【発明の属する技術分野】
本発明は、電力回路を構成するバスバーと、その電力回路中に設けられる半導体スイッチング素子の駆動を制御する制御回路基板とを併有する回路構成体及びその製造方法に関するものである。

【従来の技術】
従来、共通の車載電源から各電子ユニットに電力を分配する手段として、複数枚のバスバー基板を積層することにより配電用回路を構成し、これにヒューズやリレースイッチを組み込んだ電気接続箱が一般に知られている。

さらに近年は、かかる電気接続箱の小型化や高速スイッチング制御を実現すべく、前記リレーに代えてFET等の半導体スイッチング素子を入力端子と出力端子との間に介在させたものが開発されるに至っている。

例えば特開平10−35375号公報には、電流回路を形成するバスバー基板と、その電流回路中に組み込まれる半導体スイッチング素子としてのFETと、このFETの作動を制御する制御回路基板とを備えるとともに、前記バスバー基板と制御回路基板とを互いに離間させながら上下2段に配置してその間にFETを設け、このFETのドレイン端子及びソース端子を前記バスバー基板に接続する一方、当該FETのゲート端子を前記制御回路基板に接続するようにした電気接続箱が開示されている。

【発明が解決しようとする課題】
前記公報に示される電気接続箱では、バスバー基板と制御回路基板の少なくとも2枚の基板が必要であり、しかも、これらの基板を相互離間させて立体的に配置し、両基板の間にFETを配置するだけのスペースを確保しなければならない。従って、当該FETの導入によって従来のリレー式の電気接続箱よりは小型化できるものの、全体構成が複雑で十分な小型化はできず、特に高さ寸法の削減が大きな課題となっている。

また、前記電気接続箱では、バスバー基板と制御回路基板の間にFETが配置されているため、FETの発する熱が両基板間にこもり易く、その放熱のために複雑な構造をとる必要がある。

さらに、前記電気接続箱では、FETのドレイン端子及びソース端子を下側のバスバー基板に接続する一方、ゲート端子は上側の制御回路基板に接続しなければならないため、電気接続箱全体の組み上げ作業が複雑で自動化が難しく、その改善も望まれる。

本発明は、このような事情に鑑み、簡素かつ薄型の構造でFET等の半導体スイッチング素子を含む電力回路を構築でき、かつ、当該半導体スイッチング素子の放熱性に優れる回路構成体を提供し、さらには、その回路構成体を効率良く製造することができる方法を提供することを目的とする。

【課題を解決するための手段】
前記課題を解決するための手段として、本発明は、電力回路を構成する複数本のバスバーと、その電力回路中に設けられ、複数の端子を有する半導体スイッチング素子と、この半導体スイッチング素子の駆動を制御する制御回路基板とを備え、前記制御回路基板に貫通孔が設けられ、この制御回路基板の面のうちの一方の面に前記バスバーが略同一平面上に並んだ状態で接着され、前記半導体スイッチング素子は、前記バスバーにより構成される電力回路に接続される通電端子と前記制御回路基板側に接続される制御端子とを有し、前記制御端子が前記制御回路基板の面のうち前記バスバーが接着される面と反対側の面に接続され、かつ、前記通電端子が前記貫通孔を通じて前記バスバーに接続されることにより、この半導体スイッチング素子が前記バスバーと制御回路基板の双方に実装されているものである。

この構成では、電力回路を構成する複数本のバスバーが略同一平面上に並んだ状態で制御回路基板の表面に接着され、かつ、当該バスバーと制御回路基板の双方に半導体スイッチング素子が実装されているので、回路構成体全体の高さ寸法(厚み寸法)が非常に小さく、また、従来の電気接続箱において必要とされていたバスバー基板(バスバーを絶縁基板で保持したもの)や半導体スイッチング素子を各基板に接続するための配線材が基本的に不要となる(ただし本発明ではかかる配線材が部分的に使用されることを妨げない。)。従って、従来のようにバスバー基板と制御回路基板とが離間して配置され、かつ、両基板に半導体スイッチング素子が接続されている電気接続箱に比べ、全体構成は大幅に薄型化及び簡素化される。

さらに、前記の構成によれば、制御回路基板の適所に貫通孔を設けるだけの簡素な構成で、薄型構造を維持したまま半導体スイッチング素子を制御回路基板とバスバーの双方に実装することが可能になる。

その場合、前記半導体スイッチング素子は、その本体の裏面に通電端子を有し、前記制御回路基板には前記半導体スイッチング素子の本体が挿入可能な大きさの貫通孔が設けられ、この貫通孔を通じて前記半導体スイッチング素子の本体裏面の通電端子が前記バスバーに接触する状態で当該半導体スイッチング素子の本体がバスバー上に実装されているものが、より好ましい。この構成によれば、半導体スイッチング素子の本体裏面に設けられた通電端子が直接バスバーに接触するように半導体スイッチング素子が実装される分、半導体スイッチング素子本体から突出する端子が減り、構成がより簡素化されるとともに、半導体スイッチング素子の実装工程も簡素化される。

本発明において、各バスバーの具体的な配列は特に問わないが、複数のバスバーが前記制御回路基板から側方に突出することにより、外部回路と接続される端子を構成するようにすれば、当該バスバーにより形成される電力回路と外部回路との接続が容易になる。

さらに、前記端子を構成するバスバーが互いに同じ向きであって前記制御回路基板に対して略直交する向きに折り曲げられている構成とすれば、その折り曲げ分だけ回路構成体全体の占有面積が減るとともに、各端子に対して外部配線材を同じ方向から接続することが可能となり、配線スペースの削減及び配線接続作業の容易化が果たされる。

さらに、前記端子の周囲に絶縁材からなるハウジングが設けられることによりコネクタが形成されている構成とすれば、当該コネクタを利用して当該端子と外部配線材とをより容易に接続することが可能になる。

前記ハウジングは単独のものであってもよいが、絶縁材からなり、前記バスバー及び制御回路基板を収納するケースを備える場合には、このケースと一体に少なくとも一部のハウジングを形成することにより、部品点数がさらに削減される。

このケースについては、当該ケースに前記半導体スイッチング素子を含む領域を取り囲む防水壁が立設されるとともに、この防水壁の開口がカバーで塞がれた状態でその内部がポッティング剤で封止されている構成とするのが、より好ましい。この構成により、簡素な構造で各半導体スイッチング素子の防水を確実に行うことができる。

また本発明は、電力回路を構成する複数本のバスバーと、その電力回路中に設けられる半導体スイッチング素子と、この半導体スイッチング素子の駆動を制御する制御回路基板とを備えた回路構成体を製造する方法であって、前記バスバー同士がつながった形状をもつ金属製のバスバー構成板を形成するバスバー形成工程と、このバスバー構成板と前記制御回路基板とを接着する接着工程と、この接着工程後に前記半導体スイッチング素子を前記バスバー構成板に含まれる所定のバスバーと前記制御回路基板との双方に実装する実装工程と、前記接着工程後にバスバー同士を切り離す切り離し工程とを含むものである。

この製造方法によれば、バスバー同士がつながった形状のバスバー構成板と制御回路基板とを接着するようにしているので、複数本のバスバーを所定の配列に保ったまま制御回路基板に対して同時に接着することができ、かつ、その後にバスバー同士を切り離すことによって正規の電力回路を簡単に構築することができる。また、バスバーと制御回路基板とが接着された状態で半導体スイッチング素子の実装工程を行うので、単一の工程で半導体スイッチング素子をバスバーと制御回路基板の双方に実装することが可能であり、従来のように互いに離間して配置されるバスバー基板と制御回路基板とに半導体スイッチング素子の端子を個別に接続するものに比べ、作業効率は飛躍的に簡略化される。

この方法において、前記バスバー形成工程で形成されるバスバー構成板は、外枠の内側にバスバー構成部分が並んでいてこれらのバスバー構成部分の少なくとも一部が前記外枠につながった形状を有するものであり、前記接着工程は前記バスバー構成板における外枠よりも内側の部分に前記制御回路基板を接着するものであり、前記切り離し工程は前記外枠と前記バスバー構成部分との間を切断する工程を含むものが、より好ましい。この方法によれば、バスバー構成板が外枠を含んでいるために剛性が高く、その分制御回路基板との接着作業が容易になる。しかも、接着後は当該外枠をバスバー構成部分から切り離すことにより適当な電力回路を簡単に構築できる。

また、前記バスバー形成工程で形成されるバスバー構成板は、前記バスバー構成部分同士を直接つなぐ部分を有していてもよい。その場合、当該つなぎ部分が前記制御回路基板が接着される領域よりも外側に位置する形状とすることにより、制御回路基板との接着後に前記つなぎ部分を難なく切断することができる。

また、本発明にかかる方法は、前記接着工程後の状態で前記制御回路基板から側方に突出する複数のバスバーを互いに同じ向きであって前記制御回路基板に対して略直交する向きに折り曲げることにより、外部回路と接続される端子を形成する折り曲げ工程を含むのが、より好ましい。このような折り曲げ工程を行うことにより、各端子に対して外部配線材を一方向から接続することが可能になり、その接続作業が簡素化される。

さらに、前記折り曲げ工程後、その端子の周囲に絶縁材からなるハウジングを設けてコネクタを形成するコネクタ形成工程を行うことにより、当該コネクタを利用して外部配線材との接続をより容易に行うことが可能になる。

【発明の実施の形態】
本発明の好ましい実施の形態を図面に基づいて説明する。なお、ここでは、車両等に搭載される共通の電源から供給される電力を複数の電気的負荷に分配する配電回路を構成する回路構成体の製造方法を示すが、本発明にかかる回路構成体の用途はこれに限らず、電力回路における通電のオンオフ切換を半導体スイッチング素子によって行う場合に広く適用が可能である。

1)バスバー形成工程
まず、前記回路構成体を製造するにあたり、図1に示すようなバスバー構成板10を形成する。

図示のバスバー構成板10は、矩形状の外枠16を有し、その内側領域に、入力端子を構成する複数枚の入力端子用バスバー11と、出力端子を構成する複数枚の出力端子用バスバー12と、複数本の信号入力端子用バスバー14とを含む多数のバスバーが所定のパターンで配列されるとともに、適当なバスバーが小幅のつなぎ部分18によって前記外枠16とつながり、また特定のバスバー同士が小幅のつなぎ部分18によって相互連結された状態となっている。

図例では、入力端子用バスバー11の端部11a及び信号入力端子用バスバー14の外側端部14aが全てバスバー構成板10の左側に並び、出力端子用バスバー12の端部12aが全てバスバー構成板10の右側に並ぶように配置されているが、前記各バスバー端部11a,12a,14aは外枠16とつながっていない自由端部となっている。

このバスバー構成板10は、例えば単一の金属板をプレス加工で打ち抜くことにより簡単に形成することが可能である。

前記外枠16は必ずしも含めなくても良い。ただし、この外枠16を含めることにより、バスバー構成板10全体の剛性が高まり、その分制御回路基板20との接着作業が容易になるとともに、外枠16を把持することによって、バスバー本体を傷めることなくその取扱いを簡単に行うことができる。しかも、接着後は当該外枠をバスバー構成部分から切り離すことにより適当な電力回路を簡単に構築できる。

2)接着工程
前記バスバー構成板10の片面(図1では上面)に制御回路基板20を接着して図2の状態とする。

この制御回路基板20は、後述のFET(半導体スイッチング素子)30のスイッチング動作を制御する制御回路を含むもので、例えば通常のプリント回路基板(絶縁基板に制御回路を構成する導体がプリント配線されたもの)によって構成することが可能である。図例では、全体の薄型化及び防水性向上をさらに促進すべく、非常に厚みの小さい(例えば0.3mm)シート状の制御回路基板20が用いられ、かつ、この制御回路基板20の適所には複数の貫通孔22が設けられている。この貫通孔22は、前記FET30をバスバー上に実装するためのものであり、その詳細は後述する。

前記制御回路基板20の外形は、バスバー構成板10の外形よりも小さくし、特に基板左右幅がバスバー構成板10よりも十分小さくなるようにしておく。具体的には、この制御回路基板20を図示のようにバスバー構成板10の中央部分に接着することにより、このバスバー構成板20から左外側に入力端子用バスバー11の端部11a及び信号入力端子用バスバー14の端部14aが突出し、右外側に出力端子用バスバー12の端部12aが突出するとともに、全てのつなぎ部分18が制御回路基板20の外側に露出するようにする(図2)。

この制御回路基板20をバスバー構成板10に接着するには、種々の手法を用いることが可能である。その例を以下に示す。

▲1▼ 制御回路基板20の表裏両面に導体パターンを設け、そのうちの裏面側(図1では上側)パターンまたはバスバー構成板10に接着剤を塗布して当該裏面側パターンをバスバー上面に接着する。この場合、当該制御回路基板20の裏面側にはこれに接着されるバスバーと同電位となるパターンのみを配索しておく。

▲2▼ 制御回路基板20の裏面またはバスバー構成板の上面に絶縁性接着剤を塗布し、この接着剤によって制御回路基板20と各バスバーとの間に絶縁層を形成する。なお、制御回路基板20がスルーホールを含む場合には当該スルーホールに前記絶縁性接着剤が付着しないようにする(詳細後述)。

▲3▼ 制御回路基板20の裏面縁部にのみ接着剤を塗布してバスバー上面に接着する。この場合、接着領域は当該縁部のみとなり、その内側の領域では制御回路基板20とバスバーとが互いにフリーとなるため、その分応力が緩和される。

3)実装工程
前記制御回路基板20に設けられている貫通孔22を利用して、当該制御回路基板20とバスバー構成板10の双方に半導体スイッチング素子としてFET30を実装する。

図4に示すように、ここで用いられるFET30は、略直方体状の本体32と、少なくとも3つの端子(図略のドレイン端子、ソース端子34、及びゲート端子36)とを含んでいる。当該端子のうち、ドレイン端子は前記本体32の裏面に設けられ、ソース端子34及びゲート端子36は本体32の側面から突出して下方に延出されている。

このFET30に対応して、制御回路基板20の各貫通孔22には、前記FET30の本体32が挿通可能な矩形状部分22aと、この矩形状部分22aから所定方向に延びて前記FET30のソース端子34が挿通可能な形状をもつ延出部分22bとを含ませる。そして、前記矩形状部分22aを通じてFET本体32の裏面におけるドレイン端子をバスバー構成板10における入力端子用バスバー11の上面に直接接触させて当該バスバー11上にFET本体32を実装し、前記延出部分22bを通じてFET30のソース端子34を出力端子用バスバー12に接続し、FET30のゲート端子36を制御回路基板20上の適当な導体パターンに接続する。

すなわち、この実装工程では、FET30は全て上側から制御回路基板20と各バスバーの双方に同時実装することが可能であり、従来のようにFET30をバスバー基板と制御回路基板との間の位置で両基板にそれぞれ配線材を介して別個に接続する方法に比べ、組立作業効率は飛躍的に向上する。

この実装工程は、例えば各貫通孔22内に印刷等で溶融はんだを塗布し、その上にFET30を載せるだけで簡単に行うことが可能である。

なお、この実装工程を行うに当たっては、予め、図4に示すようにソース端子34とゲート端子36との間に制御回路基板20の厚みと略同等の段差tを与えておくことが、より好ましい。このようにすれば、当該制御回路基板20の厚みにかかわらず、両端子34,36に無理な変形を生じさせずにそのまま当該各端子34,36を出力端子用バスバー12と制御回路基板20とに各々実装でき、実装後における各端子の応力が大幅に低減される。

また、バスバー構成板10に含まれるバスバーの中に制御回路基板20の制御回路と直接接続すべきバスバーが存在する場合には、例えば図5のA部に示すように当該バスバーから適当な突起を出させて当該突起を制御回路基板20側にはんだ付けするようにしてもよい。

4)折り曲げ工程
制御回路基板20から左右両外側に突出するバスバー端部(図では少なくともバスバー11,12,14の端部11a,12a,14aを含む。)を図6に示すように上向きに折り曲げて、外部回路と接続される端子を形成する。このような折り曲げ工程を行うことにより、各端子に対して外部配線材を一方向から接続することが可能になり、その接続作業が簡素化される。

5)ハウジング装着工程(コネクタ形成工程その1)
図7に示すように、複数の信号入力端子(図では信号入力端子用バスバー14の端部14aであって横一列に並んでいる)の周囲に、合成樹脂等の絶縁材料からなるハウジング40を固定してコネクタを形成する。このハウジング40の側面には後述のケース50と係合させるための突起42を形成しておく。

6)切り離し工程
前記バスバー構成板10におけるバスバー同士をプレス等により切り離して電力回路を完成させる。具体的には、制御回路基板20の外側に露出しているつなぎ部分18を切断、除去すればよい。このつなぎ部分18の除去により、必然的に外枠16も回路構成体から除去されることになる。この切り離し工程後の状態では、全体の高さ寸法(厚み寸法)が非常に小さく、また占有面積も制御回路基板20の面積とほぼ同等に抑えられている。この回路構成体は、それ単独でも使用することが可能であるが、後述のケース50や放熱部材60をさらに付加することによって防水性や放熱性をより高めることが可能となり、車両用パワーディストリビュータ等に好適な回路体を得ることができる。

なお、この切り離し工程は、前記工程3)〜5)の前に行ってもよい。ただし、端子を構成するバスバー端部11a,12a,14aを外枠16または他のバスバーとつないでいる場合には、切り離し工程を先に行う必要がある。

7)ケース装着工程(コネクタ形成工程その2)
6)の切り離し工程で得られた回路構成体に対し、さらに上側から合成樹脂等の絶縁材料からなるケース50(図9)を被せる。このケース50は、下側に開口して前記制御回路基板20全体を上側から覆う形状を有し、その中央には前記FET30を上方に開放する開口部が設けられ、この開口部の周縁から上向きに防水壁52が立設されている。すなわち、この防水壁52は前記FET30を含む領域を囲んでいる。

このケース50の左右両縁部(防水壁52の左右両外側の部分)には、上下に開口する筒状のハウジング54及びハウジング装着部56がケース50と一体に形成されている。ハウジング54は、複数箇所に形成され、前記入力端子用バスバー11の端部11a(入力端子)及び出力端子用バスバー12の端部12a(出力端子)をそれぞれ個別に囲み、これらの端子とともにコネクタを構成する。ハウジング装着部56は、前記ハウジング40(信号入力端子を囲むハウジング)に対応する位置に形成され、このハウジング装着部56内に前記ハウジング40が下から挿入され、同ハウジング40の側壁の突起42がハウジング装着部56の上端に係合することによりバスバー及び制御回路基板20がケース50に係止される。

この構造では、前記各端子とハウジング40,54とで構成されたコネクタに対し、例えば車両に配索されるワイヤハーネスの端末に設けられたコネクタを結合することにより、当該端子と外部回路とを簡単に接続することが可能となっている。

8)放熱部材接続工程
前記各バスバーの下面に図10に示すような放熱部材60の上面64を接着して両者を合体させる。

放熱部材60は、全体がアルミニウム系金属等の熱伝導性に優れた材料で形成され、平坦な上面64を有し、下面からは左右に並ぶ複数枚のフィン62が下向きに突出している。各フィン62の位置は前記ケース50におけるフィンカバー58の位置と対応しており、この放熱部材60の装着によって各フィン62の長手方向両端が前記フィンカバー58で覆われるようになっている。

この放熱部材60とバスバーとの接着は、例えば次のような手順で行うのが好ましい。

▲1▼ 放熱部材60の上面64にエポキシ系樹脂からなる絶縁性の接着剤を塗布して乾燥させることにより薄膜の絶縁層を形成する。

▲2▼ 前記絶縁層の上に重ねて、この絶縁層を構成する材料よりも軟らかくて熱伝導性の高い接着剤(例えばシリコーン系接着剤のようなグリース状のもの)を塗布し、もしくはバスバー側に当該接着剤を塗布し、この接着剤によって前記バスバーを接着する。

ここで、▲1▼の絶縁層は必ずしも要しないが、当該絶縁層の形成により、高価な▲2▼の接着剤(柔らかくて熱伝導性に優れた接着剤)の使用量を最小限に抑えながら確実な電気的絶縁を確保することができる。また、▲1▼の絶縁層は例えば放熱部材60の上面64上に絶縁シートを貼着することにより形成することも可能である。

なお、バスバーの中に接地されるべきものが含まれる場合には、このバスバーに放熱部材60をねじ止めして固定し、当該放熱部材60をアースに接続するようにしてもよい。
