材の一方の面に設けられた化粧材を溶かしたり、軟化させて変質させたりすることを防止し、また化粧材の無用なひずみの発生を防止する。

さらに、溝の両縁は、それぞれ他方の面位置から凹んで位置すると良く、たとえば段形状に凹ませる、あるいは溝の縁と他方の面位置とを傾斜面で接続すると良い。こうすることにより、ケーシング部材が凸形状に曲げられるときに、二つの基材の間の角度が小さな鋭角に曲げられる。さらに、ケーシング部材の溝に対応する部分が曲げられ、軟質材が圧縮されてはみ出しても、ケーシング部材の他方の面位置から外方に出ないので、ケーシング部材の他方の面を壁面に密着させて取り付けることができる。

また、基材の一方の面に基材の他方の面に形成した溝に対応させて凹部を設けると良い。基材の一方の面に基材の一方向に沿って凹部を設けることにより、曲げられたケーシング部材の形状が多様化し、ケーシング部材の形状に変化を与えることができ、意匠性を高めることができる。さらに、基材の一方の面に一方向に沿った切欠きを設けると良い。切欠きは、ケーシング部材を固定する際に釘を打つ箇所として利用することができ、釘が目立たず外観がすっきりする。

本発明は、基材の他方の面に開口する凹曲面状の溝を設けることによって、軟質材を設けなくても基材自体を滑らかに曲げることができるが、さらに凹曲面状の溝に軟質材を設けることにより基材自体の物理的、機械的特性のバラツキを吸収し確実に滑らかな曲面に曲げることができる。さらに、凹曲面状の溝は円弧面状の溝にすると製作上形成しやすい。

【発明の実施の形態】
以下、本発明に係るケーシング部材および該ケーシング部材を建物の開口部に設けられる枠体に装着したケーシング枠構造の実施形態を図面に基づいて詳細に説明する。なお、図1〜図7において、同一または同等部分には同一符号を付けて示す。

図1は、本発明に係るケーシング部材の第1実施形態を示す断面図である。第1実施形態のケーシング部材1は、一方向(紙面に垂直な方向)に延在する基材3と、この基材3の表面(一方の面)5に設けられた化粧材20とを備える。

基材3は、その一方の側に位置する厚肉部分3aと、他方の側に位置する厚肉部分3bと、これら二つの厚肉部分3a、3bの間に位置し円弧状の溝9を形成する溝対応基材部分3cとを有する。基材3の左側の厚肉部分3aの幅W1と右側の厚肉部分3bの幅W2とは同じになっているが、これに限定される必要はない。たとえば、厚肉部分3aの幅W1は20〜40mm、厚肉部分3bの幅W2は20〜60mmなどとされる。

基材3の材質は、木質繊維板(MDFなど)などの木質系で形成される。さらに、基材の溝9の表面にはスチレン・ブタジエン・ラバーなどの合成ゴム材(軟質材)23が設けられる。合成ゴム材23の厚みは、溝9の両縁11から溝の中央9bに向かって漸次厚くなるように形成され、溝の中央9bにおいて最大となる。また、化粧材20としては、たとえばオレフィン樹脂などの合成樹脂シートが用いられ、その厚みは、たとえば0.1mmである。

次に、図1を使って、ケーシング部材の製造方法を説明する。先ず、MDFなどの板状素材をルーターなどの切削機械を使用して加工する。すなわち、素材の長手方向(紙面に垂直な方向)に沿って表面側に樋状の凹部18と、V字状の切欠き15とを切削する。この際、厚肉部分3aの側面6aの各コーナー4aは円弧面状に成形される。

次に、凹部18およびV字状の切欠き15を切削した仕掛基材の表面(一方の面)5に、オレフィン樹脂などの化粧材20を酢酸ビニル樹脂などの接着剤で貼着する。この場合、化粧材20は、厚肉部分3aの裏面7から側面6a、表面5および厚肉部分3aの表面に形成されたV字状の切欠き15、さらに凹部18、厚肉部分3bの表面5および側面6bの中間まで覆う。

仕掛基材に化粧材20を貼着した後、表面の凹部18に対応する裏面位置に円弧状(凹曲面状)の溝9を切削加工する。溝9は仕掛基材の長手方向に延在する。さらに、溝の両縁11を溝9に沿って切削して段状部分14を形成することにより基材3が製造される。なお、溝9と段状部分14とを同時に切削加工しても良い。

次に、基材の溝9の上に合成ゴム材を設ける。基材の溝9に合成ゴム材23を設ける方法は、たとえばホットメルト法、すなわちスチレン・ブタジエン・スチレンブロック共重合体(SBS)、シリコン樹脂などの熱可塑性樹脂を加熱溶融させたものを塗布または流し込み、固化させて設ける。このようにしてケーシング部材が製造される。

以上の構造および製造方法によって製造されるケーシング部材1は、次のように作用する。すなわち、図1において、ケーシング部材1は、溝9に対応する化粧材20、溝対応基材部分3cおよび合成ゴム材23は曲げ可能であるように形成される。ケーシング部材1が、その溝に対応する部分で曲げられるとき、少なくとも合成ゴム材23の内側は圧縮されるので、溝9に対応する部分に発生する曲げ応力は緩和され滑らかな凸曲面状に曲げられ高級感のある形状が得られる。
