【発明の属する技術分野】
この発明は、積層型セラミック電子部品およびその製造方法に関するもので、特に、セラミック層間に形成される内部回路要素膜の厚みに起因する段差を吸収するために内部回路要素膜パターンのネガティブパターンをもって形成された段差吸収用セラミック層を備える、積層型セラミック電子部品およびその製造方法に関するものである。

【従来の技術】
たとえば積層セラミックインダクタのような積層型セラミック電子部品を製造しようとするとき、複数のセラミックグリーンシートが用意され、これらセラミックグリーンシートが積み重ねられる。特定のセラミックグリーンシート上には、得ようとする積層型セラミック電子部品の機能に応じて、インダクタ、抵抗、コンデンサ、バリスタ、フィルタ等を構成するための導体膜、抵抗体膜のような内部回路要素膜が形成されている。

近年、移動体通信機器をはじめとする電子機器は、小型化かつ軽量化が進み、このような電子機器において、たとえば積層型セラミック電子部品が回路素子として用いられる場合、このような積層型セラミック電子部品に対しても、小型化あるいは薄型化および軽量化が強く要求されるようになっている。たとえば、積層セラミックインダクタの場合には、小型化あるいは薄型化かつ大容量化の要求が高まっている。

積層セラミックインダクタを製造しようとする場合、典型的には、磁性体セラミック粉末、有機バインダ、可塑剤および有機溶剤を混合してセラミックスラリーを作製し、このセラミックスラリーを、剥離剤としてのシリコーン樹脂等によってコーティングされた、たとえばポリエステルフィルムのような支持体上で、ドクターブレード法等を適用して、たとえば厚さ数10μmのシート状となるように成形することによって、セラミックグリーンシートが作製され、次いで、このセラミックグリーンシートが乾燥される。

次に、上述したセラミックグリーンシートの主面上に、互いに間隔を隔てた複数のパターンをもって、導電性ペーストをスクリーン印刷によって付与し、これを乾燥することにより、内部回路要素膜としてのコイル導体膜がセラミックグリーンシート上に形成される。図10には、上述のように複数箇所に分布してコイル導体膜1が形成されたセラミックグリーンシート2の一部が平面図で示されている。なお、図10等では図示しないが、必要に応じて、コイル導体膜1の端部に接続されるように、セラミックグリーンシート2を貫通するビアホール導体も形成される。

次に、セラミックグリーンシート2が支持体から剥離され、適当な大きさに切断された後、図9に一部を示すように、所定の枚数だけ積み重ねられ、さらに、この積み重ねの上下にコイル導体膜を形成していないセラミックグリーンシートが所定の枚数だけ積み重ねられることによって、生の積層体3が作製される。

この生の積層体3は、積層方向にプレスされた後、図11に示すように、個々の積層セラミックコンデンサのための生の積層体チップ4となるべき大きさに切断され、次いで、脱バインダ工程を経た後、焼成工程に付され、最終的に外部電極が形成されることによって、積層セラミックインダクタが完成される。

このような積層セラミックインダクタにおいて、その小型化あるいは薄型化に対する要求を満足させるためには、セラミックグリーンシート2およびコイル導体膜1の積層数の増大およびセラミックグリーンシート2の薄層化を図ることが必要となってくる。

しかしながら、上述のような多層化および薄層化が進めば進むほど、コイル導体膜1の各厚みの累積の結果、コイル導体膜1が位置する部分とそうでない部分との間、あるいは、コイル導体膜1が積層方向に比較的多数配列されている部分とそうでない部分との間での厚みの差がより顕著になり、たとえば、図11に示すように、得られた生の積層体チップ4の外観に関しては、その一方主面が凸状となるような変形が生じてしまう。

生の積層体チップ4において図11に示すような変形が生じていると、コイル導体膜1が位置していない部分あるいは比較的少数のコイル導体膜1しか積層方向に配列されていない部分においては、プレス工程の際に比較的大きな歪みがもたらされており、また、セラミックグリーンシート2間の密着性が劣っているため、焼成時に引き起こされる内部ストレスによって、デラミネーションや微小クラック等の欠陥が発生しやすい。

また、図11に示すような生の積層体チップ4の変形は、コイル導体膜1を不所望に変形させる結果を招き、これによって、ショート不良が生じることがある。

このような不都合は、積層セラミックインダクタの信頼性を低下させる原因となっている。

上述のような問題を解決するため、たとえば、図2に示すように、セラミックグリーンシート2上のコイル導体膜1が形成されていない領域に、段差吸収用セラミックグリーン層5を形成し、この段差吸収用セラミックグリーン層5によって、セラミックグリーンシート2上でのコイル導体膜1の厚みによる段差を実質的になくすことが、たとえば、特開昭56−94719号公報、特開平3−74820号公報、特開平9−106925号公報等に記載されている。

上述のように、セラミックグリーンシート2上にコイル導体膜1および段差吸収用セラミックグリーン層5を形成した複合構造物6を積み重ねることによって、図1に一部を示すように、生の積層体3aを作製するようにすれば、コイル導体膜1が位置する部分とそうでない部分との間、あるいはコイル導体膜1が積層方向に比較的多数配列されている部分とそうでない部分との間での厚みの差が実質的に生じなくなり、図3に示すように、得られた生の積層体チップ4aにおいて、図11に示すような不所望な変形が生じにくくなる。

その結果、前述したようなデラミネーションや微小クラック等の欠陥およびコイル導体膜1の変形によるショート不良といった問題を生じにくくすることができ、得られた積層セラミックインダクタの信頼性を高めることができる。

【発明が解決しようとする課題】
上述のような積層セラミックインダクタの製造方法において、コイル導体膜1の不所望な変形や歪みを抑制するため、セラミックペーストは、これによって形成される段差吸収用セラミックグリーン層5の形状保持機能を高め得る組成を有していなければならない。このことから、セラミックペーストにおいては、固形分濃度を高くし、それによって高粘度にする、ということが一般的な考え方である。

しかし、セラミックペーストにおける有機バインダの増量あるいは有機溶剤の減量による高粘度化は、セラミックペーストの糸曳性が大きくなり、段差吸収用セラミックグリーン層5の形成において、精度の高いスクリーン印刷のような印刷を実施することが困難となる。

同様の問題は、積層セラミックインダクタ以外のたとえば積層セラミックコンデンサといった他の積層型セラミック電子部品においても遭遇する。

そこで、この発明の目的は、上述したような問題を解決し得る、積層型セラミック電子部品の製造方法およびこの製造方法によって得られた積層型セラミック電子部品を提供しようとすることである。

【課題を解決するための手段】
この発明は、まず、積層型セラミック電子部品の製造方法に向けられる。この製造方法では、基本的に、次のような工程が実施される。

まず、セラミックスラリーと、導電性ペーストと、セラミックペーストとがそれぞれ用意される。

次に、セラミックスラリーを成形することによって得られたセラミックグリーンシートと、セラミックグリーンシートの主面上にその厚みによる段差をもたらすように部分的に導電性ペーストを付与することによって形成された内部回路要素膜と、内部回路要素膜の厚みによる段差を実質的になくすようにセラミックグリーンシートの主面上であって内部回路要素膜が形成されない領域にセラミックペーストを付与することによって形成された段差吸収用セラミックグリーン層とを備える、複数の複合構造物が作製される。

次に、これら複数の複合構造物を積み重ね、かつ積層方向にプレスすることによって、生の積層体が作製される。

そして、生の積層体が焼成される。

このような基本的工程を備える、積層型セラミック電子部品の製造方法において、前述した技術的課題を解決するため、セラミックペーストが、少なくともセラミック粉末と有機バインダとプラスチックビーズを含む増粘剤とを混合して得られたものであることを特徴としている。増粘剤は、少量でも大きな増粘効果を及ぼすことができる。

上述のプラスチックビーズの平均粒径は、0.01〜3μmであることが好ましい。

また、プラスチックビーズは、凍結粉砕によって微粉化されたものであることが好ましい。

また、セラミックペーストは、セラミック粉末100重量部に対して、プラスチックビーズを1.0〜12.0重量部含有することが好ましい。

この発明において、セラミックグリーンシートを成形するために用いられるセラミックスラリーは、段差吸収用セラミックグリーン層を形成するためのセラミックペーストに含まれるセラミック粉末と実質的に同じ組成を有するセラミック粉末を含むことが好ましい。

また、この発明の特定的な実施態様において、セラミックスラリーおよびセラミックペーストにそれぞれ含まれるセラミック粉末は、ともに、磁性体セラミック粉末である。この場合、内部回路要素膜が、コイル状に延びるコイル導体膜であるとき、積層セラミックインダクタを製造することができる。

また、この発明の他の特定的な実施態様において、セラミックスラリーおよびセラミックペーストにそれぞれ含まれるセラミック粉末は、ともに、誘電体セラミック粉末である。この場合、内部回路要素膜が、互いの間に静電容量を形成するように配置される内部電極であるとき、積層セラミックコンデンサを製造することができる。

【発明の実施の形態】
この発明の一実施形態の説明を、前述した図1ないし図3を参照するとともに、図4および図5を参照しながら、積層セラミックインダクタの製造方法について行なう。

この実施形態を実施するにあたり、セラミックグリーンシート2のためのセラミックスラリー、コイル導体膜1およびビアホール導体7(図4参照)のための導電性ペースト、ならびに段差吸収用セラミックグリーン層5のためのセラミックペーストがそれぞれ用意される。セラミックスラリーは、セラミック粉末と有機バインダと有機溶剤とを含み、導電性ペーストは、導電成分としての金属粉末と有機バインダと有機溶剤とを含み、セラミックペーストは、セラミック粉末と有機バインダと有機溶剤とを含むものである。

上述のセラミックスラリーからセラミックグリーンシート2を得るため、剥離剤としてのシリコーン樹脂等によってコーティングされた、たとえばポリエステルフィルムのような支持体(図示せず。)上で、セラミックスラリーがドクターブレード法等によって成形され、次いで乾燥される。セラミックグリーンシート2の各厚みは、乾燥後において、たとえば数10μmとされる。

図1および図2に示すように、セラミックグリーンシート2の主面上には、複数箇所に分布するように、コイル導体膜1が乾燥後においてたとえば数μm〜30μmの厚みをもって形成される。コイル導体膜1は、たとえば、スクリーン印刷等によって導電性ペーストを付与し、これを乾燥することによって形成される。このコイル導体膜1は、それぞれ、所定の厚みを有していて、したがって、セラミックグリーンシート2上には、この厚みによる段差がもたらされる。

次に、図1および図2に示すように、上述したコイル導体膜1の厚みによる段差を実質的になくすように、セラミックグリーンシート2の主面上であって、コイル導体膜1が形成されていない領域に、段差吸収用セラミックグリーン層5が形成される。段差吸収用セラミックグリーン層5は、コイル導体膜1のネガティブパターンをもって、前述したセラミックペーストをスクリーン印刷等によって付与することにより形成され、次いで乾燥される。

上述した説明では、コイル導体膜1を形成した後に段差吸収用セラミックグリーン層5を形成したが、逆に、段差吸収用セラミックグリーン層5を形成した後にコイル導体膜1を形成するようにしてもよい。

また、図1ないし図3では図示しないが、図4に示すように、特定のコイル導体膜1の端部に接続されるビアホール導体7が、セラミックグリーンシート2を貫通するように設けられる。ビアホール導体7を形成するため、たとえば、セラミックグリーンシート2に貫通孔をレーザまたはパンチングなどの方法によって形成した後、コイル導体膜1のための導電性ペーストを印刷するのと同時に、あるいは、別の工程で、導電性ペーストが貫通孔内に付与され、乾燥される。

上述のように、セラミックグリーンシート2上にコイル導体膜1および段差吸収用セラミックグリーン層5等が形成された、図2に示すような複合構造物6は、複数用意され、これら複合構造物6は、支持体より剥離された後、適当な大きさに切断され、所定の枚数だけ積み重ねられ、さらにその上下にコイル導体膜や段差吸収用セラミックグリーン層等が形成されていないセラミックグリーンシートを積み重ねることによって、図1に一部を示すような生の積層体3aが作製される。

この生の積層体3aは、積層方向にプレスされた後、図3に示すように、個々の積層セラミックインダクタのための生の積層体チップ4aとなるべき大きさに切断される。図4は、この生の積層体チップ4aを分解して示した斜視図である。

生の積層体チップ4aは、複数のセラミックグリーンシート2を積層した構造を有している。複数のセラミックグリーンシート2のうち、中間に位置するものは、図2に示すような複合構造物6によって与えられるもので、そこには、コイル状に延びるコイル導体膜1および段差吸収用セラミックグリーン層5が形成され、また、そのうちの特定のものには、ビアホール導体7が設けられている。したがって、各々コイル状に延びる複数のコイル導体膜1は、ビアホール導体7を介して順次接続されることによって、全体として複数ターンのコイル導体が形成されている。

次いで、生の積層体チップ4aが、脱バインダ工程を経た後、焼成されることによって、図5に示す積層セラミックインダクタ8のためのインダクタ本体9が得られる。

次いで、図5に示すように、インダクタ本体9の相対向する各端部には、前述したコイル導体膜1の連なりによって形成されるコイル導体の各端部にそれぞれ接続されるように、外部電極10および11が形成され、それによって、積層セラミックインダクタ8が完成される。

上述のように、段差吸収用セラミックグリーン層5を形成することによって、図1に一部を示すように、生の積層体3aにおいて、コイル導体膜1が位置する部分とそうでない部分との間、あるいはコイル導体膜1が積層方向に比較的多数配列されている部分とそうでない部分との間での厚みの差が実質的に生じなくなり、図3に示すように、生の積層体チップ4aにおいて、不所望な変形が生じにくくなる。その結果、得られた積層セラミックインダクタ8において、デラミネーションや微小クラック等の欠陥およびショート不良といった問題を生じにくくすることができる。

また、段差吸収用セラミックグリーン層5のためのセラミックペーストは、前述したように、セラミック粉末と有機バインダとを含むばかりでなく、増粘剤をも含んでおり、これらを混合して得られたものである。これによって、セラミックペーストが高粘度化し、段差吸収用セラミックグリーン層5の印刷による塗布形状を安定化させることができる。

上述の増粘剤は、プラスチックビーズによって与えられる。プラスチックビーズには種々のものがあり、たとえばPMMA(ポリメチルメタクリレート)を構成材料とし、その平均粒径は、0.01〜3μmであることが好ましい。

プラスチックビーズからなる増粘剤は、セラミックペーストおよび/またはセラミックスラリーに含まれる有機溶剤に対する溶解性や膨潤性が適当であること、あるいは、セラミックペーストの分散性を阻害しないこと等を考慮して選定されることが好ましい。

より具体的には、プラスチックビーズの構造には、架橋型と非架橋型とがあるが、非架橋型では、たとえばトルエンやアセトン等の溶剤に対して溶解または過度に膨潤してしまうことがあるが、架橋構造を有するものである場合には、適度な耐溶剤性を有するので、プラスチックビーズとしては、好ましくは、架橋構造を有するものが用いられる。

また、プラスチックビーズには、その製造方法に関して、凍結粉砕によって微粉化されたものや、有機溶剤に分散させたもの等がある。凍結粉砕によって微粉化されたプラスチックビーズからなる増粘剤は、表面形状が荒れ、比表面積が大きくなり、高い増粘性を与えることができる。

図6、図7および図8は、それぞれ、図1、図2および図3に相当する図であって、この発明の他の実施形態としての積層セラミックコンデンサの製造方法を説明するためのものである。

上述のように、セラミックグリーンシート22上に内部電極21および段差吸収用セラミックグリーン層25等が形成された、図7に示すような複合構造物26は、複数用意され、これら複合構造物26は、支持体より剥離された後、適当な大きさに切断され、所定の枚数だけ積み重ねられ、さらにその上下に内部電極が形成されていないセラミックグリーンシートを積み重ねることによって、図6に一部を示すような生の積層体23が作製される。

図1ないし図5を参照して説明した積層セラミックインダクタ8および図6ないし図8を参照して説明した積層セラミックコンデンサのような積層型セラミック電子部品において、セラミックグリーンシート2および22ならびに段差吸収用セラミックグリーン層5および25に含まれるセラミック粉末としては、代表的には、アルミナ、ジルコニア、マグネシア、酸化チタン、チタン酸バリウム、チタン酸ジルコン酸鉛、フェライト−マンガン等の酸化物系セラミック粉末、炭化ケイ素、窒化ケイ素、サイアロン等の非酸化物系セラミック粉末の中から適宜選択して用いることができる。粉末粒径としては、好ましくは、平均5μm以下、より好ましくは、1μmの球形または粉砕状のものが使用される。

また、セラミックグリーンシート2および22のためのセラミックスラリーに含まれるセラミック粉末は、段差吸収用セラミックグリーン層5および25のためのセラミックペーストに含まれるセラミック粉末と実質的に同じ組成を有するものであることが好ましい。段差吸収用セラミックグリーン層5および25とセラミックグリーンシート2および22との間で焼結性を一致させるためである。なお、上述のように、実質的に同じ組成を有するとは、主成分が同じであるということである。たとえば、微量添加金属酸化物やガラス等の副成分が異なっても、実質的に同じ組成を有するということができる。

また、セラミックスラリー、セラミックペーストおよび導電性ペーストに含まれる有機溶剤の例としては、メチルエチルケトン、メチルイソブチルケトン、アセトン等のケトン類、トルエン、ベンゼン、キシレン、ノルマルヘキサン等の炭化水素類、メタノール、エタノール、イソプロパノール、ブタノール、アミルアルコール等のアルコール類、酢酸エチル、酢酸ブチル、酢酸イソブチル等のエステル類、ジイソプロピルケトン、エチルセルソルブ、ブチルセルソルブ、セルソルブアセテート、メチルセルソルブアセテート、ブチルカルビトール、シクロヘキサノール、パイン油、ジヒドロテルピネオール、イソホロン、テルピネオール、シプロピレングリコール、ジメチルフタレート等のケトン類、エステル類、炭化水素類、アルコール類、塩化メチレン等の塩化炭化水素類、およびこれらの混合物が挙げられる。

また、セラミックスラリー、セラミックペーストおよび導電性ペーストに含まれる有機バインダとしては、それぞれ、室温において、前述した有機溶剤に溶解するものが良い。このような有機バインダとしては、たとえば、ポリビニルブチラール、ポリブチルブチラール等のポリアセタール類、ポリ(メタ)アクリル酸エステル類、エチルセルロース等の変性セルロース類、アルキッド類、ビニリデン類、ポリエーテル類、エポキシ樹脂類、ウレタン樹脂類、ポリアミド樹脂類、ポリイミド樹脂類、ポリアミドイミド樹脂類、ポリエステル樹脂類、ポリサルフォン樹脂類、液晶ポリマー類、ポリイミダゾール樹脂類、ポリオキサゾリン樹脂類等がある。

有機バインダとして上に例示したポリビニルブチラールは、ポリビニルアルコールとブチルアルデヒドとの縮合によって得られるものであり、アセチル基が6モル%以下で、ブチラール基が62〜82モル%の低重合品、中重合品および高重合品がある。セラミックペーストにおいて有機バインダとして用いられるポリビニルブチラールは、有機溶剤に対する溶解粘度および乾燥塗膜の強靱性のバランスから、ブチラール基が65モル%程度の中重合品であることが好ましい。

まず、酸化第二鉄が49.0モル%、酸化亜鉛が29.0モル%、酸化ニッケルが14.0モル%、および酸化銅が8.0モル%となるように秤量し、ボールミルを用いて湿式混合した後、脱水乾燥させた。次いで、750℃で1時間仮焼した後、粉砕することによって、磁性体セラミック粉末を得た。

4.段差吸収用セラミックグリーン層のためのセラミックペーストの準備
−試料1および2−
試料1および2は、セラミックペーストの製造において用いられる増粘剤としてのプラスチックビーズの凍結粉砕処理が、セラミックペーストの増粘に及ぼす効果を確認するためのものである。

先に準備した磁性体セラミック粉末100重量部と、低沸点の有機溶剤としてのアセトン(沸点56℃)60重量部と、直径1mmのジルコニア製玉石600重量部とを、ボールミルに投入し、1次分散工程として、4時間、湿式混合を行なった。

5.積層セラミックインダクタの作製
複数の磁性体セラミックグリーンシートの積層後にコイル状に延びるコイル導体が形成できるように、先に用意した磁性体セラミックグリーンシートの所定の位置に、ビアホール導体のための貫通孔を形成するとともに、磁性体セラミックグリーンシートの主面上にコイル導体膜および貫通孔内にビアホール導体を形成するため、導電性ペーストをスクリーン印刷し、80℃で10分間乾燥した。次に、磁性体セラミックグリーンシート上に、段差吸収用磁性体セラミックグリーン層を形成するため、試料1ないし18の各々に係る磁性体セラミックペーストをスクリーン印刷し、80℃で10分間乾燥した。コイル導体膜および段差吸収用磁性体セラミックグリーン層の各厚みは、乾燥後において、30μm(焼成後の厚みは20μm)になるようにした。

次に、上述のようにコイル導体膜およびビアホール導体ならびに段差吸収用セラミックグリーン層を形成している11枚の磁性体セラミックグリーンシートを、コイル導体が形成されるように重ねるとともに、その上下にコイル導体膜等を形成していない磁性体セラミックグリーンシートを重ねて、生の積層体を作製し、この積層体を、80℃で1000Kg/cm2 の加圧下で熱プレスした。

の式に基づき、分散度を算出した。この分散度は、数値が+であれば、値が0に近いほど、分散性が良いことを示し、数値が−であれば、絶対値が大きいほど、分散性が良いことを示している。
