Abstract

Description
本開示に記載の好適な実施形態において、少なくとも2種類の触媒組成物が提供される。典型的には、両種の組成物は、多孔質耐火性酸化物支持体上に含浸された少なくとも1つのPGM成分を含み、PGM成分と多孔質耐火性酸化物支持体は2種以上の組成物において同一または異なっていてもよい。注意点として、本出願全体を通じて様々な部分において、これら2種類の触媒組成物を「第1の組成物」および「第2の組成物」という。ただし、これは制限することを意図するわけではなく、また特定の組成物を「第1の」または「第2の」と指定することは随意であり、例えば組成物相互の位置関係を示すわけではない。
1つまたは複数の実施形態によれば、触媒組成物用担体は、自動車用触媒の製造に典型的に使用されるどのような材料で構築されてもよく、典型的には金属またはセラミックのハニカム構造を含む。担体は典型的には、本明細書において開示されるTWCウォッシュコート組成物が塗布および接着されることによって触媒組成物のキャリヤーの役割を果たす複数の壁面を提供する。
PGM含浸耐火性酸化物材料の製造は典型的に、白金溶液、パラジウム溶液、およびロジウム溶液の1種または複数などのPGM溶液を粒状形態の耐火性酸化物支持材料に含浸させる工程を含む。多様なPGM成分(例えばパラジウムとロジウムまたは白金とパラジウムまたはそれらの一部分)を同時または別々に含浸させてもよく、また初期湿式技法を用いて同じ支持粒子または別々の支持粒子上に含浸させてもよい。支持粒子は典型的には十分に乾燥しており、溶液を実質的に全て吸収して湿潤固体を形成する。
上記の触媒組成物を、PGM含浸キャリヤーの別々の組成物の形態または混合形態(すなわち組成物1と組成物2とを含む)のいずれであるかを問わず、水と混合して、ハニカム型担体などの触媒担体に被覆する目的のスラリーを形成する。触媒粒子に加え、スラリーは任意に、結合剤としてのアルミナ、炭化水素(HC)吸蔵成分(例えばゼオライト)、水溶性もしくは水分散性の安定剤(例えば酢酸バリウム)、促進剤(例えば硝酸ランタン)、会合増粘剤、および/または界面活性剤(陰イオン性、陽イオン性、非イオン性もしくは両性の界面活性剤を含む)を含有してもよい。
本発明は、本明細書に記載の触媒組成物を組み込む排出ガス処理システムをも提供する。本発明の触媒組成物を含む触媒品は、典型的には、排気ガス排出物を処理するための1種または複数の付加的成分を含む一体型排出ガス処理システムにおいて使用される。排出ガス処理システムの様々な成分の相対的配置を変えてもよい。例えば、排出ガス処理システムはさらに、選択触媒還元(SCR)触媒品を含んでもよい。処理システムはさらに、アンモニア酸化(AMOx)材料、アンモニア生成触媒、ならびにNOx吸蔵成分および/またはトラップ成分(LNT)などを含んでもよい。先述の成分リストは単に例示であり、本発明の範囲を限定するものと解釈するべきではない。
本発明の態様を、以下の実施例により、より詳しく例示するが、これらは本発明の一部の態様を例示するために記載されるものであり、本発明の範囲を限定するものと解釈すべきではない。
下地ウォッシュコート層と上部ウォッシュコート層(以下にて概説のとおり製造)を含む二層配合物を、1平方インチ当たり600セル(cpsi)のセル密度と4ミルの壁の厚さを有する通過流動セラミックモノリス担体キャリヤー上に被覆し、その上に上部ウォッシュコート層を被覆して下地ウォッシュコート層を覆った。この触媒は公称PGM荷重が合計130g/ft3で、Pt/Pd/Rh比が70/55/5である。
Pd全体の50%を硝酸パラジウムの形態でOSC材料上に導入し、硝酸パラジウムの形態のPd全体の残り50%を硝酸ロジウムの形態のRhと一緒に活性γ−アルミナ上に導入した。約46.5質量%の活性γ−アルミナと、38.7質量%のOSC材料(CeO2/ZrO2)に促進剤を添加したものと、1.1質量%のPdと、0.1質量%のRhと、11.6質量%のBaOを得るための酢酸バリウムと、1.9質量%のZrO2を得るための酢酸ジルコニウムとを含有するスラリー混合物を、セラミックハニカム担体上に被覆した。550℃で焼成後の下地層の総ウォッシュコート荷重は約2.6g/in3であった。
上部層を下地層上に配置した。上部層は活性γ−アルミナ、白金、およびパラジウムを含有した。硝酸パラジウムの形態のPdおよび白金アミン溶液の形態のPtを、従来の初期湿式技法によってγ−Al2O3上に導入した。約94.8質量%の活性γ−アルミナと、3.8質量%のPtと、0.4質量%のPdと、0.9質量%のアルミナベース結合剤とを含有するスラリー混合物を、下地層全体の上に被覆した。1時間にわたり空気中で550℃で焼成した後の総ウォッシュコート荷重は約1.1g/in3であった。
単層配合物(以下にて概説のとおり製造)を、1平方インチ当たり600セル(cpsi)のセル密度と4ミルの壁の厚さを有する通過流動セラミックモノリス担体キャリヤー上に被覆した。この触媒は公称PGM荷重が合計300g/ft3で、Pt/Rh比が294/6である。
実施例2Bは実施例2Aと同じ配合であるが、例外として実施例2Bは公称PGM荷重が合計215g/ft3で、Pd/Rh比が210/5である。
実施例1のTWC触媒のHC変換効率を、エンジンの老朽化を想定した条件下で40時間にわたる950℃での老朽化後に試験した。実施例2AのTWC触媒のHC変換効率を、新品の(すなわち「未使用」)形態で試験した。215〜275℃の温度での両方の触媒の希薄条件でのHC変換効率を測定し、結果が図3に記載されている。記載のとおり、実施例1の触媒は老朽化した状態で、実施例2Aの触媒は新品の状態であったにもかかわらず、実施例1のTWC触媒は比較実施例2Aの触媒よりはるかに高いHC変換を示した。
実施例1および比較実施例2Bの触媒について、100時間にわたる950℃での老朽化後の新欧州ドライビングサイクル(NEDC)試験におけるCO、NOxおよびHCの変換効率を試験し、結果が図3に記載されている。実施例1の触媒は、比較実施例2Bの触媒と同等の、CO、NOxおよびHCの変換率を示した。

- 前記第1の組成物におけるパラジウム含浸金属酸化物材料およびロジウム含浸金属酸化物材料が密接に混合されている、請求項1に記載の触媒品。
- 前記第1の組成物におけるパラジウム含浸金属酸化物材料およびロジウム含浸金属酸化物材料が約1:5から約5:1の質量比で存在する、請求項1に記載の触媒品。
- 前記第1の組成物においてパラジウムが含浸されている前記多孔質耐火性金属酸化物の少なくとも一部分が、アルミナ、アルミナ−ジルコニア、アルミナ−セリア−ジルコニア、ランタナ−アルミナ、ランタナ−ジルコニア−アルミナ、バリア−アルミナ、バリア−ランタナ−アルミナ、バリア−ランタナ−ネオジミア−アルミナ、およびアルミナ−セリアから成る群から選択される、請求項1に記載の触媒品。
- 前記第1の組成物においてパラジウムが含浸されている前記多孔質耐火性金属酸化物の少なくとも一部分がアルミナである、請求項1に記載の触媒品。
- 前記第1の組成物においてパラジウムが含浸されている前記多孔質耐火性金属酸化物の少なくとも一部分が酸素吸蔵成分である、請求項1に記載の触媒品。
- 前記酸素吸蔵成分が、セリア、ランタナ、プラセオジミア、ネオジミア、ニオビア、ユーロピア、サマリア、イッテルビア、イットリア、ジルコニア、ならびにそれらの組み合わせおよび複合物から成る群から選択される、請求項10に記載の触媒品。
- 前記酸素吸蔵成分がセリア−ジルコニア複合物である、請求項10に記載の触媒品。
- 前記セリア−ジルコニア複合物が、セリア−ジルコニア、セリア−ジルコニア−ランタナ、およびそれらの組み合わせから成る群から選択される、請求項12に記載の触媒品。
- 前記第1の組成物においてパラジウムが含浸されている前記多孔質耐火性金属酸化物がアルミナと酸素吸蔵成分とを含む、請求項1に記載の触媒品。
- 前記第1の組成物におけるパラジウムの一部分がアルミナ上に含浸され、前記第1の組成物におけるパラジウムの一部分が酸素吸蔵成分上に含浸され、前記第1の組成物におけるロジウムがアルミナ上に含浸されている、請求項1に記載の触媒品。
- 前記第1の組成物におけるパラジウムの総質量の約25%から約75%が酸素吸蔵成分上に含浸されている、請求項14に記載の触媒品。
- 前記第2の組成物が、その中の前記多孔質耐火性金属酸化物材料上に含浸されたパラジウムをさらに含む、請求項1に記載の触媒品。
- 前記第2の組成物における白金対パラジウムの質量比が約2:1から約100:1である、請求項17に記載の触媒品。

- 希薄エンジン条件下で前記触媒材料が約200℃から約250℃の温度で炭化水素を酸化させるのに有効である、請求項1から20のいずれかの一項に記載の触媒品。
- 排気流を生じる内燃エンジンの下流に位置する、請求項1から20のいずれかの一項に記載の触媒品を含む排気ガス処理システム。
- 前記エンジンが希薄燃焼エンジンを含む、請求項24に記載の排気ガス処理システム。
- 一体型希薄NOxトラップ三元変換(LNT−TWC)触媒、選択触媒還元(SCR)触媒、希薄NOxトラップ(LNT)、アンモニア酸化(AMOx)触媒、アンモニア生成触媒、およびフィルター上選択触媒還元触媒(SCRoF)から成る群から選択される1種または複数の成分をさらに含む、請求項24に記載の排気ガス処理システム。
- 触媒品の下流にあるSCR触媒をさらに含む、請求項24に記載の排気ガス処理システム。

理論的エンジン条件下で、前記触媒材料が一酸化炭素、酸化窒素、および炭化水素を同時に変換するのに有効である
方法。 - 三金属触媒品を製造するための方法であって、
第1の多孔質耐火性金属酸化物材料上にパラジウムを含浸させる工程と、
第2の多孔質耐火性金属酸化物材料上にロジウムを含浸させる工程と、
前記第1および第2の含浸多孔質耐火性酸化物材料を組み合わせて、第1の組成物を生成する工程と、
第3の多孔質耐火性金属酸化物材料上に白金を含浸させて、第2の組成物を生成する工程と、
前記第1および第2の組成物が層別または帯域別構成で存在するように、前記第1および第2の組成物を担体上に塗布する工程と
を含む方法。 - 前記第1、第2、および第3の耐火性金属酸化物材料がアルミナを含む、請求項31に記載の方法。
- 前記パラジウムを含浸させる工程が、パラジウムの少なくとも一部分をアルミナ上に含浸させる工程と、パラジウムの少なくとも一部分を酸素吸蔵成分上に含浸させる工程とを含む、請求項31に記載の方法。
- パラジウムを前記第3の多孔質耐火性材料上に含浸させる工程をさらに含む、請求項31に記載の方法。
- 前記第3の耐火性金属酸化物が実質的にセリアを含まない、請求項31に記載の方法。
