Abstract
【解決手段】非金属繊維をエポキシ樹脂に含浸して、当該繊維が1枚のシートをなすよう整列させるステップと;前記シートから複数のプレプレグを切り出すステップと;前記プレプレグを、圧縮成型の型枠内に堆積するよう積層するステップと(好ましくは、プレプレグは、繊維が縦方向及び/又は横方向のプレプレグを交互に繊維が交差するよう配置される);高温下で圧縮成型するステップと;圧縮枠から成型品を取り出すステップとを具える成型品の製造方法である。この製造方法により成型された成型品が提供される。好ましくは、この成型品はJ型パイロン(11)とソールプレート(23)を具える義足である。

Description
(a)上端部の強度を得るため上端部を厚く構成する必要があった。あるいは上端部の幅を広くする必要があった。
(b)層や薄片の数を増やすことが重要であり、このため、パイロンの厚さがユーザの体重や行動レベルに応じて増大していた。
(c)パイロンの幅を狭くすると強度を維持するのに層を追加する必要がある。
(d)足部の厚みをアンクル部に比べて減少させ、アンクル部の厚みをすね部に比べて減少させるべく、様々な可動エリアにおけるパイロンの厚みを逐次減少させるのが重要と考えられていた。
(a) 非金属繊維をエポキシ樹脂に含浸して、当該繊維が1枚のシートをなすよう整列させるステップと;
(b) ステップ(a)で作成したシートから複数のプレプレグを切り出すステップと;
(c) ステップ(b)で得られたプレプレグを、圧縮成型の型枠内に堆積するよう積層するステップと;
(d) 高温下で圧縮成型するステップと;
(e) 圧縮枠から成型品を取り出すステップとを具えることを特徴とする方法が提供される。

Claims (28)
- 成型品の製造方法であって:
(a) 非金属繊維をエポキシ樹脂に含浸して、当該繊維が1枚のシートをなすよう整列させるステップと;
(b) ステップ(a)で作成したシートから複数のプレプレグを切り出すステップと;
(c) ステップ(b)で得られたプレプレグを、圧縮成型の型枠内に堆積するよう積層するステップと;
(d) 高温下で圧縮成型するステップと;
(e) 圧縮枠から成型品を取り出すステップとを具えることを特徴とする方法。 - 請求項1に記載の方法において、前記ステップ(a)は、ドラム巻き付け技術を用いて前記含浸させた繊維をドラムに巻き付け、ドラム表面の剥離紙上に繊維で前記繊維でなる中間コンポジットシートを作成し、前記剥離紙を取り外す際に、前記ドラム上に形成された中間シートをカットすることにより前記ステップ(a)のシートを得ることを特徴とする方法。
- 請求項1に記載の方法において、ホットメルト技術を用いて、溶融させた樹脂に含浸した繊維を、連続シートとして構成された剥離紙上に敷いてロールとして蓄積することを特徴とする方法。
- 請求項1に記載の方法において、ステップ(a)のシートの繊維がすべて同一又は類似の向き又は方向であることを特徴とする方法。
- 請求項1に記載の方法において、ステップ(b)の各プレプレグの繊維がすべて縦方向に配列されていることを特徴とする方法。
- 請求項5に記載の方法において、ステップ(b)で折り重ねステップを行って各プレプレグの繊維の配向が交差するよう配置されることを特徴とする方法。
- 請求項1に記載の方法において、ステップ(b)で中間シートは15°、221/2°、30°、45°、60°の群から選択される多種の異なる角度にカットされ、前記プレプレグに折り畳まれる前の最終的なシートの両側が垂直に対し等しい角度の斜度を有することを特徴とする方法。
- 請求項7に記載の方法において、前記角度が30°と45°から選択されることを特徴とする方法。
- 請求項5に記載の方法において、ステップ(c)のプレプレグの積層体が、縦方向及び/又は横方向に配列された繊維でなるプレプレグと交互に交差する配向の繊維のプレプレグでなることを特徴とする方法。
- 請求項1に記載の方法において、前記中間シートが縦方向及び/又は横方向に配列された繊維で形成され、四角形又は正方形のシートをなすことを特徴とする方法。
- 請求項2に記載の方法において、前記中間シートは、前記ドラムの外側面に形成されたカット線又は溝であって、その角度が、繊維が交差するプレプレグでは15°、221/2°、30°、45°、60°の群から選択されたものであり、縦方向と横方向の繊維のプレプレグでは0°である線又は溝により実現することを特徴とする方法。
- 請求項1に記載の方法において、ステップ(d)は、異なる重量又は成型品の異なる体重カテゴリ用でも同じ寸法形状の型枠を用いて達成されることを特徴とする方法。
- 成型品であって、当該成型品が熱硬化性エポキシ樹脂に含浸した非金属繊維でなる複数の層を具えるコンポジット材料で形成されており、当該成型品の少なくとも一部が、不連続又はカットされた繊維であって少なくとも一部が交差するよう配列された繊維で形成されていることを特徴とする成型品。
- 請求項13に記載の成型品であってパイロンに成形された成型品。
- 請求項13に記載の成型品であってJ型パイロンに成形された成型品。
- 請求項13に記載の成型品であってソールプレートに成形された成型品。
- 請求項13に記載の成型品であって、ソールプレートに取り付けられたJ型パイロンの組み合わせでなり、全体で義足をなす成型品。
- 請求項13に記載の成型品において、パイロンの少なくとも外側が、縦方向及び横方向に交差する繊維の層を交互に重ねて形成されていることを特徴とする成型品。
- 請求項15に記載の成型品において、前記J型パイロンは上側すね取り付け部と、下側すね部と、アンクル領域とを具えることを特徴とする成型品。
- 請求項19に記載の成型品において、前記上側すね取り付け部の幅がほぼ一定であることを特徴とする成型品。
- 請求項19に記載の成型品において、前記下側すね部の幅が、前記アンクル領域に近づくにツレ外側に拡がることを特徴とする成型品。
- 請求項19に記載の成型品において、前記アンクル領域の下側又は自由端部に近接する位置は僅かに凹面に曲げられていることを特徴とする成型品。
- 請求項16に記載の成型品において、前記ソールプレートは前記J型パイロンのアンクル領域に比較して実質的に幅が広いことを特徴とする成型品。
- 請求項16に記載の成型品において、前記ソールプレートはヒール部とつま先部を具えることを特徴とする成型品。
- 請求項23に記載の成型品において、前記ソールプレートはヒール部とつま先部とを具え、前記ヒール部は前記アンクル領域に接合する箇所が相補的又は対応するよう曲げられていることを特徴とする成型品。
- 請求項13に記載の成型品において、重量に拘わらず同じ寸法と形状であることを特徴とする成型品。
- 樹脂に含浸した複数の非金属繊維を互いに平行に配列してなり、前記繊維の少なくとも一部が同じ長さにカットされていることを特徴とするプレプレグ。
- 樹脂に含浸した複数の非金属繊維を切り出して形成され、前記繊維の少なくとも一部が互いに交差していることを特徴とするプレプレグ。
