Abstract
Description
-WO2008/040815及びUS2009/0292366には、(イットリアによってかつセリアによっての両方で安定化された)ジルコニア系複合材料セラミックス、ランタンを含有する、一般式REAl11O18の組成物(REは希土類金属を指す)の、細長い形態を有するアルミナ及びアルミン酸塩を生成しそして使用することが開示されている。このような材料は酸化物を混合することによってえられ、噴霧乾燥機を経て造粒され、プレスされ、焼結され、≧800MPaの破壊に対する抵抗性(DIN EN ISO 6872)、≧6MPa.m1/2の破壊強度(DIN CEN / TS 14425-5)、≦250GPaの弾性率(DIN EN 843 Part2)と≦1500の硬度(HV0.5)(DIN 50113)を有する。えられた複合材は生物医学的用途、例えば歯、股関節、膝、肩又は指補綴物等に有用である;
-JP5301767には、たわみに対する抵抗性及び破壊強度が増大した(セリアによって安定化された)ジルコニア系複合材料、アルミナ、アルミン酸ランタン及びマンガン酸化物を生成することが開示されている。アルミン酸ランタンはシュウ酸ランタン及び遷移アルミナを混合してえられ、か焼された後他の構成酸化物と共に混合物中に組み込まれる;
-WO2011/000390及びUS2012/0163744には、(イットリアとセリアによって安定化された)ジルコニア系複合材料、アルミナと棒状金属アルミン酸塩の生成及び機械的特性が開示されている。前記複合材料は三種の前記酸化物又はジルコニア、アルミナ及びアルミン酸塩前駆体を含む懸濁液の噴霧を経た後、プレスされ焼結されることによってえられる。
-US2012/0238437には、マトリックス粒子のヒドロキシ基と金属アルコキシドとの間の表面反応を介して、前記第二の相の有機前駆体を用いるアルミナ又はジルコニアの市販粉末の表面改質により、アルミナ-ジルコニア系でナノ複合材料を生成するための方法が開示されている。従って、このような方法は、有機前駆体及び有機分散/可溶化手段、例えば、無水エタノール等の使用を意味する。さらに、開示された方法は二相複合材料を調製することに限定され、全ての相が等軸形態を有する「共通」微細構造を生じさせる;
-US7407690には、リン酸チタンの表面層の形成を誘導するために、硫酸で処理するためのチタニア粉末の表面を化学物理的に改質する方法が開示されている。その後、リン酸塩をチタン酸カリウム(K2Ti03)に変換する強塩基(KOH)と共に懸濁液が添加される。前記方法では、さらに一般式Ti(OH)4を有する、含水ゲル化層に表面チタン酸塩を転換するための酸性化ステップ(HCl)を使用することができる。前記チタニア粒子上に、異なる組成を有する、さらなる表面層を作製するためにこのような生成物を乾燥するか(塩として又はコロイド形状の金属、又は有機化合物で)さらにドープすることができる。このような方法は、主に、ゲル化層の形成を伴い、次にさらなる有機/無機ドーパントを埋め込むことが可能となる、表面溶解チタニア析出のための機構で構成される。加えて、アルミナ又はジルコニアが基本材料として使用される場合にも、開示された方法では、リン酸チタンの表面層の形成が組み込まれる必要がある。
a)少なくとも一のセラミックジルコニア粉末を少なくとも一の水性媒体中に分散させることによって少なくとも一のセラミック懸濁液Aを準備して、このような複合材料のための少なくとも一のマトリックスをえるステップ;
b)一以上の無機前駆体を含有する少なくとも一の水溶液Bを準備しそしてこのような水溶液Bをこのようなセラミック懸濁液Aに添加して、このようなセラミックジルコニア粉末の表面を改質しそして少なくとも一の添加された(additived)懸濁液Cをえるステップ;
c)このような添加された懸濁液Cを速やかに乾燥させて、少なくとも一の添加された粉末Dをえるステップ;
d)このような添加された粉末Dを熱処理して、複数の第二の相によりその表面が被覆された少なくとも一のジルコニア粉末をえるステップ;及び
e)複数の第二の相によりその表面が被覆されたこのようなジルコニア粉末を成形するステップ
を含む。
市販のセリア安定化ジルコニア粉末(10%モルのセリアで安定化されている)100gを含有する、重量で33%の、水性懸濁液を、ジルコニア・ボール(ボール直径は2mmに相当;ジルコニア粉末:ボール重量比は1:8に相当)を用いて、約15時間ボールミル粉砕により分散させた。前記懸濁液のpHは希塩酸を添加することにより3とした。
1) ASTM C373-88(2006)規格に記載された様式に従って、アルキメデスの平衡により、焼結材料の密度の測定;
2) X線回折(DRX)による、存在する結晶相の分析。さらに、同分析により、トラヤの関係を適用して、焼結材料の表面上の単斜ジルコニアの割合(Xm)と体積(Vm)を決定することも可能になる:
3) 走査型電子顕微鏡(SEM)及び電界放射顕微鏡(FESEM)及び透過型電子顕微鏡(TEM)による、微細構造解析;
4) IS013356規格に従い、オートクレーブ(134±2℃の温度で蒸気を伴った、2バールの圧力)中で5時間、前記材料を試験することによる、水熱条件下でのジルコニア安定性の評価。前記試験の間の単斜ジルコニアの体積の変化をDRX分析によって評価した。
1) 5〜30kgfの間に含まれる荷重をかけて、TESTWELL FV700硬度計により測定された、ビッカース硬度;
2) 国際ISO 6872:2008(E)規格に記載された手順に従い、約12mmの直径及び約1.2mmの厚さを有する焼結ディスクを使用して測定された、二軸たわみに対する抵抗性;
3) 国際ISO 6872:2008(E)規格に記載された手順に従い、以下のサイズ:40mmX4mmX3mmを有する、小さな焼結棒を使用して測定された、破壊強度。

-焼結された材料2Aを1350℃で、2時間処理し;
-焼結された材料2Bを1400℃で、1時間処理した。
-ジルコニアのための安定化材料の濃度、存在する全ての第二の相の数、組成及び形態を同時に制御し、そして、物理的及び機械的特性が高められたセラミック複合材料を生成することができる、より複雑なセラミック材料の製造;
-正方相をえることができ、正確なレベルでの安定化材料の含有量も確認できる。このような結果に到達するために、主要なことは正確な範囲内に維持されなければならない方法pHによって果たされる役割である。このような確認により、前記金属塩(前記第二の相の前駆体)が完全にイオンに解離されている液体媒体中で平衡に達することが可能となり、代わって、例え部分的であっても、前記ジルコニア・マトリックスの及びそれらを安定化させる前記酸化物の可溶化が回避される。このような平衡に達することにより、ジルコニア中のセリアの含有量が確認でき、その結果、最終的な機械的特性が確認できるようになる;
-厳密な混合は溶液中のイオン(前記第二の相の前駆体)とセラミックナノ粒子(複合材マトリックス)の間でえられ、言い換えると水性懸濁液中で確実に解凝集され(disagglomerated)、前記マトリックス粉末上で前記第二の相の優れた分布を確実なものとし、これは、例えば、セラミック酸化物又はセラミック粉末を第二の相の析出物(例えば水酸化物)と混合することによってはえることはできない;
-前記懸濁液を霧状にし、前記溶媒を瞬時に蒸発させる、ほぼ瞬間的な乾燥技術(「フラッシュ(flash)」)により、このような混合物中でえられる均質性は乾燥した製品中に「固定(frozen)」される。このような技術により、炉の中での緩徐な乾燥、複合材料又はドープされた粉末に対する通常の乾燥行為中に起こるであろう前記無機前駆体の分離が防がれる。従って、制御された混合及び乾燥を用いる方策により、存在する全ての相の優れた分布を伴うが凝集物を含まない、完全に均質な微細構造の生成がもたらされる;
-有機媒体又は溶媒を必要とする有機前駆体(アルコキシド、酢酸塩)を用いる又はゾル-ゲル法によりセラミック粉末をコーティングする方法とは異なり、前記第二の相の前駆体を用いるマトリックス粉末の前記表面改質は水性媒体中で行われる。従って、このような方策はより単純であり、かつ容易に産業規模に移行することができる;
-前記表面改質技術は、非従来型の微細構造(両第二のパーティセラー相を含み、細長い形態を有する)を伴い、さらに複雑な化学組成(多カチオン性第二の相、安定剤の正確な含有量でドープされたジルコニア)を有する、多相セラミック系(三以上の構成相)を調製するにあたり初めて適用される。実際に、本発明に従った方法を適用する必要のある組成がそれ自体革新的でなくても、既知の従来技術に従えば、それらはもっぱら構成酸化物の「標準的な(standard)」機械的混合方法及びそれらの固体状態での高温への反応を経てえられており、微細構造(大きさ及び粒子の分布、相の形態学的発達)及び製品の純度を制御することが難しい;
-本発明に係る方法は汎用性があり、かつ要求に応じて、組成及び微細構造の広い範囲に、適用することができる;
-出発塩溶液の化学組成を管理し、充分に定義された範囲内の方法pHを管理することにより、(0.1%、又は0.1%未満の変動率まで下げて)ジルコニア中の酸化セリウムの含有量を確認し、同時に全ての強化相を正しい定比でえることができる;
-ジルコニア系複合材は、優れた機械的特性、高い信頼性と持続時間でえられる。その上、用途の特定分野に応じて挙動を最適化するために、いくつかの方法パラメータを制御することにより、いくつかの物理的及び機械的特性を簡単に調節することができるため、本発明に従った方法は特に用途が広い;
-本発明に従った方法は、セラミック材料を生成するための従来の技術及び器具の使用を考慮した、限られた数の方法ステップで構成されているため、産業規模で実施することが比較的簡単である。加えて、全ての方法ステップは、有機溶媒を一切使用せずに、水性媒体中で行われる:これにより、前記方法のコストを抑えかつそれに由来する環境への影響を抑えることが可能になる;
-組成パラメータの調節は、出発塩溶液の変更によって、単一のステップで行われるため、方法自体を変更しないようにできる。えられた粉末は、容易に水性媒体中に分散させることができる;微細で充分に解凝集された粉末は従来のオーブン中で(圧力の補助なしに、空気中で)かつ中程度の温度(1200℃〜1600℃)で理論密度まで容易に焼結することができる。
Claims (9)
- ジルコニア系多相セラミック複合材料の製造方法であって、以下のステップ:
a) 少なくとも一のセラミックジルコニア粉末を少なくとも一の水性媒体中に分散させることによって、セラミック懸濁液Aと呼ぶ、少なくとも一のセラミック懸濁液を準備して、前記複合材料のための少なくとも一のマトリックスをえるステップ;
b) 一以上の無機前駆体を含有する、水溶液Bと呼ぶ、少なくとも一の水溶液を準備しそして前記水溶液Bを前記セラミック懸濁液Aに添加して、前記セラミックジルコニア粉末の表面を改質しそして改質された懸濁液Cと呼ぶ、少なくとも一の改質された懸濁液をえるステップ;
c) 前記改質された懸濁液を速やかに乾燥させて、少なくとも一の添加された粉末をえるステップ、ここでの「速やかに」はミリ秒のオーダーの時間内に行われる乾燥を意味し、前記ステップc)は80℃〜200℃の間に含まれる温度で前記改質された懸濁液Cを噴霧するサブステップc1)を含み、前記サブステップc1)では前記改質された懸濁液Cを伴う噴霧器の少なくとも一のノズルを供給することが考慮され、前記ノズルは前記改質された懸濁液Cを微小滴のエアロゾルに変えるように適合され;
d) 添加された粉末Dと呼ぶ、前記添加された粉末を熱処理して、複数の第二の相によりその表面が被覆された少なくとも一のジルコニア粉末をえるステップ;及び
e) 前記複数の第二の相によりその表面が被覆されたジルコニア粉末を成形するステップ
を含むことを特徴とする製造方法。 - ジルコニアは複数の酸化物によって安定化され、前記酸化物は酸化セリウム、又は酸化イットリウム、又は一以上の他の安定剤が添加された酸化セリウム、又は一以上の他の安定剤が添加された酸化イットリウムを含むことを特徴とする、先の請求項に記載の製造方法。
- 前記酸化セリウムはジルコニアに対して5%〜15%の間に含まれるモル比で含有され、又は前記酸化イットリウムはジルコニアに対して1%〜10%の間に含まれるモル比で含有されることを特徴とする、先の請求項に記載の製造方法。
- 前記水性媒体は脱イオン水であり、前記セラミックジルコニア粉末は前記脱イオン水中に1:1〜1:20の間に含まれる粉末:水の重量比で分散されることを特徴とする、請求項1に記載の製造方法。
- 前記ステップa)は少なくとも一のボールミル粉砕機により、1:1〜1:20の間に含まれる粉末:ボールの重量比で、1h〜50hの間に含まれる時間、水性媒体−セラミック粉末の懸濁液を分散させるサブステップa1)を含み、前記ステップa)は前記セラミック懸濁液のpHの値を設定しそして前記ステップa)の全体において前記値を保持するサブステップa2)を含むことを特徴とする、請求項1に記載の製造方法。
- 前記無機前駆体はセリウム、イットリウム、アルミニウム、マグネシウム、ストロンチウム、ランタン及び/又はマンガン塩を含むことを特徴とする、請求項1に記載の製造方法。
- 前記ステップb)は前記水溶液Bを前記セラミック懸濁液Aに滴下するサブステップb1)を含み、前記セラミック懸濁液Aは磁気撹拌下に維持されること、及び前記ステップb)は前記サブステップb1)の間前記セラミック懸濁液のpH値を確認するサブステップb2)を含むことを特徴とする、請求項1に記載の製造方法。
- 前記ステップd)は200℃〜800℃の間に含まれる温度で1〜20時間の間に含まれる時間、及び1〜20℃/分の間に含まれる冷却及び加熱速度で前記添加された粉末Dを加熱するサブステップd1)を含み、前記ステップd)は500℃〜1300℃の間に含まれる温度で1〜20時間の間に含まれる時間、及び1〜20℃/分の間に含まれる冷却及び加熱速度で前記サブステップd1)で生じた粉末を加熱する前記サブステップd1)に続くサブステップd2)を含むことを特徴とする、請求項1に記載の製造方法。
- 前記ステップe)は複数の第二の相によりその表面が被覆されたジルコニア粉末からなる、前記複合材料の乾式又は湿式成形を行うサブステップe1)及び自然な焼結化を行う、即ち空気中でかつ大気圧で焼結化を行うその後のサブステップe2)を含むことを特徴とする、請求項1に記載の製造方法。
