【発明の属する技術分野】
本発明は易開封性複合フィルムおよび易開封性蓋付き紙容器に関する。更に詳しくは容器の表面がポリエチレン系樹脂で被覆されてなる紙容器の易開封性蓋材として好適に使用できる複合フィルムおよび該複合フィルムを蓋材として使用した易開封性蓋付き紙容器に関する。

【従来の技術】
近年ヨ−グルトなどの乳製品、納豆、即席麺などの容器として、デザインの多様化に伴う印刷の鮮明性への要求や廃棄時の環境問題に対応して紙容器が増えてきている。該紙容器は通常その内面がポリエチレン系樹脂で被覆されており、シ−ラントとしてホットメルト樹脂を使用した蓋材が熱シ−ルされている。

【発明が解決しようとする課題】
しかし、従来のホットメルト樹脂をシ−ラントとした蓋材を使用した紙容器は、開封力が強すぎて開封しにくく、しばしば開封時に紙容器表面を被覆しているポリエチレンと蓋材のホットメルト樹脂の間で破壊が起こらずに、紙と表面を被覆しているポリエチレンの間で破壊が起り、剥離外観が悪いものであった。またポリエチレンと蓋材のホットメルト樹脂の間で破壊が起こる場合でも、剥離面が糸引き状になり外観が悪いものであった。

通常使用されるホットメルト樹脂としては60〜80℃程度の低融点のエチレン・酢酸ビニル共重合樹脂を主成分とする粘度の低い樹脂である。かかるホットメルト樹脂を使用する理由は、紙容器は紙を貼り合わせて作るため容器のフランジ部の重ね合わせ部分に紙の厚さに相当する段差(通常150〜400μm程度)があるので、蓋材をシ−ルする場合にこの段差を完全に埋める必要があり、そのためにはシ−ル温度で容易に溶融し、瞬時に段差部分に流れ込むことができる樹脂を選定する必要があるからである。

開封性を改良しようとして、例えばポリエチレンとポリプロピレンのブレンドポリマ−からなり、凝集破壊力を低下したイ−ジ−ピ−ルフィルムを蓋材のシ−ラントとして使用しようとする試みもなされたが、かかるフィルムでは開封性は良好となるが、シ−ル時に紙容器のフランジ部の重ね合わせ部分の段差を埋めることができず、食品包装容器として最重要な密封性が確保できず使用できないものであった。

先に本願発明者らは、かかる問題点を解決するために、シ−ル層(A層)と基材層(B層)が積層された複合フイルムであって、A層は低密度ポリエチレン70〜95wt%とポリブテン−1 30〜5wt%とかなる層であり、B層はポリエチレン系樹脂からなる層から構成され、A層の厚みが5μm以上であることを特徴とする易開封性複合フィルムを提案した。この発明により、シ−ル時に紙容器のフランジ部の重ね合わせ部分の段差を埋めることができ、蓋の開封性は良好となり、かつフィルムが糸引き状に紙容器側に残るという問題も相当解消されたが、内容物が食品であることもあり少量の糸引きでも問題視されることから、なお一層の剥離外観の改善が要望されるものであった。。

本発明はかかる問題点を改善し、開封性、密閉性、および剥離外観の良好な易開封性複合フィルムおよび易開封性蓋付き紙容器を提供することを目的とする。

【課題を解決するための手段】
本発明者らの鋭意検討の結果、上記課題は下記構成を有する本発明によって工業的に有利に達成された。

[1] シ−ル層(A層)と基材層(B層)が積層された複合フイルムであって、A層は、融点が80〜115℃かつメルトフローレートが2〜50g/10minである低密度ポリエチレン40〜90wt%、融点が70〜125℃かつメルトフローレートが1〜30g/10minであるポリブテン−1 30〜5wt%、およびエチレン−αオレフィン共重合ゴム30〜5wt%からなる層であり、B層は、A層の低密度ポリエチレンの融点以上の融点をもつポリエチレン系樹脂からなる層であり、かつ、A層の厚みが5μm以上であることを特徴とする、ポリエチレン被覆紙容器の蓋材用の易開封性複合フィルム。

本発明の最大の特徴はシ−ル層と基材層が積層された複合フイルムであって、シ−ル層を、特定の低密度ポリエチレン、特定のポリブテン−1およびエチレン−αオレフィン共重合ゴムが上記特定の割合で混合されている組成物となし、基材層を特定のポリエチレン系樹脂からなる層となし、シ−ル層の厚みを特定の範囲とすることによって、開封性が良好で密封性が問題なく、剥離外観が良好な、ポリエチレン被覆紙容器の蓋材用の易開封性複合フィルムを工業的に容易な方法で提供した点および該複合フィルムを容器の表面がポリエチレン系樹脂で被覆されてなる紙容器の蓋材に適用して開封性が良好で密封性の問題がなく、剥離外観の良好な易開封性蓋付き紙容器を提供した点にある。

【発明の実施の形態】
以下、その構成について更に詳細に記述する。

まず、本発明の第1の発明である易開封性複合フィルムについて説明する。

シ−ル層(A層)は低密度ポリエチレンが40〜90wt%とポリブテン−1が30〜5wt%とエチレン−αオレフィン共重合ゴム30〜5wt%からなることが必要である。低密度ポリエチレンが40wt%未満で、ポリブテン−1が30wt%を越えるとシ−ル層の凝集破壊力が弱くなりすぎて、蓋材として必要なシ−ル強度が不足し、一方低密度ポリエチレンが90wt%以上でポリブテン−1が5wt%未満の場合はシ−ル強度が強すぎ開封性が不良となる。

また、エチレン−αオレフィン共重合ゴムの使用割合でシ−ル強度が大きく変化はしないが、エチレン−αオレフィン共重合ゴムを5wt%以上添加することにより、驚くべきことに、低密度ポリエチレンとポリブテン−1の二成分系の場合より、蓋の開封時の紙容器側に残る糸引きが大幅に少なくなり、剥離外観が極めて良好となる。一方エチレン−αオレフィン共重合ゴムが30wt%を越えるとフイルムの粘着性がひどく、安定して製膜することが困難になる場合があり、本発明の目的は、達成できない。

シ−ル層(A層)に用いる低密度ポリエチレンとしては、高圧法低密度ポリエチレン(密度約0.918〜0.930g/cm 3 )またはシングルサイト触媒を使用した直鎖状低密度ポリエチレン(密度約0.890〜0.920g/cm 3 )または両者の混合物が用いられる。その低密度ポリエチレンの融点は80℃〜115℃であり、特に融点が90℃〜110℃のものが好ましい。

融点が80℃未満ではフィルムがブロッキングを起こして取扱いが困難になる問題があり、該フィルムを蓋材とした紙容器を夏季の自動車の中のように高温になる場所に放置した場合には蓋がはがれる危険性があるなど流通上の問題もある。一方融点が115℃をこえると、シ−ル時に紙容器のフランジ部の重ね合わせ部分の段差を埋めることができず、密封性不良にになる場合があり、高温でシ−ルすることが必要となるため容器の紙に含まれる水分が発泡し外観上の不良が生じるなどの問題がある。

ここで、シングルサイト触媒を使用した直鎖状低密度ポリエチレンとは、エチレンモノマ−を主成分をして、これにブテン−1、ヘキセン−1、オクテン−1などを共重合したものである。
また、シール層(A層)に用いる低密度ポリエチレンのメルトフロ−レ−ト(MFR)は2〜50g/10minである。2g/10min未満では溶融時の流動性が悪く紙容器のフランジ部の重ね合わせ部分の段差を埋めることができない場合があり、50g/10minを越えると安定して製膜することが困難になる場合がある。

なお、低密度ポリエチレンには本発明の目的を損なわない範囲で、若干の他の成分が共重合されていてもかまわない。

A層に用いる第2成分であるポリブテン−1は、ブテン−1の重合体およびブテン−1を主成分にして、これにエチレンまたはプロピレンを共重合したポリマである。

このポリマは融点70〜125℃で、メルトフロ−レ−トは1〜30g/10minである。融点70℃未満ではフィルムがブロッキングを起こして取扱いが困難になる問題があり、一方融点が125℃をこえると高温でシ−ルすることが必要となり容器の紙に含まれる水分が発泡し外観上の不良が生じる場合がある。また、メルトフロ−レ−トが1g/10min未満ではポリエチレンとの混合が難しくなり、30g/10minを越えると安定して製膜することが困難になる場合がある。

A層に用いる第3成分であるエチレン−αオレフィン共重合ゴムは、エチレンを主成分とし、これにαオレフィンを共重合した非結晶性のポリマーであり、エチレンプロピレン共重合物(EPR)、エチレンブテン共重合物(EBR)、エチレンプロピレンブテン共重合物(EPBR)が工業的に生産されている。

このポリマーに明瞭な融点はないが、メルトフロ−レ−トは0.4〜30g/10minが好ましい。

メルトフロ−レ−トが0.4g/10min未満では低密度ポリエチレンとポリブテン−1との混合が不十分となる恐れがあり、30g/10minを越えるとエチレン−αオレフィン共重合ゴムの凝集力が低く、剥離外観が改善できない恐れがある。

B層はポリエチレン系樹脂からなることが必要である。その理由は、容器にヒ−トシ−ルする際にA層と共に溶融して紙容器のフランジ部の重ね合わせ部分の段差を埋める役割と基材層としてA層と十分な接着力を有し(A層の凝集破壊力より接着力が大きいことが必要)、製膜時や加工工程での取扱いに耐える役割を付与するためである。

ここで、ポリエチレン系樹脂とは高圧法低密度ポリエチレン、直鎖状低密度ポリエチレン、高密度ポリエチレンとこれらの変性体およびこれらの混合物からから選ばれる樹脂である。
B層を構成する主成分のポリエチレン系樹脂はその融点がA層に使用する低密度ポリエチレンの融点以上のものである。B層を構成する主成分のポリエチレン系樹脂融点がA層に使用する低密度ポリエチレンの融点より低い場合には、紙容器のフランジ部の重ね合わせ部分の段差を埋められない場合がある。
B層樹脂として特に好適な例として、低密度ポリエチレンと高密度ポリエチレンの混合組成物がある。この場合にはフィルムに適度な剛性があり、取扱い性も優れたものとなる。

なお、B層には本発明の目的を損なわない範囲で、フイルム加工に適した滑り性やラミネート適性を確保するため、特定の添加剤、具体的にはエルカ酸アミドやベヘニン酸アミドなどの有機滑剤、分子量500以上の酸化防止剤、およびシリカ、ゼオライト、炭酸カルシウムなどの無機充填剤を添加して使用してもよい。 また、B層ポリマには本発明の効果を阻害しない範囲であれば、必要に応じて本発明フィルムを生産する際に生じる耳やスリット屑などを混合使用することができる。

A層の厚みは5μm以上が必要であり、10μm以上がより好ましい。厚みが5μm未満の場合にはシ−ル時に紙容器のフランジ部の重ね合わせ部分の段差を埋めることができず、密封性不良にになる。また、複合フイルムに占めるA層の厚み比率は10〜50%であることが好ましく、20〜40%が特に好ましい。A層の厚み比率が10%未満の場合にはシ−ル圧力が強すぎると部分的に基材層が紙容器のポリエチレンと接着し開封性が不良になる場合があり、一方50%を越えると非相溶成分からなるシ−ル層は溶融時の流動安定性が基材層より悪いので製膜安定性が悪くなる。

複合フィルムの厚さは、紙容器の重ね合わせ部分の段差の大きさに応じて決めればよいが、25〜100μmの範囲が適切である。25μm未満では段差が埋まらない場合があり、100μmを越えるとコストも高くなり経済性に劣る。

本発明の複合フイルムはA層、B層の2層からなる複合フイルムであるが、必要に応じ基材層であるB層側に第3、第4の層を積層し、3層以上の積層フィルムとしてもよい。

本発明の第1の発明である易開封性複合フイルムの製造方法は特に限定されないが、2台の押出機を用いて、それぞれA、B層のポリマを溶融して押出し、ピノールやフィードブロック法などのパイプ複合、共押出多層ダイ法などの方法で溶融状態で積層する方法が効率的である。このようにして、成型されたフイルムは必要に応じラミネ−ト加工時の接着性を向上させるために表面処理を施すことができる。この表面処理の方法はコロナ放電処理、プラズマ処理、火災処理などが適用できる。

次に、本発明の第1の発明である易開封性複合フイルムの製造法の一例を説明する。2台の押出機を用いて、1台の押出機から低密度ポリエチレン55wt%とポリブテン−1 25wt%とエチレンプロピレン共重合ゴムが20wt%の混合樹脂を温度180〜250℃で溶融して押出し(A層)、もう1台の押出機から低密度ポリエチレン50wt%と高密度ポリエチレン50wt%の混合樹脂を温度180〜250℃で溶融して押出し(B層)、パイプ複合や共押出多層ダイで積層し、A層の厚みが5μm以上となるようにしてダイよりフイルム状に押出し25〜60℃の冷却ロールでキャスト冷却固化し複合フイルムとする。続いて、必要に応じB層の表面にコロナ放電処理を施し、巻き取り、さらに所定の幅、長さにスリットする。

以上のようにして、本発明の第1の発明である易開封性複合フイルムを得ることができる。

次に本発明の第2の発明である易開封性蓋付き紙容器について説明する。

第2の発明で対象とする紙容器は、図−1に示すように、その内表面がポリエチレン系樹脂で被覆されてなる紙容器であり、容器のフランジ部分(蓋材とシ−ルする部分)に紙の重ね合わせ部分の段差aがある紙容器である。該紙容器に被覆されるポリエチレン系樹脂は高圧法低密度ポリエチレン、直鎖状低密度ポリエチレンとこれらの変性体およびこれらの混合物からから選ばれる樹脂であるが、特に高圧法低密度ポリエチレンが好ましい。ポリエチレン系樹脂の紙への被覆方法は、押し出しラミネ−ト法、ドライラミネ−ト法、コ−ティング法など特に限定されないが、一般に生産性の良好な押し出しラミネ−ト法が採用されてる。

ここで使用する蓋材は本発明の第1の発明である複合フイルムのB層側にアルミ箔、延伸ポリエチレンテレフタレ−トフィルム、延伸ナイロンフィルム、延伸ポリプロピレンフィルム、紙などを必要に応じて単独あるいは組み合わせて積層したものであり、B層側に積層する基材については特に限定はない。

該紙容器に本発明の第1の発明である複合フイルムで蓋材を作り、これを常法により熱シ−ルすることにより本発明の第2の発明である易開封性蓋付き紙容器ができる。

前記したようにして得られた本発明の第1の発明である易開封性複合フイルムは、容器の表面がポリエチレン系樹脂で被覆されてなる紙容器の蓋材のシ−ラントフィルムとして用いられる。

本発明の第2の発明である易開封性蓋付き紙容器は、ヨ−グルトなどの乳製品、納豆、即席麺などの容器として好適に使用できる。

【実施例】
本発明を実施例に基づいて説明するが、本発明はこれらに限定されるものではない。実施例で用いた特性の測定方法並びに効果の評価方法を下記する。
なお、実施例及び比較例におけるMFRの単位はg/10 min 、密度の単位はg/cm 3 である。

(1)結晶融点(Tm)
走査型指差熱量計(略称:DSC)を用いて、3mgの試料をセットし、昇温速度10℃/分にて室温より測定し、結晶の融解に伴う吸熱カーブを測定しそのピーク温度(℃)をもって結晶融点とする。このとき、融解ピークが複数個観測される場合には最大ピーク温度をTmとする。

(2)メルトフロ−レ−ト(MFR)
JIS K−7210 試験条件は4(190℃、2.16Kgf)に準じて測定した値(g/10min)である。

(3)ヒ−トシ−ル強度、開封性
厚さ250μmの紙の片側にに80μmの低密度ポリエチレンを積層した総厚み330μmの紙基材のポリエチレン面側と厚さ12μmの延伸ポリエチレンテレフタレ−トフィルムをラミネ−トしたテスト複合フィルムのA層面側を重ね合わせ、平板ヒ−トシ−ラ−のシ−ルバ−の下板(紙基材側)を80℃とし、上板(テスト複合フィルム側)を150℃としてヒ−トシ−ルして、測定用サンプルを作成する。次いで、インストロンを用いて、剥離強度を測定しヒ−トシ−ル強度とした。

なお、ヒ−トシ−ル強度が強すぎて、紙と被覆したポリエチレンの間で破壊が生じたものはシ−ル不良(×)と判定した。一方5N/15mm未満のものも、蓋材として必要なシ−ル強度に達しないのでシ−ル不良(×)判定した。

開封性はヒ−トシ−ル強度が22N/15mm未満のものを良好(○)とし、8〜18N/15mmのものを特に良好(◎)とし、それ以外のものを不良(×)とした。

(4)密封性の評価(紙容器の重ね合わせ部分の段差の埋まり具合の評価)
前記(3)項の総厚み330μmの紙基材を重ね合わせた段差部分に、厚さ12μmの延伸ポリエチレンテレフタレ−トフィルムをラミネ−トしたテスト複合フィルムのA層面側を重ね合わせ、(3)項と同じ条件でヒ−トシ−ルして、測定用サンプルを作成する。次いで、シ−ルした段差部分に、染料エオシンYのエタノール飽和液を一滴落とし、液が段差部分を通過したものを密封性不良(×)、段差部分に浸透したが通過しなかったものを密封性やや不良(△)、段差部分に全く浸透せず通過しなかったものを密封性良好(○)と判定した。

(5)剥離外観の評価(開封時の糸引き状態の評価)
前記(3)項のヒートシール強度を測定したときに、紙容器側にA層の樹脂が糸引き状にのこるものを(×)、若干残るものを(△)、全く残らず剥離外観が良好なものを(○)と判定した。

[実施例1、2、及び3]
2台の押出機を用いて、1台の押出機からMFR7.0、密度0.918、融点106℃の低密度ポリエチレン(LDPE)とMFR20、融点123℃のポリブテン−1(PB−1)とエチレンプロピレン共重合ゴム(EPR)を表1に示す比率で混合して温度220℃で溶融して押出し(A層)、他の1台の押出機からMFR7.0、密度0.920、融点109℃の低密度ポリエチレン(LDPE)50wt%とMFR8.0、密度0.960、融点132℃の高密度ポリエチレン50wt%を混合し温度240℃で溶融して押出し(B層)、共押出ダイで積層してフイルム状に押出し35℃の冷却ロールで冷却固化し、A層の厚みが10μm、B層の厚みが30μmの総厚み40の複合フイルムを得た。

得られた複合フイルムは表1に示すように、適切なシ−ル強度を有し、開封性が良好で密封性が問題なく、開封後に紙容器側にイージーピールフィルムが糸引き状に残らず剥離外観が良好なものであった。

[比較例1及び2]
シ−ル層の低密度ポリエチレン(LDPE)とポリブテン−1(PB−1)とエチレンプロピレン共重合ゴムの混合比率を表1に示すように、本発明の範囲外とすることをのぞいて、実施例1と全く同じ条件で複合フイルムを得た。表1に示すように、比較例1はエチレンプロピレン共重合ゴムが少なすぎるため、開封後に紙容器側にイージーピールフィルムが糸引き状に若干のこり、一方、比較例2はエチレンプロピレン共重合ゴムを添加していないため糸引きがひどく剥離外観が悪ものであった。

[実施例4及び5]
シ−ル層のポリブテン−1(PB−1)の混合比率を表1することをのぞいて実施例1と全く同じ条件で複合フイルムを得た。得られた複合フイルムは表1に示すように、ポリブテン−1(PB−1)の混合比率によってシール強度が変化するが、適切なシ−ル強度の範囲で、密封性および、開封後に紙容器側にイージーピールフィルムが糸引き状に残らず剥離外観が良好が良好なものであった。

[比較例3及び4]
シ−ル層のポリブテン−1(PB−1)の混合比率を表1に示すように、本発明の範囲外とすることをのぞいて、実施例4と全く同じ条件で複合フイルムを得た。表1に示すように、比較例3はポリブテン−1(PB−1)が少なすぎるため、シール強度が強すぎ、紙と紙を被覆しているポリエチレンの間で破壊が起こり、開封性不良であった。一方、比較例4はポリブテン−1(PB−1)が多すぎるため、A層の凝集力が低くなりすぎて、シール強度が低すぎ蓋材としては使用できないものであった。

実施例6はシ−ル層の低密度ポリエチレンを密度0.905、融点91℃のシングルサイト触媒を使用した直鎖状低密度ポリエチレン(LLDPE)とする以外は実施例2と同じ条件で、実施例7はシ−ル層の低密度ポリエチレンを実施例2のLDPE35wt%と実施例6の直鎖状低密度ポリエチレン(LLDPE)35wt%とする以外は実施例2と同じ条件で、複合フイルムを得た。得られた複合フイルムはいずれも表1に示すように、適切なシ−ル強度を有し、密封性および、剥離外観が良好なものであった。

実施例8はB層を実施例2で用いたMFR7.0、密度0.920、融点109℃の低密度ポリエチレン(LDPE)100%とし、A層は実施例2で用いたLDPEとPB−1の混合比率を表1のように変更する以外は、実施例2と同じ条件で複合フイルムを得た。
