本発明は、景観に関わるコンクリート製品、例えば擁壁や歩道の舗装板等の表面に天然石や陶磁器の破片等を凹凸状態で露出せしめたコンクリート製化粧板の製造方法に関する。

【従来技術】
コンクリート製品の表面は白い平面であるから、法面や歩道等に使用される製品にはその表面に処理を施し、景観を良くしたものがある。例えば、法留め用コンクリートブロックでは、その表面に自然石や陶磁器の破片等を配設し、自然に近い景観を持たせた化粧板が挙げられる。

このようなコンクリート製の化粧板は、従来図3に示すような方法で製造されている。すなわち、図3(イ)において、1は型枠で、この型枠1の底部1Aに大小様々な大きさの石材2,2を疎らに敷き、その上から前記石材2,2が埋没しない程度の高さまで、ろう,寒天等の仮固定材3を流し込み、各石材2を所望位置に仮固定する。

次に、仮固定材3で仮固定した石材2,2の上にコンクリート4を流し込んで振動締め固めし、養生を行う。その後この硬化体を型枠1より脱型し、前記仮固定材3を加熱溶解して除去すれば、図3(ロ)に示すように、コンクリート硬化体5の表面5Aに、疎らで且つ表面5Aから突出した状態の石材2が配設されたコンクリート製の化粧板6が得られる。

【発明が解決しようとする課題】
しかし、上記のような従来の製造方法では、型枠1の底部1Aに石材2を敷く際に、完成品である化粧板6の表面に露出する化粧面側(表側)2Aを下にして石材2を配設することになる。また、石材2の配置も、完成品である化粧板6の上下・左右が夫々逆になるように設置しなければならないので、製造者にとって思惑通りのデザインを構成しにくい。

そして又、各石材2の表側2Aは、図3(イ)に示すように、型枠1の底部1Aの平面と接した状態でコンクリート硬化体5に固定されるため、完成した化粧板6の表面に配設された各石材2,2の表側2Aは、図4に示すように、コンクリート硬化体5の表面5Aからそれぞれが同一の高さHで突出し、いかにも人工的な外観となってしまう。

更に、ろうや寒天等の仮固定材3で石材2を仮固定した場合、該仮固定材3が成型後のコンクリート製化粧板6の表面に付着して剥離が困難となり、後処理に手間がかかるとゝもに、コンクリート硬化体5の表面5Aは仮固定材3との面接により平滑面に成形されてしまい、人工的なものに感じられる、といった諸問題点がある。

【課題を解決するための手段】
本発明は、上記のような従来の問題点を解決するために成されたもので、石材の配置や露出高さ等を仕込みの段階で構想通りのデザインに容易に構築できるものを提供することを目的としたものであり、その要旨は、型枠の底部にコンクリートを打設してコンクリートの層を形成するとゝもに、該コンクリートの層の上にモルタルを打設してモルタルの層を形成し、該モルタルの層の上に自然石や人造石或いは陶磁器の破片等の石材を配置した後、砂を投入して砂の層を形成し、該砂の層を介して上方より加圧して成形するとゝもに、脱型後前記砂を除去することを特徴とするコンクリート製化粧板の製造方法にある。

【発明の実施の形態】
以下、本発明を図1及び図2に示す実施例により詳細に説明するに、図において、11は上方が開口した箱型の型枠で、その底部11Aに普通コンクリート12を打設して、コンクリートの層12Aを形成する。この場合、普通コンクリートに代えて低スランプのコンクリートを使用することもでき、この時にはブリージング現象が抑えられるため、後述するプレス成形が容易となる。

次いで、このコンクリートの層12Aの上にモルタル13を打設してモルタルの層13Aを形成するが、このモルタルの層13Aは後述する石材14の一部を埋設することによって固定するためのもので、用いる石材14の種類に合わせてモルタル13の流動性や打設量を変化させるようにする。例えば、厚さの薄い陶磁器の破片等を石材とするときには薄めのモルタルの層13Aとし、逆に自然石等の厚みのある石材を用いるときには、その埋め込み量分のモルタルの層13Aを確保すればよい。

つぎに、前記モルタルの層13Aの上に、自然石や人造石或いは陶磁器の破片等の石材14を適当に配置する。この際、石材14の上面が完成品の化粧面(表側)14Aとなるので、製作者はこの化粧面である表側14Aを見ながら石材14を配設し、思い通りのデザインをすることが出来る。同時に、完成品の各石材14の配設がより自然となるように、石材14の裏側14Bのモルタルの層13Aへの埋め込み深さを夫々個々に調整する。例えば、特に突出させたい石材にあってはそのままモルタルの層13Aに乗せるだけとし、又ある程度低い高さで固定したい石材にあっては、その分だけモルタルの層13A内に石材をやや深めに埋め込むようにする。

石材14の配置を終え、デザインが決定したところで、石材14の上から乾燥した砂15を投入し砂の層15Aを形成する。そして、この砂の層15Aの上面を水平面となるよう均した後、この砂の層15Aの上に圧搾版16を載せ、砂の層15Aの平面全体を均一に上方から加圧する。

上記のように、砂の層15Aを介して上方より加圧するとにより、この押圧力は砂15に伝達され、砂15から各石材14に伝達されるので、各石材14にはその凹凸の有無に左右されることなく一定の圧力が加えられることになる。したがって、各石材14は夫々設定した平面配置で且つ設定した露出高さを保って、その裏側14Bがモルタルの層13A内に埋没して固定される。

そして、前記加圧を数秒間維持した後、速やかに押圧力を解き、一昼夜これを自然養生する。養生後型枠11から取り出し、上層部の砂15を取り除く。この場合、砂15は乾燥しているので簡単に除去することができ、図2の(ロ)に示すような、コンクリートの層12A,モルタルの層13A,石材14からなるコンクリート製の完成した化粧板17を得る。

上記の方法で製造された化粧板17は、砂13を取り除くことにより、図2に示すように、モルタルの層13Aの上面にはざらざらとした細かい凹凸面13Bが形成されるため、より自然な印象を与えるものとなる。また、各石材14のモルタルの層13Aの上面からの突出高さh,hも不均一で、予定した露出高さを維持している。

【発明の効果】
本発明に係るコンクリート製化粧板の製造方法は、上記のように、型枠の底部にコンクリートを打設してコンクリートの層を形成するとゝもに、該コンクリートの層の上にモルタルを打設してモルタルの層を形成し、該モルタルの層の上に自然石や人造石或いは陶磁器の破片等の石材を配置した後、砂を投入して砂の層を形成し、該砂の層を介して上方より加圧して成形するとゝもに、脱型後前記砂を除去する構成であるから、製造者は構想通りのデザインを簡単且つ確実に実現することが出来るとゝもに、成形されたコンクリート製化粧板の表面に露出するモルタルの層にも自然な凹凸面が形成され、より自然に調和する景観品を得ることができる、といった諸効果がある。
