本発明は、ポリアリーレンスルフィド(以下、PASということがある。)樹脂組成物、及び該組成物を成形して得られる光軸のズレが少ない光ピックアップ装置用部品に関する。

【従来の技術】
図1は、光ピックアップ装置の一例(側断面図)を示している。この光ピックアップ装置は、コンパクトディスク(CD),デジタルビデオディスク(DVD)などの光ディスク7の記録面8に情報を記録又は再生する際に光ビームを照射するために用いられるが、その構成は一般に、半導体レーザー光源1、ハーフミラー2、対物レンズ3、及び受光部5を備えている。これらは、通常光ピックアップ基盤6に保持され、ハーフミラー2を一定角度に保つ形状になっている。このような光ピックアップ装置では、半導体レーザー光源1から出力されたレーザー光は、ハーフミラー2及びコリメーター4を介して、対物レンズ3により光ディスク7の記録面8に収束され、この記録面からの反射光を対物レンズ3、コリメーター4及びハーフミラー2を介して受光部5に入射させて、データ信号及びフォーカスエラー信号などのエラー信号を得るようになっている。そして、エラー信号に応じて、対物レンズ3の位置などの調整が行われる機構である。 光ピックアップ基盤6は、保持容器9内にあって、シャフト8に従って移動(図中、左右に移動)しながら、光ディスク7の記録面8の全面にわたって光ビームの照射を行う。

一方、ポリアリーレンスルフィド樹脂は、耐熱性や難燃性,電気特性、表面平滑性、耐摩耗性等の各種機械物性に優れたエンジニアリングプラスチックであることから、種々の機械、電機・電子部品に使用されている。そして、CD,DVDなどの光ピックアップ装置の分野についても、従来、アルミ、亜鉛などの金属ダイキャスト法により製造されてきたが、軽量化やコストダウンなどの要請によって、PAS樹脂が使用されるようになった。例えば、特開平10−293940号公報には、ピックアップ装置用保持容器に適した耐熱性、及び光軸のズレを抑制する寸法安定性に優れるPAS組成物が提案されている。

しかし、最近、記録容量が多くなり、また、書き込み可能なコンパクトディスク・ライティング(CD−R),コンパクトディスク・リードアンドライティング(CD−RW),デジタルビデオディスク・ランダムアクセスメモリー(DVD−RAM)などにも使用する必要が生じ、記録密度がさらに高くなると同時に、さらに照射するレーザーの出力が高くなった。したがって、光ピックアップ装置が高温下、例えば50℃以上、特に70℃以上の条件で使用されることが多くなってきた。そのため、上記のような、従来のPAS組成物を用いた場合、光軸のズレを生じ記録、再生に支障がでる問題がある。

したがって、さらに耐熱性などを向上させ、高温下でも光軸のズレを生じない光ピックアップ装置用部品、及びそのような部品を製造(成形)するのに適したPAS樹脂組成物が要望されている。

【発明が解決しようとする課題】
本発明は、上記観点からなされたものであり、光ピックアップ装置用部品を成形した場合に、成形性、機械的強度が良好で、しかもその部品を用いた光ピックアップ装置が高温下、例えば50℃以上、特に70℃以上であっても光軸のズレを抑制できるPAS樹脂組成物、及びそのようなPAS樹脂組成物を成形して得られる光ピックアップ装置用部品を提供することを目的とする。

【課題を解決するための手段】
本発明者らは、上記目的を達成するために鋭意研究を重ねた結果、それぞれ特定のPAS、非結晶性樹脂及び充填剤を特定の割合で配合して得られる組成物が、本発明の目的を効果的に達成できることを見出し、本発明を完成したものである。したがって、本発明の要旨は以下の通りである。
〈1〉(A)樹脂温度300℃、せん断速度1000sec-1における溶融粘度が50〜350ポアズのポリアリーレンスルフィド、(B)ガラス転移温度が180℃以上の非結晶性樹脂、及び(C)充填剤を含有し、(A)と(B)の配合割合が以下の条件▲1▼及び▲2▼を満たすポリアリーレンスルフィド樹脂組成物。

【発明の実施の形態】
以下、本発明のPAS組成物を各成分ごとに具体的に説明する。
1.(A)成分:PAS
本発明に用いられるPASは、構造式−Ar−S−(ただしArはアリーレン基)で示される繰り返し単位を70モル%以上含有する重合体であれば特に制限はなく、好ましくはポリフェニレンスルフィド(PPS)である。この繰り返し単位が70モル%未満だと、本来の結晶性が低くなり充分な耐熱性及び機械的物性が得られなくなる傾向があり好ましくない。

PASは一般にその製造法により実質上線状で分岐、架橋構造を有しない分子構造のものと、熱架橋法により分岐や架橋構造を有する構造のものが知られているが、本発明においてはその何れのタイプのものについても有効である。

更にPASは種類が異なるPASの混合物を用いても構わない。
前記PASは、例えばジハロ芳香族化合物と硫黄源とを有機極性溶媒中で、それ自体公知の方法により縮重合反応させることにより得ることができる。
本発明の組成物に用いるPASは、樹脂温度300℃、せん断速度1000sec-1における溶融粘度が50〜350ポアズ(P)、好ましくは、50〜300ポアズ、より好ましくは50〜250ポアズのものである。この溶融粘度が350ポアズを超えれば、後述の配合割合を適正に選んでも、成形時の流動性が低下し、成形体の寸法精度が悪化し、したがって光ピックアップ装置の光軸のズレが大きくなる。一方、溶融粘度が50ポアズ未満では機械的強度の低下が大きく実用上好ましくない。

2.(B)成分:非結晶性樹脂
本発明の組成物に用いる非結晶性樹脂は、結晶化度が0〜20%、好ましくは0〜10%であり、かつ、ガラス転移温度が180℃以上の樹脂である。
結晶性が20%を超えると、溶融時と固化時とでの体積変化が大きくなるため収縮率(密度変化)が大きくなり、これを本発明に用いると成形品の寸法精度が悪くなる恐れがある。一方、ガラス転移温度が180℃未満の樹脂を本発明に用いた場合、PASの射出成形時の金型温度は通常130〜150℃であるため、成形条件によっては、離型時の変形が大きくなる恐れがある。但し、このガラス転移温度は、溶融混練が容易にできるという点で、PASの融点であるおよそ280℃以下であることが好ましい。

前記非結晶性樹脂の分子量は特に制限はないが、成形条件での溶融粘度が組成物の基材であるPASの溶融粘度に近い方が、分散性が良くなり好ましい。
また、前記ガラス転移温度と結晶化度のものであれば共重合体や組成物であっても良い。

前記非結晶性樹脂の例として、ポリスルホン(PSF)、ポリフェニレンエーテル(PPE)、ポリエーテルスルホン(PES)、変成ポリフェニレンエーテル(変性PPE)、ポリアリレート(PAR)及びポリエーテルイミド(PEI)が挙げられ、中でもポリスルホン(PSF)、ポリフェニレンエーテル(PPE)が好ましい。

3.(C)成分:充填材
本発明の組成物に用いる充填材には、繊維状充填材と非繊維状充填剤が含まれる。
繊維状充填材の具体例としては、ガラス繊維、炭素繊維、アルミナ繊維、炭化珪素繊維、セラミック繊維、アスベスト繊維、石こう繊維、金属繊維の他、チタン酸カリウィスカ、酸化亜鉛ウィスカ、炭酸カルシウムウィスカなどのウィスカ状充填剤及びワラステナイトやアスベストなどが挙げられる。また、非繊維状充填剤の具体例としては、セリサイト、カオリン、マイカ、クレー、ベントナイト、タルク、アルミナシリケートなどの珪酸塩、アルミナ、酸化珪素、酸化マグネシウム、酸化ジルコニウム、酸化チタン、酸化鉄などの金属化合物、炭酸カルシウム、炭酸マグネシウム、ドロマイトなどの炭酸塩、硫酸カルシウム、硫酸バリウムなどの硫酸塩、ガラスビーズ、セラミックビーズ、窒化ホウ素、炭化珪素、燐酸カルシウム、シリカ、黒鉛及びカーボンブラックなどが挙げられる。なお、これらの充填剤をシラン系やチタネート系のカップリング剤で予備処理して機械的強度を高めてもよい。
これらの中で、本発明の組成物においては、ガラス繊維、炭素繊維、炭酸カルシウム、及びウィスカ状充填剤がより好ましい。また、ガラス繊維の場合は繊維の平均直径が8〜20μmのものが特に好ましく、ウィスカ状充填剤の場合は、酸化亜鉛ウィスカが特に好ましい。

これらの充填剤は、一種用いてもよく、二種以上用いてもよい。
充填剤を二種以上組合せるときは、例えばガラス繊維と炭酸カルシウムを組合せた場合、特に平均直径が8〜20μmのガラス繊維と炭酸カルシウムを併用すると光軸ズレを抑制する効果が大きい。また、ガラス繊維と炭酸カルシウムに、さらにウィスカ状充填剤、特に酸化亜鉛ウィスカを加えるとその効果は一層向上する。

4.その他の成分
本発明のPAS組成物には、 本発明の効果を損なわない限り、ヒンダードフェノール、ヒドロキノン、フォスファイトなどの酸化防止剤や熱安定剤、レゾルシノール、サリシレート、ベンゾトリアゾール、ベンゾフェノンなどの紫外線吸収剤、その他帯電防止剤、難燃剤、核剤及び顔料等の各種添加剤を配合してもよい。

5.各成分の配合割合
本発明のPAS組成物においては、前記の各成分を用いるとともに、前記(A)〜(C)成分が体積比、及び質量比で以下の関係が存在することが必要である。まず、(A+B)の体積分率、すなわち(A+B)/(組成物全体)が30〜56vol%、好ましくは35〜55vol%であることである。(A+B)が組成物全体の30vol%未満の場合、組成物の流動性が著しく低下し成形性が充分でなく本発明の目的を達成できない。また、(A+B)が組成物全体の56vol%を超えると光ピックアップ装置の光軸のズレが大きくなり本発明の効果を奏しない。また、上記の比率は、質量分率ではなく体積分率である点に留意すべきである。これは樹脂の体積分率が光軸ズレと相関があるという本発明により得られた知見に基くものである。

なお、各成分の体積Vを次のようにして求めることができる。

本発明は、上記に加えて、さらに、A/B(質量比)が65/35〜95/5,好ましくは68/32〜93/7にする必要がある。A/B(質量比)が65/35未満になると、組成物の流動性が悪化し、95/5を超えると光ピックアップ装置の光軸のズレが大きくなるからである。
また、以上のことから、(C)成分の配合割合は、体積分率が組成物全体の44〜70%であることが必要である。この(C)成分の好ましい配合割合(質量%)は,充填剤の種類(密度)によって異なるが,充填剤が炭酸カルシウムやガラス繊維のよに、密度が2〜3程度の充填剤の場合は、通常組成物全体の55〜90質量%であり、60〜85質量%である場合がさらに好ましい。また、2種以上の充填座を用いる場合、その配合比率は特に制限はないが、例えば、充填剤として炭酸カルシウムとガラス繊維との2種を用いる場合、前者と後者の配合割合(質量%)としては、80:20〜30:70が効果的であって好ましく、70:30〜40:60がより好ましい。また充填剤として炭酸カルシウムとガラス繊維などの充填剤と酸化亜鉛ウィスカーとを併用する場合は、この酸化亜鉛ウィスカーの配合割合(質量%)は組成物全体の0.1〜10質量%が好ましく、0.5〜5質量%がさらに好ましい。

6.本発明のPAS組成物の成形方法
前記1〜5で説明した本発明の組成物は通常の成形方法、例えば上記各成分をドライブレンド後、射出成形、押出成形、溶媒成形、プレス成形、熱成形等の通常の成形方法で成形できる。
好ましくは射出成形であり、生産性、得られる成形品の寸法精度及び滞留時間が短く,(B)成分の熱分解も発生しにくい点で好ましい。

7.本発明のPAS樹脂組成物成形体の用途
本発明のPAS樹脂組成物を成形することにより、耐熱性が優れたCDやDVDなどの光ピックアップ装置用部品を得ることができる。光ピックアップ装置用部品には、保持容器や光ピックアップ基盤などがあるが、特に光ピックアップ基盤に適用した場合、それを用いた光ピックアップ装置が70℃を超える高温下に置かれても、光軸のズレを抑制する効果が著しい。したがって、記録容量が大きく、また、書き込み可能なCD−R,CD−RW,DVD−RAMなどの光ピックアップ装置用部品、特に光ピックアップ基盤として利用することが有用である。

次に、本発明を実施例によりさらに具体的に説明するが、本発明はこれらの例により何ら限定されるものではない。

直径20cmの円柱型のオーブンと、そのオーブンの中心へ垂直にレーザー光を照射する機構及びレーザーの反射光の反射角を測定する非接触角度測定機構を備えた測定装置を用い、以下のようにして測定した。まず、後記(3)で成形したCD用光ピックアップ基盤にハーフミラーを所定の位置にセットした。次いで、このCD用光ピックアップ基盤を前記オーブン中にハーフミラー面が水平になるようにして固定し、室温(23℃)にてレーザー光を照射してその反射角を測定した。続いて、オーブンを80℃とし10分間保った後、再度レーザー光を照射てその反射角を測定した。80℃における反射角と室温(23℃)における反射角の差を光軸のズレ(角度、分)とした。なお、非接触角度測定機構の分解能は、0.08分である。

(3)実施例1〜9及び比較例1〜3
表1及び表2に示す配合割合(質量比)でPASと他の成分とをドライブレンドした後、二軸押出機(東芝機械社製 TEM35)を用い、330℃で溶融混練しペレットを得た。このペレットを使用し、金型温度140℃、射出温度330℃の条件で50トン射出成形機(日本製鋼所社製)により、CD用光ピックアップ部品(CD用光ピックアップ基盤)を成形した。このようにして得られた光ピックアップ基盤を用いて、上記(2)評価方法▲1▼及び▲2▼により評価した。

(4)実施例と比較例の比較結果
▲1▼実施例1〜9のPAS樹脂組成物は,CD用ピックアップ基盤を成形した場合、成形性が良好であり、80℃における光軸のズレが極めて小さい。これに対し、樹脂の体積分率が高い比較例1、A/B(質量比)が高い比較例2はいずれも光軸のズレが大きくなる。また、B成分にガラス転移温度が150℃のPC(ポリカーボネート)を用いた比較例3は、成形性が劣る。
▲2▼特に、(A+B)の体積分率がそれぞれ50%と49%の実施例3と4は、光軸のズレが小さいのに対し、組成が類似し、(A+B)の体積分率が59%の比較例1は光軸のズレが大きい。
▲3▼本発明の要件を満たし、C成分として、炭酸カルシウムとガラス繊維を併用した実施例3のPAS樹脂組成物は光軸のズレが小さいが、これにさらに充填剤として酸化亜鉛ウィスカを配合した実施例1は、一層その効果が大きくなる。
