本発明は異なる波長の光信号を合波あるいは分波する波長合分波器、または光スイッチ等の光パッシブデバイス(以下、光素子という)を収容するための光素子収納用パッケージ、およびこれに光素子を収容した後に光ファイバに光結合させた光モジュールに関するものである。

従来の光素子収納用パッケージの例を図8に斜視図で示す。また、この光素子収納用パッケージに波長合分波器等の光素子を収容した後に光ファイバに光結合させた光モジュールの例を図9に斜視図で示す。

光素子収納用パッケージは、上面に光素子117が載置される載置部111aを有するとともに、外部回路基板(図示せず)にネジ止めされるように外周部に設けられたフランジ部111bを有する基体111と、基体111の上面に載置部111aを囲繞するように取着され、相対する一両側面の略中央部に光ファイバ118を導入するための貫通孔から成る光ファイバ導入部(以下、導入部という)112aを有し、さらに導入部112aの相対する外側側面にパイプ取着部(以下、取着部という)112bを有する枠体112と、取着部112bを囲繞するように接合されるとともに光ファイバ118を導入部112aに導くためのパイプ113とから主に構成される。

また、光モジュールは、載置部111aの上面に光素子117,光ファイバ整列器(以下、整列器という)116が保持台115を介して載置されるとともに、光ファイバ118が導入部112aを介してパイプ113から光素子117にかけて導入され、光ファイバ118を整列器116上面の略V字状のV溝116aに沿って前後させることにより光素子117に光結合される。さらに、光結合した後にホルダー113aをパイプ113の先端面にYAG溶接等により溶接するとともに、蓋体119を枠体112上面にYAG溶接またはロウ付けすることにより、光素子収納用パッケージの内部が気密に封止された光モジュールが完成する。この光モジュールは、光素子117を内部に気密に収容し、高速光通信等に用いられる。

【発明が解決しようとする課題】
しかしながら、この光モジュールは光素子117を内部に気密に収容し、高速光通信等に用いられているが、大容量の情報を光伝送するために複数の光ファイバ118を光素子収納用パッケージの内部に導入する場合に、複数の光ファイバ118を光素子収納用パッケージ内部に導入し、さらに光素子117に光結合させるのは作業上非常に煩雑である。具体的には、光ファイバ118を安定して載置固定する部位が整列器116のV溝116aの部位のみであるため、光ファイバ118が複数ある場合には、たとえ1本目の光ファイバ118が光結合できたとしても他の光ファイバ118を光結合させる際に1本目の光ファイバ118の光結合が損なわれるため、すなわち光軸がずれることがあるため全ての光ファイバ118の光軸を合わせるのは非常に困難であるという問題点があった。また、作業が非常に煩雑であるため光ファイバ118を折ってしまう可能性も高いという問題点もあった。

また、たとえ複数の光ファイバ118と光素子117とを光結合できたとしても、その後にホルダー113aをパイプ113の先端面にYAG溶接する工程と、蓋体119を枠体112の上面に接合する工程との2工程が必要であり、その際の熱履歴により、光ファイバ118を歪ませる程度の応力が発生し、光素子117と光ファイバ118との光結合がわずかながらも劣化するという問題点もあった。

そのため、光素子117の作動性を良好とできず大容量の情報を光伝送できないという問題点があった。

これに対し、以上の問題点に鑑み考案され、本出願人が特願2002−279129号で出願した光素子収納用パッケージを図6に斜視図で示す。また、この光素子収納用パッケージに波長合分波器、または光スイッチ等を収容した後に光ファイバに光結合させた光モジュールを図7に斜視図で示す。

この光素子収納用パッケージは、上面に光素子17が載置される載置部11aを有する基体11と、この基体11の上面に載置部11aを囲繞するように取着され、側部の上面に光ファイバ18を通してロウ付けするための断面形状が略U字状の溝から成る光ファイバ導入部12aを有し、上面に蓋体19がロウ付けされる枠体12とを具備したことを特徴としている。

このような構成により、光ファイバ18と光素子17との光結合の作業性を非常に効率の高いものとできるとともに光ファイバ18を安定して載置固定でき、さらには熱履歴工程が1回で済むために光ファイバ18を歪ませる程度の応力が非常に小さくできる。そのため、複数の光ファイバ18と光素子17との光信号の結合効率を良好とでき光素子17を長期にわたり正常かつ安定に作動させることができる。

また、この光素子収納用パッケージは、光ファイバ導入部12a上の光ファイバ18の外周面を略均一に覆うようにロウ付けでき、光ファイバ18が折れるのを有効に防止することができる。そのため、光ファイバ導入部12aにおける気密封止を良好とでき、光素子17を長期にわたり正常かつ安定に作動させることができる。

そして、この光素子収納用パッケージを用い、載置部11aに載置される光半導体素子17と、光ファイバ導入部12aに載置される光ファイバ18と、枠体12の上面にロウ材19aを介して接合され光素子17および光ファイバ導入部12aを気密に封止する蓋体19とを具備した、大容量の情報を光伝送することの可能な光モジュールを完成することができる。

しかしながら、この基体11の上面に載置部11aを囲繞するように取着され、側部の上面に光ファイバ18を通してロウ付けするための断面形状が略U字状の溝から成る光ファイバ導入部12aを有する枠体12と蓋体19とを、蓋体19にクラッドされたロウ材19aを溶融させ、溶融したロウ材19aを接合材として枠体12と蓋体19との間を封止する際に、枠体12の上面における気密封止に必要なロウ材19aの量が、断面形状が略U字状の溝から成る光ファイバ導入部12a付近と、それ以外の略U字状の溝が形成されていない枠体12の上面とでは異なるため、断面形状が略U字状の溝から成る光ファイバ導入部12aを有する封止部には、断面形状が略U字状の溝と光ファイバ18間を埋めるロウ材量分を多く確保する必要があるが、封止中に枠体12の内側および外側、とりわけ内側に向けてロウ材19aが過剰に流れ出しやすいことから、封止後の枠体12の上面と蓋体19との間に必要なロウ材量が不足することがあり、気密封止が困難になることがあるという、改善が望まれる問題点があった。

本発明は、上記問題点に鑑み完成されたものであり、その目的は、光モジュールにおける蓋体を枠体にロウ付けにより接合する際に、枠体の上面と蓋体との間から枠体の内側へのロウ材の流出を抑制し、接合に必要なロウ材を確実に確保することで気密封止を良好なものとすることができ、光素子を長期にわたり正常かつ安定に作動させることができる光素子収納用パッケージおよびそれを用いた光モジュールを提供することにある。

【課題を解決するための手段】
本発明の光素子収納用パッケージは、上面に光素子が載置される載置部を有する基体と、この基体の上面に前記載置部を囲繞するように取着され、側部の上面に光ファイバを通してロウ付けするための断面形状が略U字状の溝から成る光ファイバ導入部を有し、上面に蓋体がロウ付けされる枠体とを具備して成り、前記枠体は、前記光ファイバ導入部およびその両側の前記側部の上面の前記枠体の内周に沿った部位にガラス材もしくは樹脂材から成るコーティング層が形成されていることを特徴とするものである。

本発明の光素子収納用パッケージによれば、上記構成により、光ファイバ導入部およびその近傍における枠体の上面から内側への過剰なロウ材の流出を防止することができ、光ファイバ導入部における気密封止に必要なロウ材量を安定して保持することが可能であるため、光ファイバ導入部上の光ファイバの外周面を略均一に覆うようにロウ付けすることができる。その結果、光素子収納用パッケージを安定して気密封止することができ、光素子を長期にわたり正常かつ安定に作動させることができる。

また、本発明の光素子収納用パッケージは、上記各構成において、前記コーティング層は、前記枠体の前記側面の上面の前記枠体の内周からの幅が10μm乃至3mmであるときには、光ファイバ導入部およびその近傍における枠体の上面から内側への過剰なロウ材の流出を有効に防止することができ、光ファイバ導入部における気密封止に必要なロウ材量を安定して保持することが可能であるため、光ファイバ導入部上の光ファイバの外周面を略均一に覆うようにロウ付けすることができ、ロウ材のボイドの発生を皆無とできるとともに光ファイバが折れるのを有効に防止することができる。そのため、光ファイバ導入部における気密封止を良好なものとすることができ、光素子を長期にわたり正常かつ安定に作動させることができる。

【発明の実施の形態】
本発明の光素子収納用パッケージを以下に詳細に説明する。図1は本発明の光素子収納用パッケージの実施の形態の一例を示す斜視図であり、図2はその光ファイバ導入部の周辺部の部分拡大斜視図である。

図1および図2において、1は基体、2は枠体であり、これら基体1および枠体2で、光素子を収容する容器が基本的に構成される。

基体1は、光素子を支持するための支持部材ならびに光素子から発せられる熱を放散するための略四角形の放熱板として機能し、その上面の略中央部に光素子を載置するための載置部1aを有している。また、基体1の外周部には、外部回路基板(図示せず)とネジ止めできるように、基体1を枠体2の外側に延出させてネジ穴を設けた、フランジ部1bを有していることが好ましい。

基体1は、鉄(Fe)−ニッケル(Ni)−コバルト(Co)合金や銅(Cu)−タングステン(W)合金等の金属材料から成る板状体であり、例えばFe−Ni−Co合金から成る場合は、そのインゴットに圧延加工や打ち抜き加工等の金属加工法を施すことによって所定の形状に製作される。

なお、基体1の表面には、耐蝕性に優れかつロウ材との濡れ性に優れる金属、具体的には厚さ0.5μm乃至9μmのNi層と、厚さ0.5μm乃至5μmのAu層とを順次メッキ法により被着させておくのが良く、これにより、基体1が酸化腐食するのを有効に防止できるとともに、基体1の上面に光素子および枠体2をロウ材により強固に接着固定することができるものとなる。

また、基体1は、その上面に光素子が載置される載置部1aを囲繞するように四角形等の枠形状の枠体2が接合されており、枠体2の内側に光素子を収容するための空所が形成される。

この枠体2は、基体1と同様に金属材料から成り、基体1と同様の加工法で、側部の上面の略中央部に光ファイバを通してロウ付けするための断面形状が略U字状の溝から成る少なくとも1つの光ファイバ導入部2aを有するものに加工される。

枠体2は、例えばFe−Ni−Co合金から成る場合は、そのインゴットに圧延加工や打ち抜き加工等の金属加工法を施すことによって所定の枠形状に製作される。また、枠体2の基体1への取着は、基体1の上面と枠体2の下面とを、基体1の上面に敷設した、適度な体積を有するプリフォームとされた銀(Ag)ロウ等のロウ材を介してロウ付け接合することによって行なわれる。さらに、基体1と同様に、枠体2の表面、特に光ファイバ導入部2aおよびその近傍の枠体2の側部の上面に、厚さ0.5μm乃至9μmのNi層と厚さ0.5μm乃至5μmのAu層とを順次メッキ法によりロウ付け用のメッキ層として被着させておくのが良い。

本発明の光素子収納用パッケージにおける光ファイバ導入部2aは、少なくとも一本の光ファイバを通してロウ付けするための断面形状が略U字状の溝から成る。この光ファイバ導入部2aは、光ファイバを安定して固定し保持する機能を有するとともに、基体1をフランジ部1bにより外部回路基板にネジ止めする場合においても、ネジ止めによりフランジ部1bに発生して光ファイバに伝わる応力を非常に小さくし得る機能を有する。さらに、光ファイバ導入部2aは、その内側に光ファイバを通してロウ付けすることによって固定した際に光ファイバの外周面を略均一にロウ材で覆うことが可能な形状であるため、ロウ材が溶融して光ファイバの外周面と光ファイバ導入部2aとの間を封止する際に発生するロウ材中のボイドの原因となる光ファイバ導入部2aに存在しているエアを外部へ抜けやすくする作用があるので、そのロウ材中のボイドの発生を皆無とし、光ファイバ導入部2aにおける気密封止を良好とする機能も有するものである。

本発明の光素子収納用パッケージにおける光ファイバ導入部2aは、少なくとも一本の光ファイバと光素子との光結合の作業性を非常に効率の高いものとできるとともに、少なくとも一本の光ファイバを安定して固定し保持することができる。また、蓋体9を枠体2の上面にロウ付けするのと同時に、同一の熱履歴によって光ファイバ導入部2aと光ファイバとの間の気密封止が実現できることから、熱履歴工程が1回で済むために、熱履歴が加わる毎に発生する応力を光ファイバを歪ませる程度に至らない大きさにまで非常に小さくすることができる。

これらにより、複数の光ファイバと光素子との光信号の結合効率を良好なものとでき、光素子を長期にわたり正常かつ安定に作動させることができるものとなる。

また、本発明の光素子収納用パッケージにおいては、枠体2は、光ファイバ導入部2aおよびその両側の側部の上面の枠体2の内周に沿った部位にガラス材もしくは樹脂材から成るコーティング層10が形成されていることが重要である。これにより、光ファイバ導入部2aおよびその近傍における枠体2の上面から内側への過剰なロウ材の流出を防止することができ、光ファイバ導入部2aにおける気密封止に必要なロウ材量を安定して保持することが可能であるため、光ファイバ導入部2a上の光ファイバの外周面を略均一に覆うようにロウ付けすることができる。その結果、光素子収納用パッケージを安定して気密封止することができ、光素子を長期にわたり正常かつ安定に作動させることができる。

なお、コーティング層10を形成するガラス材もしくは樹脂材には、ロウ付けに用いるロウ材に応じて種々のものが使用でき、一例として、ガラス材をコーティング材として使用する場合は酸化鉛系ガラス等を、樹脂材をコーティング材として使用する場合は紫外線硬化エポキシ樹脂や熱硬化性エポキシ樹脂等を使用すればよい。

また、これらガラス材もしくは樹脂材によりコーティング層10を形成するには、ディスペンス法やスクリーン印刷法により塗布されたガラス材または樹脂材を硬化させる方法や、プリフォーム化された状態のガラス材または樹脂材を溶融させた後、硬化させる方法で形成すればよい。なお、ガラス材をコーティング層10として使用する場合には、コーティング層10として使用するガラス材とコーティングしたい箇所との密着性を良くするために、コーティングしたい箇所を非メッキ部としておくことが好ましい。

コーティング層10は、光ファイバ導入部2aおよびその両側の側部の上面の枠体2の内周に沿った部位に設けられていれば、図1および図2に示すように、そのコーティング層10を延長するようにして枠体2の上面の内周に沿った全周にわたって設けても構わない。光ファイバ導入部2aおよびその両側の側部の上面の枠体2の内周に沿った部位のみに設ける場合は、光ファイバ導入部2aの両側には少なくとも光ファイバ導入部2aおよびその両側の側部の上面の、枠体2の内周に沿った10μm以上ずつの長さの範囲に所定の幅でコーティング層10を設ければよい。

これにより、メッキ層へのロウ材の濡れ性に対し、コーティング層10とのロウ材の濡れ性は非常に悪いものとなる。すなわち、コーティング部10とロウ材間には、合金層もしくはアンカー効果等による結合ができないことから、ロウ材の流れ防止部として機能するものとなる。

本発明の光素子収納用パッケージにおけるコーティング部10は、図2に部分拡大斜視図を示すように、その枠体2の側部の上面における枠体2の内周からの幅Aが、10μm乃至3mmであることが好ましい。また、枠体2の内側面にも枠体2の内周縁に沿って同様のコーティング層を設ける場合は、その枠体2の内周面における枠体2の内周縁からの深さBが10μm以上であることが好ましい。

幅Aが10μm未満の場合は、封止後においてロウ材が枠体2の上面から内側に過剰に流れ出すことを有効に防止できないようになるため、光ファイバの外周面を略均一に覆うためのロウ材の絶対量が不足することとなり、光ファイバの外周面を略均一に覆うようにロウ付けできなくなって、光ファイバ導入部2aにおける気密封止を良好とできず光素子を気密封止できない傾向がある。一方、幅Aが3mmを超える場合は、光ファイバを光ファイバ導入部2aの略中央部に載置固定した部分から枠体2の内周面までの固定されていない部分の距離が長くなり、光ファイバ導入部2aの周辺部における光ファイバ断面の中心点と、光軸調整用として機能するV溝(後述する図3に示す)に載置固定された光ファイバ断面の中心点とが位置ずれを起こし易くなり、光ファイバに応力が発生して折れ易くなり、光モジュールとしての信頼性が非常に低くなるという問題点が発生する傾向がある。

また、深さBが10μm未満の場合は、枠体2の上面のコーティング層10と相まって封止後においてロウ材が枠体2の上面から過剰に流れ出すことを有効に防止するには不十分となる傾向がある。一方、深さBには特に上限値はないが、通常は、コーティング層10の加工時間や加工コストの面から150μm程度までとしておくことが好ましい。

また、光ファイバ導入部2aの奥行き、すなわち枠体2の厚さは0.7乃至1.8mm程度が好ましい。奥行きが0.7mm未満の場合は光ファイバを安定して固定し保持することが困難となり、一方、1.8mmを超える場合は、光ファイバが固定され保持される部位のロウ付け面積が広くなるため、光ファイバと光ファイバ導入部2aとの間にロウ付け後に発生する残留応力が非常に大きいものとなり、光ファイバに外力が加わると光ファイバ導入部2aにおける光ファイバの周囲のロウ材にクラック等の機械的な破壊が発生し易くなって、光素子を気密に封止することが困難となる傾向がある。

このような本発明の光素子収納用パッケージを用いて、図3に本発明の光素子収納用パッケージによるその実施の形態の一例を斜視図で示すように、載置部1aの上面に光素子7,整列器6が保持台5を介して載置されるとともに、光ファイバ8が、光ファイバ導入部2aを通してロウ付けされることによって外部から光素子7にかけて導入され、その光ファイバ8の端部を整列器6の上面の略V字状のV溝6aに載置しそれに沿って前後させることにより、光素子7に光結合される。さらに、その後に下面に金(Au)−錫(Sn)ロウ材等の低温ロウ材9aがクラッドされている蓋体9を、光ファイバ導入部2cを含む枠体2の上面にロウ付けすることにより、光素子収納用パッケージの内部が気密に封止された本発明の光モジュールが完成する。

なお、この光モジュールにおいて、光ファイバ導入部2aを介して導入される光ファイバ8の光ファイバ導入部2aに位置する部位の保護膜(樹脂等)を剥がして石英ガラス(光ファイバ8の芯線)を露出させるとともに、露出させた光ファイバ8の芯線の外周の全面にNi,Au等のメッキ膜を順次被着させておくことにより、光ファイバ8の外周面がメッキ膜およびロウ材を介して光ファイバ導入部2aおよび蓋体9に良好にロウ付けされ、光ファイバ導入部2aが気密封止されることになる。そして、この光モジュールは、従来のように、複数の光ファイバと光素子とを光結合した後、ホルダーをパイプの先端面にYAG溶接する工程と、蓋体を枠体の上面に接合する工程との2工程が不要となり、その際の熱履歴により、光ファイバを歪ませる程度の応力が発生して光素子と光ファイバとの光結合が劣化するようなことがないことから、光素子7の作動性を良好とすることができ、大容量の情報を光伝送することが可能なものとなる。

【実施例】
本発明の光素子収納用パッケージにおけるコーティング層10の枠体2の側部の上面における枠体2の内周からの幅Aおよび枠体2の内周面にも枠体2の内周縁に沿って同様のコーティング層を設ける場合の枠体2の内周面における枠体2の内周縁からの深さBの寸法を決めるための実験を以下に示すように行なった。

図1に示すような光素子収納用パッケージを製作するにあたり、外周部の両端に縦×横を37mm×16mmの大きさとし、ネジ穴の直径を2.5mmとしたフランジ部1bが設けられ、縦×横×高さを42mm×20mm×1mmの大きさとしたCu−W合金から成る基体1を準備した。次に、基体1の上面に、外寸法が縦32mm,横20mm,高さ3.5mmで、厚さが1mmのFe−Ni−Co合金から成る枠体2をAgロウ材で接合した。この枠体2には、相対する一対の側部の上面の略中央部に断面形状が略U字状の溝から成る光ファイバ導入部2aを一方の側部に8箇所ずつ、計16箇所設けた。そして、この光ファイバ導入部2aおよびその両側におけるコーティング層10の枠体2の側部の上面における枠体2の内周からの幅Aおよび枠体2の内周面にも枠体2の内周縁に沿って同様のコーティング層10を設ける場合の枠体2の内周面における枠体2の内周縁からの深さBをパラメータにとった。

そして、以上のようにして作製した光素子収納用パッケージの評価用試料について、図3に示すように、内部の基体1の上面の載置部1aに保持台5,整列器6,光素子7を錫(Sn)−鉛(Pb)半田等の低温ロウ材で接合するとともに光ファイバ8を全ての光ファイバ導入部2a(一方の側部で8箇所ずつ、計16箇所)に挿通し、光素子7との光結合を行なった。

次に、下面にAu−Snロウ材から成る低温ロウ材9aがクラッドされている蓋体9を、光ファイバ導入部2cを含む枠体2の上面にロウ付けすることによって、同時に各光ファイバ8をそれぞれ光ファイバ導入部2aにロウ付けして、光モジュールの試料を作製した。なお、これら光モジュールの試料においては、光ファイバ導入部2aに通してロウ付けされる部位の光ファイバ8の樹脂から成る保護膜を剥がして石英ガラスから成る光ファイバ8の芯線を露出させるとともに、その芯線の外周の全面に厚さ1μmのNiメッキ膜および厚さ1μmのAuメッキ膜を順次被着させ、光ファイバ8の外周面がこのメッキ膜を介して光ファイバ導入部2aにロウ付けされるようにした。

このようにして作製した光モジュールの各試料について、光ファイバの折れおよび気密性の評価を行なった。

光ファイバの折れについては、作製した光モジュールの各試料を目視で確認し、光ファイバに折れやクラック等の欠陥の発生の有無を評価した。

気密性については、作製した光モジュールの各試料をフロリナート系の揮発性の高い液体中に浸漬してグロスリーク試験を行ない、液体中への気泡の発生の有無を評価して、気泡の生じない試料を良品とし、気泡の生じた試料を不良品とした。さらに、グロスリーク試験で良品であった試料について50N/cm2で2時間He加圧を行なった後にHeリーク試験を実施し、Heの検出量が5×10−9Pa・m3/sec以下の試料を最終的に良品とし、検出量が5×10−9Pa・m3/secを超える試料を不良品とした。
