【発明の属する技術分野】
本発明は、一対の電極に挟持された発光層を備えた、有機エレクトロルミネッセンス素子(有機電界発光素子、有機EL素子)や無機エレクトロルミネッセンス素子(無機電界発光素子、無機EL素子)等の自発光素子が基板上に形成された自発光デバイスに関する。

【従来の技術】
従来、有機エレクトロルミネッセンスデバイス(有機電界発光デバイス、有機ELデバイス)や無機エレクトロルミネッセンスデバイス(無機電界発光デバイス、無機ELデバイス)等の自発光デバイスによる照明装置やディスプレイが提案されている。

しかし、自発光デバイスは、発光層で発せられた光のうちでデバイス外部に取り出せる割合が低い(光取出効率が低い)ことが知られている。これは、自発光デバイスを構成する各層の屈折率が異なることに起因している。

例えば、図18に示すようなボトムエミッション型の有機ELデバイスにおいても、前記同様の理由により、有機発光層211で発せられた光すべてが、透明電極である第一電極201及び透明な基板100を介してデバイス外部へ出射されず、光h4のようにデバイス内部で減衰してしまったり、光h5のようにデバイスの端部から外部へ出射されてしまったりする。

このように、従来の自発光デバイスは、発光層で発生した光すべてを光出射面Aからデバイス外部へ取り出すことはできなかった。

そこで、透明基板に凹凸面を設け、この凹凸面上に有機EL素子を形成する第一の従来技術が提案されている(例えば特許文献1を参照。)。第一の従来技術は、凸部ごと又は凹部ごとに一画素を設けることにより、凹凸に起因して生じる段差において発光膜の中に閉じこめられる光を反射させ、透明基板の外部に取り出せる光量を増やす無機ELデバイスによるディスプレイに関する技術である。

一方、発光層を基準として光取出側とは反対側に設ける電極として、Al等の光反射性を有する電極を用いたり、光取出側とは反対側に光反射部材を設けたりするなどして、発光層から光取出側とは反対側に出射された光を光取出側へ反射させて光取出効率を高くする場合、特に非発光時に、外部から入射された光を鏡面反射してしまうという問題もある。

そこで、透明基板上に位置的にランダムなドット状の凹凸を設け、この凹凸上に複数の電極や発光層等を設ける第二の従来技術が提案されている(例えば特許文献2を参照。)。第二の従来技術によれば、金属電極の鏡面反射による像の映り込みを防止する。

また、有機EL素子が形成された有機ELデバイスを液晶表示パネルのバックライトとして用いる液晶表示装置において、有機ELデバイスの基板に凹凸を設ける第三の従来技術も提案されている(例えば特許文献3を参照)。第三の従来技術によれば、凹凸を設けることで基板に拡散板としての機能を持たせ、有機ELデバイスを反射板として用いる場合における鏡面反射を防止している。

【発明が解決しようとする課題】
しかしながら、第一の従来技術のように、基板に凹凸面を設け、当該凹凸面上に自発光素子を形成しても光取出効率は高くならない場合がある。凹凸の形状によっては、凹凸面が設けられていない平坦な自発光デバイスよりも、光出射面から外部へ取り出される光の量が少なくなってしまうこともあるからである。

また、凹凸の形状によっては、図20(a)に示すように、凹凸面上に自発光素子を形成する際、自発光素子を構成する各層(特に発光層)の膜厚が場所によって変わってしまったり、(b)に示すように、電極同士が接触してしまう部分が生じてしまったりする。
(a)に示すように、他の部分(例えば図中C)に比べて発光層211の膜厚の薄い部分(例えば図中B)は、他の部分よりも低抵抗となるために電流が流れやすくなる。そのため、他の部分よりも輝度が高くなってしまう。さらに、電流が多く流れると、この部分の温度が高くなり、より低抵抗となって、より電流が流れてしまい、より輝度が高くなる。このような理由により、作成したデバイスに輝度むらが発生してしまう場合がある。さらに、この現象により、発光層211の特定の部位に多量の電流が流れてしまい、当該箇所の素子寿命が短くなってしまい、結果としてデバイスを使用可能な期間が限定されてしまう可能性がある。
(b)に示すように、発光層211が設けられない部分(例えば図中E)ができてしまうと、多くの電流がこの部分を流れる。したがって、発光層211(例えば図中D)に電流が流れにくくなり、十分な輝度が得られない場合もある。

さらに、自発光デバイスは、特定方向における輝度が高いことが要求される。これは、自発光デバイスからの光を利用する/見る利用者は、通常、自発光デバイスに対して特定の方向(一般には自発光デバイスの光取出側/光取出面の法線方向)にいるからである。

一方、第三の従来技術のように反射板としても用いる場合には、単に鏡面反射を防止するだけでなく、反射光の特定方向の輝度を高くする必要がある。例えば、液晶表示装置のバックライトとして用いられる場合、図21に示すように、液晶表示装置8の使用環境において、太陽や蛍光灯などの光源9があると想定される方向(一般には装置8の表示面80の法線Hに対してθ=20〜40度程度、好ましくはθ=30度程度の方向)から光が入射された場合に、鏡面反射しないだけでなく、表示面80の法線H方向(θ=0度程度)の輝度が高くなければならない。

本発明は、上記問題点に鑑みなされたものであり、凹凸面が設けられていない自発光デバイスよりも光取出側から出射される光の量が実質的に多く、かつ、輝度むらのない自発光デバイスを提供することを第一の目的とする。
また、光出射側における特定方向の輝度が高い自発光デバイスを提供することを第二の目的とする。
さらに、反射板として用いた場合に、鏡面反射しないだけでなく、光源があると想定される方向から光が入射された場合に特定方向の輝度が高い自発光デバイスを提供することを第三の目的とする。

【課題を解決するための手段】
上記目的を達成するために、本発明に係る第一の自発光デバイスは、一対の電極に挟持された発光層を備えた自発光素子が基板上に形成され、基板は、一方の面が、複数の凹凸を有する凹凸面とされ、当該凹凸面は、下記(i)、(iii)、(v)及び(vii)のいずれかの条件を具備し、自発光素子は、基板の凹凸面上に、凹凸に沿って形成されていることを特徴とする。
(i)JIS B0601−1994による算術平均粗さRaと凹凸の平均間隔Smとの比Ra/Smが0.008以上0.09以下。
(iii)JIS B0601−1994による算術平均粗さRaと局部山頂の平均間隔Sとの比Ra/Sが0.009以上0.10以下。
(v)JIS B0601−1994による十点平均粗さRzと凹凸の平均間隔Smの比Rz/Smが0.05以上0.22以下。
(vii)JIS B0601−1994による十点平均粗さRzと局部山頂の平均間隔Sの比Rz/Sが0.05以上0.25以下。

また、上記凹凸面が、下記(ii)、(iv)、(vi)、(viii)のいずれかの条件を具備するように設計すれば、さらに光反射特性もよい自発光デバイスを得ることも可能となる。
(ii)JIS B0601−1994による算術平均粗さRaと凹凸の平均間隔Smとの比Ra/Smが0.008以上0.03以下。
(iv)JIS B0601−1994による算術平均粗さRaと局部山頂の平均間隔Sとの比Ra/Sが0.009以上0.03以下。
(vi)JIS B0601−1994による十点平均粗さRzと凹凸の平均間隔Smの比Rz/Smが0.05以上0.14以下。
(viii)JIS B0601−1994による十点平均粗さRzと局部山頂の平均間隔Sの比Rz/Sが0.048以上0.12以下。

本発明に係る第二の自発光デバイスは、一対の電極に挟持された発光層を備えた自発光素子が基板上に形成され、基板と自発光素子との間に、上記(i)〜(viii)のいずれかの条件を具備した凹凸面を有する中間層を有し、自発光素子は、中間層の凹凸面上に、凹凸に沿って形成されている。この自発光デバイスによっても、第一の自発光デバイスと同等以上の作用効果を得ることができる。

本発明に係る第三の自発光デバイスは、一対の電極に挟持された発光層を備えた自発光素子が基板上に形成され、基板側に設けられた電極は、発光層側に、上記(i)〜(viii)のいずれかの条件を具備した凹凸面が形成され、発光層及び他の電極は、凹凸に沿って形成されていることを特徴とする。この自発光デバイスによっても、第一の自発光デバイスと同等以上の作用効果を得ることができる。

なお、上記第一〜第三の自発光デバイスは、凹凸が設けられた面(凹凸面)がそれぞれ下記条件(a)又は(b)を満たしている。
(a)JIS B0601−1994による凹凸の平均間隔Smが、発光層から発せられる光の波長の内で最も長いものの3倍以上200倍以下。
(b)JIS B0601−1994による局部山頂の平均間隔Sが、発光層から発せられる光の波長の内で最も長いものの3倍以上200倍以下。

また、上記第一〜第三自発光デバイスは、自発光素子が有機エレクトロルミネッセンス素子の場合に特に効果が高い。

【発明の実施の形態】
以下、本発明の実施の形態について図面を参照しながら詳細に説明する。なお、図1〜図17において、同一の符号を付して示す構成要素は、それぞれ同等物又は類似物であることを示す。まず、第一の有機ELデバイスについて説明する。

《第一の有機ELデバイス》
第一の有機ELデバイスは、図1に示すように、透明基板1の一方の面(光入射面)11に複数の凹凸が設けられ、光入射面11上に有機EL素子2が形成されている、ボトムエミッション型の有機ELデバイスである。

〈基板1〉
基板1は、有機EL素子2を支える、主として板状の透明な部材であり、有機EL素子2が形成される面である光入射面11と、光入射面11に対向する側に設けられる光出射面10とを有する。基板1は、有機EL素子2から光入射面11を介して光が入射され、この入射された光を光出射面10からデバイス外部へ出射する。

第一の有機ELデバイスでは、光入射面11は、複数の凹凸が形成されており、下記条件(i)を具備している点を特徴とする。
(i)JIS B0601−1994による算術平均粗さRaと凹凸の平均間隔Smとの比Ra/Smが0.008以上0.09以下。

また、有機ELデバイスに良好な反射特性を付与するには、光入射面11は、上記条件(i)の代わりに下記条件(ii)を具備するようにする。
(ii)JIS B0601−1994による算術平均粗さRaと凹凸の平均間隔Smとの比Ra/Smが0.008以上0.03以下。

なお、上記(i)及び(ii)のいずれの条件を採用する場合でも、凹凸面である光入射面11は下記条件(a)又は(b)を満たす。
Sm又はSを下記下限値以上にすると、幾何光学シュミュレーションを行うことが可能となり、作製する有機ELデバイスの光学特性の設計が極めて容易になるからである。
また、Sm又はSを下記上限値以上にすると、実質的に平面と同じになってしまうからである。すなわち、凹凸が設けられていない状態とほぼ変わりがなくなってしまうからである。
(a)JIS B0601−1994による凹凸の平均間隔Smが、発光層から発せられる光の波長の内で最も長いものの3倍以上200倍以下。
(b)JIS B0601−1994による局部山頂の平均間隔Sが、発光層から発せられる光の波長の内で最も長いものの3倍以上200倍以下。

基板1は、有機EL素子2を支持/形成可能であり、透明であればどのような材料で形成されていてもよく、一般には、ガラス基板や石英基板、プラスチック基板などが選択される。また、同種又は異種の基板を複数組み合わせた複合シートからなる基板を用いることもできる。

なお、本明細書において「透明」とは、素子外部へ取り出す光に対する光透過率が50%以上、好ましくは80%以上、望ましくは90%以上であることを言い、一般には、400〜800nm程度の波長の光(可視光)を素子外部へ取り出す。透過率が低くなるすぎると、発光層からの発光自体が減衰され、発光素子として必要な輝度を得難くなってくる。

本願発明者らは、上記条件の有機ELデバイスとするとよいことを、以下の実施例及び比較例から見いだした。
実施例及び比較例では、光入射面11の算術平均粗さRaと凹凸の平均間隔Smとの比Ra/Smが0.001以上0.10の値に適宜変更し、また、光入射面(凹凸面)11のSまたはSmが上記(a)及び(b)のいずれかの条件を満たすようにしたこと以外は、同一の条件(材料、膜厚、製法等)での有機ELデバイスを作製した。以下に、実施例及び比較例とした有機ELデバイスの作製方法について記す。

まず、板状の透明基板の光入射面において、光出射面を基準として凸にする部分にマスクを用いてフォトレジストによりパターニングし、そしてこの状態でエッチングすることにより、凹凸を有する光入射面11を形成した。光入射面11形成後、粗さ計により、光入射面11の算術平均粗さRaと凹凸の平均間隔Smとを測定した。
測定後、光入射面11上に、RFスパッタリング法により、ITOにより構成された透明電極としての第一電極(膜厚50nm)20を作製した。第一電極20作製後、有機発光層(TPTEで形成したホール注入輸送層、80nm:DPVBi(93.0重量%)とBCzVBi(7.0重量%)とを共蒸着して形成した有機発光材料含有層、30nm:2,5−ビス(6’−(2’,2”−ビピリジル))−1,1−ジメチル−3,4−ジフェニルシロールで形成した電子注入輸送層、20nm)21を真空蒸着装置(カーボンルツボ、蒸着速度0.1nm/s、真空度約5.0×10−5Pa)で作製し、次いで、タングステンボード(蒸着速度1nm/s、真空度約5.0×10−5Pa)で膜厚150nmのアルミニウムの層(第二電極)22を作製し、有機ELデバイスを作製した。作製した有機ELデバイスは、公知の保護膜(パッシベーション膜)で封止した。

[評価1]
作製した有機ELデバイスに、それぞれ同一の電流を流し、光出射面10から出射された光の総量を、輝度測定器を用いて測定した。各有機ELデバイスの光入射面11におけるRa/Smと、輝度の大きさを、図2のグラフにプロットした。なお、輝度の大きさは、光入射面11に凹凸を設けなかったこと以外は前記した通りに有機EL素子2を形成した有機ELデバイスの輝度を基準とし、この輝度に対する比(輝度比)で表した。

そして、本願発明者らは、図2に示す実験結果から、Ra/Smを0.008以上とすると、光入射面が平らな従来の有機ELデバイスと比べて、光出射面から外部へ取り出される光の量が多くなることを見いだした。
換言すると、単に光入射面に凹凸を設けただけでは、光出射面から外部へ取り出される光の量が、従来の有機ELデバイスよりも少なくなってしまう場合があることを見いだした。

[評価2]
また、有機EL素子2を発光させずに、光出射面10の法線に対して30度の位置から一定の光を照射した場合の、光出射面10の法線方向における輝度を上記輝度測定器により測定した。各有機ELデバイスの光入射面11におけるRa/Smと、光出射面10の法線方向の輝度の大きさを、図3のグラフにプロットした。なお、輝度の大きさは、前記同様、光入射面11に凹凸を設けなかったこと以外は前記した通りに有機EL素子2を形成した有機ELデバイスにおける輝度を基準とし、この輝度に対する比(輝度比)で表した。

本願発明者らは、図3から、Ra/Smを0.008以上0.03以下にすると、光出射面の法線に対して30度の角度から入射した光のうち、光出射面の法線方向へ反射される割合が、光入射面が平面の従来の有機ELデバイスの1.8倍以上となり、他の角度に比べて極めて高くなることを見いだした。
また、Ra/Smを、0を超えて0.09以下にすると、光出射面の法線に対して30度の角度から入射した光のうち、光出射面の法線方向へ反射される光の量が、光入射面11に凹凸を設けない場合よりも多くなることも見いだした。

なお、Ra/Smが0を超えて0.09以下の有機ELデバイスでは、光入射面11に凹凸を設けていない従来の有機ELデバイスと異なり、鏡面反射することはなかった。
また、光出射面10の法線に対して20度〜40度のいずれかの位置から一定の光を照射した場合にも、上記同様の効果が得られることを確認した。

[評価3]
さらに、Ra/Smを0.10、0.13、0.15にした以外はそれぞれ前記したように有機EL素子2を形成した有機ELデバイスを作製した結果、これらの有機ELデバイスを発光させた際に輝度むらを目視で確認した。一方、Ra/Smが0.008以上0.09以下の有機ELデバイスでは、発光させた際に輝度むらを確認できなかった。

以上の結果は、光入射面のRa/Smが0.09を超えていると、有機EL素子、特に有機発光層を、全面に渡って均一な膜厚で形成することが困難であることに起因すると考えることができる。つまり、有機発光層の膜圧の厚い部分と薄い部分とが生じてしまい、前記したように薄い部分の輝度が高くなってしまい、輝度むらが確認されたと考えられる。
また、Ra/Smが0.09を超えるような急な斜面を有する凹凸では、有機発光層が形成されない部分が生じてしまい、電極間のリークが発生したものと考えられる。
次に、第一の有機ELデバイスにおける有機EL素子2について説明する。

〈有機EL素子2〉
有機EL素子2は、図1に示すように、一対の電極20、22に、有機発光材料が含有された発光層としての有機発光層21が狭持されてなる、所定の色の光(所定の波長の光/所定の色度の光)を発する素子である。第一の有機ELデバイスでは、有機EL素子2は基板1の光入射面11上に、光入射面11の凹凸形状に沿って設けられている点を除き、公知の有機EL素子を適宜採用できる。

[第一電極20]
第一の有機ELデバイスでは、第一電極20は、有機発光層21よりも光取出側に設けられるため、透明である必要がある。第一電極20は陽極としても陰極としてもよいが、第一電極(透明電極)形成用の材料は、有機発光層21にキャリア(正孔/電子)を効率よく注入することができるものが望ましい。

陽極としては、一般には、仕事関数4.5eV〜5.5eVの物質が好ましい。具体的には、錫ドープ酸化インジウム(ITO)、亜鉛ドープ酸化インジウム(IZO)、酸化インジウム(In2O3)、酸化錫(SnO2)及び酸化亜鉛(ZnO)のいずれかを主組成としたものが好ましい。
これらの酸化物は、その化学両論組成から多少偏倚していてもよい。ITOにおけるIn2O3に対するSnO2の混合比は、1〜20wt%、さらには5〜12wt%が好ましい。IZOにおけるIn2O3に対するZnOの混合比は、通常、12〜32wt%程度である。なお、透明電極1全体の平均値としてこのような組成で有れば、膜厚方向に濃度勾配を持っていてもよい。
その他、Sn、Ti、Pb等が酸化物の形で、酸化物換算にして1wt%以下含まれていてもよい。

陰極は、有機層に電子を注入する電極であり、電子注入効率を高くするために仕事関数が例えば4.5eV未満、一般には4.0eV以下、典型的には3.7eV以下の金属や合金、電気伝導性化合物及びこれらの混合物が電極物質として採用される。
このような材料としては、陽極に採用できる材料として挙げたものも採用でき、また、次のような材料も採用されうる。
例えば、超薄膜のマグネシウム−銀合金に透明な導電性酸化物を積層化して形成された電極などが採用される。また、この陰極において、導電性酸化物をスパッタリングする際に発光層などがプラズマにより損傷するのを防ぐため、銅フタロシアニンなどを添加したバッファ層を陰極と有機発光層21との間に設けるとよい。

[有機発光層21]
有機発光層21は、第一電極21及び第二電極22から注入されたキャリア(電子及び正孔)の内、少なくとも一方を輸送して再結合させ、励起子を作成し、励起子が基底状態戻る際にエレクトロルミネッセンス(光)を発する層であり、主として有機材料によりなる。

有機材料は、有機発光層21に要求される以上の機能を有機発光層21に付与する材料であってもよく、また、各機能をそれぞれ異なる材料が有機発光層21に付与してもよい。このような材料としてはAlq3やDCMなど、公知の有機EL素子の有機発光層に用いられる材料を適宜採用すればよい。

さらに、有機発光層21を積層構造として、上記機能を各層に分担させて実現させてもよい。この場合、エレクトロルミネッセンスを生成する蛍光材料や燐光材料等の材料(有機発光材料)を含有する層を特に有機発光材料含有層と表記する。
例えば、陰極からの電子注入機能を担う電子注入層や電子注入輸送層を陰極との界面に設けてもよい。また、電子輸送機能を担う電子輸送層を、陰極や電子注入層と有機発光材料含有層との間に設けてもよい。陽極からの正孔(ホール)注入機能を担うホール注入層やホール注入輸送層を設けてもよく、ホール輸送機能を担うホール輸送層を設けてもよい。
採用する層構成及び当該層を構成する材料としては公知の有機EL素子と同様の層構成及び材料を適宜採用すればよい。

発光色の調整は、公知の有機EL素子における発光色の調整法を適宜採用でき、例えば以下のような調整法を採用することもできる。
・励起子から基底状態に戻る際にエレクトロルミネッセンスを発する機能を有機発光層21に付与する材料(有機発光材料)の種類の選択。
・有機発光層21に添加する有機材料や有機発光材料の混合比の調整。
・有機発光材料の混入量の調整。
・有機発光層21の膜厚の調整。
・公知のカラーフィルター層を有機ELデバイスに設けて、デバイス外部へ出射される光の波長を制限する。
・入射された光の波長を変更する公知の波長変換材料を混合する。
・有機発光材料を複数混合することで、複数色を発して、その加色を表現する。
・発光を促進したり阻害したりする材料を添加して発光色を調整する。
・有機発光層21に流す電流量によって発光色を調整する。

[第二電極22]
第二電極22は、第一電極が陽極の場合には陰極とされ、第一電極が陰極の場合には陽極とされる。したがって、陽極/陰極に要求される前記した条件を具備する、公知の有機EL素子に採用される材料であれば適宜採用することができ、前記した第一電極20形成用の材料を採用することもできる。

ただし、有機発光層21から光取出側とは反対側に出射された光を光取出側へ反射してデバイスの光取出効率を高くしたり、有機EL素子2非発光時に光取出側から入射された光を光取出側へ反射したりするために、第二電極22は好ましくは光反射機能を備えているとよい。第二電極22に光反射機能を付与する材料としては、陽極/陰極に要求される前記した条件を具備し、かつ、有機発光層21で発せられる波長の光や外部から入射された光等の、光入射面11からデバイス外部へ取り出す波長の光を少なくとも反射する性質を有する、公知の有機EL素子に採用される金属や合金等を適宜採用できる。

また、以上に記載した以外の、公知の有機EL素子に採用される層や部材を適宜組み合わせて用いることができる。例えば、第二電極22に光反射機能を付与せず、有機発光層21を基準にして光取出側とは反対側に光反射部材を設けてもよく、また、有機EL素子2中に半透過半反射部材(ハーフミラー)を設けてもよい。
次に、第一の有機ELデバイスの作製方法について説明する。

〈作製方法〉
第一の有機ELデバイスは、基板1の光入射面11に前記した条件を具備する微小凹凸を複数形成する公知の基板加工方法と、光入射面11上に有機EL素子2を構成する各層を順次形成する公知の有機EL素子の作成方法とを用いることで作製できる。例えば次のように作製してもよい。

まず、図4(a)に示すように、平板状の透明基板1’を用意する。この透明基板1’の一方の面(光入射面)11’に、これから形成しようとする凹部と凸部の配置に対応したパターンのマスクを用いてフォトレジスト等によりパターニングする。そして、この状態でエッチングを施すことにより図4(b)に示すような凹凸面11を形成する。

前記したように光入射面を設定したために、光入射面が平面である従来の有機ELデバイスよりも高い光取出効率が得られ、かつ、輝度むらが発生する確率が極めて少ない。
換言すると、単に光入射面に凹凸を設けただけでは得られない性能が得られる。

・特定方向の輝度の向上
発光時において、光出射面を基準にして特定の方向における輝度が、他の方向における輝度よりも高くなる。また、この特定の方向は、Ra/Smを変えることで変わることも分かった。
これは、凹の集光効果や、凹凸による反射や屈折によるものと考えられる。
したがって、本実施の形態に係る有機ELデバイスは、特定の方向の輝度を他の方向の輝度に比べて高くすることが要求される、例えばディスプレイや照明装置、液晶表示装置のバックライトなどの用途にも好適なデバイスであることが分かった。

・高い光発光量
凹凸面である光入射面11上に凹凸に沿って有機EL素子2が形成されているため、光入射面が平面である従来の有機ELデバイスよりも有機発光層21の量(発光面積)が多くなり、光発光量が多くなる。
また、Ra/Smを前記した範囲に設定したために、有機発光層21が設けられない場所、すなわち電極同士がリークしてしまう場所が形成される可能性がきわめて低くなり、有機EL素子2に流した電流の多くが有機発光層21を通るので、発光効率が高くなる。

前記したように有機ELデバイスを設計したために、有機ELデバイスを反射板として用いる場合に、光出射面10の法線を基準として20度〜40度程度(一般には30度程度)にある光源から入射された光の多くを、光出射面10の法線方向へ反射することができる。
また、光入射面11及び有機EL素子2の各層に微小凹凸が形成されているために、鏡面反射を防止することができる。

そして、図6(c)に示すように、凹凸面30上に透明性電極である第一電極20を、第一電極20上に有機発光層21を、さらに有機発光層21上に反射性電極である第二電極22をそれぞれ均一な膜厚に順次積層形成する。このように形成する際、各層は、それぞれ中間層3側に存する層の凹凸形状に沿って凹凸を有するように形成される。各層は均一な膜厚に形成されているので、それぞれ中間層3の凹凸面30に応じて湾曲形状となる。このようにして図5に示すような有機ELデバイスが製造される。

なお、上記したようなエッチングをする方法ではなく、フォトリソグラフィによりハーフ露光とフォーカスオフセットを用いて中間層を形成する方法も採用できる。すなわち、フォトレジストを中間層としてもよい。

中間層3形成用の材料としては、中間層3とされた際に透明であり、基板1及び有機EL素子2(第一電極20)との接着性の高い材料で、かつ、有機EL素子2や基板1に化学的・物理的な影響を与えにくい材料であればどのような材料でも採用でき、例えばポリエステル樹脂やアクリル樹脂などを採用することができる。
また、中間層3に、凹凸面30を形成する以外の機能を持たせることも可能である。例えば、中間層3の屈折率を有機EL素子(第一電極20)と透明基板1との中間の値を持つ層とすれば、中間層3を設けない有機ELデバイスよりも有機EL素子2から透明基板1へ進入する光の量が多くなる。また、中間層に、波長変換材料を含有させたり、散乱部材を含有させたりしてもよい。
有機EL素子2(特に有機発光層21)に添加物を添加すると有機EL素子2の発光特性等が変化してしまうために、従来の有機ELデバイスには添加できなかったような添加物も、上記添加物に耐性を有する材料で中間層3を作製することで、中間層3中に含有させることができる。
さらに、中間層3を用いれば、凹凸を形成可能不能な/困難な基板であっても使用することができる。

[別例2:発光層よりも光取出側の電極に凹凸を設ける]
基板1の光入射面11に凹凸を設けるのではなく、図7に示すように、電極のうち基板側に設けられた電極、つまり第一電極20の有機発光層21側に、上記条件(i)を具備する、複数の凹凸を有する凹凸面20aを形成し、有機発光層21及び第二電極(他の電極)22を、上記凹凸に沿って形成しても、前記同等の効果が得られる。

なお、第一電極20の凹凸面20aは、エッチングにより形成する代わりに、サンドブラストによる表面処理等により形成することもできる。

同様に、透明電極20を均一な膜厚で設けた後に、凸を形成する部分に、透明電極よりも抵抗率の低い、望ましくは透明又は不透明の電極を形成して凹凸面20aを形成してもよい。これによっても、輝度むらを極めて小さくすることができ、また、第一電極20の抵抗を低くできる。
前記同様、凹凸を設けることが困難な基板も採用することが可能になる。

[別例3:無機EL素子にする]
上記実施の形態において、有機EL素子2の代わりに無機EL素子を形成した自発光デバイスとしてもよい。図9に示すように、無機EL素子4は、硫化亜鉛等の無機材料を主材料とする無機発光材料含有層412を酸化シリコン等の一対の絶縁層411、413で挟んだ三層構造の無機発光層41が、透明な第一電極40と、金属等で構成されて反射層としても機能する第二電極42とで挟まれている。この素子に、電極間に200V程度の高交流電圧が印加されると、無機発光層412と絶縁層411、413との界面から放出される電子が加速し、無機発光層412中のドーパント原子が励起して光(エレクトロルミネッセンス)が生じ、この光が透明な電極40側から素子外部へ出射される。

[別例4:プリズムシートを設ける]
図10に示すように、発光層を基準にして光取出側にプリズムシート5を一枚乃至複数枚設けてもよい。
本実施の形態に係る有機ELデバイスは、前記したように、凹凸面の算術平均傾斜Δaに応じて特定方向の輝度を高くできる。したがって、この特定方向へ出射された光の進行方向を、光出射面の法線方向へ変える一又は複数のプリズムシート5を光取出側に設ければ、光出射面の法線方向、すなわちデバイスの正面方向の輝度を高くできる。他の方向の輝度を高く設定することも当然に可能である。
プリズムシート5は、有機ELデバイスの出射特性に合わせて公知の最適なシートを適宜選択すればよく、有機ELデバイスとプリズムシート5とを組み合わせは、公知の組み合わせ方法や組み合わせ部材を用いて実現できる。

[別例5:液晶表示装置のバックライトとして用いる]
第一の有機ELデバイスを照明装置として用いてもよい。
また、液晶表示装置のバックライト(背後光源)としても好適に用いることができる。これは、第一の有機ELデバイスが前記したように、従来の有機ELデバイスと比べて光取出量が多く、輝度むらが少なく、高い反射特性を有し、かつ、鏡面反射をしないからである。したがって、第一の有機ELデバイスを液晶表示装置のバックライトとして用いた場合には、従来の有機ELデバイスをバックライトとして用いた場合よりも、輝度が高く、輝度むらが少なく、非発光時にも表示を鮮明に視認させることが可能になる。

例えば図11に示すように、液晶表示パネル6は、公知の透過型の液晶表示パネルや半透過型の液晶表示パネルが採用され、非表示面61が有機ELデバイスの光出射面10と向かい合うように配置される。つまり、液晶表示パネル6は、液晶表示装置外部からは表示面60が視認されるように配置される。
この液晶表示装置では、装置外部が十分に明るい場合には、有機EL素子2を光らせなくても液晶表示パネル6の表示を良好に視認することができる。また、装置外部に十分な明るさがない場合には、有機EL素子2を光らせて液晶表示パネル6の表示を視認することができる。
このように、第一の有機医ELデバイスをバックライトとして備えた有機EL装置は、太陽光の下のような明るい場所でも、室内や夜のように暗い場所でも、鮮明な表示が可能になる。また、外光が十分に明るい場合には有機EL素子2を光らせる必要がないため、バックライトを備えた従来の液晶表示装置よりも消費電力を小さくできる。

なお、Ra/Sが0を超えて0.10以下の有機ELデバイスでは、光入射面11に凹凸を設けていない従来の有機ELデバイスと異なり、鏡面反射することはないことを確認した。

さらに、Ra/Sを0.12、0.15、0.18にした以外はそれぞれ前記したように有機EL素子2を形成した有機ELデバイスを作製した結果、これらの有機ELデバイスを発光させた際に輝度むらを目視で確認した。一方、Ra/Sが0.009以上0.10以下の有機ELデバイスでは、発光させた際に輝度むらを確認できなかった。

以上の結果は、光入射面のRa/Sが0.10を超えていると、有機EL素子、特に有機発光層を、全面に渡って均一な膜厚で形成することが困難であることに起因すると考えることができる。つまり、有機発光層の膜圧の厚い部分と薄い部分とが生じてしまい、前記したように薄い部分の輝度が高くなってしまい、輝度むらが確認されたと考えられる。また、Ra/Sが0.10を超えるような急な斜面を有する凹凸では、有機発光層が形成されない部分が生じてしまい、電極間のリークが発生したものと考えられる。
次に、本実施の形態に係る第三の有機ELデバイスについて説明する。

Claims (12)
前記基板は、一方の面が、複数の凹凸を有する凹凸面とされ、当該凹凸面は、下記(i)の条件を具備し、かつ、下記条件(a)又は(b)を満たし、
前記自発光素子は、前記基板の凹凸面上に、前記凹凸に沿って形成されていることを特徴とする自発光デバイス。
(i)JIS B0601−1994による算術平均粗さRaと凹凸の平均間隔Smとの比Ra/Smが0.008以上0.09以下。
(a)JIS B0601−1994による凹凸の平均間隔Smが、発光層から発せられる光の波長の内で最も長いものの3倍以上200倍以下。
