【発明の属する技術分野】
本発明は、ロール状記録材料を収納箱中に宙づりに包装するためのロール支持部材に関し、さらに、このロール支持部材を用いた記録材料包装体に関する。

【従来の技術】
一般に、ロール状記録材料は、ロール支持部材に支持されて宙吊り状態で収納容器に収納された包装体として保管、輸送されることが多い。感光性の記録材料の場合には、この記録材料を遮光性のフランジ及び遮光性のリーダーにより覆うことにより完全に遮光した後に収納容器に収納される。感光性、又は非感光性を問わず、ロール状記録材料を緩衝材に収納箱中で緩衝材に宙づりに固定するためのロール支持部材としては、円筒状軸及びフランジ部の2つの部材から構成されたものが用いられており、円筒状軸をフランジ部の穴部を通して更にロール状記録材料を卷回した巻芯両端に挿入することによって、ロール状記録材料を収納箱中に宙づりに支持している。
しかし、上記の円筒状軸の端にフランジ部を有する構造は、収納容器を落下した時などに受ける衝撃に弱いという問題がある。そのため、ロール支持部材の材料にはポリエチレンなどの変形に強い熱可塑性樹脂を比較的太くした成形品が用いられてきた。しかし、肉厚の成形品には、材料使用量が多い、成形時の冷却時間が長いなどの欠点がある。また、円筒状軸及びフランジ部の2つの部材から構成されるロール支持部材は、製造コストも高い。

また、ロール状記録材料を支持する円筒軸及びフランジ部が一体成形されたロール支持部材が開示されている(特許文献1、2及び3参照。)。しかしながら、落下衝撃に対する強度が不十分であり改善が望まれている。

【発明が解決しようとする課題】
本発明が解決しようとする課題は、生産性に優れ、強度が強くない樹脂であっても肉薄で成形することが可能であり、衝撃に強い構造であるロール支持部材を提供することである。また、生産機械で自動読み取りを行うことができる情報をロール支持部材に持たせることにより、多品種生産において品種判別等の自動化を可能とするロール支持部材を提供することである。さらに、このようなロール支持部材を用いることにより、ロール状記録材料が変形を受けにくく、多品種生産に適応した記録材料包装体を提供することである。

【課題を解決するための手段】
本発明の課題は、以下の手段により解決された。
(1) 巻芯に巻かれたロール状記録材料を包装箱中に宙づりにするために使用するロール支持部材であって、4つの角を落とした正方形の、厚みを有するフランジ部、及びフランジ部の略中央に巻芯の一端に嵌入する円筒状に突き出した嵌入部を有し、フランジ部及び嵌入部は一体に成形され、フランジ部の嵌入部が突き出した側が平坦面であり、フランジ部の平坦面とは反対の面は複数のエネルギー吸収空間部を形成するリブが設けられ、フランジ部の外周面の高さが該リブの高さ以下であることを特徴とするロール支持部材、
(2) 嵌入部が中空内部を形成し、中空内部に嵌入部と略同心筒状に配設されたリブ、及び該略同心筒状リブと嵌入部の中空内部側の面を連結するよう配設された放射状リブを有する(1)記載のロール支持部材、
(3) 巻芯に巻かれたロール状記録材料を包装箱中に宙づりにするために使用するロール支持部材であって、4つの角を落とした正方形の、厚みを有するフランジ部、及びフランジ部の中央に巻芯の一端に嵌入する円筒状に突き出し先端の開放された嵌入部を有し、フランジ部及び嵌入部は一体に成形され、フランジ部の嵌入部が突き出した側が平坦面であり、フランジ部の平坦面とは反対の面は複数のエネルギー吸収空間部を形成するリブが設けられ、フランジ部の外周面の高さが該リブの高さ以下であり、嵌入部の内部にフランジ部と平行に設けられた壁を有し、嵌入部の先端に切り欠きを有し、嵌入部及び壁が中空内部を形成し、中空内部に嵌入部と略同心筒状に配設されたリブ、及び該略同心筒状リブと嵌入部の中空内部側の面を連結するよう配設された放射状リブを有し、該放射状リブはロール支持部材を重ね合わせたときに、嵌入部の先端の切り欠きと係合するように設けられ、フランジ部の平坦面と反対の面に、ロール支持部材を重ね合わせたときに嵌入部と嵌合する、フランジ部の中心に対して偏心した長円のリブを有し、フランジ部の、偏芯長円リブとの関係において決められた位置に穴が開いていることを特徴とするロール支持部材、
(4) リブが切り欠きを有する(1)〜(3)いずれか1つに記載のロール支持部材、
(5) (1)〜(4)いずれか1つに記載のロール支持部材によって、ロール状記録材料を直方体の収納容器中に宙づりに支持し収納した記録材料包装体。

【発明の実施の形態】
以下に、図1〜6を参照しながら本発明の実施の形態について説明するが、本発明はこれに限定されない。

図1は本発明の一実施態様としてのロール支持部材を両端に装着したロール状記録材料を外箱に収納する時の各部材の概略斜視図を示す。図1において、1は遮光性リーダー14及び遮光性フランジ15により包装されたロール状感光材料を示し、2は中空円筒状の巻芯を示す。3は好ましくは射出成形により作製した、ロール状記録材料の両端に嵌入する嵌入部及びフランジ部よりなるロール支持部材を示す。7はロール状記録材料1を収納する収納容器(外箱)を示す。ロール状記録材料1はロール支持部材3によって宙づりに支持され、直方体の外箱7に収納されている。

本発明におけるロール状記録材料とは、広幅長尺の記録材料を巻芯にロール状に巻取った状態の記録材料を指している。広幅長尺の感光材料とは、例えば、一般的には幅が152mm、610mm、864mm、1213mm等で長さが約30〜130mである記録材料を指す。勿論、これ以上の幅と長さであってもかまわない。本発明におけるロール状記録材料とは特に限定するものではなく、プリント、印刷、複写等に使用される、感光材料、カラーコピー用受像紙等全ての画像記録材料に用いることができる。感光材料としては銀塩感光材料(熱現像感光材料を含む)に限らず、各種感光材料のフィルム、印画紙等全てを対象とすることができる。

図2及び図3は一実施態様としてのフランジ部5のエネルギー吸収空間部を形成するリブが構成された、平坦面6aとは反対の面6bを示す。フランジ部5は4つの角を落とした正方形の板6、外周面5a、後述するリブにより構成されている。図4は嵌入部4、及び嵌入部が突き出した側の一実施態様としてのフランジ部の平坦面6aを示す。
ロール支持部材3のフランジ部5は、ロール支持部材3が嵌入されたロール状の記録材料1を収納する外箱7を最小限の大きさにすることから、正方形を基本とする形状であることが好ましく、本発明においては4つの角を落とした正方形である。4つの角を落とした正方形であれば、いずれの形状であっても良いが、具体的には、略八角形の形状、正八角形の形状、図2に示される八角形の形状の隣り合わない4辺を八角形の中心部に向って凹状に湾曲させた形状等を挙げることができる。いずれの形状においても、板6の外周においては角が丸みを帯びていることが好ましく、具体的には八角形の形状の場合隣合う2辺により構成される角が丸みを帯びていることが好ましい。

4つの角を落とした正方形のフランジ部5の大きさは、巻芯2に巻く記録材料の長さに合わせ適宜変更することが可能である。図5に示す正方形の向かい合う2辺の距離Wは、好ましくは120〜190mmである。

図4において、4はフランジ部5の平坦面6aに、フランジ部5に一体的に取り付けられている円筒状の嵌入部を示し、5aは外周面を示す。フランジ部5の先端は、閉じられていても良く、開放されていても良い。図4のロール支持部材は、本発明の一例として先端の閉じられたフランジ部を有している。ロール状記録材料1の両端の巻芯2の中空部に嵌入部4を嵌入し、嵌入部の外周面4aと巻芯2の内周面とを密着することで、輸送時の振動、落下に伴う、包装体の外部からの押圧、巻芯の変形等を防止することができる。

図5は図2のA−A’に沿った概略断面の斜視図であり、図6は図2のA−A’に沿った概略断面図である。図5及び図6中、4bは嵌入部4の巻芯2の中空部への嵌入を容易にするため及び破損を防止するため、嵌入部4の先端部の周縁部において角を落としている状態を示す。4bの長さは1〜6mmが望ましい。1mm未満では巻芯の中空部への嵌入がし難く、6mmを越えた場合は、巻芯2の内周部に密着する円筒部が短くなり、密着が不安定となり好ましくない。4bと嵌入部の先端部4cから構成される角、及び4bと嵌入部の外周面4aから構成される角は丸みを帯びていることが好ましい。

さらに、中空内部4dには、嵌入部4の中空内部側の面にリブ17aが設けられていることが好ましい。リブ17aは嵌入部4と一体に成形されている。

リブ16及びリブ17の高さは、リブ8の高さと同一であっても良いが、嵌入部4を嵌合させ、ロール支持部材3を重ね合わせて保存するときに重なり量を増やすためリブ8の高さより低くても良い。

Uはリブ8の内径を示し、嵌入部4の外径Vより0.1〜1.0%大きいことが好ましく、より好ましくは0.2〜0.5%である。0.1%未満では嵌入部4が遊合状態で重ね合わせることが困難となり、嵌入部の外周面4aに傷が付きやすくなり、1.0%を越えた場合は、重ね合わせ箱に収納し返却する時に、輸送時の振動、取り扱い等で、円筒状凸部の外周面と空洞部の内面がぶつかり、円筒状凸部の外周面に傷が付きやすくなり、再利用ができなくなり好ましくない。

Vは嵌入部4の外径を示す。外径Vは嵌入部4の先端周縁部の角を落としている部分4b、及び嵌入部4とフランジ部5が交わる部分に窪み19を設けている部分を除き、嵌入部全体にわたり同じである。外径Vは包装体を作製するときに使用する巻芯2の内径により異なるが、巻芯2の内径より0.1〜3mmの範囲で小さいことが望ましい。0.1mm未満の場合は巻芯の中空部に嵌入部4を嵌入し難くなる。

また、12は、フランジ部5を構成する八角形の形状の板6の湾曲した辺に沿うように設けられたリブを示す。さらに、13に示すように外周面5aと円筒状リブ11との間に複数のリブを設けても良い。リブ11〜13は、フランジ部を構成する板6、及びリブ11〜13と交わる他のリブと一体に形成されている。
本発明においては、さらに上記以外の複数のリブを設けても良い。

このように多数のリブを設けることにより、フランジ部5は、外周面5a、リブ12及び板6から構成される第1のエネルギー吸収空間部23、リブ12、リブ9及び板6から構成される第2のエネルギー吸収空間部24、並びに、リブ9、リブ8及び板6から構成される第3のエネルギー吸収空間部25を有するものとなる。
また、本発明の他の実施態様においては、第1のエネルギー吸収空間部、第2のエネルギー吸収空間部及び第3のエネルギー吸収空間部は、リブ8を中心に同心円状に設けられていても良い。さらに、本発明の他の実施態様においては、第4、第5等のさらに多くのエネルギー吸収空間部を有していても良い。

この第1のエネルギー吸収空間部23は嵌入部4の基礎可撓性を制御する。エネルギー吸収空間部23のサイズは、リブ9の位置によってコントロールされ、その可撓性を決定することとなる。もし、リブ9の径が大きすぎると、第1のエネルギー吸収空間部23が大きすぎて柔軟になり過ぎ、嵌入部4が荷重によって過剰に曲げられ、側方または底面からの衝撃を受けたときに、ロール状記録材料1が外箱7の側壁部と接触してしまう場合がある。ロール状記録材料1が衝撃を受けて外箱7の側面に接触すると、ロール状記録材料1には直ちにその反衝撃力(反力)が生じ、この反力が、巻芯2に永久的な変形を与える原因となることもある。本発明において、板6の可撓性に影響を及ぼすその他の要因としては、この板6の断面厚み、および、板6を構成する材料の動的弾性率等がある。

第2および第3のエネルギー吸収空間24、25は、複数のリブ10、11、13によって仕切られている。複数のリブ10、11、13は外周面5aからのエネルギーを吸収する機能を持つ。これら複数のリブ10、11、13は、過剰な衝撃を受けたときに曲がることによりエネルギーを消滅(吸収)するよう設計されている。これら複数のリブ10、11、13の剛性が高すぎれば、外箱7からの歪みエネルギーが全て第1のエネルギー吸収空間23に伝達されてしまうことになる。逆に、これら複数のリブ10、11、13の剛性が低すぎれば、これら複数のリブ10、11、13は、極めて軽い衝撃荷重によっても外周面5aを内側に引き込むように曲がってしまう。また、板6が割れてしまう恐れもある。

第1、第2及び第3のエネルギー吸収空間部23、24、25は嵌入部4を中心に、順次配設されており、これにより、フランジ部5の外周面5aから加わったほとんど全ての衝撃が、第3、第2および第1のエネルギー吸収空間部25、24、23によって順次吸収されることとなる。

また、嵌入部4は、リブ16、17及び嵌入部4から構成されるエネルギー吸収空間部26、27を有する。上述のフランジ部5と同様に、嵌入部4においても、エネルギー吸収空間部26、27が落下時等の衝撃の大部分を吸収することにより、ロール支持部材3の破損を防止している。

本発明において、リブ9、12、13等の高さH1は5〜40mmが好ましく、より好ましくは8〜25mmである。5mm未満では強度的に弱くなり、40mmを越えた場合は、コストが上がり好ましくない。本発明においては、外周面5aの高さH2はリブの高さH1以下の高さである。つまり、外周面の高さH2はリブの高さH1と同一か、又は外周面の高さH2はリブの高さH1より小さい。外周面5aの高さH2とリブ9、12、13等の高さH1が同等(96〜100%)の場合は、外周面5aとリブ9、12、13等が交差する個所において、切欠きを有していることが好ましい。外周面の高さH2はリブの高さH1の50〜95%であることが好ましく、60〜90%であることがより好ましい。外周面5aよりリブが高い場合、フランジ部5のリブ側面に斜め方向から落下した際、外周面5aより先に外箱7やリブが衝撃を受け、外箱7やリブが変形することで衝撃を吸収することにより外周面5aの破損を防ぐことができるため好ましい。

リブとリブが交差する個所において、切欠き21を有していることが好ましい。Tは、切欠きの深さを示し、深さTはリブの高さの10〜100%が好ましい。切欠きは、リブとリブが交差する個所であれば、いずれの個所に設けることも可能であるが、フランジ部5の外周部に設けることが好ましい。具体的には、リブ10とリブ12が交差する点、リブ11とリブ13が交差する点等である。切欠き部分でリブが割れることにより、落下等の際にフランジ部5の第3のエネルギー吸収空間部25に加わった衝撃が、第2のエネルギー吸収空間部24に伝わることなく消滅するのである。切欠きを設けリブが割れ易くすることは、フランジ部3を構成する板6、嵌入部4等を破損させることなくロール支持部材3の形状を維持する上で好ましい。

また、切欠きは、嵌入部の先端部4cの外周に設けることもできる。切欠きはリブ17と係合させることができる個所に設けることが好ましい。切欠きを設けることにより、ロール支持部材3を重ね合わせて保管する際に、重ね合わせの位置決めが容易となり、スタック性の向上に効果的である。

本発明において、フランジ部を構成する板6、外周面5a、リブの厚みは0.5〜3.0mmであることが好ましい。また、嵌入部を構成する材料の厚みは0.5〜3.0mmであることが好ましい。本発明の耐衝撃性に優れたロール支持部材は、上記の薄い材料で構成された場合でも破損し難い。

フランジ部5の平面には、偏心リブ38との関係において、あらかじめ決められた位置に穴36cが開けられている。穴36cの数は特に制限がなく、必要に応じて1つであってよく、2つ以上であってもよい。例えば1つの穴の有り無しによって2種類の品種、2つの穴の有り無しによって4種類の品種に対応でき、品種情報を付加することができる。ロール支持部材の形状がわずかしか違わない品種違いの形状に対し、容易に品種を判別することが可能である。

本発明のロール支持部材は、嵌入部34の先端の切り欠き34fとリブ47のかみ合わせによって、精度よく同心状に積み重ねることが可能である。フランジ部35の穴36cはリブ38の長円に対し、あらかじめ決められた関係に位置している。よって、積み重ねた一番上のフランジ部35の側面からリブ38の長円の長手方向を検知してフランジ部35の穴36cを検出することが容易にできる。例えば、画像検査装置で長円の長手方向を検知した後に、フランジ部35の穴36cの位置を検出することにより、自動で情報を読み取ることができる。また、リブ38の長円にあった治具をあてがい、長手方向を検知した後にフランジ部35の穴36aを検出することも可能である。

なお、本発明の一実施態様として図7〜図13に示すロール支持部材においては、図2〜6に示すロール支持部材と同様に、フランジ部の平坦面とは反対の面に複数のリブを設け、複数のエネルギー吸収空間部を形成することも可能である。また、それらのリブに切り欠きを設けることも可能である。さらに、嵌入部に沿って窪みを設ける等してもよい。フランジ部の大きさ、嵌入部の外径等についても図2〜6に示すロール支持部材と同様に規定することができる。

本発明のロール支持部材は、フランジ部が4つの角を落とした正方形であり、また、フランジ部の外周面の高さがリブの高さと同一か、好ましくは小さくできている。したがって、記録材料包装体が外箱の角や稜で衝撃を受ける状態で落下する場合においても、ロール支持部材が外箱の角や稜を避けて配置されていることから、まず外箱やリブが衝撃を吸収するため、ロール支持部材が破損し難い構成となっている。また、本発明のロール支持部材は、フランジ部の嵌入部が突き出した側とは反対の面に、衝撃を吸収する多数のリブが設けられており、さらに、嵌入部の中空内部にもリブが設けられていることから、強度の弱い材料であっても落下衝撃に耐えることができる。
さらに、本発明のロール支持部材は、フランジ部と嵌入部が一体成形されているため、成形性に優れている。
加えて、フランジ部の一定の位置に、生産機械で自動読み取りを行うことができる穴を有することにより、多品種生産において品種判別等の自動化を可能とするロール支持部材を提供することが可能となる。

本発明のロール支持部材の材料としては、特に制限されないが、PE、PP、PS等の熱可塑性樹脂、生分解性樹脂、紙及び熱可塑性樹脂の混合物(本発明において紙成分を51質量%以上混合したものを「紙樹脂」ともいう)、木材などを用いることができる。

表1に示すロール支持部材を、紙樹脂を用いて作製した。実施例1は、図2〜6によって示されるロール支持部材である。

記録材料包装体を高さ400mmの場所から落下させた後ロール支持部材の破損状況を検査した。結果を表2に示す。
実施例1の記録材料包装体は、比較例1〜4の記録材料包装体よりも落下衝撃に強く、紙樹脂製のロール支持部材でも十分な強度が得られた。
