【発明の属する技術分野】
本発明は、主として既設コンクリート構造物の表面部分の補修、保全及び外観修復などの目的に用いられる既設構造物被覆用の型枠部材及び既設構造物被覆方法に関する。

【従来の技術】
既設コンクリート構造物は、構築後長期間が経過すると、種々の要因による、アルカリ骨材反応や中性化を含む化学的腐食、塩害など構造上の劣化が認められ、また、酸性雨、煤煙や苔等の環境的、生物的な要因により、外観上の悪化も認められる。このような既設コンクリート構造物の構造上の劣化や外観上の悪化に対しては、洗浄や再塗装などの措置も採用される場合があるが、これらは、いずれも恒久的なものではなかった。

恒久的な技術的手段としては、従来から、固化材たるモルタルを介して構造物に接着されるはずの繊維基帛からなる基布と、基布の外側に接着剤を介して接着されているフッ素を含むコーティング層とからなる既設構造物被覆用の積層シートが存在していたが、接着に際して基布内部がモルタルで飽和されず、基布内部に空気層が残存することから、供用開始後に構造物から積層シートが剥離しやすいという問題があった。

そこで、被覆後長期間に亘って構造物の劣化を防止し外観を保持し得る技術的手段として、本発明者らが発明をした既設構造物被覆用の積層シートがある。

これは、内側において、添毛状若しくは植毛状の繊維材料、網目状の編織物、鉱物粒子又は合成樹脂粒子からなる突起物が設けられ、該突起物の周りに固化材が隙間なく充填された状態で構造物に固着される樹脂層と、前記樹脂層の外側に接着剤を介して固着されるものであり、最外層が汚れ防止機能を有する一層以上のコーティング層とから構成されている。

【発明が解決しようとする課題】
しかしながら、このような既設構造物被覆用の積層シートは、タイルなどの剛性をもった部材と異なり、軟らかく変形自由なシート部材からなるものであることから、コーティング層の外側面において十分な平坦性を確保することが困難な場合がある。

また、コーティング層の外側面において十分な平坦性を確保するには、固化材の外側面において十分な平坦性を確保することが前提となり、そのためには、高精度で時間がかかる左官作業などが必要となる。ところが、近年、そのような左官作業を実現し得る熟練工が不足気味であり、施工コストの高騰も避けられない状況となっている。

そこで、本発明の課題は、コーティング層の外側面における平坦性及び施工コストの低減効果が十分に得られるように、積層シートによる構造物の表面部分の補修、保全及び外観修復などを容易かつ高精度で行うことが可能となるような既設構造物被覆用の型枠部材及び既設構造物被覆方法を提供することにある。

【課題を解決するための手段】
すなわち、本発明は、第一発明と、第二発明とを含むものとして構成されている。第一発明は、既設構造物被覆用の型枠部材に係るものであり、第二発明は、既設構造物被覆方法に係るものである。

第一発明に係る既設構造物被覆用の型枠部材は、既設構造物の表面部分の補修、保全及び外観修復などを目的として既設構造物の被覆を行うに際して適用されるものである。

これは、内側において突起物が設けられ、該突起物の周りに固化材が隙間なく充填された状態で既設構造物に固着される樹脂層と、前記樹脂層の外側に接着剤を介して固着されるものであり、最外層が汚れ防止機能を有する一層以上のコーティング層とからなる積層シートの外側面を、せき板の内側面に着脱自在に貼着してなるものである。

このような第一発明に係る既設構造物被覆用の型枠部材によれば、軟らかく変形自由な積層シートの外側面をせき板の内側面に着脱自在に貼着してなる構成上の特徴点を含むものとして構成されているので、積層シートによる既設構造物の表面部分の補修、保全及び外観修復などを容易かつ高精度で行うことが可能となる。

したがって、これによれば、コーティング層の外側面における平坦性及び施工コストの低減効果が十分に得られることが可能となる。

一方、第二発明に係る既設構造物被覆方法は、既設構造物の表面部分の補修、保全及び外観修復などを目的として既設構造物の被覆を行うに際して適用される方法である。

これは、以下の各工程を含む方法として構成されている。

すなわち、既設構造物の表面から隙間をおいて、請求項1に記載の既設構造物被覆用の型枠部材を、積層シートが貼着される側を既設構造物側に向けた状態で配置する型枠部材配置工程。

そして、型枠部材配置工程の後に、隙間に固化材を充填する固化材充填工程である。

このような第二発明に係る既設構造物被覆方法によれば、軟らかく変形自由な積層シートの外側面をせき板の内側面に着脱自在に貼着してなる型枠パネルを用いて行う型枠部材配置工程の後に、固化材充填工程を含むものとして構成されているので、積層シートによる既設構造物の表面部分の補修、保全及び外観修復などを容易かつ高精度で行うことが可能となる。

したがって、これによれば、コーティング層の外側面における平坦性及び施工コストの低減効果が十分に得られることが可能となる。

【発明の実施の形態】
以下、添付図面に基づいて本発明の実施の形態を詳細に説明する。

[既設構造物被覆用の型枠部材1]
図1は本発明の一実施の形態に係る既設構造物被覆用の型枠部材の構成を示す断面図、図2は該既設構造物被覆用の型枠部材が適用された構造物の外観構成を示す正面図である。

本実施の形態において、既設構造物被覆用の型枠部材1は、地下鉄駅としての既設コンクリート構造物31(図3〜図6参照)の表面部分の補修、保全及び外観修復などを目的として既設コンクリート構造物31の被覆を行うに際して適用されるものである。

具体的には、この既設構造物被覆用の型枠部材1は、図1に示すように、既設構造物被覆用の積層シート1aの外側面を、せき板1bの内側面に貼着してなるものとして構成されており、既設構造物被覆用の積層シート1aと、せき板1bとからなっている。

以下、これらの各構成要素についてさらに詳細に説明する。

<既設構造物被覆用の積層シート1a>
本実施の形態において、既設構造物被覆用の積層シート1aは、既設コンクリート構造物31の表面部分の補修、保全及び外観修復などを目的として既設コンクリート構造物31の被覆に適用されるものである。

具体的には、この既設構造物被覆用の積層シート1aは、樹脂層11と、コーティング層12とからなっている。

以下、これらの各構成要素についてさらに詳細に説明する。

(1)樹脂層11
樹脂層11は、合成樹脂製シートと、合成樹脂製シートの内側において設けられる、植毛状の繊維材料からなる突起物11aとを含むものとして構成されている。
なお、樹脂層11としては、植毛状の繊維材料からなる突起物11aを含むものに限られるものではなく、添毛状の繊維材料からなる突起物、網目状の編織物からなる突起物、鉱物粒子又は合成樹脂粒子からなる突起物を含むものであっても差し支えない。

そして、このような樹脂層11は、植毛状の繊維材料からなる突起物11aの周りに固化材としてのコンクリート25が隙間なく充填された状態において既設コンクリート構造物31に固着される役割を果たすものとして構成されている。

具体的には、この植毛状の繊維材料からなる突起物11aは、後記する合成樹脂製シートに合成樹脂からなる植毛材料を植え付けてなるものとして構成されている。また、この植毛状の繊維材料からなる突起物11aは、棒状のモノフィラメントの繊維材料が好ましく、シート状にコンクリート25打設直後のコンクリート25の流動を妨げない程度に粗かつ均一に植え付けられていることが好ましい。

ここで、この樹脂層11における植毛状の繊維材料からなる突起物11aとしては、材料の別を問わないが、合成繊維、無機繊維及び金属繊維のうち、少なくとも一種以上からなる樹脂層11における植毛状の繊維材料からなる突起物11aをコンクリート25における構造部材として適宜配置することで、既設コンクリート構造物31の保全のみならず補強をも積極的に獲得することが期待し得る効果が担保される。

また、このような植毛状の繊維材料からなる突起物11aをコンクリート25に完全に食い付かせることとして、積層シート1及びコンクリート25の間における十分な固着効果を獲得しようとする観点からすれば、植毛状の繊維材料の少なくとも端部が鏃形状或いは鉤形状を呈することが好ましい。

なお、後記する添毛状の繊維材料からなる突起物や、網目状の編織物からなる突起物についても、これと同様な効果が得られる。

つまり、このような樹脂層11によれば、コンクリート25によって充填され得る程度に大きい空隙を有しているので、コンクリート25の固化後、積層シート1及びコンクリート25の間における十分な固着効果が得られる。また、これらの空隙の操作は、原料の増減と加熱圧縮力の増減でできるので、流動性等のコンクリート25の性能に応じて、適切な大きさの空隙を持つ樹脂層11が得られる。

ところで、固化材としてモルタルなどのセメント系材料を採用する場合には、セメント系材料のもつアルカリ性が突起物に及ぼす影響に配慮する必要がある。例えば突起物として、合成樹脂粒子からなるものが設けられるものを採用する場合には、耐アルカリ性を有するものを選定することが好ましく、ポリエチレン系樹脂、ポリプロピレン系樹脂等のオレフィン系樹脂、エチレン・プロピレン・共重合体とポリプロピレン樹脂で構成される混合樹脂等の合成ゴム成分を含有するポリプロピレン樹脂、酢酸ビニル共重合体樹脂、ユリア樹脂、ポリアミド樹脂、酢酸ビニル樹脂、塩化ビニル樹脂などが適合的な材料となる。一方、鉱物粒子からなる突起物が設けられるものを採用する場合には、耐アルカリ性を有する天然鉱物、例えばコンクリート破砕物、レンガ破砕物、タイル破砕物のようなリサイクルされた人造鉱物の単一粒子又は混合粒子などが適合的な材料となる。

一方、合成樹脂製シート12としては、樹脂層11の外側に固着されるものとして構成されている。そして、これは、土木・建築材料、電気部品、工業材料などに広く使われている可塑性の高分子化合物である合成樹脂からなるものを採用したものである。

それゆえ、この合成樹脂製シート12は、既存のいかなる合成樹脂製シートからも得られることが可能となっており、成形・加工が容易で軽く、耐水、耐油、耐薬品性に優れており、透明として或いは着色して用いることが可能となっている。

具体的には、このような合成樹脂としては、耐アルカリ性を有し、加熱によりいったん軟化し、そのとき化学反応により架橋(網目)構造をつくって軟化するが再び熱しても軟化することがない、フェノール樹脂、尿素樹脂、メラミン樹脂、エポキシ樹脂、珪素樹脂など3官能性以上の単量体で比較的低分子量の樹脂をつくる熱硬化性樹脂と、加熱によって軟化して可塑性を示し、冷却によって固化する性質のある、ポリエチレン、ポリプロピレン、ポリスチレン、ABS樹脂、塩化ビニル樹脂、ナイロン、フッ素樹脂、ポリカーポネートなど2官能性以上の単量体で分子は線状に長く結合する熱可塑性樹脂とがある。

一方、このような合成樹脂製シート12は、外側面にデザイン14を表してなるものとして構成されている。

つまり、このような合成樹脂製シート12によれば、美的効果の大きい文字、図形、模様、色彩などのデザイン14を外観上表現することが可能となり、既設コンクリート構造物31の外観向上効果をさらに高めることが可能となっている。

このようなデザイン14としては、例えば熱可塑性樹脂にカラーリングをして、ロールとロールの隙間から連続的に絞り出してシート状に成形するカレンダ加工機のロール面に模様を入れることにより色形を形成させることができ、又は、熱可塑性樹脂の合成樹脂製シートを高周波電極の間に挟んで高周波電圧を印加してシートを加熱し、型押しして熱融着により任意の形状に成形することもできる。

このような樹脂層11によれば、植毛状の繊維材料からなる突起物11aにおいて糸間隔或いは線状、糸状の物体の間隔が相当に広く組織が粗くなっていることから、コンクリートの他、モルタルなどのコンクリート25によって飽和させることが十分に可能となっている。

つまり、このような樹脂層11によれば、コンクリート25によって接着される部分においてこのような植毛状の繊維材料からなる突起物11aを含むものとして構成されているので、接着に際してコンクリート25によって確実かつ十分に飽和されることとなり、既設コンクリート構造物31の被覆が完成した後においても、内部に空気層が残存してしまうことがない。

それゆえ、水蒸気やガスが既設コンクリート構造物31及び積層シート1の界面に沿って移動したり、既設コンクリート構造物31から発生した水蒸気やガスが空気層付近を膨張させたり、或いは既設コンクリート構造物31及び積層シート1の熱線膨張率の本来的な差などにより、既設コンクリート構造物31からの積層シート1の剥離が起こる事態を招くようなこともあり得ない。

したがって、これによれば、被覆後長期間に亘って既設コンクリート構造物31の劣化を防止し外観を保持することが可能となっており、既設コンクリート構造物31の保全効果及び外観向上効果が一回の施工で確実かつ十分に得られることが可能となっている。

(2)コーティング層12
コーティング層12は、合成樹脂製シート12の外側に接着剤を介して固着される役割を果たすものである。

本実施の形態におけるコーティング層12の最外層としては、光触媒を担持してなるものとして構成されている。

具体的には、このコーティング層12は、図示しないが、外側に形成されるフッ素系樹脂層11と、内側に形成される光触媒層とから構成されており、光触媒層が接着剤を介して合成樹脂製シート12の外側に固着されている。

つまり、このようなコーティング層12によれば、光触媒の有する防汚、抗菌、防カビ等の効果によって定期的な清掃作業を排除することが可能となっており、ひいては被覆後の維持管理に際しての負担を軽減することが可能となっている。

ここで、光触媒層に含まれる光触媒としては、金属酸化物ゲル及び金属水酸化ゲルの少なくともいずれか一方並びに光触媒粒子の複合体からなっている。

なお、接着剤からなる層部分は、アクリル−シリコン樹脂であるシリコン変性樹脂、ポリシロキサンを含有するシリコン変性樹脂、コロイダルシリカを含有するシリコン変性樹脂、アクリル−フッ素樹脂のうち少なくとも一種以上の樹脂からなっている。

<せき板1b>
せき板1bとは、一般的には、木材などを薄くむいた単板を繊維方向を直交させ、奇数枚を接着剤で張り合わせてなる合板や、メタルフォームなどの型枠専用の板材をいうが、本発明におけるせき板1bとは、これに限られるものではなく、型枠としての剛性、取り扱い容易性等を発揮し得るものであれば、例えばパーティクルボード、ファイバーボード、発砲合成樹脂や、これらを複合的に用いたものなどを適宜選定しても差し支えない。

このようなせき板1bとしては、例えばラワン類を主として用いたものの他、べいまつや国内産のしな、なら、ぶな、かばなどを用いたものが挙げられる。

なお、積層シート1aをせき板1bに貼着するための接着剤としては、貼着自在性を確保できる限度で、適宜選定しても差し支えない。

すなわち、本実施の形態における既設構造物被覆用の型枠部材1は、内側において、植毛状の繊維材料からなる突起物11aが設けられ、該突起物の周りにコンクリート25が隙間なく充填された状態で既設コンクリート構造物31に固着される樹脂層11と、樹脂層11の外側に接着剤を介して固着されるものであり、最外層が汚れ防止機能を有する一層以上のコーティング層とからなる積層シートの外側面をせき板1bの内側面に着脱自在に貼着してなるものとして構成されている。

[既設構造物被覆方法]
図3〜図6は本発明の一実施の形態に係る既設構造物被覆方法を説明する断面図である。

本実施の形態において、既設構造物被覆方法は、上記したような既設構造物被覆用の型枠部材1を用いて行うものであり、型枠部材配置工程〜コンクリート充填工程までの各工程により構成されている。以下、これらの図を用いて、各工程について説明する。

(1)型枠部材配置工程
まず、前提条件となる以下の準備作業が行われる。

すなわち、あらかじめ工場で既設構造物被覆用の積層シート1a及びせき板1bが製造され、現場に搬入されるとともに、搬入された積層シート1aの外側面を既設構造物被覆用の型枠部材1の内側面に着脱自在に貼着する方法で既設構造物被覆用の型枠部材1が現場で加工される。

このとき、これらの資材がいずれも軽量であることから、運搬や取り扱い作業における迅速性及び容易性が担保される。また、軟らかく変形自由な積層シート1aが十分な平坦性を有している既設構造物被覆用の型枠部材1の内側面に貼着されることにより、積層シート1aの外側面における平坦性が十分に確保される。

一方、既設コンクリート構造物31の表面の浮きや汚れをウォータージェットによる高圧洗浄によって除去する。そして、図示しないが、既設コンクリート構造物31の表面にひび割れ箇所からの漏水を下部にある排水溝まで導くための半割れパイプを適宜添設する。

このとき、図示しないが、既設コンクリート構造物31の表面をチッピングにより粗にする処理をしたり、既設コンクリート構造物31に含まれる鉄筋からアンカー鉄筋をとったりすれば、構造上のみならず外観上も効果的となる。

これらの高圧洗浄作業や半割れパイプの添設作業は、被覆後長期間に亘って既設コンクリート構造物31の劣化を防止し外観を保持し得る既設構造物被覆用の積層シート1aの機能を十分に担保する。換言すれば、このような作業を実施することで、既設コンクリート構造物31の保全効果及び外観向上効果が一回の施工で確実かつ十分に得られることが保証される。

このような準備作業が終了した状態において、以下のような型枠部材配置工程が行われる。

すなわち、既設コンクリート構造物31の表面から隙間をおいて、既設構造物被覆用の型枠部材1を、積層シート1aが貼着されている側を既設コンクリート構造物31側に向けた状態で配置するとともに、アンカー21で固定する。

具体的には、あらかじめ作業足場(図示外)を確保した上で、既設構造物被覆用の型枠部材1を計画された割付図どおりに既設コンクリート構造物31の表面から所定の隙間をあけて配置するとともに、あらかじめ既設コンクリート構造物31に打設されたアンカー21並びにバタ材22、フォームタイ23及び丸セパ24を用いて、配置された既設構造物被覆用の型枠部材1を締め付けて固定するとともに、必要に応じて型枠支保工(図示外)を構築するという態様となる(図3〜図5参照)。

このとき、これらの資材がいずれも軽量であることから、既設構造物被覆用の型枠部材1の配置作業や固定作業における迅速性及び容易性が担保される。また、これらの既設構造物被覆用の型枠部材1の固定作業を通じて既設構造物被覆用の型枠部材1の内側面における十分な平坦性が確保され、これにより、積層シート1aの外側面における平坦性が十分に担保される。

そして、計画された割付領域の全体に亘って既設構造物被覆用の型枠部材1が締め付けられて固定されたとき、この型枠部材配置工程が終了する。

(2)コンクリート充填工程
まず、前提条件となる以下の準備作業が行われる。

すなわち、既設構造物被覆用の型枠部材1やアンカー鉄筋(図示外)の状態がコンクリート25たるコンクリート25の打設に十分に耐え得るかどうかの良否などを調べるとともに、既設構造物被覆用の型枠部材1の内側面、すなわち、樹脂層11に含まれる植毛状の繊維材料からなる突起物11aを水でぬらしてコンクリート25のなじみをよくする。

このような準備作業が終了した状態において、以下のようなコンクリート充填工程が行われる。

すなわち、コンクリート充填工程は、型枠部材配置工程の後に、既設コンクリート構造物31の表面及び既設構造物被覆用の型枠部材1の隙間にコンクリート25を充填するものである。
具体的には、運搬車によって運搬されたコンクリート25をコンクリートポンプ(図示外)を通じて既設コンクリート構造物31の表面及び既設構造物被覆用の型枠部材1の隙間に打込んで充填するという態様となる(図5参照)。

ここで、コンクリート25の打込みは、あらかじめ定められた作業区画の表面を一区画ごとにほぼ水平にしながら進行させるとともに、充填し終えるまでは連続して打ち込んでいく。

このとき、コンクリート25の打込みに際しては、内部振動機や型枠振動機による締固めによって、できるだけ材料分離を生じさせないようにし、コンクリート25をアンカー鉄筋などと十分に付着させながら隙間に係る領域の隅々まで充填させることが可能となる。

特に、型枠振動機を効果的に用いることとすれば、コンクリート25中のペースト分が既設構造物被覆用の型枠部材1の近傍に浮き出て集まってくる結果、樹脂層11の植毛状の繊維材料からなる突起物11aを十分に飽和させることとなり、既設コンクリート構造物31の被覆が完成した後において内部に空気層が残存してしまうような事態が有効に回避されることとなる。

また、あらかじめ固定された既設構造物被覆用の型枠部材1及び既設コンクリート構造物31の表面の隙間にコンクリート25を投げ込むだけで積層シート1aの外側面における平坦性が十分に確保されることが期待され、これにより、このコンクリート充填工程における迅速性及び容易性が担保される。

なお、コンクリート25の代替材料としては、例えばモルタルやエポキシ樹脂などを打設することが可能である。ただし、モルタルの場合には、被覆後長期間に亘って既設コンクリート構造物31の劣化を防止し外観を保持する既設構造物被覆用の積層シート1aの効果を担保する観点から、無収縮モルタルを打設することが好ましい。

そして、既設構造物被覆用の型枠部材1及び既設コンクリート構造物31の表面の隙間領域の全体に亘ってコンクリート25が充填され、養生期間が経過した後脱型が終了したときに、このコンクリート充填工程が終了するとともに本既設構造物被覆方法が完了する(図6参照)。

すなわち、このような既設構造物被覆方法によれば、軟らかく変形自由な積層シート1aの外側面をせき板1bの内側面に着脱自在に貼着してなる既設構造物被覆用の型枠部材1を用いて行う型枠部材配置工程の後に、コンクリート充填工程を含むものとして構成されているので、コーティング層12の外側面における平坦性及び施工コストの低減効果が十分に担保しながら、積層シート1aによる既設コンクリート構造物31の表面部分の補修、保全及び外観修復などを容易かつ高精度で行うことが可能となる。

【発明の効果】
本発明に係る既設構造物被覆用の型枠部材及び既設構造物被覆方法によれば、コーティング層の外側面における平坦性及び施工コストの低減効果が十分に得られることとなる。
