Abstract
【解決手段】ハニカム構造体1のセル3の端部に目封止部32を形成し、目封止部32と隔壁2との間に20μm以上の隙間34を形成する。そして隙間34は、軸方向の長さが、目封止部32の軸方向の長さの50%以上95%未満、かつ、軸方向に垂直な面における長さが、セル3の内周面の長さの20%以上50%以下であり、目封止部32の数の少なくとも1/3以上となるように形成する。

Description
上記方法により目封止部32を作製したハニカム構造体をカットし、SEMで観察・測定した(なお、隙間の有無だけであれば、ハニカムの一方の端面から光を当て、反対側から見ても良い。隙間があれば光が透過する。)。
封止部の接着強度は、図15に示す構造の装置を使用して調べた。この装置は、ハニカム構造体1の端面8から目封止部32に荷重を加える荷重伝達部材41と、この荷重伝達部材41をハニカム構造体1の端面8に対して平行に移動可能とする移動機構42とを備えるものであり、移動機構42にて荷重伝達部材41の先端部41tを、接着強度を調べようとする目封止部32の位置に合わせ、目封止部32に対し垂直方向(軸方向)の荷重を加えることができるように構成されている。接着強度の評価としては、本装置にて目封止部32に加える荷重を徐々に増加していった時、接着強度が隔壁強度より弱く、目封止部32が隔壁2から外れたものを接着不良(×)、目封止部32が隔壁2から外れずに隔壁2が破壊したものを接着良好(○)とした。
アイソスタティック強度は、担体が破壊した時の加圧圧力値で、社団法人自動車技術会発行の自動車規格JASO規格M505−87に記載の方法で実施した。この試験は、ゴムの筒状容器に試料(ハニカム構造体)を入れ、アルミ製板で蓋をして水中で等方加圧圧縮を行う試験である。実施例は、従来のハニカム構造体(同一のセル形状、隔壁厚さ、セル数及び目封止部の流路方向(軸方向)長さであって、目封止部と隔壁の間に隙間のないハニカム構造体)と有意な差は認められず(表には、記載せず)、隙間が形成されていても強度に問題は発生しなかった。
耐熱衝撃性は、電気炉スポーリング試験によって評価し、自動車規格「自動車排気ガス浄化触媒用セラミックモノリス担体の試験方法」M505−87(社団法人自動車技術会制定)に記載の方法で実施した。耐熱衝撃温度は、電気炉温度を25℃ステップで上げて行き、ハニカム構造体にクラック等の破壊が生じない最高温度とした。電気炉スポーリング試験においては、従来のハニカム構造体(同一のセル形状、隔壁厚さ、セル数及び目封止部の流路方向(軸方向)長さであって、目封止部と隔壁の間に隙間のないハニカム構造体)に対し、耐熱衝撃温度に有意な差がない場合を△、25℃アップした場合を○、50℃以上アップを◎、逆に、低下した場合は×とした(試験個数は各水準につき3個。)。
スス(粒子状物質)濃度1mg/m3、排ガス温度200℃、及び排ガス流量2.4Nm3/minの条件で、軽油バーナーからの排ガスをハニカム構造体に流し、ススがハニカム構造体に堆積する前の初期状態において、上流(ハニカム構造体に流入する前)及び下流(ハニカム構造体から流出した後)のスス粒子数を測定した。スス粒子数の測定は、TSI社製、SMPS(Scanning Mobility Analyzer)を使用してスス粒子をカウントすることにより行った。初期捕集効率は、80%以上であれば合格とした。従来のハニカム構造体(同一のセル形状、隔壁厚さ、セル数及び目封止部の流路(軸方向)方向長さであって、目封止部と隔壁の間に隙間のないハニカム構造体)に比べ、カウント数に有意な差がないものを○、増加しているもの(従来のものより多くのススが漏れ出ているもの)は×とした。以上の結果を表1及び表2に示す。
Claims (5)
- 多孔質の隔壁により仕切られた軸方向に貫通し流体の流路となる複数のセルを有し、所定のセルの一方の端部が当該セル内に充填された目封止材料からなる目封止部により封止され、残余のセルについては前記所定のセルとは反対側の他方の端部が同様に目封止部により封止されており、
一部の前記セルには、前記目封止部と前記隔壁との間に20μm以上の隙間が形成され、前記隙間は、前記軸方向の長さが、前記目封止部の前記軸方向の長さの50%以上95%未満、かつ、前記軸方向に垂直な面における長さが、前記セルの内周面の長さの20%以上50%以下であり、前記目封止部の数の少なくとも1/3以上形成されているハニカム構造体。 - 前記セルの形状は、四角形、六角形、四角形と六角形、及び四角形と八角形の組み合わせのいずれかである請求項1に記載のハニカム構造体。
- 前記隙間は、前記セルの1辺または2辺に形成されている請求項2に記載のハニカム構造体。
- 前記目封止部の前記軸方向の長さは、5mm以下である請求項1〜3のいずれか1項に記載のハニカム構造体。
- 請求項1〜4のいずれか1項に記載のハニカム構造体の製造方法であって、
前記目封止部が形成される前の前記ハニカム構造体の前記端面に、一部の前記セルの開口に対応するように開口したマスクを備え、
そのマスク上またはマスクの表面と同一平面上に流動性を有する目封止材料を供給し、
前記マスクの表面上にて、その表面に対して鋭角に配置されて前記目封止材料を加圧するための加圧面を有する加圧部材を移動させることにより、前記加圧面にて前記目封止材料を加圧して前記ハニカム構造体の前記セル内に前記目封止材料を充填して前記目封止部を形成するハニカム構造体の製造方法。
