【発明の属する技術分野】
本発明は、溶液製膜方法及びセルローストリアセテートに関するものであり、特に偏光板や、光学補償フィルム、液晶表示装置、写真感光材料としてのセルローストリアセテート及びその製造方法としての溶液製膜方法に関する。

【従来の技術】
セルロースアシレートフィルムは、透明性、適度な透湿性を有し、機械的強度が大きく、かつ、寸法安定性の湿度及び温度に対する依存性が低いことから、広く偏光板保護膜などの光学材料の支持体として広く用いられている。このようなセルロースアシレートフィルムは、溶液製膜方法により製造されており、この方法は、ポリマーを溶媒によってドープにしたあと、このドープを流延ダイから金属支持体へ流延し、冷却と乾燥の工程を経てフィルムを金属支持体より剥離し、搬送手段を用いて搬送しながら乾燥させることがその基本工程となっている。なお、搬送手段としては、搬送用ローラを用いて搬送方向にテンションを加えながらフィルムを搬送するローラ搬送と、フィルムの側端部を保持し、幅方向にテンションを加えながらフィルムを搬送するテンター搬送と、これら2つの搬送を組み合わせた搬送がある。

例えばセルローストリアセテートフィルムの製造において、テンターにピンクリップを用いている場合には、金属支持体から剥離したフィルムを、パスロールで搬送し、円形軌道で連続運転されるピンクリップに噛み込みブラシで押し付けながら噛み込ませてテンターに導入する方法がある(例えば、特許文献1参照。)。

この場合、フィルムの金属支持体に対して非接触面側、つまり外気側は金属支持体上での乾燥によって乾燥が進んでいるのに対し、接触面側は乾燥が遅れがちとなり比較的多量の溶媒を含有したままの状態となっている。そのため、金属支持体からの剥離後の搬送工程においては、一般に10℃〜80℃である乾燥風や周辺温度により、フィルムの温度が上昇して、前記接触面側はゲルのような凝固状態からゾルのような粘着状態に変化し、フィルムが噛み込み用のブラシの表面に接着してしまってこれをテンターに導入することができず、フィルム切断等が発生してしまう。これは、製膜工程をストップさせ、生産性の低下につながるという問題となる。

このような、フィルムと噛み込み用のブラシの接着による問題を防ぐために、従来より、ドープの濃度を高めてフィルムの溶媒含有率を低くしたり、噛み込み用のブラシを冷風等で5℃以下に冷却してフィルムとの接着を防止するなどの方法がなされている。

また、セルロースアセテートフィルムの製造方法において、ウェブを金属支持体から剥離した後、金属支持体側に密着していた側のウェブ面に対し、ウェブの上方に設置されたノズルから20m/秒以上の垂直スリット風を当てて、続いて、金属支持体上で空気側にあったウェブの面に最初のロールを接触させた後、乾燥する方法に加えて、ウェブの幅方向における前記垂直スリット風の風速分布を、その中央部から両側端部に向かって漸増させた製造方法が提案されている(例えば、特許文献2参照)。

【発明が解決しようとする課題】
しかしながら、ドープを高濃度とする方法では、フィルムの外観、つまり面状が悪化して製品の品質レベルの維持が困難である。また、噛み込み用のブラシを冷却する方法では、製膜の薄膜化や高速化に伴って、フィルムが噛み込み用のブラシに伴われてしまったり、あるいは噛み込み用のブラシに至るまでの乾燥が不十分となり、結果的に冷却による効果がなくなるという問題がある。また、後者の方法では、噛み込みブラシを冷却することによって溶剤結露故障が頻発するという問題もある。また、上記公報が提案する製造方法によると、ウェブの側端部の乾燥が不十分である。

本発明は、上記課題に鑑みてなされたものであり、テンターへの導入時において、フィルムの溶媒含有率が25重量%以上であるとき、フィルムと噛み込みブラシの接着を防止することによって、安定的に製膜を行うことができる溶液製膜方法及びそれによって偏光板や光学補償フィルム、液晶表示装置、写真感光材料に好適に使用できるセルローストリアセテートフィルムを提供することを目的とする。

【課題を解決するための手段】
上記目的を達成するために、本発明の溶液製膜方法は、テンターによってポリマーフィルムを保持しながら乾燥させる溶液製膜方法において、前記テンターでの乾燥工程の前に、前記フィルムの全幅領域、または、両側端部の200mm以下の幅領域に風を当てることを特徴として構成されている。

また、前記ポリマーの溶液を支持体上に流延して製膜する溶液製膜方法において、前記フィルムの前記支持体からの剥離面に対して前記風を当てることが好ましい。さらに、前記風が乾燥風であって、かつ、その風速を1m/秒以上15m/秒以下とし、その温度を−10℃以上50℃以下とすることが好ましく、前記風をフィルムに吹き付けるときのフィルム表面と風の温度差を70℃以内とする。この乾燥風は、水または有機溶剤の結露点が−10℃以下とされた空気であることが好ましい。前記フィルムをブラシ状物でテンターのクリップに一時的に固定させて乾燥する溶液製膜方法においては、前記クリップと前記ブラシ状物の少なくとも一方のフィルム接触部とフィルムの表面の温度差を25℃以内とすることが好ましい。

さらに、前記風をフィルムに吹き付ける工程において、フィルムの表面とその雰囲気露点の温度差を5℃以上50℃以内とし、前記風の吹きつけ時間を0.1秒以上とすることが好ましく、前記風の吹き出し口と前記フィルムとの距離は200mm以下とする。この風の吹き出し口の開口率は1%以上50%以下であることが好ましく、前記フィルムをセルローストリアセテートフィルムとすることがさらに好ましい。

また、本発明のポリマーフィルムは、テンターでの乾燥工程を有する溶液製膜方法で製造されたポリマーフィルムであって、前記テンターでの乾燥工程の前に、前記フィルムの全幅領域、または両側端部の200mm以下の幅領域に風を当てたことを特徴として構成されており、前記ポリマーがセルローストリアセテートであることが好ましい。

【発明の実施の形態】
図1は本発明を実施した溶液製膜工程を示している。ドープ11はエクストルージョンタイプのダイ12より金属支持体としての磨かれたドラム13上に流延される。ドラム13の表面温度を10℃以下に設定し、ドープ11は冷却と乾燥により、徐々に溶媒成分を揮発させることで、自己支持性をもったフィルム14となる。なお、図示は省略するが、支持体はドラム13の代わりとしてバンドを用いる場合もある。ここでフィルム14を剥ぎ取りローラ16でドラム13から剥ぎ取り、複数のローラ17で搬送する。この工程区間を、以下ローラ搬送ゾーン18と称する。ローラ搬送ゾーン18では、フィルム14の上部及び下部に、フィルム14の乾燥効率を高めるための第1及び第2チャンバ20,21が設けられており、下部の第2チャンバ21には給気口21a及び排気口21bが設けられて、乾燥風がフィルム14に対し適宜送られるようになっている。なお、剥ぎ取りローラ16及びローラ17の表面材質はポリテトラフルオロエチレンとなっている。

ローラ搬送ゾーン18を出たフィルム14を、テンター搬送ゾーン30へ導入し、テンター軌道31上に設置したピンクリップ32に噛み込ませて搬送する。テンター軌道31は連続した円形軌道となっており、ピンクリップ32が連続的にフィルム14を噛み込む構造となっている。なお、テンター導入部には、ブラシ33を設置している。続いて、ガイドローラ35を介してローラ乾燥室36に送り、ここで多数のローラ37を経ながらフィルム14を乾燥させ、さらに含有溶媒を減らす。ローラ乾燥室36を出たフィルム14は、ガイドローラ35とは別のガイドローラ38を経て、巻き取り軸39に巻き取られる。ただし、ローラ17やガイドローラ35,38の数や、これらとフィルム14との相対位置、各工程の有無や長さなど、本発明の溶液製膜方法は、上記記載の構成に限られるものではない。

図2は、ローラ搬送ゾーン18の周辺の要部を示しており、側面からみた概略図である。また、図3はテンター搬送ゾーンへの導入部における上からみた平面図であり、片側端部のみ示している。図3において、第1チャンバ及び第2チャンバについては図示を省略している。テンター搬送ゾーン30への導入部のブラシ33は、フィルム14に関してピンクリップ32とは対象な面側に、ピンクリップ32にフィルム14を噛み込ませることを目的として設置されており、回転式のものを使用している。ブラシ33は、その外径が50mm以上500mm以下のものとしており、太さ5mm以下で長さ5mm以上100mm以下、かつ耐溶剤性に優れた化学繊維からなるブラシ毛が5本/cm2 以上の密度で植毛されている。化学繊維の種類としては、フッ素系樹脂や各種ナイロン等のポリアミド系樹脂を例示することができる。

本実施形態では、ピンクリップ32として、幅が10mm以上100mm以下で、また、そのピン間隔が10mm以下のものを使用しているが、これに限定されるものではない。ブラシ33のフィルム14及びピンクリップ32に対する押しつけ圧力は、これを1.0×10−2N/cm2 以上5.0×10N/cm2 以下の範囲で適宜設定する。

第1チャンバ20のフィルム14側は、多孔板20aとなっており、この穴が、剥離点Pでドラム13からはがしたフィルム14に対する送風の吹き出し口となる。吹き出し口はフィルム14の両側端部の上方、つまりドラム13からの剥離面側に位置しており、かつ、フィルム14の搬送方向に連続的に設けられている。吹き出し口の幅は、フィルム14の両側端部の200mm以下に風を送ることができるように設定されており、より好ましくは同部位の100mm以下の範囲に風を送ることができることである。この多孔板20aの位置は、フィルム14の上方200mm以下としている。この距離は小さい方が好ましく、さらに好ましくは100mm以下、もっとも好ましくは70mm以下である。ただし、この距離は、フィルム14の搬送に悪影響を及ぼさず、かつ、第1チャンバ20から送られる風によって、フィルム14の面に故障をきたさないように考慮して設定しなければならない。なお、この送風はフィルム14の両側端部に対して実施する代わりに、全幅領域に対して実施してもよい。この場合は多孔板の孔は幅領域全体に設けるものとする。

第1チャンバ20の吹き出し口からの風の流れの方向は、フィルム14の両側端部、または全幅領域に対して、必要十分な流量が送られるものであれば、特に限定はされないが、フィルム14に直接あたる垂直風であることが好ましい。また、吹き出し口の形状は、直径が0.5mm以上20.0mm以下の孔であり、これが100個/m2 以上10000個/m2 以下の密度で開けられたパンチング形状となっている。形状は、これに限定されるものではなく、ほかに、スリット型形状でも適用することができる。つまり、吹き出し口の領域において、その開口率が1%以上50%以下であればよい。開口率が1%未満であると、風量不足によりフィルムの乾燥度が不十分となったり、また、50%を超えると、第1チャンバ20からの吹き出し風速が均一性を欠く等の問題がある。なお、パンチング形状とスリット型形状のいずれの場合であっても、フィルムの上方50mm以下となるようにチャンバを配置することがより好ましい。

第1チャンバ20からフィルム14に吹き付けられる風は、乾燥風であり、さらに、その風速が1m/秒以上15m/秒以下であることが好ましい。3m/秒以上10m/秒以下であると、より好ましい。1m/秒未満であると、乾燥が十分になされず、15m/秒を超えると、フィルムに面状故障が発生することがある。なお、乾燥風には、結露点が−10℃以下とされた空気を用いることが好ましく、ここで結露する物質としては、水の他に、有機溶媒が考慮されねばならない。本実施形態においては、空気を−50℃以上−20℃以下で処理して、概ね−30℃の結露点となる水あるいは有機溶媒を除去したものを乾燥風として吹き付けた。

風の温度については、これを−10℃以上50℃以下となるように設定するが、より好ましくは0℃以上30℃以下であって、最も好ましくは0℃以上20℃以下である。風の温度を上記範囲とすることで、フィルム面における溶剤の結露を抑制して、面状故障の発生を防止することができる。風の温度を50℃より高くした場合には、フィルム14の表面が温度上昇してゾルのような粘着状態に変化してしまうことがある。さらに、剥ぎ取りローラ16及びローラ17の表面温度を20℃以下に保持し、風を吹き付ける際、フィルムの表面と風の温度差を70℃以内となるようにする。この温度差については、5℃以上30℃以内とすることがさらに好ましい。

また、フィルム14の表面温度とその雰囲気露点の差を5℃以上50℃以内とすることが好ましい。ここで、雰囲気露点とは、雰囲気中に含まれる水のほか揮発した溶媒等、フィルム近傍に気体として存在する化合物が、凝結し始める温度を意味する。例えば、主成分を酢酸エチルとする溶媒を用いた場合には、その露点温度を考慮し、送風工程におけるフィルム14の表面温度を概ね−10℃以上30℃以下とし、雰囲気露点を概ね−30℃以上−10℃以下とすることが好ましい。また、主成分をメチレンクロライドとする溶媒を用いた場合には、フィルム14の表面温度を概ね−10℃以上20℃以下とし、雰囲気露点を概ね−40℃以上−10℃以下とすることが好ましい。風の温度を−10℃以上50℃以下とするだけではなく、フィルム14の表面温度と雰囲気露点との差を制御することにより、溶剤の結露の防止効果をより高めることができる。

ポリマーがセルローストリアセテート等のセルロースアシレートの場合、ドープとしては大きく2つのタイプがあり、ひとつは、主成分をメチレンクロライド等の塩素系化合物とした有機溶媒を用いた系であり、もうひとつは、主成分を酢酸エチル等の非塩素系化合物とした有機溶媒を用いた系である。前者では、メチレンクロライド以外の溶媒成分としてメチルアルコール、ブチルアルコール等を使用し、全溶媒量に対するこれらの重量比率は13%〜25%となっている。後者では、酢酸エチル以外の溶媒成分としてアセトン、メチルアルコール、ブチルアルコール等を使用し、全溶媒量に対するこれらの重量比率は15%〜30%となっている。また、どちらの場合でも少量の可塑剤を添加しており、セルロースアシレートと可塑剤など、乾燥後に固体となる成分のドープに対する重量比率は18%〜35%である。本発明は、ドープに用いる溶媒を非塩素系溶媒とした場合でも効果があり、環境対応型の製造方法といえる。

ローラ搬送ゾーン18における第1チャンバ20からの風の吹きつけ時間は、0.1秒以上としており、これを0.3秒以上とすることがさらに好ましい。0.1秒未満であると、フィルム14の両側端部の乾燥が不十分となり、フィルム14とブラシ33が接着することが多い。

また、本発明の溶液製膜方法において、ドープ11のポリマーの主成分としては、セルローストリアセテートがもっとも好ましいが、その他公知の各種ポリマーを用いることができる。一般的にはポリエチレンテレフタレート、ポリエチレン−2,6−ナフタレート、セルロースダイアセテート、セルローストリアセテート、セルロースアセテートプロピオネート、ポリ塩化ビニル、ポリ塩化ビニリデン、ポリカーボネート、ポリアミドや各種ポリオレフィン等を例示することができる。

上記ドープを流延するダイ12としては、エクストルージョンタイプのほか、エアードクタータイプ、ロッドタイプ、ナイフタイプ、バータイプ等の公知の流延ダイを適宜選択して用いることができる。

上記の溶液製膜方法により得られたフィルムがセルローストリアセテートフィルムの場合、偏光板保護フィルムとしてこれを用いることができる。この偏光板保護フィルムをポリビニルアルコールなどから製作された偏光膜の両面に貼付することで、偏光板を形成することができる。さらに、このセルローストリアセテートフィルム上に光学補償シートを貼付した光学補償フィルムとして用いることもできる。これらの製品は、液晶表示装置の一部を構成することもできる。さらに得られたセルローストリアセテートフィルムを写真感光材料として用いることもできる。

【実施例】
以下に、実施例をもって本発明を説明するが、本発明はこれらに限定されるものではない。
〔実施例1〕
調製したドープ11を、流延し、剥離点P以降のフィルム14をドラム13の回転速度の1.03倍〜1.20倍の速度で搬送する溶液製膜を実施した。ドープ11については、セルローストリアセテートに微量の可塑剤を添加した溶質成分を22.0重量%〜23.0重量%となるように、これを調製した。溶媒成分はメチレンクロライドとメチルアルコールとブチルアルコールのうち少なくとも2種類の混合液であって、それらの重量比は80〜95:7〜20:0〜3としている。剥ぎ取りローラ16及びローラ17の表面温度を20℃以下に保持した。ブラシ33の材質はポリアミド系樹脂であり、ブラシ毛の温度は10℃以下に保った。ピンクリップ32は、幅が10mm以上150mm以下で、ピンとピンの間隔が10mm以下のものを用いている。なお、ローラ搬送ゾーン18において、第2チャンバ21の給気口21aからフィルム14に送られる乾燥風は、その温度を40℃〜100℃とし、風量を5m3 /分〜30m3 /分とした。

巻き取り時のフィルム14の膜厚は80μmであった。第1チャンバ20からフィルム14の両側端部150mm幅領域への風の速度及び温度を変化させて、及びテンター搬送ゾーン30への導入時におけるフィルム14とブラシ33の接着度合い、巻き取ったフィルム14の外観面状及び各実施例1−1〜4の製造適性を評価した。本実施例の各結果については表1にまとめる。なお、表1において、フィルム14とブラシ33との接着度合いについては、接着せずに非常に良好なのもは◎、多少接着をしたものの実質的な問題が発生しなかったものを○、接着してしまい不良であったものは×としている。外観面状については目視にて判断し、非常に良好なものを◎、良好なものを○、不良のものを×とする。また、実施条件の製造適性については良好なものを○、不良のものを×とした。

〔比較例1〕
第1チャンバ20からの風の速度及び温度を変化させて、及びテンター搬送ゾーン30への導入時におけるフィルム14とブラシ33の接着度合い、巻き取ったフィルム14の外観面状及び各比較例1−1〜5の製造適性を評価した。なお、ほかの実施条件は、すべて実施例1と同様である。

〔比較例2〕

〔実施例4〕
テンターをピンクリップ32のものから挟みこみ式のクリップテンターに代えた。また、第1チャンバ20からの風を風速5m/秒、温度を0℃とし、その他の条件は実施例1と同様に実施した。その他の条件は実施例1と同様に実施した。本実施例の結果、フィルム14は粘着化せず、クリップテンターに汚れが付着することもなかった。安定的に連続製造をすることができ、得られたフィルム14の面状は良好であった。

〔実施例5〕
前記の各実施例1−1〜4及び2−1〜4で得られたフィルムを偏光板保護フィルムとし、偏光板を作成した。偏光板の作成方法、及びその評価方法は以下の通りである。

偏光板サンプルはポリビニルアルコールを延伸してヨウ素を吸着させた偏光素子の両面に、各実施例で得られたフイルムをポリビニルアルコール系接着剤により貼合し作成した。この偏光板サンプルを60℃、90%RHの雰囲気下で500時間暴露した。

【発明の効果】
以上のように、本発明の溶液製膜方法により、テンターへの導入時においてフィルムの溶媒含有率が25重量%以上であっても、そのフィルムと噛み込みブラシの接着を防止することによって、安定的に製膜を行うことができる。また、ドープの溶媒が塩素系溶媒以外の、例えば酢酸メチル系の場合でも有効であり、環境に配慮した溶液製膜方法である。さらに、本発明の溶液製膜方法は、フィルムの膜厚が薄いほど有効であり、挟み込み式のクリップテンターにも適用することができる。本発明で得られたセルローストリアセテートフィルムは、偏光板や光学補償フィルム、液晶表示装置の構成材料として適しており、写真感光材料として適用することもできる。

BACKGROUND OF THE INVENTION

Cellulose acylate film has transparency, moderate moisture permeability, high mechanical strength, and low dependence on humidity and temperature for dimensional stability. Therefore, it is widely used for optical materials such as polarizing plate protective films. Widely used as a support. Such a cellulose acylate film is produced by a solution casting method. In this method, a polymer is doped with a solvent, and then the dope is cast from a casting die to a metal support, followed by cooling and drying. The basic process is to peel the film from the metal support through the above steps and dry it while being transported using a transport means. However, in the method of increasing the concentration of the dope, the appearance of the film, that is, the surface state is deteriorated, and it is difficult to maintain the quality level of the product.
