Abstract
【解決手段】熱処理に続いて焼入れ処理したチタン合金の熱処理で、合金の温度を、合金の再結晶温度よりも高く、合金のベータ-トランサス温度よりも低い温度まで上げて、合金内部で移相を引き起す。あらかじめ定められた時間の間に熱処理を行った後で、合金を急速に焼入れして、熱処理により誘起した移相状態を保つ。チタン合金の微細構造は、細粒アルファベータ相の微細構造から、実質的に等軸アルファ相および針状または板状アルファ相から成る微細構造に変化する。成形される人工器官は、例えば、25%と75%の間の針状アルファ相を含む微細構造を有することがある。

Description
先行技術に対する改良品であるチタン合金が必要とされる。
当該微細構造を呈するチタン人工器官は、好都合なことに、耐フレッティング疲労性が向上した。さらに、本方法では、人工器官の全体は、個々の器官とは対照的に、微細構造を改良して、人工器官に後処理を施すことができる。すなわち、冷間作業などにより、付加的な特性変化を人工器官の表面に分与することができる。
ある形態では、本発明は、以下の手順などのチタン合金の微細構造を改良するための方法を規定する。すなわち、合金の再結晶温度よりも高く、合金のベータ-トランサス温度よりも低い最大温度に、チタン合金を加熱する手順、合金を最大温度に保持する手順、およびチタン合金を焼入れする手順を含む方法である。
別の形態では、本発明は、以下の整形外科用人工器官を規定する。すなわち、250倍に拡大した前記微細構造の顕微鏡写真の面積の20%と75%の間の針状アルファ相を含む微細構造を有するチタン合金などの人工器官を規定している。
さらに別の形態では、本発明は、以下の手順などのチタン合金の微細構造を改良するための方法を規定する。すなわち、1675°Fと1775°Fの間の最大温度にチタン合金を加熱する手順、3時間から6時間の間で最大温度に合金を保持する手順、およびチタン合金を焼入れする手順を含む方法であって、成形するチタン合金には、250倍に拡大した前記微細構造の顕微鏡写真の面積の20%から75%の間を占める針状アルファ相を含む微細構造を有する。
例えば、Ti-10V-2Fe-3Al, Ti-3Al-2.5V, Ti-5Al-2Sn-2Zr-4Mo-4Cr, Ti-6Al-2Sn-2Zr-2Mo-2Cr-0.25Si, Ti-6Al-2Sn-4Zr-6Mo, Ti-6Al-4V ELI, Ti-6Al-6V-2Sn-0.75Cu, Ti-7Al-4Mo,Ti6Al-7Nb, およびTi-8Mnなどがある。
Ti-6Al-4Vは、整形外科用人工器官を製造するために使用するチタン合金であり、数多くの商業的供給源から容易に調達できる。一般に、図1に示したように、ストックTi-6Al-4Vは、合金が微粒子アルファ-ベータ微細構造を有する圧延焼入れ処理をされた状態で受け取る。この状態では、アルファ相は図2に示す六方最密結晶構造を有し、ベータ相は図3に示す体心立方晶構造を有する。圧延焼入れ処理したTi-6Al-4Vの融点はおよそ2420°F(1327℃)と3020°F(1660℃)の間にあり、ベータ-トランサス温度はおよそ1777°F(969.4℃)と1813°F(989.4℃)の間にある。ベータ-トランサス温度は、その温度よりも上の温度では、微細構造が完全にベータ相から成る温度である。さらに、圧延焼入れ処理したTi-6Al-4Vの再結晶温度はおよそ1695°F(923.9℃)である。
Ti-6Al-4Vの微細構造を改良することにより、その物質の物理特性をそれに応じて変えることができる。以下に述べる本方法を用いて、Ti-6Al-4Vの微細構造は、等軸アルファ相(図4−8の少し明るくみえる部分)およびベータマトリックスの針状または板状アルファ相(図4−8の少し暗くみえる部分)を形成するように改良される。等軸アルファ相と針状アルファ相は両方とも、図2に示す六方最密結晶構造を有する。しかし、等軸アルファ相と針状アルファ相の対応する原子間の各距離は変動することがあり、2つの相の間の外観の相違をもたらす。針状または板状アルファ相は、圧延焼入れ処理したTi-6Al-4Vのベータ相成分の変換からの核形成および成長により形成される。図4に示すように、針状アルファ相はバスケットウィーブ構造のようにみえる。針状アルファ相物質の各個々の粒子には、いっしょになってコロニーを構成する1つ以上の同等配向領域を含むことがある。該コロニーは、さらに他の組合せでは、合成バスケットウィーブ構造を構成する。以下に詳述するように、本方法で処理したTi-6Al-4Vは、圧延焼入れ処理をしたTi-6Al-4Vよりも、ずっと大きな針状アルファ相組成およびより大きなフレッティング疲労耐性がある。
本方法に従って作ったチタン合金または人工器官が、フレッティング疲労耐性の向上を呈する厳密なメカニズムは、現時点では具体的に理解されていないが、向上したフレッティング疲労耐性は、増大した針状アルファ相組成から得られたものと考えられる。特に、改良微細構造は亀裂核の形成および初期亀裂の伝播を遅延させることがあり、針状アルファ相は割れ止めとして作用することがあって、個々の亀裂を、その好適経路から逸脱させて、圧延焼入れ処理したTi-6Al-4Vに存在するアルファ-ベータ界面よりもむしろ針状アルファ粒子間の経路に従わせるものと考えられる。経路中で亀裂が急激に変化すると、亀裂の周囲の基質は変化した方向にも合わせなければならない。これは亀裂伝播中の物質内に、より大きな破断面積をもたらすことがあり、破断前に物質にもっと多くのエネルギーを吸収させ、抑制された亀裂を再び開始するために特別なエネルギー入力を必要とすることがある。したがって、亀裂抑制および破断面積最大化は、亀裂耐性能力、すなわち不具合もなく亀裂形成を受け入れる物質の能力を高めて、物質のエネルギー吸収能力を増大させる。これらは物質の全体的な靭性およびフレッティング疲れ破壊耐性を示している。したがって、針状アルファ相構造のパーセンテージが指定範囲内である微細構造を有する物質は、向上したフレッティング疲労耐性を有することがある。
チタン合金の微細構造を改良する典型的方法を、Ti-6Al-4Vおよび図9から図11を参照して述べる。まず、図9および図11の各々を参照して、手順20および40で、圧延焼入れ処理したTi-6Al-4Vを受け取る。図11の手順42を参照して、ある典型的な実施態様では、チタン合金を加工して、図9の大腿骨ステム10などの整形外科用人工器官を成形する。大腿骨ステム10は、モジュール式近位大腿骨人工器官の1つの構成部品で、本体12と連結機構14を含む。本体12は大腿の髄内管の内部での移植用に構成され、連結機構14はモジュール式大腿骨人工器官の大腿骨頸部(図示していない)などの別の構成部品に固定するために構成されている。本書では大腿骨ステム10として示してあるが、本発明は、例えば、寛骨臼カップ、脛骨部品、別の大腿骨遠位部品、浅窩部品、または上腕骨部品などのチタン合金から成形する整形外科用人工器官を成形するために使用することができる。さらに、“機械加工”の用語は、整形外科インプラントを作り出す工程を指すために使用し、網状成形などの整形外科インプラントの最終寸法を作り出す工程を含む。
図10および11を参照して、圧延焼入れ処理したTi-6Al-4Vおよび/またはそれから成形する整形外科用人工器官は、その後、真空炉のなかで熱処理、すなわち再結晶熱処理される。さらに、以下に含める典型的方法および該例の炉を真空炉として述べるが、不活性大気を保存することのできる炉を使用することができる。真空炉では、手順26と48においてTi-6Al-4Vの温度を規定の設定温度まで上げる。規定設定温度は、例えば、最低1675°F(912.8℃)、1700°F(927℃)、または1725°F(941℃)、または最大1750°F(954℃)、1775°F(968.3℃)または1800°F(982℃)にすることができる。さらに、温度は、手順22と44において設定温度よりも下の予設定温度まで暫定的に上げて、手順24と46において短い予設定時間(例えば、最小2分、5分、または10分、または最大15分、20分、または30分)の間保持して、合金を均質化させてから設定温度に上げることができる。均質化は、合金全体に熱を均一に分布させ、合金の全質量が所望温度に達することを確実にする。真空炉の設定温度は、手順28と50において規定設定温度(例えば、最小2時間、3時間、または4時間、または最大6時間、7時間または8時間)に保たれる。
設定時間が終了すると続いてTi-6Al-4Vは、図10および図11の手順30と52においてアルゴン焼入れ処理される。以下に記載する典型的方法および例においてアルゴン焼入れ処理を用いるときに、本方法では、別の実質的に不活性な物質または不活性ガス、例えば、周期表の第VIII族の元素のいずれか、および窒素など、および加熱したチタン合金を急速冷却することのできる液化窒素の液体などを利用できるということを理解しておくべきである。ある実施例では、炉にアルゴンガスを大量に注ぎ込み、炉の中の合金を取り囲んで、アルゴン焼入れ処理をする。アルゴンガスは、−100°F(−73℃)と−125°F(−87.2℃)の間におおよそ温度を保っている。別の実施例では、合金を水中に浸して水焼入れ処理をする。この実施例では、合金の外面を酸化することができ、該合金にはさらにフライス加工をして酸化層を除去することができる。図10の手順32を参照すると、ある典型的な実施例では、Ti-6Al-4Vの微細構造を改良した後で、Ti-6Al-4Vを機械加工して、図9の大腿骨ステム10などの整形外科用人工器官を成形する。
ある実施例では、図3、4、5、および6に示すように、成形したTi-6Al-4Vの微細構造には、前記バスケットウィーブ構造から成っている30%から55%の間の範囲の濃度の針状アルファ相を含む。しかし、針状アルファ層の濃度は、最小20%、30%、または40%、または最大50%、60%、または75%になることがある。本方法で用いるように、針状アルファ相濃度のパーセンテージは、250倍に拡大した針状アルファ相から成る合金の微細構造の顕微鏡写真の合計面積を見積もったパーセンテージである。
例
以下の例は本発明を例証するために提示したものであって、本発明を限定するものではない。以下の略称は例のなかで使用している:

圧延焼入れ処理をしたTi-6Al-4Vを、各々ミッドステムのモールステーパーを有する10個の完全なモジュール式股関節に成形した。モールステーパーの雄部を含む各モジュール式部品を熱処理した。個々のモジュール式部品を、ペンシルベニア州のSoudertonにあるバキューム・ファーニス・システムズ・コーポレーション製モデルH26真空炉の中に入れて、その温度を25°F(14℃)/分から1000°F(538℃)に上げた。1000°F(538℃)では、その温度を10分間保ち、均質化、すなわち部品全体にわたる熱の均一分布化を行った。10分後に、温度を25°F(14℃)/分から1500°F(816℃)に上げて、15分間その状態のままにして、さらに均質化を行った。次に、温度を20°F(11℃)/分から1725°F(940.6℃)に達するまで上げて、その状態を4時間保った。4時間後に、平均温度が−116.5°F(−82.50℃)のアルゴンガス蒸気を直接炉に注入してTi-6Al-4V部品をアルゴン焼入れ処理した。炉の内部温度が約72°F(22℃)に達したときに、炉へのアルゴンガスの流れは停止した。
アルゴン焼入れ後に、熱処理した部品と圧延焼入れ処理した部品を疲労試験した。モールステーパーの雌部を含むモジュール式股関節を、雄部品のテーパーに組み付けて、ミッドステムモジュール式接合部の0.25インチ下に骨セメントを入れた。解剖学的方位、すなわち内側/横方向に15°、前後方向に10°傾斜し、12°前傾し、10 Hzの周波数の周囲条件において、取り付けた試験片に疲労試験を実施した。ミネソタ州ミネアポリスのMTSシステムズ・コーポレーションが製造したMTS電気油圧式試験機を使用して垂直に負荷をかけた。最初の試験片は、一千万サイクルまたは破壊するまで(いずれか早く起こる方)、正弦波で繰り返し負荷をかけた。最初の試験の完了後、次の試験片は、前の試験結果によって異なるもっと高い、もしくは低い負荷で試験した。前の試験片が一千万サイクル負荷をかけても破壊しなかった場合には、前の負荷の約10%だけ負荷を増加させた。逆に、前の試験片が破壊した場合には、前の負荷の約10%だけ負荷を減らした。半対数目盛に負荷対サイクル回数のグラフを描いて、各微細構造状態におけるフレッティング疲労強度を測定した。疲労試験は、さまざまな時間にわたり熱処理した10個の個々の試験片を含んでいる2つの別の群の試験片で繰り返し行った。
試験では、圧延焼入れ処理した雄テーパー部品のフレッティング疲労強度が平均3113Nであるのに対して、熱処理した雄テーパー部品のフレッティング疲労強度は平均4003Nであることが分かった。これは、熱処理した雄テーパー部品のフレッティング疲労強度が、ミッドステム接合部における圧延焼入れ処理した雄テーパー部品よりも約30%だけ増加していることを示している。
さらに他の試験では、熱処理した試験片の疲労強度が、圧延焼入れ微細構造条件と比べて8%から10%の間で減少したことも明らかとなった。この値は、ミネソタ州ミネアポリスのMTSシステムズ・コーポレーションが製造したMTS電気油圧式試験機で、周囲大気中で30Hzの周波数において、各微細構造条件の10個の試験片に、一定応力振幅疲労試験をして測定した。試験方法および結果分析は、ASTM試験方法E 468-90、“金属材料の一定振幅疲労試験結果のプレゼンテーションのための標準手順”に従って行った。
さらに、熱処理した雄テーパー部品は、ロックウェル硬度目盛でRc 27.5の測定硬度であり、圧延焼入れ処理した雄テーパー部品のRc 32の硬度と比べて約Rc 4.5の減少だった。ロックウェル硬度試験は、ASTM E 18-93、“金属材料のロックウェル硬度およびロックウェル表面硬度の標準試験法”に従って行った。
鍛造圧延焼入れ処理したTi-6Al-4V ELIチタン合金棒(ASTM F-136-02A)を、カリフォルニア州カリフォルニアのスープラ・アロイ社から入手した。鍛造合金は、5インチの長さに切断した0.75インチの丸棒金属材料であった。各試験片を、さまざまな熱処理サイクルに暴露させた。ペンシルベニア州Soudertonのバキューム・ファーニス・システムズ・コーポレーション製のモデルH26真空炉を使用して、均質化させるために2つの断続的な設定期間に、テスト試片の温度を25°F(14℃)/分の割合で、所望温度に上げた。表2に示すように、その最大温度は1675°F(913℃)〜1800°F(982℃)の中で選んだ。テスト試片はすべて4時間加熱した。同時に、表3に示すように、テスト試片を、1725°F(941℃)で2時間から8時間の間で加熱時間を変化させてさらした。設定どおりの加熱後に、平均温度−116.5°F(−82.5℃)のアルゴンガスを流し込み、各試片をアルゴン焼入れした。

加熱および焼入れ時には、イリノイ州ブラッフ湖のビーラー社製Vibromet 2振動つや出し器を使用して各テスト試片から金属組織試験片を作成して、ドイツのカール・ツアイス・ミクロイマージング有限会社(Carl Zeiss Microimaging GmbH)製のZeiss Axiovert 200 MAT顕微鏡およびAxiovision画像分析ソフトウェアを用いて検査および分析した。その結果を以下の表4に示す。

金属組織分析結果
この結果は、針状アルファ相は、1675°Fから1775°Fの間で得ることができることを示している。加えて、Ti-6Al-4V微細構造を向上させるための熱処理手順の最適設定時間範囲は3時間と6時間の間である。この(設定した)時間範囲によって、25%〜75%の範囲の針状アルファ相を得られた。さらに、2つの時間/温度の組合せで、針状アルファ相微細構造の極限範囲が生じた。第一には、1800°F(982.2℃)の温度までの加熱では、90%を超える針状アルファ相を生じた。この温度は、使用する特定Ti-6Al-4Vチタン合金のベータ‐トランサス温度よりも高いので、最初はベータ相に完全に変換した。しかし、焼入れ中にメタ安定ベータ相が、針状アルファ相もしくは変換されたベータ相を経て変換され、先のベータ粒子境界は針状アルファ相によってはっきりと蒸着された。ベータトランサス温度よりも高い温度の加熱後に得られた針状アルファ相は、ベータトランサス温度よりも低い(しかし合金の再結晶温度よりも高い)温度で加熱して得られるアルファ相の粒子よりも大きな形状をしていて、医療用インプラントでの有用性は低いことがある。さらに、前のベータ粒子境界に沿った針状アルファ相の成長は合金の脆性を増大させ、合金の物性において不整合性をもたらす。他方、核形成および成長プロセスを抑えるのに十分な焼入れ速度であるならば、ベータ相はマルテンサイトに変換することができるので、生成する微細構造は針状アルファを有しない。第二には、Ti-6Al-4Vチタン合金を1725°F(940.6℃)に暴露した時間よって、アルファ相は球形にされるので、8時間の加熱では針状アルファ相は0%であった。
本発明は好適な構想を持って述べてきたが、本発明は、この開示の精神と範囲内でさらに改良することができる。したがって、本出願は、その一般原理を用いる発明のすべてのバリエーション、用途、または適応をカバーすることが意図されている。さらに、本出願は、本発明が関係しているか添付の特許請求の範囲内にある技術上の公知または慣例範囲内から自明のものとして本開示から逸脱した内容をカバーすることも意図されている。
Claims (16)
- 合金の再結晶温度よりも高く、合金のベータ-トランサス温度よりも低い最大温度に、チタン合金を加熱する手順、合金を最大温度に保持する手順、およびチタン合金を焼入れする手順から成るチタン合金の微細構造を改良するための方法。
- 請求項1に記載する方法にて、前記焼入れ手順後に、チタン合金を機械加工して整形外科用人工器官を成形する付加的手順をさらに含む方法。
- 請求項1に記載の方法にて、前記加熱手順のチタン合金が機械加工した整形外科用人工器官である方法。
- 請求項1に記載の方法にて、前記の保持手順を3時間と5時間の間に行う方法。
- 請求項1に記載の方法にて、前記加熱手順のストックチタン合金が圧延焼入れ処理したTi-6Al-4V合金である方法。
- 請求項1に記載の方法にて、前記焼入れ手順が不活性物質への暴露を含む方法。
