【発明の属する技術分野】
本発明は、セラミックグリーンシート上にコイルパターンを構成する導体線路を印刷形成したものを多数枚積層焼結して作製したセラミックコイルに関し、特に回転機の界磁コイルなどに適用することのできるセラミックコイルに関するものである。

【従来の技術】
小型電子機器に用いるモータとして、積層コンデンサや積層インダクタのようにセラミックシートと電極パターンの積層技術を用いてセラミックグリーンシート上に界磁コイルとなるコイルパターンを印刷形成したものを積層して積層体とし一体焼結したセラミックコイルからなる固定子と、永久磁石回転子とを組み合わせたものが、特開昭64−59902号公報、特開平6−38460号公報などに開示されている。

前記セラミックグリーンシートを構成するセラミック材として高温系の材料として窒化アルミニウムやアルミナ、低温系の材料としてホウケイ酸ガラス系、アルミナガラス系のようなものがあり、高温系の材料にはタングステン、低温系の材料には金、銀、銅、ニッケルなどの金属又は合金がコイルパターンを構成する導体線路の構成材料として用いられる。

このようなセラミックコイルは耐熱性があり、また熱伝導率が高いため環境温度差やモータ自身での発熱に対して安定した特性となり、また複数の層に形成されたセラミックコイルを接着材など用いることなく構成できるので、低コストで、かつセラミックコイル間の電気的接続を信頼性良く行うことが出来るものである。

このセラミックコイルに駆動電流を供給すると磁界が発生し、この磁界がモータの回転子のマグネットの磁界と作用して電磁力を発生する。これによって回転子とセラミックコイルとの間にトルクが発生し、その結果回転子は所定の角度回転する。そして、駆動電流を各相のコイル極に順次印加することにより回転子が連続して回転する。この際、高いトルク特性を得ようとすれば、前記セラミックコイルを少なくとも数十ターン巻き回して構成することが必要である。

しかしながら、高いトルク特性を得ようとしてセラミックコイルを多層化して形成するとともに、多層化による厚み増加を極力少なくするように、コイル間に介在するセラミックグリーンシートを薄層化すると、コイルパターンを構成する導体線路の厚みの影響が無視できなくなる。

前記セラミックコイルにおいては巻き数を多くするようにコイルパターンを平面的に複数ターン導体線路を巻き回しスパイラル形状とするのが一般的である。例えば、ハードディスクの磁気ディスク駆動用のモータなどでは、凡そ80〜120μmの間隔をもって導体幅が80〜240μmの導体線路が2〜6ターン巻き回されてコイルパターンを形成する。また、コイルパターン間のセラミックグリーンシートの厚みは15〜20μmに設定される。このようなセラミックグリーンシートを図14に示す積層状態のように多数枚積層して、各セラミックグリーンシートに形成されたコイルパターンを重ならせて圧力を加えて一体の積層体とするとともに、セラミックグリーンシートに形成されたスルーホールを介してコイルパターンを相互に接続し、これを焼結して数十ターンのセラミックコイルを形成する。このようなセラミックコイルの断面は図15に示すように、コイルパターン82が積層方向に重なり合う部分(コイル形成部)とコイル非形成部分とで段差が生じ、コイル形成部は厚くコイル非形成部は薄く形成されてしまう。またコイル形成部においても、コイルパターン82が積層方向に重なり合う部分とそうでない部分とでおうとつが生じる。このような段差やおうとつが生じる原因は、セラミックグリーンシートとコイルパターンの圧力に対する変形能が大きく異なることが要因となり、積層体を圧着する際に、コイル形成部とコイル非形成部とに均一に圧力を作用させることが困難であるためである。

圧着圧力が作用しにくいコイル非形成部が剥離しない程度に圧力を与えて圧着すると、積層体内で、積層方向に重なり合うコイルパターンに高い圧力が作用し、その部分のセラミックグリーンシートの密度がコイル非形成部よりも高くなる。また前記部分に発生する内部応力を開放するように、クラックが発生したり、コイルパターンがセラミックグリーンシートの面方向にずれ(歪み)たりすることがあった。このためモータのトルク特性に寄与するセラミックコイルの線路有効長部を精度良く形成することが困難であったり、ずれが著しい場合にはコイルパターンが断線してしまうことがあった。

またコイル非形成部では圧着圧力が十分に作用せずに、密度が低くセラミックグリーンシート間の密着力が弱いものとなる。このような積層体を焼結すると、デラミネーションなどの構造欠陥が発生し易く、積層体内での密度が不均一で各部の収縮率が異なりセラミックコイルに大きな変形が生じる問題があった。

このような問題を改善する方法として、特開2001−126951号には、内部電極を印刷したセラミックグリーンシートのシート面に重ねて、内部電極の印刷パターンに相応する面部分を除いた印刷面を有するスクリーン製版により、内部電極とセラミックグリーンシートとの段差を埋めるようにセラミックペーストを所定の厚みに印刷し、これを複数積層して積層セラミック部品を得ることが開示されている。

【発明が解決しようとする課題】
特開2001−126951号の方法によれば、コイル非形成部の密着力を上げ、積層体内におけるコイル形成部との密度差を小さくすることが出来るものの、モータ用のセラミックコイルにおいては、コイル形成部での密度差や密着力により生じる変形や、コイルパターンのずれといった問題が残される。

そこで、本発明の目的とするところは、クラックやデラミネーションを防止し、導体線路に生じる歪みを少なくした健全なセラミックコイルを提供するものである。

【課題を解決するための手段】
本発明は、セラミックグリーンシートの一面上に複数のコイルパターンを印刷形成し、前記セラミックグリーンシートを複数枚積層して一体に焼結したブラシレスモータ用セラミックコイルにおいて、コイルパターンは導体線路を所定の線路間隔をもってスパイラル状に巻き回してなり、前記コイルパターンの導体線路が、積層方向に重なり隣接する他のコイルパターンの導体線路間との重なり位置に設けられているブラシレスモータ用セラミックコイルである。

ここでコイルパターンの導体線路が、積層方向に重なり隣接する他のコイルパターンの導体線路間との重なり位置に設けられている状態を説明する。図16に示すコイル断面図は異なるセラミックグリーンシートに形成された2つのコイルパターン42a、52aの積層体内での配置関係を示している。コイルパターン42a、52aはそれぞれ所定の間隔Lをもって、例えば2ターン巻き回されている。ここでは便宜上、2つの導体線路の断面として示されるコイルパターン42aを、ぞれぞれ導体線路42a1、42a2とし、コイルパターン52aを、ぞれぞれ導体線路52a1、52a2として示す。

例えば、コイルパターン42aの導体線路42a1は、異なるセラミックグリーンシートに形成された導体線路52a1、52a2の2本の導体間(L部)と積層方向に重なり合う位置に積層配置される。図16においては、導体線路42a1の線幅Wを導体線路52a1、52a2の2本の導体間に配置するようにしているが、導体線路の幅方向中央部が2本の導体線路間にあれば良く、少なくとも導体線路の全幅Wの0.3倍以上が異なるセラミックグリーンシートに形成された導体線路の2本の導体間(L部)と積層方向に重なり合うようにすれば、密度や密着力の不均一さから生じる不具合を解消するとともに、積層方向に隣接するコイルパターン同士が、コイルパターンのずれを阻止するように機能させることが出来るので好ましい。積層方向に隣接するコイルパターンの導体線路の一部が重なりあう場合も本発明の範囲内である。

本発明のセラミックコイルにおいては、セラミックグリーンシートの一面上にコイルパターンを回転対称に設けて構成するのが好ましい。そしてセラミックグリーンシートのコイルパターンが印刷形成される一面上において、コイルパターンが形成されていない部分にセラミックペーストを印刷したセラミックグリーンシートを複数枚積層して一体に焼結するのがより好ましい。

【発明の実施の形態】
本発明のセラミックコイルを固定子に用いている永久磁石モータ(ブラシレスモータ)について、以下図面を参照しながら詳しく説明する。図1と図2は本発明の一実施例に係るセラミックコイルを用いた永久磁石モータ全体を示すもので、図1は平面図、図2はその永久磁石モータを印刷回路基板上に取り付けた状態を示す断面図である。

永久磁石モータ100は複数の界磁コイルを内部に持つ板状セラミックコイルからなる固定子10と、回転中心のところに取り付けられた回転軸95で保持されている永久磁石回転子90からなるものであり、印刷回路基板200には回転軸95を通す開口が形成され、これをまたぐように固定子10が印刷回路基板200上にハンダなどで固定されている。

固定子10の実装面側に印刷回路基板200上の電力供給プリント線(図示せず)との接続端子が形成されており、Sn−Ag系やSn−Ag−Cu系等のPbフリーハンダを用い、ハンダ15で固定子10を印刷回路基板200上に容易に取り付けることが出来るので好ましい。また、前記接続端子を実装面の反対面側に形成し、前記プリント線と導線でハンダ接続することは可能であるが、この場合には接着等の印刷回路基板への固定手段が必要となる。

固定子10には、永久磁石回転子90の回転中心に対応した位置に開孔19が開けられており、その開孔19に軸受18が取り付けられて、回転軸95が軸受18によって回転自在に固定子10に保持されている。そして永久磁石回転子90には板状セラミックコイルからなる固定子と面同士が対向するように永久磁石91が設けられている。

ここで用いる永久磁石91としては、Nd−Fe−B焼結磁石、Sm−Co焼結磁石等の希土類焼結磁石、Nd−Fe−B、Sm−Fe−N、Sm−Co等の希土類ボンド磁石あるいはフェライト焼結磁石等の保持力の高い永久磁石材料を使用する。好ましくは固有保持力Hijが残留磁束密度Brより高い永久磁石材料を使用することで磁石厚さを薄くできる。永久磁石91の形状としてはリング状あるいは、リングを分割した扇形のものを用いることができる。永久磁石91は、モータ回転中心に関してN極とS極が回転対称に形成されていることが望ましい。

永久磁石モータ100に用いられている固定子10の外観斜視図を図3に示す。固定子10はほぼ正方形をした平板状セラミックコイルであり、その厚さは数百μmである。その一方端面の4個の隅部に接続端子22,23,24,25がそれぞれ設けられている。固定子10はその接続端子の付いている側の端面が印刷回路基板200の実装面と対向するようにし、前記接続端子を印刷回路基板上の電力供給プリント線(図示せず)にハンダ接続して、永久磁石モータ100の界磁コイルに電力を供給するとともに、印刷回路基板200と固定子10とを固定する。4個の接続端子は固定子10の端面上でその中央にある開孔19に関して回転対称の位置に設けられていることが好ましい。

固定子10の内部に設けられている界磁コイルは、図4に示すように6個の界磁コイルを有し、各2個の界磁コイルを直列接続して構成される3組の界磁コイルが、それぞれモータの各相となっており全体で3相となっているのがよい。これら3組の界磁コイルそれぞれの各一端が4個の接続端子のうち3個の接続端子22,23,24それぞれに接続されており、これら3組の界磁コイルの他の一端は共通となって接続端子25に接続されているのが望ましい。

固定子10の構造を説明するために、図5に固定子に用いているセラミックコイルを分解斜視図で示している。図5は焼結前のセラミックグリーンシート積層品を示しており、複数の接続端子を一面に設けた外部端子用セラミックグリーンシート20と、複数の界磁コイルを持ったコイルシート積層品30とからなる。そしてセラミックグリーンシート積層品の略中央部には積層方向に貫通する開孔19を有している。

このように扇形コイルパターン、スルーホール及び導体を形成したセラミックグリーンシート40〜50′、60を、図5にあるように重ねてコイルシート積層品30とすると、コイルパターン42a、52a、……42′a、52′a、62aが重なり、コイルパターン42b、52b、……42′b、52′b、62bが重なり、以下同様に各セラミックグリーンシートの対応する位置にあるコイルパターンが重なることになる。そして、コイルパターン42aの内側端がコイルパターン52aの内側端に、コイルパターン42aの内側端のところにセラミックグリーンシート40を通して設けたスルーホールと導体によって接続される。コイルパターン52aの外側端がその下にあるコイルパターンの外側端に、コイルパターン52aの外側端のところでセラミックグリーンシート50を通して設けたスルーホールと導体によって、接続される。以下同様に上下にあるセラミックグリーンシートのコイルパターン同士が接続されて、コイルパターン42a、52a、……42′a、52′a、62aが接続されたコイルとなる。同時に、他の5個のコイルパターンについても、同様にコイルが形成される。

本実施例のような3相モータ用のセラミックコイルである場合には界磁コイルのそれぞれは、60°未満で40°以上、好ましくは約50°の開角度で形成される。界磁コイル幅は対向する回転子に用いられている永久磁石の幅との関係で適当な値とするが、永久磁石の磁極数を6極としたときに、各磁極を完全に各界磁コイルでカバーできて、隣の磁極まで同時には覆わない大きさとして、40°以上60°未満としている。また界磁コイルのセラミックグリーンシート1枚当たりの巻き数は2〜4回が適当である。駆動トルクを上げるためには巻き数を多くするのがよいが、巻き数を多くすると抵抗が大きくなってコイルを流れる電流が減少するので2〜4回としている。

外部端子用セラミックグリーンシート20と、複数のコイルパターンを持ったセラミックグリーンシート40,50,……40′,50′、60を10〜20枚積層したコイルシート積層品30とを積層して、加圧をかけて一体化した上で焼結する。焼結をすることによって、これらセラミックグリーンシートは一体の焼結体の平板状セラミックコイルとなって、図3に示す如きものとなる。図3に示す板状セラミックコイルからなる固定子上面は接続端子22,23,24,25の表面を除いて全面に絶縁層を被覆してある。また、固定子の第一の導体パターン72,73,74が設けられている端面に絶縁層を被覆しておくことが好ましい。

INDUSTRIAL APPLICABILITY The ceramic coil of the present invention has no cracks or delaminations and is a sound material in which crushing and distortion of a conductor pattern are reduced, so that it can be applied to applications in which a load or vibration is applied like a motor.

The coil pattern is formed by winding a conductor line in a spiral shape with a predetermined line interval, and the conductor line of the coil pattern is provided at an overlapping position between conductor lines of another coil pattern which overlaps in the stacking direction and is adjacent.
