【発明の属する技術分野】

本発明は、パルプモールド断熱容器(以下、パルプモールド成形体ともいう。)の製造方法及び装置に係わり、特に薄肉、軽量で断熱性能に優れたパルプモールド断熱容器、その製造方法及び製造装置に関する。

【従来の技術及び発明が解決しようとする課題】
パルプモールド製の断熱容器に関する従来技術としては、例えば、特開平11−301753号公報に記載の技術が知られている。
この技術は、容器本体とその外側に所定の隙間を有して配設された外層容器とからなる断熱性の二重容器に関する。

このような断熱容器は、断熱を付与するために容器本体の外側に外層容器を設けなければならない。従って、容器全体の厚みが厚くなる。また、容器が二重構造になっているため、容器重量の軽減にも限界があった。

本発明は、薄肉、軽量で断熱性能に優れた新規なパルプモールド断熱容器、並びに該パルプモールド断熱容器を効率よく製造するための製造方法及び装置を提供する。

【課題を解決するための手段】
本発明は、開口縁部にフランジ部が形成された、パルプモールド断熱容器の製造方法であって、単一の原料組成物からパルプ繊維層を抄造し脱水する抄造・脱水工程と、脱水された該パルプ繊維層を加熱手段を有する乾燥型内に配して乾燥する乾燥工程とを具備し、前記パルプモードル断熱容器の胴部部分に対応する前記乾燥型の内面に、外部に通じる排気孔を形成せず、前記フランジ部部分に対応する前記乾燥型の内面に、外部に通じる排気孔を形成し、前記排気孔を通して前記乾燥型内を排気しながら弾性変形可能な中子で該乾燥型内に配された前記パルプ繊維層を該乾燥型の前記内面に向けて押圧した後に、該中子の押圧力を低下させて前記排気孔を通した排気を停止し、前記中子を前記パルプ繊維層から離間させるパルプモールド断熱容器の製造方法に関する。

本発明は、上記本発明のパルプモールド断熱容器の製造方法の実施に用いるための製造装置であって、加熱手段を有し、パルプ繊維層が配設される乾燥型と、該乾燥型内に配されたパルプ繊維層をその内部より該乾燥型の内面に向けて押圧する弾性変形可能な中子とを備えており、前記パルプモードル断熱容器の胴部部分に対応する前記乾燥型の内面に、外部に通じる排気孔が形成されておらず、前記フランジ部部分に対応する前記乾燥型の内面に、外部に通じる排気孔が形成されているパルプモールド断熱容器の製造装置に関する。

【発明の実施の形態】
以下本発明を、その好ましい実施形態に基づき図面を参照しながら説明する。
図1は、インスタントカップ麺等の食品容器に用いられる断熱容器仕様とした本発明のパルプモールド成形体の一実施形態を示す。同図において、符号1は断熱容器、23はお湯の入れ目線、24はスタック用段差を意味する。

図1に示すように、断熱容器1は、パルプ繊維層2でカップ状の容器本体20が形成される。該容器の開口縁部に所定の厚さのフランジ部21が形成され、容器本体20(パルプ繊維層2)の内面及びフランジ部21は被覆層3で被覆されている。

パルプ繊維層2は、後述する単一のスラリー(原料組成物)から抄造され且つ厚み方向に内側から外側に向けてパルプ繊維層2の密度が小から大に変化する密度分布を、容器本体20の胴部22に有する単層構造である。

本明細書において、パルプ繊維層に密度分布を有するとは、パルプ繊維層内において結合するパルプ繊維間の空隙の大きさ(空隙量:空容積)が厚み方向に分布を持つことを意味する。空隙が大きい程パルプ繊維層の密度は小であり、空隙が小さい程該密度は大である。したがって、この繊維間の空隙の大きさが厚み方向に一定ならば、当該パルプ繊維層は前記密度分布を有していない。

パルプ繊維層2における密度は、高い強度を得る点からは、連続的に変化していることが好ましく、高い断熱性を得る点からは、ステップ状に非連続的に変化していることが好ましい。

前記密度分布を有する胴部22の厚みは、容器強度、断熱性、容器の軽量化を考慮すると、0.5〜3.0mmが好ましく、0.5〜2.0mmがより好ましい。0.5mm未満ではカップ麺用の容器として必要な強度、断熱性が得られず、3.0mmを超えるとカップ麺用の容器としては重すぎるものとなる。

前記密度分布を有する胴部22のかさ密度(乾燥後のかさ密度)は、0.1〜0.6g/cm3が好ましく、0.2〜0.5g/cm3がより好ましい。0.1g/cm3未満ではカップ麺容器として必要な強度が得られなくなり、0.6g/cm3を超えると断熱性が不十分となり、熱湯が入った容器を素手で持つことが困難となる。なお、密度分布を有する底部を形成する場合の底部の密度は、胴部と同様のかさ密度とすることが好ましい。

前記胴部22以外の部分のかさ密度(乾燥後のかさ密度)は、0.2〜0.9g/cm3が好ましく、特に、強度が必要な部位の密度は、0.3〜0.9g/cm3にするのが好ましい。

前記パルプ繊維層2は、パルプ繊維のみで形成されるのが好ましい。該パルプ繊維としては、バージンパルプ、古紙パルプ等の木材パルプ、コットンパルプ、リンターパルプ、竹やわら等の非木材パルプ、又はこれらのパルプにマーセル化及び又は架橋化を施すことにより疎水性を付与したパルプ繊維が挙げられる。特に、該疎水性を付与したパルプ繊維としては、米国ウェハウザー社製「HBA−LA」、「HBA−S」、「HBA−FF」等が好ましく用いられる。これらパルプ繊維を二種以上適宜の割合で混合して用いることもできる。

パルプ繊維層2は、前記パルプ繊維の他、断熱性及び表面性を向上させるため、嵩高剤を含有していることがより好ましい。該嵩高剤としては、陰イオン性界面活性剤、陽イオン性界面活性剤、非イオン性界面活性剤、両性界面活性剤等が挙げられる。これらの嵩高剤は、単独で又は混合して用いてもよい。特に、断熱性が向上する嵩高剤として、花王株式会社製「KB−115」、「KB−08W」が好ましく用いられる。

前記パルプ繊維層2には、前記嵩高剤の他に、顔料、定着剤、防かび剤、サイズ剤等の添加剤を含有させることができる。

前記被覆層3は、断熱容器1に防水性、耐油性、ガスバリアー性等の機能を付与する。被覆層3の厚みは、これらの機能に応じて設定することができる。被覆層3は、樹脂フィルムを積層させることにより形成することができる。

前記被覆層3に用いられる樹脂フィルムとしては、例えば、ポリエチレンやポリプロピレン等のポリオレフィン系樹脂、ポリエチレンテレフタレート等のポリエステル系樹脂、ナイロン等のポリアミド系樹脂、ポリ塩化ビニル等のポリビニル系樹脂、ポリスチレン等のスチレン系樹脂等の熱可塑性樹脂フィルム、変性ポリエチレンテレフタレート、脂肪族ポリエステル等の生分解性樹脂フィルムが挙げられる。製造コスト、成形性等を考慮すると、ポリオレフィン系樹脂が好ましく、環境に配慮した廃棄性の点からは、生分解性樹脂フィルムが好ましい。被覆層は、これらの樹脂フィルムの二種以上を積層させて形成してもよい。

次に、本発明のパルプモールド成形体の好ましい製造装置を、断熱容器1の容器本体20の製造装置に適用した場合につき、図2を参照しながら説明する。
図2は、本発明のパルプモールド成形体の製造装置を、インスタントカップ麺等の食品用断熱容器の製造に適用した一実施形態を示す。図中、符号10は製造装置を示す。

製造装置10は、パルプ繊維層2が配設される乾燥型11と、該パルプ繊維層2の内部より乾燥型11のキャビティ形成面に押圧する弾性変形可能な中子16とを備えている。

乾燥型11は、一組の割型12、12を備えており、これらの割型12、12を組み合わせることにより、前記容器本体20の外形に対応したキャビティ110が形成される。

乾燥型11の前記内面には、密度分布を付与しないパルプ繊維層2の部分に対応させて外部に通じる排気孔13が形成されている。
本実施形態では、乾燥型11のキャビティ形成面の前記容器本体20の胴部22に対応する部分には蒸気の排気孔がなく、該キャビティ形成面における容器本体20のフランジ部21、底部(底面及び底面から立ち上がる部分を含む)に対応する部分に外部に通じる蒸気の排気孔13が設けられている。

前記の各排気孔の形状は、得られる成形体の表面平滑性、排気効率、排気孔の目詰まり防止の観点からスリット状が好ましい。排気孔の幅(スリット幅)は、0.1〜0.5mmが好ましく、0.1〜0.3mmがより好ましい。また、前記の排気孔の全開口面積は、本実施形態においては、容器強度、シミ防止の観点から100〜1500mm2が好ましく、200〜1000mm2がより好ましい。製造される成形体に角部や稜線等エッジを明瞭に出したい部分がある場合には、当該角部等エッジを出したい部分において排気孔13を開口させることが好ましい。
排気孔13は、開閉バルブ131を具備する排気管路130に接続されており、この排気管路130の端部は負圧源(図示せず)に接続される。

乾燥型11は、上方開口部111を閉塞する蓋15を備えており、蓋15は、前記開口部111に通じ、中子16の出し入れが可能な孔14を有している。乾燥型11を構成する各割型12には、加熱手段120が取り付けられている。

前記中子16は、弾性を有し膨張収縮自在で且つ袋状である。中子16の材質としては引張強度、反発弾性及び伸縮性等に優れたウレタン、フッ素系ゴム、シリコーン系ゴム又はエラストマー等を挙げることができる。中子16には、当該中子16内に加圧流体を供給する管路17が付設されており、管路17には開閉バルブ18が設けられている。管路17の端部には切り替え可能な負圧源及び加圧源(図示せず)が接続されている。

次に、本発明のパルプモールド成形体の好ましい製造方法を、前記断熱容器1の製造方法に基づいて説明する。
断熱容器1の製造方法は、容器本体20を形成するパルプ繊維層2の抄造・脱水工程と、脱水されたパルプ繊維層2を乾燥する乾燥工程と、前記被覆層3の形成工程とを具備している。

パルプ繊維層2の抄造・脱水工程では、先ず、単一のスラリー(単一の原料組成物)から単層構造のパルプ繊維層2を抄造する。この抄造工程では、一対の割型の各割型を組み合わせることにより、前記容器本体2に対応した所定形状のキャビティが形成される抄造型が用いられる。該キャビティの上方には開口部が形成されている。

抄造型を構成する各割型には、前記キャビティと外部とを連通する複数の連通路が形成されている。各連通路は、吸引ポンプ等の吸引手段(図示せず)に接続されている。
割型の内面(キャビティ形成面)における連通路の全開口面積率は、排水時間の短縮、成形性の点から4〜20%が好ましく、3〜50%でがより好ましい。また、キャビティ形成面には、各連通路に通じる排水溝が形成されていることが好ましい。キャビティ形成面における排水溝の全開口面積率は、抄造ネットの変形防止、成形性、排水性、及び抄造ネットの目詰まり防止の点から50〜90%が好ましく、60〜80%がより好ましい。また、この排水溝の幅は、抄造ネットの変形防止、成形性、排水性、及び抄造ネットの目詰まり防止の点から1〜10mmが好ましく、2〜5mmがより好ましい。排水溝は、各連通路を結ぶように格子状に形成されていることが好ましい。

各割型の内面は、所定の抄造ネットによって被覆されている。抄造ネットは、天然繊維、合成繊維又は金属繊維からなるネットを単一で又は複数組み合わせて用いることができる。また、上記素材の中では、ネットの形成のし易さ、耐久性の点から合成繊維が好ましい。前記天然繊維としては、植物繊維、動物繊維等が挙げられる。また、前記合成繊維としては、熱可塑性樹脂、熱硬化性樹脂、半合成樹脂からなる合成樹脂繊維が挙げられる。また、上記金属繊維としては、ステンレス繊維、銅繊維等が挙げられる。抄造ネットは、ネットの滑り性、耐久性を向上させる上で繊維表面の改質を行うことが好ましい。
製造される抄造体の成形性、耐久性、スラリー中の固形成分の通過や目詰まり防止などを考慮すると、抄造ネットの線径は好ましくは0.05〜1.0mm、より好ましくは0.05〜0.5mmで、該ネットの網目間隔は好ましくは0.15〜2.0mm、より好ましくは0.15〜1.5mmである。

所定量のスラリーがキャビティ内に加圧注入され、前記排水溝、前記連通路を通じて吸引ポンプでキャビティ内が減圧吸引される。そして、スラリー中の水分が吸引除去され、キャビティの形成面を被覆する前記抄造ネット上にパルプ繊維層が形成される。
キャビティ内へのスラリーの注入圧力は、スラリー注入時間の短縮、成形性の点から0.05〜1.0MPaが好ましく、0.05〜0.5MPaがより好ましい。
減圧された前記連通路を通じたキャビティ内の気圧は、脱水時間の短縮、成形性の点から10〜90kPaが好ましく、20〜70kPaがより好ましい。

パルプ繊維層2の抄造に用いられる単一のスラリーは、パルプ繊維と水のみからなるものが好ましく用いられる。
該パルプ繊維としては、バージンパルプ、古紙パルプ等の木材パルプ、コットンパルプ、リンターパルプ、竹やわら等の非木材パルプ、又はこれらのパルプにマーセル化及び又は架橋化を施すことにより疎水性を付与したパルプ繊維が挙げられる。特に、該疎水性を付与したパルプ繊維が好ましく、米国ウェハウザー社製「HBA−LA」、「HBA−S」、「HBA−FF」等が好ましく用いられる。これらパルプ繊維が、単独で又は二種以上適宜の割合で混合されて用いられる。
該スラリー中のパルプ繊維の含有量は、0.05〜10wt%が好ましく、0.05〜4wt%がより好ましい。
パルプ繊維層2の抄造に用いられる単一のスラリーには、前記嵩高剤、サイズ剤、顔料、定着剤、防かび剤等の添加剤を適宜の割合で添加することができる。

所定量のスラリーをキャビティ内に加圧注入した後、前記連通路を通してキャビティ内の減圧を継続するとともに、キャビティ内に加圧流体を供給して抄造されたパルプ繊維層2を脱水する。
脱水に用いられる加圧流体には、空気、蒸気、過熱蒸気等が用いられる。
脱水時の加圧流体の圧力は、脱水効率の点から0.05〜1.0MPaが好ましく、0.05〜0.5MPaがより好ましい。

脱水後のパルプ繊維層2の含水率は、乾燥効率、乾燥後の容器の表面平滑性及び断熱性、乾燥後の容器表面の焦げ発生防止の観点から、50〜85%が好ましく、60〜80%がより好ましい。

パルプ繊維層2が所定の含水率まで脱水された後、キャビティ形成面からパルプ繊維層2を離間させる。そして、未乾燥状態のパルプ繊維層2を前記乾燥型11内に移行させる。

本実施形態のように、フランジ部21を有する容器本体20を形成する場合には、容器本体20の胴部22に対応する乾燥型11のキャビティ形成面には、蒸気の排気孔が配されず、容器本体20のフランジ部21、底部(底面及び底面から立ち上がる部分を含む)に対応する該キャビティ形成面には外部に通じる蒸気の排気孔13が配される。図3(b)に示すように、乾燥型11内に前記パルプ繊維層2がセットされ、乾燥型11の上方開口部111が、挿通孔14を有する蓋15で閉塞された後、乾燥型11が加熱手段120で所定温度にまで加熱される。

乾燥型11の温度(金型温度)は、パルプ繊維層2の焦げ発生防止と乾燥効率向上の観点から150〜300℃が好ましく、170〜250℃がより好ましい。

乾燥型でパルプ繊維層を加熱する一方、図3(b)に示すように、前記中子16を、前記蓋15の前記挿通孔14を通じて乾燥型11のキャビティ110内に挿入し、キャビティ110を密閉する。そして、中子16内に加圧流体を供給して中子16をキャビティ110内で膨らませることにより、パルプ繊維層2をキャビティ形成面に押圧して加熱・乾燥させる。

加熱・乾燥時の中子16の押圧力は、断熱性、乾燥効率、表面平滑性の点から、0.05〜1.0MPaが好ましく、0.1〜0.3MPaがより好ましい。

この加熱・乾燥の際には、パルプ繊維層2から発生する蒸気を前記排気孔13を通じて強制排気する。これにより、排気孔の形成されていない部分に対応するパルプ繊維層2の部位では、繊維間に残留する水分が排気孔に達する前に一部気化して繊維間の空隙を広げるのでパルプ繊維層2が内側で低密度化される。一方、容器本体20の開口部及び底部に対応する排気孔13が形成された部分では気化した水分が直ちに排気孔から排気されるため、中子の押圧力で圧縮され続けることによってパルプ層2の高密度化が進行する。

前述の強制排気の圧力は、乾燥効率、容器の嵩高化の点から、4〜60kPaが好ましく、4〜10kPaがより好ましい。

パルプ繊維層2が十分に乾燥できたら、図3(c)に示すように、中子16内から加圧流体を除去して中子16を縮小させ、キャビティ110内を減圧する一方で排気孔13を通した強制排気を停止する。

前述の強制排気をしながら中子16でパルプ繊維層2を加圧する工程と、強制排気を中止して中子16を収縮させる工程は、必要に応じて繰り返し行うことができる。

そして、容器本体20の胴部22に十分な密度分布が付与された後、図3(d)に示すように、割型12、12を開いて容器本体20を取り出し、必要に応じて容器本体にトリミング等を施す。

前記被覆層3の形成工程では、容器本体20(パルプ繊維層2)の内面及びフランジ部21が前記被覆層3で被覆される。
前記樹脂フィルムで被覆層3を形成するには、圧空成形、真空成形等の公知の方法を用いることができる。

真空成形による場合には、例えば、図4(a)及び(b)に示すように、真空成型型5及びヒーター60を備えたプラグ6を用いて被覆層を形成することができる。真空成型5は、前記パルプ繊維層2の乾燥工程で使用した前記乾燥型10と略同寸法であり、そのキャビティ形成面50に格子状の通気溝51を有し、且つ通気溝51から外部に通じる真空吸引路52を有している。そしてこの真空成形型5内に容器本体20がセットされ、更に容器本体20の開口部を塞ぐように予め加熱され軟化した樹脂フィルム30が該開口部にセットされる。そして、樹脂フィルム30にその上方からプラグ6が当接されて樹脂フィルム30が容器本体20内に押し込まれる一方で、容器本体20の通気性を利用して通気溝51及び真空吸引路52を通じて容器本体20内が減圧され、樹脂フィルム30が容器本体20の内面及びフランジ部21を覆うように貼り付けられる。そして、余分な樹脂フィルム30を除去して、断熱容器1の製造が完了する。

このように、容器本体20は、厚み方向に内側から外側に向けて密度小から密度大に変化する密度分布を胴部22に有する単一構造のパルプ繊維層2で形成されているので、薄型、軽量で、断熱性に優れており、容器本体の外側において所望の強度を得ることができる。また、低密度化のための、発泡剤を使用しないので、パルプ繊維層及び被覆層に生分解性の材料を用いることで、環境保全に対応した優れた断熱容器が得られる。さらに、胴部22及び底部につなぎ目が無く、フランジ部21、胴部22及び底部が一体的に形成されており、機械的強度(圧縮強度、耐性)にも優れている。加えて、パルプ繊維層2の外表面も高密度で表面が平滑であるため、印刷特性にも優れている。

単一のスラリーによる1回のみの抄造で形成されたパルプ繊維層2で容器本体20は構成されているため、断熱容器1の製造工程は従来法よりも簡略化、短縮化される。従って、断熱容器1の生産効率は従来法によりも大幅に向上する。

本発明は、上記実施形態の断熱容器1に限定されるものではなく、本発明の趣旨を逸脱しない範囲において適宜変更することができる。

本発明のパルプモールド成形体は、前記実施形態のような断熱容器1の場合には、パルプ繊維層における前記密度分布を容器本体の胴部に有していることが好ましいが、前記密度分布を有する部位は、パルプモールド成形体の用途や形状等に応じて設定することができる。
また、どんぶり形状、トレー形状等容器全体的に断熱性が必要とされる場合には、パルプ繊維層全体に前記密度分布を有しているようにすることもできる。

本発明のパルプモールド成形体は、前記実施形態の断熱容器1のように、厚み方向に内側から外側に向けて密度小から密度大に変化する密度分布を有している単層構造のパルプ繊維層を備えていることが好ましい。一方、内容物を保護することを主目的とする容器、吸音機能を持たせた工業用部材等は、厚み方向に内側から外側に向けて密度大から密度小に変化する密度分布を有している単層構造のパルプ繊維層を備えていてもよい。

本発明のパルプモールド成形体は、前記実施形態のように、フランジ部21は、パルプ繊維層2の抄造時に形成されることが好ましいが、パルプ繊維層の抄造後に曲げ加工によってフランジ部を形成することもできる。また、フランジ部の形態は、外向きに所定の曲率でカールする形態に限定されず、他の形態でもよい。

本発明のパルプモールド成形体は、前記実施形態のように、被覆層3を樹脂フィルムで形成することが好ましいが、塗料の塗工により該被覆層を形成することもできる。塗料の塗工手法としては、該塗料の塗布、該塗料内への容器本体2の浸漬等の手法が挙げられる。
また、本発明のパルプモールド成形体は、外面を前記繊維層2の密度以上の高密度の別のパルプ繊維層で被覆することにより、印刷適性、強度、耐水性等のさらなる向上を達成することができる。

本発明のパルプモールド成形体は、前記実施形態のように、一組の割型を組み合わせることで所定のキャビティが形成される抄造型を用いてパルプ繊維層を抄造することが好ましいが、製造されるパルプモールド成形体の形状によっては割型を用いる必要はない。また、他の抄造方法を用いることもできる。例えば、容器本体の外形に対応した凸状形態を有し且つその外表面において開口する多数の流体流通孔を有する抄造部と、該抄造部を覆う所定の抄造ネットとから構成された雄型を、前記スラリー中に浸漬し、前記流体流通孔を通じて該スラリーを吸引して前記抄造ネット表面にパルプ繊維を抄造させてパルプ繊維層を形成することもできる。雄型の材質は剛体でもよいし、弾性体でもよい。

また、本発明のパルプモールド成形体は、パルプ繊維層2の形状が複雑な場合でも、該パルプ繊維層を均一に押圧できる点から中空の中子を用いてパルプ繊維層2を加熱・乾燥することが好ましいが、パルプ繊維層2の加熱・乾燥には、中実の中子を用いることもできる。
本発明のパルプモールド成形体は、抄造されたパルプ繊維層の外形に対応する形状の雌型に該パルプ繊維層を配した後、該雌型とは一定のクリアランスを有する加熱された雄型を該雌型に組み合わせて該パルプ繊維層を乾燥させることによって形成することもできる。
