【発明の属する技術分野】
本発明はカラーフィルタに係り、特に液晶ディスプレイやエレクトロルミネッセンスパネル等の各種ディスプレイに用いられるカラーフィルタに関する。

【従来の技術】
従来より、液晶ディスプレイ(LCD)や、色変換方式のエレクトロルミネッセンスパネル(EL)等の各種ディスプレイの色分解用、あるいは、色補正用のフィルターの一つとして、カラーフィルタが使用されている。例えば、色変換方式のELの場合、青色発光の有機EL素子層を使用し、蛍光色素を利用した色変換蛍光体層を設置して、青色光を緑色蛍光や赤色蛍光に変換し、その後、カラーフィルタにて色補正されて三原色発光がなされる。
ここで、有機EL素子は色変換蛍光体層やカラーフィルタを構成する着色パターン層等から発生する水蒸気、酸素、有機モノマー、低分子成分等のガスにより劣化するため、このようなガスを発生する層の上に直接有機EL素子層を形成することはできず、透明バリア層を介して有機EL素子層を形成する必要がある。

【発明が解決しようとする課題】
しかしながら、有機EL素子層は薄膜の有機EL素子を電極で挟んだ構成であるため、下地となる層の表面に比較的鋭い凸部が存在すると、有機EL素子層へ悪影響を与えることになる。例えば、カラーフィルタ表面の凸部により、有機EL素子を挟持している電極間にリークが発生したり、電極の断線を生じることがあり、発光素子の駆動に悪影響が及び、有機EL画像表示装置の製造歩留りの低下を来たすことになる。
本発明は、このような実情に鑑みてなされたものであり、表面に鋭い凸部がなくなだらかな透明バリア層を備えたカラーフィルタを提供することを目的とする。

【課題を解決するための手段】
このような目的を達成するために、本発明は、透明基材と、該透明基材上に順次積層された着色パターン層、透明保護層、接着剤層、および、透明バリア層とを少なくとも備え、前記透明バリア層は前記透明保護層上に前記接着剤層を介して転写により積層されたものであり、かつ、前記透明バリア層の表面粗さRmaxは20nm以下であるような構成とした。
本発明の好ましい態様として、前記透明保護層の前記接着剤層側の表面粗さRmaxの値A(単位nm)と前記接着剤層の平均厚みの値B(単位nm)との間にB≧2.0×Aなる関係が成立するような構成とした。
本発明の好ましい態様として、前記透明バリア層は酸素透過率が0.1cc/m2/day・atm以下であり、水蒸気透過率が0.1g/m2/day以下であるような構成とした。

本発明の好ましい態様として、前記透明バリア層上にさらに透明ハードコート層を備え、該透明ハードコート層の表面粗さRmaxは20nm以下であるような構成とした。
本発明の好ましい態様として、前記着色パターン上に色変換蛍光体層が配設され、該色変換蛍光体層を覆うように前記透明保護層が設けられているような構成とした。
本発明の好ましい態様として、前記接着剤層と前記透明バリア層との間に応力緩和層を備えるような構成とした。
上記の本発明では、接着剤層が、透明基材上に積層された着色パターン層と透明保護層に存在する凹凸を吸収する作用をなし、この接着剤層を介した転写により積層された透明バリア層の表面が平坦なものとなる。

【発明の実施の形態】
以下、本発明の実施形態について図面を参照して説明する。
図1は、本発明のカラーフィルタの一実施形態を示す概略断面図である。図1において、カラーフィルタ1は、透明基材2と、この透明基材2上に形成された赤色着色層3R、緑色着色層3G、青色着色層3Bからなる着色パターン層3、各着色層間に設けられたブラックマトリックス4、これらを覆うように形成された透明保護層5、この透明保護層5上に接着剤層6を介して転写により積層された透明バリア層7とを備えている。

カラーフィルタ1を構成する透明基材2は、光透過性を有するガラス材料、樹脂材料、これらの複合材料からなるものを使用することができる。透明基材2の厚みは、材料、画像表示装置の使用状況等を考慮して設定することができ、例えば、0.2〜1.5mm程度とすることができる。
着色パターン層3は光を色補正して色純度を高めたり、色分解を行うものであり、青色着色層3B、赤色着色層3R、緑色着色層3Gは所望の着色材を含有した感光性樹脂を使用した顔料分散法により形成することができ、さらに、印刷法、電着法、転写法等の公知の方法により形成することができる。このような着色パターン層3の厚みは、各着色層の材料、要求されるフィルター機能等に応じて適宜設定することができ、例えば、0.5〜5μm程度の範囲で設定することができる。

ブラックマトリックス4は、スパッタリング法、真空蒸着法等により厚み100〜200nm程度のクロム等の金属薄膜を形成し、この薄膜をパターニングして形成したもの、カーボン微粒子等の遮光性粒子を含有させたポリイミド樹脂、アクリル樹脂、エポキシ樹脂等の樹脂層を形成し、この樹脂層をパターニングして形成したもの、カーボン微粒子、金属酸化物等の遮光性粒子を含有させた感光性樹脂層を形成し、この感光性樹脂層をパターニングして形成したもの等、いずれであってもよい。

カラーフィルタ1を構成する透明保護層5は、着色パターン層3やブラックマトリックス4により生じている段差(表面凹凸)を減少させるものである。このような透明保護層5は、透明(可視光透過率50%以上)材料により形成することができる。具体的には、アクリレート系、メタクリレート系の反応性ビニル基を有する光硬化型樹脂、熱硬化型樹脂や、ポリシロキサン等の透明酸化物を使用することができる。また、透明樹脂として、ポリメチルメタクリレート、ポリアクリレート、ポリカーボネート、ポリビニルアルコール、ポリビニルピロリドン、ヒドロキシエチルセルロース、カルボキシメチルセルロース、ポリ塩化ビニル樹脂、メラミン樹脂、フェノール樹脂、アルキド樹脂、エポキシ樹脂、ポリウレタン樹脂、ポリエステル樹脂、マレイン酸樹脂、ポリアミド樹脂等を使用することができる。

透明保護層5の形成は、上記の樹脂材料が液体の場合、スピンコート、ロールコート、キャストコート等の方法で塗布して成膜し、光硬化型樹脂は紫外線照射後に必要に応じて熱硬化させ、熱硬化型樹脂は成膜後そのまま硬化させる。また、使用材料がフィルム状に成形されている場合、直接、あるいは、粘着剤を介して貼着することができる。このような透明保護層5の厚みは、例えば、1〜7μm程度とすることができる。

カラーフィルタ1を構成する接着剤層6は、透明バリア層7を透明保護層5上に転写形成するためのものである。この接着剤層6を形成する接着剤としては、熱硬化型のポリエステル系樹脂、塩化ビニル−酢酸ビニル共重合体系樹脂や、光硬化型のアクリレート系樹脂等が挙げられる。接着剤層6の厚みは1〜10μm程度で設定することができるが、接着剤層6と上述の透明保護層5との間には、透明保護層5の表面粗さ(接着剤層6との界面側の表面粗さ)Rmaxの値(単位nm)をAとし、接着剤層6の平均厚みの値(単位nm)をBとしたときに、B≧2.0×Aなる関係が成立することが好ましい。このような関係が成立することにより、着色パターン層3、ブラックマトリックス4と透明保護層5に存在する凹凸が接着剤層6により吸収され、転写された透明バリア層7は平坦なものとなる。
尚、接着剤層6の平均厚みの値B(単位nm)は、断面をSEMやTEMのような顕微鏡を用いて観察し、接着剤層6の厚みを計測して平均値を算出することにより得ることができる。また、X線反射率測定装置を用いて非破壊で測定することもできる。

また、カラーフィルタ1を構成する透明バリア層7は、表面粗さRmaxが20nm以下、好ましくは1〜15nmであるような平坦な表面を有するものである。このような透明バリア層7は、電気絶縁性を有し、ガスおよび有機溶剤に対する優れたバリア性を有し、透明性が高く(可視光透過率50%以上)、カラーフィルタ1を使用したディスプレイ製造における透明電極層の成膜に耐え得る硬度(2H以上の鉛筆硬度)を有する材料を用いて形成することが好ましい。このような材料としては、酸化珪素、窒化珪素、酸化アルミニウム、窒化アルミニウム、酸化チタン、酸化イットリウム、酸化ゲルマニウム、酸化亜鉛、酸化マグネシウム、酸化カルシウム、酸化ホウ素、酸化ストロンチウム、酸化バリウム、酸化鉛、酸化ジルコニウム、酸化ナトリウム、酸化リチウム、酸化カリウム、酸化セリウム等の1種あるいは2種以上の無機化合物を用いて形成することができ、特に酸化珪素、窒化珪素、および、これらの混合物が好適に使用できる。
ここで、本発明における表面粗さRmaxとは、表面の粗さの最大高低差を意味するものである。
このような透明バリア層7は、酸素透過率が0.1cc/m2/day・atm以下であり、水蒸気透過率が0.1g/m2/day以下であることが好ましい。透明バリア層7の厚みは、バリア性と透明性とを考慮して0.01〜1μmの範囲で適宜設定することができる。

尚、本発明のカラーフィルタ1では、透明バリア層7上に透明ハードコート層を備えるものであってもよい。このような透明ハードコート層としては、例えば、アクリレート等の樹脂材料、ポリシロキサン等の無機酸化物材料等を使用して形成することができる。透明ハードコート層の厚みは、例えば、0.5〜5μm程度の範囲で設定することができ、その表面粗さRmaxは20nm以下であることが好ましい。このような透明ハードコート層の材料、厚みを適宜設定することにより、カラーフィルタ1のバリア性がさらに向上する。

また、本発明のカラーフィルタ1では、接着剤層6と透明バリア層7との間に応力緩和層を備えるものであってもよい。このような応力緩和層としては、例えば、アクリレート等の樹脂材料、ポリシロキサン等の無機酸化物材料等を使用して形成することができる。応力緩和層の厚みは、例えば、0.5〜5μm程度の範囲で設定することができる。このような応力緩和層の材料、厚みを適宜設定することにより、後述するカラーフィルタ1の転写製造時に透明バリア層7にかかる応力を抑制することができ、バリア性がさらに向上する。

図2は、本発明のカラーフィルタの他の実施形態を示す概略断面図である。図2において、カラーフィルタ11は色変換方式の有機エレクトロルミネッセント画像表示装置に使用するためのカラーフィルタであり、透明基材12と、この透明基材12上に形成された赤色着色層13R、緑色着色層13G、青色着色層13Bからなる着色パターン層13、各着色層間に設けられたブラックマトリックス14、各着色パターン層13上に設けられた色変換蛍光体層18と、これらを覆うように形成された透明保護層15、この透明保護層15上に接着剤層16を介して転写により積層された透明バリア層17とを備えている。
上記のカラーフィルタ11は、青色発光の有機EL素子層を使用した有機エレクトロルミネッセント画像表示装置を想定したものであり、色変換蛍光体層18は、赤色変換蛍光体層18R、緑色変換蛍光体層18Gと青色変換ダミー層18Bからなる。この色変換蛍光体層18を構成する各層は、赤色着色層13R上に赤色変換蛍光体層18Rが、緑色着色層13G上に緑色変換蛍光体層18Gが、青色着色層13B上に青色変換ダミー層18Bがそれぞれ帯状に配設されている。

カラーフィルタ11を構成する色変換蛍光体層18のうち、赤色変換蛍光体層18Rおよび緑色変換蛍光体層18Gは、蛍光色素単体からなる層、あるいは、樹脂中に蛍光色素を含有した層である。青色発光を赤色蛍光に変換する赤色変換蛍光体層18Rに使用する蛍光色素としては、4−ジシアノメチレン−2−メチル−6−(p−ジメチルアミノスチリル)−4H−ピラン等のシアニン系色素、1−エチル−2−[4−(p−ジメチルアミノフェニル)−1,3−ブタジエニル]−ピリジウム−パークロレート等のピリジン色素、ローダミンB、ローダミン6G等のローダミン系色素、オキサジン系色素等が挙げられる。また、青色発光を緑色蛍光に変換する緑色変換蛍光体層18Gに使用する蛍光色素としては、2,3,5,6−1H,4H−テトラヒドロ−8−トリフルオロメチルキノリジノ(9,9a,1−gh)クマリン、3−(2′−ベンゾチアゾリル)−7−ジエチルアミノクマリン、3−(2′−ベンズイミダゾリル)−7−N,N−ジエチルアミノクマリン等のクマリン色素、ベーシックイエロー51等のクマリン色素系染料、ソルベントイエロー11、ソルベントイエロー116等のナフタルイミド色素等が挙げられる。さらに、直接染料、酸性染料、塩基性染料、分散染料等の各種染料も蛍光性があれば使用することができる。上述のような蛍光色素は単独、あるいは、2種以上の組み合わせで使用することができる。赤色変換蛍光体層18Rおよび緑色変換蛍光体層18Gが樹脂中に蛍光色素を含有したものである場合、蛍光色素の含有量は、使用する蛍光色素、色変換蛍光体層の厚み等を考慮して適宜設定することができるが、例えば、使用する樹脂1kgに対し10-4〜1モル程度とすることができる。

色変換蛍光体層18を構成する赤色変換蛍光体層18Rと緑色変換蛍光体層18Gは、蛍光色素単体で形成する場合、例えば、所望のパターンマスクを介して真空蒸着法、スパッタリング法により帯状に形成することができる。また、樹脂中に蛍光色素を含有した層として形成する場合、例えば、蛍光色素と樹脂とを分散、または可溶化させた塗布液をスピンコート、ロールコート、キャストコート等の方法で塗布して成膜し、これをフォトリソグラフィー法でパターニングする方法、上記の塗布液をスクリーン印刷法等でパターン印刷する方法等により赤色変換蛍光体層18Rや緑色変換蛍光体層18Gを形成することができる。また、青色変換ダミー層18Bは、所望の感光性樹脂塗料をスピンコート、ロールコート、キャストコート等の方法で塗布して成膜し、これをフォトリソグラフィー法でパターニングする方法、所望の樹脂塗布液をスクリーン印刷法等でパターン印刷する方法等により形成することができる。

このような色変換蛍光体層18の厚みは、赤色変換蛍光体層18Rおよび緑色変換蛍光体層18Gが青色有機EL素子層で発光された青色光を十分に吸収し蛍光を発生する機能が発現できるものとする必要があり、使用する蛍光色素、蛍光色素濃度等を考慮して適宜設定することができ、例えば、5〜15μm程度とすることができ、赤色変換蛍光体層18Rと緑色変換蛍光体層18Gとの厚みが異なる場合があってもよい。
尚、このカラーフィルタ11においても、上述のカラーフィルタ1と同様に、透明バリア層17上に透明ハードコート層を備えるものであってもよく、また、接着剤層16と透明バリア層17との間に応力緩和層を備えるものであってもよい。

上述のような本発明のカラーフィルタは、透明基材から透明保護層までの積層構造中に存在する凹凸が接着剤層により吸収され、最表面の透明バリア層は表面粗さRmaxが20nm以下の平坦なものである。これにより、液晶ディスプレイやエレクトロルミネッセンスパネル等の各種ディスプレイに用いた場合、透明バリア層上に所望の積層構造を確実に形成することができる。例えば、この透明バリア層上に有機EL素子層を形成しても、有機EL素子を挟持している電極間にリークが発生したり、電極の断線を生じることがなく、有機EL画像表示装置を高い歩留りで製造することができる。また、本発明のカラーフィルタの作製と、有機EL素子層の作製を別工程とし、両者を貼合して有機EL画像表示装置を製造することが可能となり、製造歩留りがより高いものとなる。

ここで、本発明のカラーフィルタの製造に使用する透明バリア層の転写シートについて説明する。
図3は透明バリア層の転写シートの一例を示す概略断面図である。図3において転写シート21は、基材シート22の一方の面に剥離層23を介して透明バリア層24を剥離可能に備え、この透明バリア層24上に接着剤層25を備えている。
転写シート21を構成する基材シート22としては、例えば、グラシン紙、コンデンサー紙、パラフィン紙などの薄紙、ポリエチレンテレフタレート、ポリエチレンナフタレート、ポリブチレンテレフタレート、ポリフェニレンサルファイド、ポリエーテルケトン、ポリエーテルサルホン等の耐熱性の高いポリエステル、ポリプロピレン、フッ素樹脂、ポリカーボネート、酢酸セルロース、ポリエチレンの誘導体、ポリ塩化ビニル、ポリ塩化ビニリデン、ポリスチレン、ポリアミド、ポリイミド、ポリメチルペンテン、アイオノマー等のプラスチックの延伸あるいは未延伸フィルムや、これらの材料を積層したものが挙げられる。この基材シ−ト22の厚さは、強度等が適切になるように材料に応じて適宜選択することができるが、通常は2〜100μm程度のものが好ましく用いられる。

剥離層23は、基材シート22と透明バリア層24との間の剥離を確実に行うために設けるものである。このような剥離層23は、エポキシ−メラミン樹脂、アクリル−メラミン樹脂、メラミン樹脂、尿素樹脂、尿素−メラミン樹脂、ワックス類、シリコーンワックス、シリコーン樹脂、アクリル−シリコーン樹脂、フッ素樹脂、アクリル樹脂、水溶性樹脂、セルロース誘導体樹脂、ウレタン系樹脂、酢酸系ビニル樹脂、アクリルビニルエーテル系樹脂、無水マレイン酸樹脂、および、これらの樹脂群の共重合体を少なくとも1種含有する塗布液やエマルジョンを、従来公知の塗布方法で塗布し乾燥することで形成でき、厚みは0.1〜10μm、好ましくは0.25〜5μm程度である。剥離層23の厚みが0.1μm未満であると、剥離が重く、目的とする剥離性を得ることができない。また、剥離層23の厚みが10μmを超えると、剥離が軽すぎ、剥離層23上に形成される透明バリア層24、接着剤層25が、加工工程中に脱落する可能性があり好ましくない。このような剥離層23と基材シート22との接着力は、剥離層23と透明バリア層24との接着力よりも高くすることが大切であり、これが逆転すると、剥離層23ごと透明バリア層24が転写される等の異常転写の原因となる。

転写シート21を構成する透明バリア層24は、上述の透明バリア層7で挙げたような材料で形成することができる。この透明バリア層24は、製造コストの点で同一材料からなる多層構造とすることが好ましいが、上述の材料の範囲であれば、異なった材料からなる多層構造としてもよい。また、透明バリア層24を真空成膜方式により形成する場合、複数回の成膜を行うことによって形成し、かつ、各成膜工程の間に少なくとも成膜面を洗浄する工程を有するようにしてもよい。真空成膜方式としては、真空蒸着法、スパッタリング法、イオンプレーティング法等を用いることができ、成膜回数は、形成する透明バリア層24の設定厚みと真空成膜条件等を考慮して適宜設定できるが、例えば、2〜4回程度とする。

転写シート21を構成する接着剤層25は、透明バリア層24を透明保護層上に転写形成するためのものである。この接着剤層25は上述の接着剤層6で挙げたようなヒートシール剤を使用して、グラビアコート、グラビアリバースコート、ロールコート等の公知の手段により形成することができる。接着剤層25の厚みは1〜10μm程度で設定することができ、上述のように、透明バリア層24が転写される透明保護層の表面粗さRmaxの値(単位nm)をAとし、転写後の接着剤層25の平均厚みの値(単位nm)をBとしたときに、B≧2.0×Aなる関係が成立するように設定することが好ましい。
尚、この転写シート21において、接着剤層25と透明バリア層24との間に応力緩和層を備えるものであってもよい。この応力緩和層は、上述のカラーフィルタに関する記述で挙げた材料を用いて形成することができる。

【実施例】
次に、より具体的な実施例を示して本発明を更に詳細に説明する。
[実施例1]
転写シートの作製
厚さ25μmの長尺のポリエチレンテレフタレート(PET)フィルム(東レ(株)製 ルミラー)の一方の面に、グラビアコート法により下記の組成の剥離層用インキを塗布、乾燥して剥離層(厚さ1μm)を形成した。
(剥離層用インキの組成)
・アクリルシリコーン … 70重量部
・ポリエチレン樹脂 … 6重量部
・ポリエチレンワックス樹脂 … 8重量部
・塩化ビニル−酢酸ビニル共重合体 … 15重量部

次に、上記の剥離層上に下記の条件でスパッタリング法により酸化窒化珪素膜を成膜して、厚み100nmの透明バリア層を形成した。各成膜工程の間では、PETフィルムを真空チャンバーから取り出し、クリーンルーム内にて超音波ドライ洗浄装置((株)伸興製 UVU−F)を用いて、下記の条件で成膜面に対してドライ洗浄を行った。

(酸素透過率の測定条件)
酸素ガス透過率測定装置(MOCON社製 OX−TRAN 2/20)を用いて、温度23℃、湿度90%RH、バックグラウンド除去測定を行うインディヴィジュアルゼロ(Individual Zero)測定ありの条件で測定する。
(水蒸気透過率の測定条件)
水蒸気透過率測定装置(MOCON社製 PERMATRAN−W 3/31)を用いて、温度40℃、湿度100%RHで測定する。

カラーフィルタの作製
透明基材として、50mm×50mm、厚み1.1mmの無アルカリガラス(コーニング社製1737ガラス)を準備した。この透明基材を定法にしたがって洗浄した後、透明基材の片側全面にスパッタリング法により酸化窒化複合クロムの薄膜(厚み0.2μm)を形成し、この複合クロム薄膜上に感光性レジストを塗布し、マスク露光、現像、複合クロム薄膜のエッチングを行って、94μm×284μmの長方形状の開口部を110μmピッチでマトリックス状に備えたブラックマトリックスを形成した。

一方、赤色、緑色、青色の3種の着色パターン層用感光性塗料を調製した。すなわち、赤色感光性塗料は、ペリレン系顔料、レーキ顔料、アゾ系顔料、キナクリドン系顔料、アントラキノン系顔料、アントラセン系顔料、イソインドリン系顔料等の単品、あるいは、2種以上の混合物からなる着色材をバインダー樹脂に分散させたものとした。バインダー樹脂としては、透明(可視光透過率50%以上)な樹脂が好ましく、例えば、ポリメチルメタクリレート、ポリアクリレート、ポリカーボネート、ポリビニルアルコール、ポリビニルピロリドン、ヒドロキシエチルセルロース、カルボキシメチルセルロース等の透明樹脂が挙げられる。また、着色材の含有量は、形成された赤色着色層中に5〜50重量%含有されるように設定した。

緑色感光性塗料は、ハロゲン多置換フタロシアニン系顔料、ハロゲン多置換銅フタロシアニン系顔料、トリフェニルメタン系塩基性染料、イソインドリン系顔料、イソインドリノン系顔料等の単品、あるいは、2種以上の混合物からなる着色材をバインダー樹脂に分散させたものとした。バインダー樹脂としては、上記の透明樹脂が挙げられ、着色材の含有量は、形成された緑色着色層中に5〜50重量%含有されるように設定した。
青色感光性塗料は、銅フタロシアニン系顔料、インダンスレン系顔料、インドフェノール系顔料、シアニン系顔料、ジオキサジン系顔料等の単品、あるいは、2種以上の混合物からなる着色材をバインダー樹脂に分散させたものとした。バインダー樹脂としては、上記の透明樹脂が挙げられ、着色材の含有量は、形成された青色着色層中に5〜50重量%含有されるように設定した。

次に、上記の3種の着色パターン層用感光性塗料を用いて各色の着色層を形成した。すなわち、ブラックマトリックスが形成された上記の透明基材全面に、緑色感光性塗料をスピンコート法により塗布し、プリベーク(80℃、30分間)を行った。その後、所定の着色層用フォトマスクを用いて露光した。次いで、現像液(0.05%KOH水溶液)にて現像を行い、次いで、ポストベーク(100℃、30分間)を行って、ブラックマトリックスパターンに対して所定の位置に帯状(幅100μm)の緑色着色層(厚み1.5μm)をピッチ(周期)330μmで形成した。
同様に、赤色感光性塗料を用いて、ブラックマトリックスパターンに対して所定の位置に帯状(幅100μm)の赤色着色層(厚み1.5μm)をピッチ(周期)330μmで形成した。さらに、青色感光性塗料を用いて、ブラックマトリックスパターンに対して所定の位置に帯状(幅100μm)の青色着色層(厚み1.5μm)をピッチ(周期)330μmで形成した。

上記のように形成された緑色着色層、赤色着色層、および、青色着色層は、それぞれの間隙幅を10μmとして平行に配置されたものである。
次に、青色変換ダミー層用塗布液(富士ハントエレクトロニクステクノロジー(株)製カラーモザイクCB−7001)をスピンコート法により着色層上に塗布し、プリベーク(80℃、30分間)を行った。次いで、フォトリソグラフィー法によりパターニングを行い、ポストベーク(100℃、30分間)を行った。これにより、青色着色層上に帯状(幅100μm)の青色変換ダミー層(厚み6μm)をピッチ(周期)330μmで形成した。

次いで、蛍光色素(アルドリッチ(株)製クマリン6)0.7重量部を、溶媒(プロピレングリコールモノエチルアセテート(PEGMA))120重量部中に溶解させ、この溶液に光重合性樹脂(新日鐵化成工業(株)製V259PA/P5)100重量部を添加して溶解させ、緑色変換蛍光体層用塗布液とした。この緑色変換蛍光体層用塗布液をスピンコート法により着色層上に塗布し、プリベーク(80℃、30分間)を行った。次いで、フォトリソグラフィー法によりパターニングを行い、ポストベーク(100℃、30分間)を行った。これにより、緑色着色層上に帯状(幅100μm)の緑色変換蛍光体層(厚み10μm)をピッチ(周期)330μmで形成した。

また、蛍光色素(アルドリッチ(株)製クマリン6)0.7重量部、蛍光色素(アルドリッチ(株)製ローダミン6G)0.3重量部、および、蛍光色素(アルドリッチ(株)製ベーシックバイオレット11)0.3重量部を、溶媒(プロピレングリコールモノエチルアセテート(PEGMA))120重量部中に溶解させ、この溶液に光重合性樹脂(新日鐵化成工業(株)製V259PA/P5)100重量部を添加して溶解させ、赤色変換蛍光体層用塗布液とした。この赤色変換蛍光体層用塗布液をスピンコート法により着色層上に塗布し、プリベーク(80℃、30分間)を行った。次いで、フォトリソグラフィー法によりパターニングを行い、ポストベーク(100℃、30分間)を行った。これにより、赤色着色層上に帯状(幅100μm)の赤色変換蛍光体層(厚み10μm)をピッチ(周期)330μmで形成した。

上記のように形成された青色変換ダミー層、緑色変換蛍光体層、および、赤色変換蛍光体層は、それぞれ青色着色層、緑色着色層、赤色着色層上に位置するものであり、それぞれの間隙幅を10μmとして平行に配置されたものである。
次に、平均分子量が約100000であるノルボルネン系樹脂(JSR(株)製ARTON)をトルエンで希釈した透明保護層用塗布液を使用し、スピンコート法により透明基材上に塗布した後、ベーク(100℃、30分間)を行った。これにより、上記の色変換蛍光体層を覆うように透明保護層(厚み7μm)を形成した。

このように形成した透明保護層の表面粗さRmaxを下記の条件で測定した結果、250nmであった。
(表面粗さ測定条件)
原子間力顕微鏡(セイコー(株)製)を用い、20μmのスキャニング範囲にて、最大高低差(Rmax)を測定する。尚、スキャニング速度は90flame/秒とする。

次いで、上述のように作製した転写シートの接着剤層を、上記の透明保護層上に重ね、転写シートのPETフィルム側から175℃、10mm/秒、19.6Paの条件にて熱圧着を行った。
その後、PETフィルムと剥離層を剥離除去して、接着剤層を介して透明バリア層を透明保護層上に転写形成して、本発明のカラーフィルタを得た。

このように形成したカラーフィルタの透明バリア層の表面粗さRmaxを上記と同様の条件で測定した。その結果、表面粗さRmaxが18nmであり、透明保護層が形成された状態で存在していた凹凸(表面粗さRmax:250nm)が、接着剤層を介した透明バリア層の転写形成により平坦化されたことが確認された。
また、上記のカラーフィルタにおける接着剤層の平均厚みBを下記の条件で測定した結果、900nmであり、透明保護層の表面粗さRmaxの値A(250nm)との間に、B≧2.0×Aなる関係が成立することが確認された。

断面をSEMを用いて観察し、接着剤層の厚みを計測して平均値を算出する。

有機エレクトロルミネッセンス(EL)素子の作製
上述のように作製した本発明のカラーフィルタ上に、以下のように透明電極層、正孔注入層、正孔輸送層、有機発光層、電子注入層、陰極の6層を形成して有機EL素子を作製した。
すなわち、まず、カラーフィルタの透明バリア層上に、スパッタリング法により酸化インジウム亜鉛(IZO)を全面成膜した。次いで、このIZO上にレジスト剤(東京応化工業(株)製OFRP−800)を塗布し、フォトリソグラフィーによりパターニングを行い、青色変換ダミー層、緑色変換蛍光体層、および、赤色変換蛍光体層のそれぞれの位置に幅94μm、間隙16μm、厚さ100nmのストライプパターンの透明電極層(IZO)を形成した。

次いで、透明電極層を形成したカラーフィルタを抵抗加熱蒸着装置内に装着し、透明電極層を覆うように、正孔注入層、正孔輸送層、有機発光層、電子注入層を、真空状態を保ったままで順次全面成膜した。これらの各層の成膜に際して、真空槽内圧を1×10-4Paまで減圧した。正孔注入層としては、銅フタロシアニン(CuPc)を100nmの厚みで成膜した。また、正孔輸送層としては、4,4′−ビス[N−(1−ナフチル)−N−フェニルアミノ]ビフェニル(α−NPD)を20nmの厚みで成膜した。また、有機発光層としては、4,4′−ビス(2,2′−ジフェニルビニル)ビフェニル(DPVBi)を30nmの厚みで成膜した。さらに、電子注入層としては、アルミニウムキレート(トリス(8−ヒドロキシキノリン)アルミニウム錯体)(Alq)を20nmの厚みで成膜した。

次いで、上記の抵抗加熱蒸着装置において真空状態を保ったままで、電子注入層上に陰極を形成した。すなわち、陽極(透明導電層)のストライプパターンと直交する幅300μm、間隔30μmのパターンが得られるマスクを用いて、厚さ200nmのMg/Ag(質量比10/1)層を形成して陰極とした。
上述のようにして作製した有機EL素子を、グローブボックス内(乾燥窒素雰囲気(酸素濃度および水分濃度ともに10ppm以下))において、封止ガラスと紫外線硬化接着剤を用いて封止して、カラー有機ELディスプレイを得た。

[実施例2]
以下のように作製した転写シートを使用した他は、実施例1と同様にして、カラーフィルタを作製した。
本実施例での転写シートの作製は、実施例1における剥離層形成工程と、透明バリア層形成工程の間に、ハードコート層を形成する工程を設けた。このハードコート層形成工程では、シランカップリング剤(日本触媒(株)製FX)をロールコーティング法で連続的に塗布し、80℃で乾燥して、厚さ1μmのハードコート層を形成した。
作製した転写シートの透明バリア層について、実施例1と同様の条件で酸素透過率および水蒸気透過率を測定した。その結果、酸素透過率は0.04cc/m2/day・atmであり、水蒸気透過率は0.008g/m2/dayであり、良好なバリア性を有することが確認された。

また、上記の転写シートを用いて作製したカラーフィルタの透明バリア層の表面粗さRmaxを実施例1と同様の条件で測定した。その結果、表面粗さRmaxが8nmであり、透明保護層が形成された状態で存在していた凹凸(表面粗さRmax:250nm)が、接着剤層を介した透明バリア層の転写形成により平坦化されたことが確認された。
また、上記のカラーフィルタにおける接着剤層の平均厚みBを実施例1と同様条件で測定した結果、910nmであり、透明保護層の表面粗さRmaxの値A(250nm)との間に、B≧2.0×Aなる関係が成立することが確認された。
次いで、上記のカラーフィルタを用いて実施例1と同様にカラー有機ELディスプレイを作製した。

[実施例3]
以下のように作製した転写シートを使用した他は、実施例1と同様にして、カラーフィルタを作製した。
本実施例での転写シートの作製は、実施例1における透明バリア層形成工程と、接着剤層形成工程の間に、応力緩和層を形成する工程を設けた。この応力緩和層形成工程では、シランカップリング剤(日本触媒(株)製FX)をロールコーティング法で連続的に塗布し、80℃で乾燥して、厚さ1μmの応力緩和層を形成した。
作製した転写シートの透明バリア層について、実施例1と同様の条件で酸素透過率および水蒸気透過率を測定した。その結果、酸素透過率は0.05cc/m2/day・atmであり、水蒸気透過率は0.01g/m2/dayであり、良好なバリア性を有することが確認された。

また、上記の転写シートを用いて作製したカラーフィルタの透明バリア層の表面粗さRmaxを実施例1と同様の条件で測定した。その結果、表面粗さRmaxが12nmであり、透明保護層が形成された状態で存在していた凹凸(表面粗さRmax:250nm)が、接着剤層を介した透明バリア層の転写形成により平坦化されたことが確認された。

A color filter was produced in the same manner as in Example 1 except that a transfer sheet having an adhesive layer thickness of 0.4 μm was used.
With respect to the transparent barrier layer of the transfer sheet used, the oxygen transmission rate and the water vapor transmission rate were measured under the same conditions as in Example 1. As a result, the oxygen permeability is 0.1 cc / mTwo/ Day · atm, and the water vapor transmission rate is 0.07 g / mTwo/ Day, and it was confirmed that the film had good barrier properties.
Further, the surface roughness Rmax of the transparent barrier layer of the color filter produced using the above transfer sheet was measured under the same conditions as in Example 1. As a result, the surface roughness Rmax was 55 nm, and the unevenness (surface roughness Rmax: 250 nm) existing in the state where the transparent protective layer was formed appeared on the transparent barrier layer without being eliminated, and the color of the present invention was obtained. It was confirmed that the surface flatness was significantly inferior to the filter.
Furthermore, the average thickness B of the adhesive layer in the above color filter was measured under the same conditions as in Example 1. As a result, the average thickness B was 360 nm, and the average value B of the surface roughness Rmax of the transparent protective layer was 250 nm. It was confirmed that the relationship of ≧ 2.0 × A was not established.
Next, a color organic EL display was produced in the same manner as in Example 1 using the above color filters.

[Evaluation of color organic EL display]
The color organic EL displays produced in Examples 1 to 3 and Comparative Example were driven by line-sequential scanning to perform driving tests. In this driving test, the number of dark spots per unit area in the display panel was measured after continuous driving for 100 hours under the conditions of driving frequency = 60 Hz, duty ratio = 1/60, and current amount per pixel = 2 mA. did. The results are shown in Table 1 below.

As shown in Table 1, in the color organic EL displays of Examples 1 to 3, the number of dark spots was extremely small, and it was confirmed that good image display was possible.
On the other hand, in the color organic EL display of the comparative example, a leak occurs between the transparent electrode layer sandwiching the organic light emitting layer and the cathode, or the electrode breaks due to the convex portion of the transparent barrier layer surface of the color filter. As described in detail above, according to the present invention, a colored pattern layer and a transparent protective layer are sequentially laminated on a transparent substrate, and a transparent barrier layer is provided thereon by transfer via an adhesive layer. Therefore, the unevenness existing in the laminated structure from the transparent substrate to the transparent protective layer is absorbed by the adhesive layer, and the transparent barrier layer has a flat surface roughness Rmax of 20 nm or less. Thus, for example, even if an organic EL element layer is formed on a transparent barrier layer using the color filter of the present invention for color conversion electroluminescence (EL), the electrode between the electrodes sandwiching the organic EL element can be formed. Thus, the production yield of the organic EL image display device can be improved without causing any leakage or disconnection of the electrodes. Further, the production of the color filter of the present invention and the production of the organic EL element layer are performed in separate steps, and the two can be bonded to produce an organic EL image display device, and the production yield can be further improved. .
