本発明は、積層型電池の製造方法に関する。

【従来の技術】
従来から、積層型電池の製造方法としては、以下に説明する方法が主流となっている。リチウムポリマー二次電池を例にすると、アセトンなどの有機溶媒と、活物質、導電助剤、可塑剤および高分子基質等の材料を混錬して、活物質ペーストを調整する。この活物質ペーストを予め帯状に成形して、自立性を有する活物質フィルムを作製する。この活物質フィルムを、同じく帯状に成形した集電体の一方の面側に圧着させる。同様の手順で、反対の面側にも活物質フィルムを圧着させたのち、方形状に切断して正極および/または負極用の電極複合体を得る。このようにして作製した正負の電極複合体と、セパレータとを圧着させることにより、発電要素を得ることができる(下記特許文献1)。なお、ドクターブレード法により活物質ペーストを集電体の片面に直接塗布したのち乾燥させ、その後、反対側にも同様に活物質ペーストを塗布し、乾燥、圧着および切断の各工程を経ることにより正極および/または負極の電極複合体を作製する方法もある。

【発明が解決しようとする課題】
しかしながら、上記したように、帯状の活物質フィルムを集電体に圧着させる工程を含む方法では、圧着工程で一体化した活物質フィルムおよび集電体を、打ち抜き装置で切断する際に、除去される捨て代(打ち抜き代)が大きくなりがちである。そこで、流動性を有する活物質ペーストを、スクリーン印刷法により集電体に直接塗布する方法の採用が検討されている。マスクを用いたスクリーン印刷法によれば、円形やひし形といった、方形以外の形状の電池を容易に作製できるという利点もある。また、印刷マスクは安価であるため、設計変更にも対応し易い。

しかしながら、スクリーン印刷法は、マスクの位置決め、ペースト供給などの手順が多い分、生産性の低下が懸念される。両面同時印刷で生産性を高めるということも考え得るが、それは安価かつ容易な方法ではない。両面同時印刷を行うには特殊な構造の印刷装置および搬送設備が必要となり、コスト面で不利である。

本発明の課題は、高い生産性を維持しつつも安価に積層型電池の製造する方法を提供することにある。

【課題を解決するための手段及び作用・効果】
上記課題を解決するために本発明の第1は、集電体の両面に活物質層が配置されてなる電極複合体と、セパレータとを積層させる工程を含む積層型電池の製造方法において、樹脂シートで構成された支持体上に活物質ペーストを印刷して、集電体の一方の面側に配置されるべき第1活物質層を形成する工程と、未乾燥の第1活物質層の上に集電体を載置する工程と、第1活物質層に隣接配置された集電体の他方の面側に、活物質ペーストを印刷して第2活物質層を形成する工程と、集電体、第1活物質層および第2活物質層を含んで構成された電極複合体を、支持体から離間させる工程とを含むことを特徴とする。

電極複合体は、各々集電体と活物質層とを含む正極複合体および負極複合体を示す。そして、上記本発明は、少なくとも1つ以上の正極複合体および/または負極複合体が、上記工程を経て作製されることを特徴とするものである。上記本発明によれば、第1活物質層が未乾燥のまま第2活物質層を印刷形成するようにしている。すなわち、2度の印刷の間に乾燥処理が介挿されない分、生産性が高まる。また、各活物質層は、印刷法により必要な箇所にだけ形成されるため、捨て代部が発生せず、材料が無駄にならずに済む。また、両面印刷とはいっても、集電体を反転させる操作を行わないので、搬送装置などの構成も簡便なものとなり、コスト面で有利である。

また、上記課題を解決するために本発明の第2は、集電体の両面に活物質層が配置されてなる電極複合体と、セパレータとを積層させる工程を含む積層型電池の製造方法において、電極複合体が下記(a)、(b)および(c)の各工程を経て作製されることを特徴とする。(a)支持体に形成された凹部内に活物質ペーストを充填することにより、集電体の一方の面側に配置されるべき第1活物質層を形成する工程。(b)未乾燥の第1活物質層が凹部内に収容されたまま、第1活物質層に隣接配置された集電体の他方の面側に、活物質ペーストを印刷して第2活物質層を形成する工程。(c)集電体、第1活物質層および第2活物質層を含んで構成された電極複合体を、支持体から離間させる工程。

電極複合体は、各々集電体と活物質層とを含む正極複合体および負極複合体を示す。そして、上記本発明は、少なくとも1つ以上の正極複合体および/または負極複合体が、上記(a)、(b)および(c)の各工程を経て作製されることを特徴とするものである。第1活物質層が未乾燥のまま第2活物質層を印刷形成するようにしている。すなわち、2度の印刷の間に乾燥処理が介挿されない分、生産性が高まる。また、各活物質層は、印刷法により必要な箇所にだけ形成されるため、捨て代部が発生せず、材料が無駄にならずに済む。また、第1活物質層を支持体の凹部内に形成するようにしているため、マスクやスキージといった印刷器具の重みが支持体に懸かるようになり、未乾燥の第1活物質層が変形することを防止できる。これにより、極めて寸法精度の高い積層型電池を製造できるようになる。特に、薄型(たとえば厚さ1mm以下)の電池においては要求される寸法精度がシビアであるから、本発明の適用が有効である。

なお、支持体を樹脂製のシートで構成した場合、上記した(c)の工程は、第2活物質層を形成するのに使用したマスクを第2活物質層から離間させる工程と、集電体のうち、活物質層の位置しない捨て代部とともにシートを切断する工程と、該切断後に第1活物質層に付着したシート残部を剥離および除去することにより電極複合体を得る工程とを含むものとすることができる。このようにすれば、製品である電極複合体を、比較的容易に支持体から離間させることができる。

【発明の実施の形態】
以下、添付の図面を参照しつつ本発明の実施形態を説明する。
図1に示すのは、本発明の方法により製造される積層型電池の一例の断面模式図であり、本実施形態ではリチウムポリマー二次電池1(以下、単に電池1という)を例示している。電池1は、発電要素であるセル2が、外装材4の中に密封された構造を有する。セル2は、セパレータ3,3を正極層7,7と負極層10とにより挟んだ多層構造を有するものである。本実施形態では、負極層10が2つのセパレータ3,3に挟まれる形にてこれらに共用され、各セパレータ3,3の負極層10に面していない側が、個別に正極層7,7に覆われている。

正極層7は、金属箔または金属メッシュで構成された正極集電体5の片面側に、正極活物質層6を重ね合わせた構造を有する。他方、負極層10は、金属箔または金属メッシュで構成された負極集電体8の両面に、負極活物質層9,9を重ね合わせた構造を有する。ただし、図1に示すセル2を複数積層させることも可能であり、その場合には、正極集電体5の両面に正極活物質層6が配置される。

外装材4は、アルミニウム箔の両面に樹脂層を設けたシート状のものである。外側に露出する樹脂層としては、たとえばポリエチレンテレフタラートや2軸延伸ナイロンなどが使用され、内側の樹脂層には、ポリエチレンやポリプロピレンなど、熱融着性と、電解液に対する耐性とを備える材料が使用される。

次に、電池1の製造方法について説明する。
本実施形態のリチウムポリマー二次電池1は、発電要素であるセル2に電力取出用の端子リード12,13等の部品を取り付け、外装材4内にセル2を収容させたのち、セル2に非水電解液を含浸させ、外装材4を封口することにより得られる。セル2は、セパレータ3と正負の電極複合体とを熱圧着して一体化させた積層体をメタノール等の溶媒に浸漬し、各電極複合体に含まれた可塑剤を抽出および除去することにより得られる。電極複合体は、正極層7、負極層10となるものであり、可塑剤未抽出の活物質層と、集電体とから構成される。

以下の説明は、本実施形態の電池1の負極層10となる電極複合体の作製手順を示すものであるが、複数のセル2(バイセル)を積層させた構造を有する電池を製造する場合には、正極層7となる電極複合体を作製する方法にもそのまま適用される。

(第1の方法)
図3に、電極複合体の作製手順を示す。まず、樹脂シートにより構成された印刷支持体40の上に、印刷用マスク41を配置する(図3−▲1▼)。印刷用マスク41は、たとえばステンレス鋼などの金属材料により構成されるものである(以後のマスクについても同様)。印刷支持体40は、二軸延伸加工されたポリエステルや、ポリエチレンテレフタラートなど、耐薬品性や機械特性に優れた樹脂材料で構成されるものである。印刷支持体40と印刷用マスク41との相対位置が定まったら、活物質ペースト72の供給とともにスキージ19を印刷用マスク41の面内方向に摺動させて、パターン開口41pに活物質ペースト72を充填する。以上のようにして、印刷支持体40の凹部41p内に第1活物質層9aが形成される(図3−▲2▼)。活物質ペースト72は、図2に示すように、活物質、導電助剤、可塑剤および高分子基質などの材料70を、アセトンなどの有機溶媒71とを混錬することにより調整されるものである。

次に、印刷用マスク41を印刷支持体40から離間させる(図3−▲3▼)。このあと、未乾燥の第1活物質層9aの上に集電体8を載置し(図3−▲4▼)、その集電体の上にさらに活物質ペースト72を印刷する。

ここで、集電体8として金属メッシュを用いる場合、開口率が30%以上80%以下に調整されていることが好ましい(好ましくは50%以上70%以下)。開口率が小さすぎると、セル2の全体積に対する活物質層の体積占有率も満足できる値が得られなくなる。他方、集電体としての強度不足が懸念されるため、開口率は無闇に大きくしない方がよい。なお、金属メッシュとしては、エキスパンドメタルおよびパンチングメタルのいずれを使用してもよい。さらには、エッチングにより貫通孔が形成された金属メッシュも使用できる。なお、1つの貫通孔の開口面積は、たとえば0.1mm2以上2mm2以下に調整されているとよい。つまり、メッシュが小さすぎると活物質ペースト72の充填がスムーズに行なわれず、空隙等が生じる恐れがある。逆に大きすぎると、活物質ペースト72(活物質層)との接触面積を稼ぐうえで不利となる。

ところで、未乾燥の第1活物質層9aの上に集電体8を載置して、その集電体8の上にさらに活物質ペースト72を印刷する場合、図7に示すように、同じ厚さ(深さ)の印刷用マスクを使用したにも関わらず、集電体8の一方の面側に配置された第1活物質層90aの厚さd1と、反対側に配置された第2活物質層90bの厚さd2とが大きく異なってくることがある。また、同じ開口パターンの印刷用マスクを使用したにも関わらず、裏表の活物質層90aと90bとで面積差ΔSが発生することも考え得る。なぜなら、先に印刷した第1活物質層90aが、印刷用マスクやスキージの重みで変形する可能性があるからである。このような寸法差は、最終製品の寸法誤差や性能のバラツキに直結するため、極力ゼロに近づけるべきである。

そこで、図3に示す本実施形態においては、先に印刷した第1活物質層9aが変形しないように、第1活物質層9aの上に集電体8を載置する前に、第1活物質層9aを取り囲むスペーサ42を、印刷支持体40の上に配置することができる(図3−▲3▼破線部)。あるいは、第1活物質層9aが薄肉化することを見越し、第1活物質層9aを形成する際に使用する印刷用マスク41の厚さを、第2活物質層9bを形成する際に使用する第2の印刷用マスク44の厚さよりも大に調整しておいてもよい。

次に、第1活物質層9aの上に載置した集電体8の上に、第1活物質層9aを形成した際に使用した印刷用マスク41またはそれと同一のパターン開口44pを有する第2の印刷用マスク44を載置する(図3中では後者を示している)。第2の印刷用マスク44は、先に印刷してある第1活物質層9aにパターン開口44pがちょうど重なるように位置決めされる。そして、集電体8の第1活物質層9aが位置する側とは反対の面側に、第1活物質層9aと同一の活物質ペースト72を印刷して第2活物質層9bを形成する(図3−▲5▼)。このような本実施形態によれば、集電体8を反転させる必要がないため高効率である。

次に、集電体8、第1活物質層9aおよび第2活物質層9bを含んで構成される電極複合体10aを、印刷支持体40から離間させる(図3−▲6▼)。まず、第2活物質層9bを形成するのに使用した第2の印刷用マスク44を第2活物質層9bから離間させ、第1活物質層9aおよび第2活物質層9bを乾燥、硬化させる。次に、集電体8のうち活物質層9a,9bの位置しない捨て代部8’,8’を、印刷支持体40とともに切断する。本実施形態において、印刷支持体40は樹脂シートにより構成されているため、容易に切断可能である。該切断後は、第1活物質層9aに付着したシート残部を剥離および除去することにより、電極複合体10aを得ることができる。

(第2の方法)
図4に、電極複合体の作製手順の別形態を示す。まず、印刷支持体22を準備する。印刷支持体22は、上部シート20と下部シート21とを含んで構成されている。上部シート20は、得るべき活物質層の形状に対応した開口20pを有する。下部シート21は、上部シート20の開口20pを一方の面側から塞いで凹部22pを形成している。上部シート20および下部シート21は、たとえば二軸延伸加工されたポリエステルや、ポリエチレンテレフタラートなどの樹脂材料からなる。なお、印刷支持体22を長尺に構成し、長手方向に等間隔かつ複数の凹部22pを形成し、図4に示す各工程と、印刷支持体22の搬送操作とを交互に行うようにすれば、極めて高効率にて電極複合体を作製できるようになる。

(第3の方法)
図5に、電極複合体の作製手順の別形態を示す。この態様において使用する印刷支持体27は、活物質ペースト充填用のパターン開口26pを有する印刷用マスク26と、印刷用マスク26のパターン開口26pを一方側から塞いで凹部27pを形成する樹脂製のシート25とを含んで構成されている(図5−▲1▼)。シート25は、前述した下部シート21と同様のものを使用できる。もちろん、印刷支持体27を長尺に構成し、長手方向に等間隔かつ複数の凹部27pを形成し、図5に示す各工程と、印刷支持体27の搬送操作とを交互に行ってもよい。
