【発明の属する技術分野】
本発明は、シートクッションに関し、特に、外観品質に優れると共に、アンダーカットを有する形状に形成可能なシートクッションを提供することを目的としている。

【従来の技術】
自動車用のシートクッションは、自動車の座席シートに着座した乗員を支えるクッションとして車両に装着される部品である。このシートクッションは、乗員に直接触れる部品であるので、表面が平滑で凹凸の少ないものであることが望まれている。また、シートクッションは、車室内を装飾する部品でもあるので、任意のデザインに形成可能なシートクッションを製造することが望まれている。このシートクッションは、クッション性を有するウレタン等の発泡材で成形されてシートクッションの外形を形成するシートパッドと、そのシートパッドを被包してシートクッションの外面を装飾する表皮材とによって形成されている。

シートクッションの外形を形成するシートパッドは、上下に開閉可能な発泡成形金型の上型と下型とを利用して成形される。具体的には、凹状の型面を有する下型でシートパッドの座面から側面にかけて形成される意匠面が成形され、その下型の型面に対向して覆設され略平面状の型面を有する上型でシートパッドの裏面が成形される。

この発泡成形金型で成形されるシートパッドによれば、発泡材の成形時に生じる気泡によってシートパッド表面に発生する小さな粒状の凹みは、上型で成形されるシートパッドの裏面に形成されるので、下型で成形されるシートパッドは、成形時の気泡の影響を受けず、型面に沿って平滑に意匠面を形成することができる。また、シートパッドの意匠面は下型のみで成形されるので、型の合わせ面に発生する段差やバリが生じず、シートパッドの意匠面を平滑に形成することができる。このように、シートパッドの意匠面は平滑に形成されるので、シートクッションが外観品質に優れたものとなるのである。

【発明が解決しようとする課題】
しかしながら、このシートクッションでは、シートパッドの座面及び側面が下型で成形されるので、型構造を変更しなければ、脱型性の問題によって、極端なアンダーカットを有する形状を形成することができない。つまり、微小なアンダーカットであれば製品を金型から無理抜きすることも可能であるが、座面側から下方へ向けて極端にすぼめられる部位を有するシートクッションは形成することができないという問題点があった。このため、シートクッションの意匠面をデザインするときの自由度が制限されてしまうという問題点があった。

一方、アンダーカットを有する形状を形成するために型構造を変更すると、発泡材から生じる気泡によってシートパッドの意匠面に小さな粒状の凹みが生じたり、又は、型の合わせ面によってシートパッドの意匠面に段差やバリが生じてしまい、外観品質が低下してしまうという問題点があった。

本発明は上述した問題点を解決するためになされたものであり、外観品質に優れると共に、アンダーカットを有する形状に形成可能なシートクッションを提供することを目的としている。

【課題を解決するための手段】
この目的を達成するために、請求項1記載のシートクッションは、乗員が着座可能な座面と、その座面の周縁から下方へ向けて形成される側面と、その側面の下端を周縁として形成される裏面とを有し、ウレタン等の発泡材で成形されたシートパッドと、そのシートパッドを被包する表皮材とを備え、前記シードパッドの前記側面は成形時には略鉛直方向に沿って形成され、前記シートパッドの裏面の前記側面付近には、その裏面の周縁に沿って溝状に凹設された少なくとも1以上の凹部を形成し、該凹部は、前記裏面の周縁から離間して凹設され、該凹部と前記側面とにより、前記座面側から前記裏面側へ向けて突設された薄板状の側壁を形成すると共に、前記シートパッドは該シートパッドの外形に沿った形状に形成したシートフレームを備え、該シートフレームは前記シートパッドの凹部に隣接し、且つ、前記側壁に対して前記凹部を隔てた位置に配設することにより、前記凹部を前記シートフレームと前記シートパッドの側面との間に凹設し、前記側壁が成形時よりも前記凹部側へ傾倒された状態で前記表皮材が前記シートパッドを被包するものである。

以下、本発明の好ましい実施例について、添付図面を参照して説明する。図1は、本発明の第1実施例におけるシートクッション1を示す斜視図であり、図2は、図1のII−II線におけるシートクッション1の断面図である。

シートクッション1は、自動車のリヤシートに着座する乗員の下半身を支持するクッションとして車両に装着される部品である。このシートクッション1は、図1に示すように、略矩形状の座面1aと、その座面1aの周縁から下方へ向けて形成される側面1b,1cと、その側面1b,1cの下端を周縁として形成される裏面とによって形成されている。座面1aの長手方向に直交する側面1bの下部(図1下側)は、内側へ傾斜して形成されている。

また、シートクッション1は、図2に示すように、シートクッション1の外形を形成するシートパッド2と、そのシートパッド2の骨格をなすシートフレーム3と、シートパッド2を被包する表皮材4と、その表皮材4をシートパッド2に固定する留め具5とを備えている。

シートパッド2は、シートクッション1の外形を形成する部材である。このシートパッド2は、図2に示すように、乗員が着座可能な座面2a(図2上側)と、その座面2aの周縁から下方へ向けて形成される側面2b,2f(図3(a)参照)と、その側面2b,2fの下端を周縁として形成される裏面2c(図2下側)とを備えており、多孔質(多孔性)の弾性材料であるウレタンを発泡成形したウレタンフォームにより形成されている。シートパッド2の内部には、丸鋼等により形成されたシートフレーム3がシートパッド2の骨格として配設されている。なお、シートパッド2及びシートフレーム3の詳細については、図3において後述する。

表皮材4は、シートクッション1の外面を装飾する部材である。この表皮材4は、図2に示すように、シートパッド2の座面2a及び側面2b,2fを被包可能なシート状の布により形成されており、シートパッド2の座面2a及び側面2b,2fに接着固定されている。なお、この表皮材4は、必ずしもシートパッド2の座面2a及び側面2b,2fに接着固定する必要はなく、表皮材4を接着することなくシートパッド2に被包するだけでも良い。また、シートパッド2の内部と表皮材4の内面とに樹脂や金属等で形成されたワイヤをそれぞれ配設し、そのワイヤ同士をCリング等で固持する、所謂つり込みによって表皮材4を固定しても良い。

また、表皮材4は、シートパッド2の裏面2c(図2下側)の周縁部を被包するように形成されており、その裏面2cの周縁部を被包した表皮材4の端部4aは、留め具5によりシートフレーム3に連結されている。なお、表皮材4は、布製に限るものでなく、ビニールレザーや皮革などを使用して形成しても良い。

留め具5は、表皮材4とシートフレーム3とを挟着して連結する、所謂Cリングである。この留め具5は、鋼線をC字状に形成したものであり、シートパッド2の裏面2cの周縁に沿った複数箇所で表皮材4の端部4aをシートフレーム3に連結している。このように、発泡材より強度のあるシートフレーム3に表皮材4を連結することによって、表皮材4をシートパッド2の裏面2cに確実に固定することができる。なお、表皮材4をシートパッド2に固定する留め具5としては、公知のホックリングや接着剤その他熱融解性フィルム等を使用しても良い。また、留め具5として樹脂や金属等を断面J字状に形成したフックを使用し、そのフックをシートフレーム3等に掛けて表皮材4を固定しても良い。

次に、図3を参照して、シートパッド2及びシートフレーム3について説明する。図3(a)は、シートパッド2の裏面2cを示す図であり、図3(b)は、図3(a)のIIIb−IIIb線における断面図である。

また、シートパッド2の内部には、直径略5mmの丸鋼等により形成されたシートフレーム3が配設されている。シートフレーム3は、シートパッド2の骨格をなす部材であり、図3(a)に示すように、シートパッド2の外形に沿った形状に形成されている。このシートフレーム3がシートパッド2の外形に沿って配設されているので、柔軟な材料で成形されるシートパッド2を適度に補強して、シートパッド2の外形形状を安定したものとすることができる。なお、このシートフレーム3を必ずしもシートパッド2の内部に配設する必要はなく、シートフレーム3の無いシートパッド2を成形して使用しても良い。

また、シートフレーム3は、図3(b)に示すように、シートパッド2の凹部2dに隣接し、且つ、側壁2eに対して凹部2dを隔てた位置に配設されている。よって、側壁2eは、シートフレーム3に補強されることなく、凹部2d側へ傾倒可能に構成される。

ここで、シートパッド2は、上下に開閉可能な発泡成形金型の上型と下型とを使用して成形されるものである。即ち、凹状の型面を有する下型によってシートパッド2の座面2aから側面2b,2fにかけた部位が成形される。また、下型の型面に対向して覆設され略平面状の型面を有する上型によってシートパッド2の裏面2cが成形される。シートパッド2の裏面2cに凹設される凹部2dは、上型によって形成される。

この上型と下型とにより成形されるシートパッド2は、型の合わせ面によって生じる段差やバリが側面2b,2fの端縁に形成されるので、シートパッド2の側面2b,2fを平滑に形成することができる。また、シートパッド2の側面2b,2fの途中に型の合わせ面を設けるよりも下型の型面をより深い凹状に形成することができるので、注入時や発泡途中など型締め前のウレタン原液の液漏れを防止することができる。更に、発泡成形時の気泡によって生じる小さな粒状の凹みは、上型で成形されるシートパッド2の裏面2cにのみ形成され、下型で成形されるシートパッド2の座面2a及び側面2b,2fは、型面に沿って平滑に形成することができる。なお、上型の型面を凹状に形成し、シートパッド2の側面2b,2fの端部(図3(b)上側)を上型で形成しても良い。

次に、図2及び図3を参照して、シートクッション1を形成する方法について説明する。シートクッション1を形成する場合には、まず、シートフレーム3をインサートしたシートパッド2を成形する(図3参照)。成形時のシートパッド2は、図3(b)に示すように、その側面2bが略鉛直方向(図3(b)上下方向)に沿って形成されており、型構造上、図3(b)の下方へ型抜き可能なアンダーカットの無い形状に成形されている。

次に、その成形されたシートパッド2の座面2a及び側面2b,2fに接着剤を塗布してから、シートパッド2を表皮材4により被包し(図2参照)、その接着材を塗布した部位に対応する表皮材4の一部分を外方より押圧して、シートパッド2の座面2a及び側面2b,2fと表皮材4とを接着固定する。シート状の表皮材4は、シートパッド2の座面2a及び側面2b,2fに密着して固定され、シートクッション1の外形は、シートパッド2の外形に沿った形状となる。

シートパッド2の座面2a及び側面2b,2fと表皮材4とを接着した後に、表皮材4の端部4aに対しシートパッド2の裏面2c中央側へ向けて引張り力を付与する。表皮材4の端部4aに引張り力が付与されると、図2に示すように、シートパッド2の側面2bは凹部2d側へ押圧されて、側壁2eは凹部2d側へ傾倒される。側壁2eが傾倒され凹部2dの隙間が閉塞されると(図2に示す状態)、凹部2dにおけるシートフレーム3が配設される側の壁に側壁2eが支持されて、側壁2eの傾倒は停止する。凹部2d側へ側壁2eを傾倒することによって、シートパッド2の側面2bの下部は、型構造上では、座面2a側(図2上側)へ型抜き不能なアンダーカットを有する形状に形成され、シートクッション1の側面1bの下部を内側へ傾斜した形状に形成することができる。

なお、シートクッション1の側面1bの下部は、シートパッド2の凹部2dの形状を調整することによって所望の形状に形成することができる。即ち、シートパッド2の凹部2dの深さを調整することにより、シートクッション1の側面1bが内側へ傾斜し始める位置を調整することができる。また、シートパッド2の凹部2dの幅を調整することによって、シートクッション1の側面1bが内側へ傾斜する量を調整することができる。

【発明の効果】
請求項1記載のシートクッションによれば、シートパッドの裏面には、凹部が凹設されており、その凹部側へシートパッドの側面の下部が傾倒された状態でシートパッドは表皮材に被包されるので、シートパッドの側面の下部をシートパッド成形時より凹部側へ傾倒させた形状のシートクッションを形成することができる。よって、シートパッドの座面及び側面を下型で成形する従来の型構造であっても、シートパッドの側面の下部を成形後に凹部側へ傾倒させることができ、アンダーカットを有する形状のシートクッションを形成することができる。このため、シートクッションのデザインの自由度を増大することができるという効果がある。また、従来の型構造を踏襲してアンダーカットを有する形状のシートクッションを形成することができるので、成形時の気泡や型の合わせ面による段差や凹みがシートパッドの座面及び側面に形成されることを防止することができる。よって、外観品質に優れたシートクッションを製造することができるという効果がある。
また、シートパッドは、シートパッドの外形に沿った形状に形成したシートフレームを備えているので、ウレタン等で成形された柔軟な部位をシートフレームで支持することができ、シートパッドの外形形状を安定させることができるという効果がある。また、凹部は、シートフレームとシートパッドの側面との間に凹設されるので、シートパッドの側面の下部は、シートフレームに補強されることなく、凹部側へ傾倒可能に形成することができるという効果がある。
