【発明の属する技術分野】
本発明は、セラミック基板上に導体皮膜及び抵抗体皮膜などが形成されたセラミック回路基板及びその製造方法に関する。本発明のセラミック回路基板では、特に断面の寸法精度に優れた抵抗体皮膜が再現性よく形成される。

【従来の技術】
近年、電子部品の小型化が進んでおり、それに伴って抵抗体皮膜の寸法も一辺当たりの長さがミリ単位のものから数百ミクロン単位へと、小型化の要求が高まっている。抵抗体皮膜の形成に同時焼成技術を用いるのも小型化の一手法であり、印刷可能な大きさから更にセラミックの焼成収縮分だけ収縮して、よりいっそうの小型化が可能である。

【発明が解決しようとする課題】
しかし、スクリーン印刷法等によって抵抗体ペーストを印刷する場合、所定の断面寸法精度でもって微小面積の抵抗体塗膜を形成することはかなり困難である。特に導体塗膜の間に印刷される抵抗体ペーストの幅方向(導体塗膜の対向端面と平行の方向をいう。)への滲み(抵抗体ペーストがセラミックグリーンシート又はセラミック基板の表面において滲んで広がっていき、抵抗体塗膜の幅が、その上面からセラミックグリーンシート又はセラミック基板との接触面に向かって広がっていく現象を、以下、滲みという用語によって表す。)、及びそれによる焼成後の抵抗体皮膜の断面の寸法精度の低下などが問題となる。

例えば、幅200ミクロン、間隔200ミクロンの一対の導体塗膜を連結するように、幅100ミクロンの抵抗体ペーストを印刷した場合、セラミックグリーンシート又はセラミック基板上の抵抗体塗膜の幅は、その滲みによって導体塗膜の幅と同じ200ミクロンにまで広がってしまうことがある。そのため、焼成後、寸法精度の高い抵抗体皮膜を得ることはできない。

本発明は、上記の問題を解決するものであり、セラミックグリーンシート上に印刷される抵抗体塗膜の所定の両端面と、絶縁体ペーストからなる一対のダムの各内側端面とが接触するように、抵抗体塗膜とダムとを設けることを特徴とする。また、特にセラミックグリーンシート上に各ペーストを印刷した後、グリーンシートと同時焼成することによって、より断面の寸法精度が高く、且つ微小面積の抵抗体皮膜を再現性よく形成することができるセラミック回路基板及びその製造方法を提供することを目的とする。

【課題を解決するための手段】
第1発明のセラミック回路基板は、セラミックグリーンシート1aが焼成されてなるセラミック基板1と、該セラミック基板1上に一定の間隔をもって設けられた、導体ペーストからなる一対の導体塗膜2aが焼成されてなる一対の導体皮膜2と、該一対の導体皮膜2を連結するように一定の間隔をもって設けられた、絶縁体ペーストからなる絶縁体塗膜により構成される一対のダム3aが焼成されてなる一対の絶縁体皮膜3と、該一対の絶縁体皮膜3の間に、上記一対の導体皮膜2を連結するように設けられた、抵抗体ペーストからなる抵抗体塗膜4aが焼成されてなる抵抗体皮膜4と、からなり、上記抵抗体塗膜4aの幅(W 1 )が0.01〜1.6mmの範囲において、該抵抗体塗膜の厚さ(t r1 )と上記ダムの厚さ(t d1 )との比(t 1 =t r1 /t d1 )が前記の式で表される範囲内であり、且つ上記抵抗体皮膜4の、上記絶縁体皮膜3側の各端面41は、上記一対の絶縁体皮膜3の各内側端面31と接触していることを特徴とする。

更に、第5発明のセラミック回路基板の製造方法は、セラミックグリーンシート1a上に、一定の間隔をもって導体ペーストからなる一対の導体塗膜2aを設け、その後、該一対の導体塗膜2aを連結するように、一定の間隔をもって絶縁体ペーストからなる絶縁体塗膜により構成される一対のダム3aを設け、次いで、該一対のダム3aの間に、抵抗体ペーストからなる抵抗体塗膜4aを、上記一対の導体塗膜2aを連結するように、且つ上記抵抗体塗膜4aの、上記ダム3a側の各端面41aが、上記ダム3aの各内側端面31aと接触するように設け、その後、これらを一体焼成するセラミック回路基板の製造方法であって、上記抵抗体塗膜の幅(W 1 )が0.01〜1.6mmの範囲において、該抵抗体塗膜の厚さ(t r1 )と上記ダムの厚さ(t d1 )との比(t 1 =t r1 /t d1 )が前記の式で表される範囲内であることを特徴とすることを特徴とする。

上記「抵抗体皮膜」は、スクリーン印刷法等によって上記「セラミックグリーンシート」上に厚膜印刷された上記「抵抗体ペースト」を、同様にして印刷された上記「導体ペースト」などとともに同時焼成することにより形成される。同時に上記「導体皮膜」も形成される。また、グリーンシートではなく、焼成後のセラミック基板上に、導体ペースト、抵抗体ペースト及び絶縁体ペーストを印刷し、焼成する方法であってもよい。尚、グリーンシートと各ペーストとを同時焼成すれば、実際の印刷寸法よりも更にセラミックの焼成収縮分だけ小さい面積の抵抗体皮膜を形成することができる。それによって、より微小面積の抵抗体皮膜を有するセラミック回路基板を再現性よく得ることができる。

上記の抵抗体塗膜の幅方向への滲みを抑え、それを焼成して得られる抵抗体皮膜の幅方向への広がりを抑制するため、本発明では、抵抗体塗膜の所定の幅と同じ間隔をもって印刷された上記「絶縁体ペースト」により構成される、一対の上記「ダム」を設ける。このダムによって抵抗体塗膜の幅方向への滲み、即ちグリーンシートとの接触面、言い換えれば印刷された抵抗体塗膜の底面近傍において、抵抗体ペーストがグリーンシート表面に滲んで広がっていくのが抑えられる。それによって底面近傍の広がりが低減された特に断面の寸法精度の高い抵抗体皮膜を、再現性よく形成することができる。尚、焼成時に抵抗体塗膜が脱落する等の問題を防止するため、通常、抵抗体塗膜の上面及び露出している端面の全面を覆うようにガラスセラミックからなるオーバーコートが設けられる。

図1及び図2は、一対の電極となる導体塗膜を連結するように抵抗体ペーストをスクリーン印刷するに際し、上記一対のダムを設けた場合(図1)と、設けない場合(図2)の、抵抗体塗膜の幅方向への滲みの程度を模式的に表したものである。図1、図2において、1aはセラミックグリーンシート、2aは導体塗膜、3aは絶縁体塗膜により構成される一対のダム、4aは抵抗体塗膜、5aはオーバーコート塗膜である。また、図1(a)、図2(a)は平面図(この平面図では、オーバーコート塗膜の図示は省略した。)、図1(b)、図2(b)はA−A断面図、図1(c)、図2(c)はB−B断面図である。図1(c)により明らかな通り、ダムを設けた場合は、抵抗体塗膜4aの幅方向への滲みがほぼ抑えられ、一方、ダムを設けない場合は、図2(c)のように抵抗体塗膜の幅は上面から底面へと広がっていく。

尚、図1(b)及び(c)は、焼成後のセラミック回路基板上における抵抗体皮膜4の状態を表すものとして代用することができる。この図1(c)において、抵抗体皮膜4の幅方向(導体皮膜の対向端面と平行の方向をいう。)への広がりは、この抵抗体皮膜4の各端面41に、その各内側端面31が接触して形成されている一対の絶縁体皮膜3によって抑えられている。

ダムの厚さは、第2発明のように、抵抗体塗膜の厚さ以下とすることが好ましい。このダムの厚さが抵抗体塗膜の厚さを越える場合は、印刷される抵抗体ペーストの印刷の位置が一対のダムの間において少しでもずれると、抵抗体ペーストの一端部が片方のダムの上面に載ってしまうことになる。他方、抵抗体ペーストの他端部ともう一方のダムの内側面との間には空間が生ずることになる。その結果、抵抗体ペーストはその一端部側から他端部側へと流動し、抵抗体塗膜の断面形状が大きく変形することになる。更に、その断面形状は抵抗体ペーストの塗布毎に異なって一定にはならず、所定の断面形状及び寸法の抵抗体皮膜を形成することができないことがあり、抵抗値も一定とはならない。一方、ダムの厚さが抵抗体塗膜の厚さ以下である場合は、印刷位置にずれがあっても抵抗体塗膜の断面形状の変化は小さく、抵抗値のばらつきも小さい。

また、ダムの厚さは、抵抗体塗膜の滲みを抑えるのに必要な厚さ以上に厚くする必要はない。例えば抵抗体塗膜の厚さが20μmの場合であれば、ダムの厚さは10μmもあれば十分に目的は達せられる。本発明では、このように所要厚さのダムを設けることにより、抵抗体ペーストの印刷の位置に多少のずれがあっても、ダムの段差で却って抵抗体塗膜の断面形状が大きく変化するようなこともなく、寸法精度に優れた抵抗体皮膜を形成することができる。そのため、セラミック回路基板の歩留りも向上する。

一方、ダムの厚さは、どれだけ薄くてもよいというものではない。十分に滲みを抑える所要の効果を得るためには、ダムの厚さは、抵抗体塗膜の厚さとの相関において下限がある。本発明では、抵抗体塗膜の厚さ(tr1)を、ダムの厚さ(td1)との比(t1=tr1/td1)が下記の式で表される範囲内となるようにする〔但し、抵抗体塗膜の幅(W1)を0.01〜1.6mmの範囲とする。〕。

上記のt1 ≧1なる関係は、上記のダムの厚さを抵抗体塗膜の厚さ以下にすることを意味するものである。また、抵抗体塗膜の滲みを十分に抑えることができるダムの厚さの下限を、抵抗体塗膜の厚さとの相関において示したのが1.3−0.4ln(W1 )≧t1 なる関係である。このt1 は1.08〜1.8、特に1.4〜1.8、更には1.6〜1.8とすることが好ましく、t1 がこの範囲であればより効果的に抵抗体塗膜の滲みが抑えられる。また、印刷位置のずれによる抵抗体塗膜の断面形状の変化も抑えられる。尚、上記のダムの厚さ及び抵抗体塗膜の厚さは、対向する一対の導体塗膜の中間部位のセラミックグリーンシート上において測定した値である。

上記のダムの厚さと抵抗体塗膜の幅及び厚さとの関係は、焼成後のセラミック基板における絶縁体皮膜の厚さと抵抗体皮膜の幅及び厚さにおいても同様である。それを表したのが第4発明であり、t2≧1なる関係は、絶縁体皮膜の厚さを抵抗体皮膜の厚さ以下にすることを意味するものである。また、抵抗体皮膜の幅方向への広がりを十分に抑えることができる絶縁体皮膜の厚さの下限を、抵抗体皮膜の厚さとの相関において示したのが1.3−0.4ln(W2)≧t2なる関係である。

図3は、前記の第1発明の関係式におけるt1=1.3−0.4ln(W1)なる式に従って、W1が0.01〜1.6mmの間において算出したt1を縦軸に、W1を横軸にして、第1発明の範囲を示したものである。図3において斜線を施した部分が第1発明の範囲内であり、それぞれのW1の値においてt1がこの範囲内であれば、ダムは抵抗体塗膜の厚さ以上となることなく、且つ薄すぎることなく、所要の効果を得るに要する厚さとなる。尚、第4発明におけるt2とW2との関係も、t2を縦軸に、W2を横軸にして、この図3とほぼ同様に表すことができ、図3におけると同様の斜線の範囲内において抵抗体皮膜の幅方向への広がりが抑制されるとの十分な効果が奏される。

導体ペースト、抵抗体ペースト及び絶縁体ペーストは特に限定はされない。例えばRuO2 とガラス成分とからなるグレーズ抵抗材料は、セラミック基板上に形成されたAu、Ag、Pdなどを主成分とする導体皮膜からなる電極間に印刷され、空気雰囲気下、焼成される。このように酸化雰囲気下で焼成される抵抗体ペーストを使用する場合は、導体ペーストとして酸化され難い元素を主成分として含有するものを使用する必要がある。

一方、非酸化雰囲気で焼成することができる抵抗材料もあり、この場合はCuなどの比較的酸化され易い元素を含有する導体ペーストを用いることもできる。また、Ni、Al等を含有する導体ペーストであっても、酸化雰囲気において焼成することができるものもある。しかし、一般的な抵抗材料であるグレーズ抵抗材料を使用し、空気雰囲気下で焼成するのが、装置、操作、コスト等において有利であり、導体ペーストとして、酸化し難い第3発明の各種の元素を含む導体ペーストを使用することが好ましい。

更に、抵抗体ペーストは、その粘度が低い場合は滲み易くなり、粘度が高い場合は印刷し難くなる等の問題があるため、適度な粘度とすることが好ましい。この粘度は500〜2000ポイズ、特に500〜1000ポイズ、更には700〜900ポイズ程度とすることが好ましく、この範囲であれば滲み難く、且つ印刷も容易である。尚、オーバーコート用のペーストも特定はされないが、通常、平均粒径が数μmのホウケイ酸ガラス(B2 O3 −SiO2 系ガラス)粉末にビヒクルを配合して調製したものが使用される。また、このオーバーコート用のペーストには、着色材として適量のCr2 O3 を添加することが好ましい。

また、セラミック基板を構成するセラミックの材質も特定はされず、アルミナ系、ガラス系等、いずれであっても使用することができる。しかし、抵抗体ペーストとして一般的に使用されるグレーズ抵抗材料を用いる場合は、ガラスセラミックを使用することが好ましい。それによって特に同時焼成において、比較的低温で焼成することができ、且つセラミック基板と抵抗体皮膜との接着性に優れたセラミック回路基板を得ることができる。更に、本発明の方法によって所要の配線パターンを印刷した複数枚のセラミックグリーンシートを積層した後、同時焼成することにより、セラミック多層回路基板を作製することもできる。

【発明の実施の形態】
以下、本発明を実施例によって詳しく説明する。
実験例1
(1) セラミックグリーンシート1aの作製
セラミック原料粉末としてアルミノホウケイ酸ガラス粉末とアルミナ粉末を使用して、セラミックグリーンシート1aを作製した。アルミノホウケイ酸ガラス粉末は、SiO2 ;43%、Al2 O3 ;28%、B2 O3 ;8%、MgO;8%、CaO;12%及びZrO2 ;1%の重量比となるように、それぞれの酸化物粉末を秤量し、混合し、溶融させた後、急冷してカレット状とし、更に粉砕して50%粒子径(D50)が5μmとなるように調製した。一方、アルミナ粉末としては、市販の低ソーダのα−アルミナ粉末を使用した。このアルミナ粉末のD50は3μmであった。

次に、アルミナ製のポットに、上記のガラス粉末600gとアルミナ粉末400gを投入した。これに溶剤としてメチルエチルケトンを200g、バインダーとしてメタクリル酸エチル系のアクリル樹脂を100g、可塑剤としてジオクチルフタレートを50g及び分散剤5gを加え、10時間、攪拌し、混合した。このようにして調製したセラミックグリーンシート成形用のスラリーを用いて、ドクターブレード法によって厚さ0.4mmのセラミックグリーンシート1aを作製した。

(2) 導体塗膜2aを形成するための導体ペーストの調製
以下の金属粉末とガラス組成物を使用して導体塗膜2aを形成するための導体ペーストを調製した。金属粉末としては平均粒径2μmのAu粉末を使用した。また、ガラス組成物としては、平均粒径1μmのホウケイ酸ガラス(B2 O3 −SiO2 系ガラス)粉末を用いた。このホウケイ酸ガラス粉末を上記の金属粉末100重量部に対して3重量部の量比で混合し、これに更にビヒクルとして、エチルセルロースを20重量%含むブチルカルビトールアセテート溶液を、金属粉末100重量部に対して20重量部配合して混合し、導体ペーストを調製した。

(3) 抵抗体塗膜4aを形成するための抵抗体ペーストの調製
平均粒径0.15μmのRuO2 粉末と上記の導体ペーストの調製において用いたと同様のホウケイ酸ガラス粉末を使用して抵抗体塗膜4aを形成するための抵抗体ペーストを調製した。RuO2 粉末100重量部に対してガラス粉末を20重量部混合し、これに更にビヒクルとして、エチルセルロースを20重量%含むブチルカルビトールアセテート溶液を、RuO2 粉末100重量部に対して20重量部配合して混合し、抵抗体ペーストを調製した。

(4) ダム3aを形成するための絶縁体ペーストの調製
平均粒径1μmのホウケイ酸ガラス粉末100重量部に、ビヒクルとして、エチルセルロースを20重量%含むブチルカルビトールアセテート溶液20重量部を配合して混合し、絶縁体ペーストを調製した。

(5) セラミックグリーンシート1a上における各塗膜の形成
図1に示すように、セラミックグリーンシート1a上に、表1に示すギャップを有する一対の電極を形成するための導体ペーストをスクリーン印刷した。これを乾燥させた後、この導体ペーストからなる一対の導体塗膜2aを連結するように、表1の抵抗体ペーストの目標印刷幅(印刷しようとする幅に相当するスクリーン版の幅を意味する。)の間隔をもって絶縁体ペーストを印刷し、乾燥させて一対のダム3aを設けた。次いで、このダム3aの間に抵抗体ペーストをスクリーン印刷し、乾燥させた。この印刷されて設けられた抵抗体塗膜4aの幅を投影機にて計測した。導体塗膜2aの厚さは14μmとし、また、抵抗体塗膜4aの厚さは12μm、ダム3aの厚さは8.5μmとした(この場合、t1 =1.4となる。)。

(6) 抵抗体塗膜の幅の計測及び滲みの評価
抵抗体ペーストの各目標印刷幅について、それぞれ10個の試験体を作製して、抵抗体塗膜の幅を計測した。計測結果について、その最大値、最小値及び平均値を表2に示す。同時に、図2に示すように、ダムを設けなかった以外は同様にして抵抗体ペーストを印刷した場合の抵抗体塗膜の幅を計測した。同様に結果を表2に示す。また、表2には、最大値のばらつきを表す標準偏差σ及びばらつきの規格値(目標印刷幅±10%)に対する工程能力Cpを併記する。

上記の工程能力Cpは、Cp=規格値/6σで表され、ばらつきの分布幅、即ち±3σが規格値の幅に対して1.33程度であれば規格に対して能力が十分であるといえる。また、Cp=1であれば、ばらつきが規格値の幅と同程度であるということであり、Cpが1未満では、工程能力は不十分であるといえる。

表2の結果によれば、グリーンシートを使用した場合の抵抗体塗膜の最大幅のばらつきは、目標印刷幅にもよるが従来法の13〜38%程度に抑えられることが分かる。また、抵抗体塗膜の目標印刷幅に対するばらつきの許容範囲を±10%としたとき、その規格に対する工程能力Cpは、ダムを設けなかった従来法では0.13〜0.50であるのに対し、本発明の場合には、1.03〜1.32となり、スクリーンマスクの寸法によって目標値を調整すれば、目標値±10%は達成できることが分かる。

実験例2
実験例1において、グリーンシートではなく焼成後のガラスセラミック基板を使用し、導体塗膜の印刷厚さを15μmとした他は、同様にして各ペーストを印刷した。また、同様にして抵抗体塗膜の幅を計測した。同時に、ダムを設けなかった以外は同様にして抵抗体ペーストを印刷した場合の抵抗体塗膜の幅を計測した。これらの結果について、実験例1の場合と同様に表3に示す。

表3の結果によれば、この焼成後のセラミック基板を使用した実験例においても、本発明の場合の抵抗体塗膜の最大幅のばらつきは、ダムを設けなかった従来法の9〜37%程度に抑えられることが分かる。また、抵抗体塗膜の目標印刷幅に対するばらつきの許容範囲を±10%としたとき、その規格に対する工程能力Cpは、ダムを設けなかった従来法では0.09〜0.48であるのに対し、本発明では、1.05〜1.30となり、スクリーンマスクのパターン寸法によって目標値を調整すれば、目標値±10%は達成できることが分かる。

実験例3〜6
セラミックグリーンシート1a上に200μmのギャップを有する一対の電極を形成することとなる導体ペーストを印刷し、厚さ10μmの導体塗膜2aとした。その後、この導体塗膜2aを連結するように絶縁体ペーストを印刷し、一対のダム3aを設けた。次いで、このダム3aの間に粘度が約800ポイズの抵抗体ペーストを印刷した。抵抗体塗膜4aの長さを400μmとし、その幅を100〜1600μmの間で11点設定した。また、ダム3aの幅は200μmとし、長さは抵抗体塗膜4aよりやや長くした。更に、ダムの厚さを以下の実験例3、5及び6のようにし、抵抗体塗膜の厚さを、以下の実験例3〜6のように設定した。

実験例5;t1≧1.3−0.4ln(W1)として、ダムを所要の効果が得られる下限値よりも薄いものとした。
実験例6;t1<1として、ダムを抵抗体塗膜より厚くした。
これらの実験例において、実験例1と同様に抵抗体塗膜の幅を投影機にて計測した。各実験例の各抵抗体塗膜の幅について、それぞれ10個の試験体を作製し、同様にσとCpを求めた。結果を表4及び5に示す。

表4、5の結果によれば、ダムの厚さが第1発明の範囲内、即ち図3の斜線部内である実験例3では、Cpは抵抗体塗膜の幅によって1.22〜3.81の範囲となっており、抵抗体塗膜の滲みが少なく、得られる抵抗体皮膜の寸法精度が高く、微小面積の抵抗体皮膜を規格のばらつきの範囲内において形成することができる。一方、ダムを設けなかった実験例4では、抵抗体塗膜の幅が700μm以下において、Cpが1未満となり、また、ダムが薄すぎる実験例5(図3において、t1=1.3−0.4ln(W1)で表される線より上の部分)及びダムが厚すぎる実験例6(図3において、t1=1の横線より下の部分)では、抵抗体塗膜の幅が400μm以下において、Cpが1未満となり、微小面積の抵抗体皮膜を規格のばらつきの範囲内で形成できないことが分かる。
