【発明の属する技術分野】
本発明は、記録ヘッドに形成されたノズルよりインクを吐出することで、記録媒体に記録を行うインクジェット記録装置に関し、特に、記録ヘッドの動作休止中において、そのノズルのインク吐出面を封止するキャッピング手段とこれに連接される吸引ポンプにより、記録ヘッドのノズル及びインク供給管内に残留する塵埃や気泡、さらには、粘度の上昇した残留インク等を確実に吸引せしめることで、ノズル開口部やインク供給管等の目詰まりの発生を防止して、インクの吐出状態の維持及び回復を確実に行うことのできるインクジェット記録装置に関するものである。

【従来の技術】
従来から、図1に示すように、記録ヘッド1を主走査方向(図に示す矢印X方向)に往復走査させつつ、この主走査方向と直行する副走査方向(図に示す矢印Y方向)に記録紙90を記録ヘッド1の往復走査と同期させつつ搬送した上で、記録ヘッド1より所定のタイミングでインク滴を吐出することで、記録紙90上に所定の画像を形成するインクジェット記録装置が知られている。

このような記録装置の記録ヘッド1は、一般に、そのヘッド面(記録紙90と対向する面)に複数のノズルが形成されており、さらに、このノズルにインク供給管を介してインク供給タンクが接続されることで、インク供給タンクより供給されるインクをインク滴として吐出する構成となっている。

しかしながら、記録ヘッドの長時間にわたる動作休止状態においては、記録ヘッドのノズルに塵埃や気泡等が進入することがあり、このような場合には、画像形成動作の再開の際に、正常なインク滴の吐出が妨げられ、その結果、記録紙90に形成される画像に乱れが生じる問題が発生する。

また、記録ヘッドの長時間にわたる動作休止状態においては、記録ヘッドのノズル内のインクが乾燥して固形化することがあり、このような場合にも、画像形成動作の再開の際に、結果的に正常なインク滴の吐出が妨げられ、記録紙90に形成される画像に乱れが生じることとなる。

そこで、従来のインクジェット記録装置の中には、非印刷時、即ち、記録ヘッドの動作休止時において、記録ヘッドのノズルのインク吐出面をキャッピング部材にて封止することで、記録ヘッドのノズル内に塵埃や気泡等が侵入すること、また、ノズル内のインクが乾燥することを防止して、さらに、このキャッピング部材に連接された吸引ポンプにて、記録ヘッドのノズル内に侵入した塵埃や気泡をインクと共に吸引せしめることで、また、ヘッド面に付着した吐出インクを吸引せしめることで、これらを取り除き正常なインク滴の吐出を実現したものが存在している。

キャッピング部材2は、記録ヘッド1の動作休止時における待機位置、即ち、ホームポジションに対応する位置に設けられ、記録ヘッド1が記録動作を終えてホームポジションに戻ってきた場合に、図示省略の駆動手段により記録ヘッド1に対して押圧されることで、所定の内部空間Spをもって記録ヘッド1のノズルプレート16を封止するように構成されている。

これにより、記録ヘッド1の動作休止時においては、記録ヘッド1のノズルプレート16は、このキャピング部材2により封止されるため、キャッピング部材2の内部空間Spにおいては保湿状態が維持され、記録ヘッド1のノズル16a内のインクは乾燥することがなく、ノズル16aの目詰まりを抑制することができる。従って、記録ヘッド1の動作再開時においては、正常なインク滴の吐出が実現され、記録動作の信頼性が確保されることとなる。

さらに、キャッピング部材2には、チューブ20を介して吸引ポンプ、例えばチューブポンプPが連結され、キャピング部材2を記録ヘッド1に押圧した状態で、このチューブポンプPを作動させることで、キャッピング部材2の内部空間Spに負圧を与えて、記録ヘッド1のノズル16a内に侵入した塵埃や気泡等をインクと共に、また、ノズルプレート16に付着したインクを吸引するように構成されている。そして、チューブポンプPにより吸引されたインクは、チューブ20を介して廃インクタンク60へと排出され、この廃インクタンク60に貯留される。

このようにして、記録ヘッド1のノズル16a内に進入した気泡や塵等を残留インクと共に吸い出すことで、また、ノズルプレート16に付着したインクを取り除くことで、記録ヘッド1のノズル16aの目詰まりをさらに抑制することができる。従って、記録ヘッド1の動作再開時においては、より正常なインク滴の吐出が実現され、記録動作の信頼性がより確保されることとなる。

【発明が解決しようとする課題】
ところで、記録ヘッド1のノズル16aへインクを供給するインク供給管は、記録ヘッド1の走査(往復移動)に対応するために、一部、或いは、全てが可撓性の有る柔らかい樹脂製のチューブにて構成されている。しかしながら、この樹脂製のチューブは総じて透湿性が高いために、記録ヘッド1の長時間にわたる動作休止状態においては、このチューブを介してインク溶媒である水分が徐々に蒸発して、インク供給管内のインクは粘度が上昇することとなる。すると、インク供給管に目詰まりが発生し、印字動作の信頼性を低下させる問題が生じる。

そこで、このような問題を解決するべく透湿性の低いチューブを用いることにした場合には、これらの材料は総じて剛性が高いために、記録ヘッド1(キャリッジ5)の走査を連続した場合には屈曲による疲労破壊や折れ等が発生し、長期間の使用に対応することができないという問題が生じる。また、カラープリントを可能とするインクジェット記録装置の場合には、記録ヘッドに複数色のインクを供給するために複数のインク供給チューブを用いる必要が生じるが、このような場合には、インク供給チューブの剛性が高いと、記録ヘッドを走査するキャリッジの駆動用モータに出力トルクの大きいことが要求され、記録装置の大型化を招くことになる。また、キャリッジを制御する際には、その速度変動が大きくなり、印字品質の低下を招くことにもなる。

従って、このような理由から透湿性の高い柔らかいチューブを用いることになるのだが、このような場合には、前述したインク粘度の上昇によるインク供給管の目詰まりを防止する対応策を講じる必要がある。

本発明は、上記課題を鑑みてなされたものであり、その目的とするところは、記録ヘッドの動作休止中において、記録ヘッドのノズルのインク吐出面を封止するキャッピング手段とこれに連接される吸引ポンプにより、記録ヘッドのノズル及びインク供給管内に進入した塵埃や気泡、さらには、粘度上昇の生じた残留インクを確実に吸引せしめることで、ノズルやインク供給管に生じる目詰まりを防止して、インクの吐出状態の維持及び回復を確実に行うことのできるインクジェット記録装置を提供することにある。

【課題を解決するための手段】
上記課題を解決するために、請求項1記載の発明は、インク供給タンクより透湿性を有するインク供給管を介して供給されるインクをノズルから吐出する記録ヘッドと、前記記録ヘッドの動作休止時において、前記ノズルのインク吐出面を封止するキャッピング手段と、前記キャッピング手段とチューブにより連通され、前記キャッピング手段により前記ノズルのインク吐出面を封止した際に、これらの間に形成される空間部を負圧にすることで前記ノズルに対するインク吸引を行う吸引ポンプとを含むインクジェット記録装置であって、前記インク供給タンクから前記ノズルまでに至る前記インク供給管の内部容積をA、前記吸引ポンプの単位時間当たりの吸引量をB、前記吸引ポンプによる吸引時間をTとした場合に、B・T/A≧1.0となるように、前記吸引ポンプの単位時間当たりの吸引量B及び/又は前記吸引ポンプによる吸引時間Tを制御して、前記吸引ポンプにより前記ノズルに対するインク吸引を行わせる制御手段を備えたことを特徴とする。

【発明の実施の形態】
以下、本発明に係るインクジェット記録装置の好適な一実施形態について、図面を参照しながら詳細に説明する。

図1に示すように、記録ヘッド1は、キャリッジ5に収納され、さらにフレキシブルケーブル6を介して制御基板7に接続されている。記録ヘッド1は、例えばピエゾ素子を用いて脱気したインクに圧力を与えて記録媒体90にインクを噴射するものが好ましく用いられる(この詳細については後述する)が、特に、これに限定されるものではない。尚、制御基板7は、図2においては、制御部70に該当し、本発明の「制御手段」に対応している。

搬送機構10は、矢印Yで示した副走査方向に記録紙90を搬送させる手段であり、搬送モータ10a及び搬送ローラ対10b、10cを含んで構成される。搬送モータ10aは、搬送ローラ対10bの一方のローラ軸に直結され、このローラ対10bを回転駆動させることにより、記録紙90を矢印Yにて示す副走査方向に一定速度で搬送する。より詳細には、制御基板7がドライバを介して搬送モータ10aを駆動制御することで、記録紙90は副走査方向に記録ヘッド1による画像形成動作と同期して搬送される(図2においては、制御部70がドライバD12aを介して搬送モータ10aを駆動制御することで、記録紙90の副走査方向の搬送を行う)。

図3に、この記録ヘッド1の詳細構成を示す。同図に示すように、記録ヘッド1は、インクを貯留する着脱可能なインクカートリッジ4と、このインクカートリッジ4からノズル部3までに至るインク通路3aと、このインク通路3aに備えられる可撓性部材で密閉して形成された中間インク貯留袋11と、この中間インク貯留袋11のインク残量を検知するインク残量検知センサ11aと、インクカートリッジ4と中間インク貯留袋11との連通を遮断/開放する手段である電磁弁1aとを備えている。電磁弁1aは、制御基板7により遮断/開放を制御される(図2においては、制御部70が電磁弁1aの遮断/開放を制御する)。尚、中間インク貯留袋11は、本発明の「インク供給タンク」に対応している。また、インク残量検知センサ11aは、本発明の「インク残量検知手段」に対応している。

インク通路3aは、本発明の「インク供給管」に対応するものであって、本発明にいう「剛性部分」であるインクカートリッジ側インク通路3aaと、本発明にいう「可撓性部分」である記録ヘッド側インク通路3abとから構成されている。インクカートリッジ側インク通路3aaは、透湿性の無い金属チューブ、例えばSUSにより構成され、一方、記録ヘッド側インク通路3abは、透湿性を有する樹脂チューブ、例えば、内層チューブが厚さ0.2mmのポリエチレン、外層チューブが厚さ0.2mmのナイロンの多層樹脂チューブで内径3mm、外径3.8mm、長さ2m程度のものにより構成されている。このチューブの透湿度は、1日当たり約2[g/m2]である。従って、このチューブの透湿度は比較的大きい。尚、この透湿度は、所定長さのチューブにインクを充填して、室温40℃、湿度20%RHの環境に放置し、一定時間毎の重量変化により1日当たりの水分蒸発量を算出したものである。この際の表面積は内径基準としている。尚、記録ヘッド側インク通路3abとしては、この他にも、例えば内層としてポリエチレン、中間層としてポリエチレンテレフタレート、外層としてポリ塩化ビニリデンを用いた3層構造のものや、ポリエチレンの単層、ポリプロピレンの単層や前述の樹脂材料との多層チューブなどを用いても良い。この他にも、キャリッジ5の走査(往復移動)の繰り返しに対する耐久性が十分なものであれば使用可能である。

ところで、当該記録装置に用いられるインクとしては、水系インク(例えば水分率が40重量%程度のもの)、さらには、顔料インク(例えば顔料濃度が3重量%程度のもの)等を挙げることができる。特に、インクの水分率が低く、又、顔料濃度が低いものほど、記録ヘッド側インク通路3abを介してインク溶媒である水分が蒸発して、インクの粘度上昇が起こり易いため、本発明により得られる効果が大きい。尚、この詳細については後述する。

インクカートリッジ4は、樹脂材料にて形成した密閉袋にて構成されることが好ましく、このインクカートリッジ4の口栓4aにインク通路3aを形成するインクカートリッジ側インク通路3aaのインク針3cの先端部を抜き差しすることで、インク漏れを生じることなく着脱(交換)可能な構成となっている。

中間インク貯留袋11は、ノズル部3に対して下方位置に配置され、ノズル部3には水頭差による負圧が与えられている。中間インク貯留袋11には、そのインク残量を検知するインク残量検知センサ11aが設けられ、このインク残量検知センサ11aによりインク残量の検知を行い、そのインク残量に基づき制御基板7が電磁弁1aの開閉を制御することで、インクカートリッジ4から中間インク貯留袋11へのインク供給が安定して行われるようになっている。中間インク貯留袋11からは、常時、インクが蒸発していくため、インク残量の検知は重要である。また、これにより、インク供給系のインク圧力は安定化される。ところで、電磁弁1aが開放されてから所定時間(例えば1分)以内にインク残量検知センサ11aにより中間インク貯留袋11内が所定量以上のインクにより満たされたことが検知されない場合には、制御基板7はインクカートリッジ4のインク切れと判断する(図2においては、制御部70が、電磁弁1aが開放されてからタイマーTiによる計時を開始して、所定時間以内にインク残量検知センサ11aにより中間インク貯留袋11内が所定量以上のインクにより満たされたことが検知されない場合に、インクカートリッジ4のインク切れと判断する)。このような場合には、制御基板7は、例えば、当該記録装置の図示省略の操作パネルに対して表示制御を行い、インクカートリッジ4の交換を推奨する表示を行うこととする。尚、タイマーTiは、本発明の「計時手段」に対応している。

図4に、ノズル部3の詳細構成を示す。同図に示すように、ノズル部3の主構成要素である圧電セラミック基板12には、ダイヤモンドブレード等により切削加工された複数の溝12aが全て同じ形状にて平行に形成され、溝12aの側面となる側壁12bは図における矢印の方向に分極されている。溝12aの深さは圧電性セラミック基板12の一方の端面12cに近づくにつれて徐々に浅くなって、端面12cの近傍では浅溝12dを構成している。溝12aの内面には、その両側面の上半分に金属電極13がスパッタリング等によって形成されている。また、浅溝12dの内面には、その側面及び底面に金属電極14がスパッタリング等により形成されており、金属電極13と金属電極14とは連通している。カバープレート15は、セラミック材料又は樹脂材料等から形成され、研削又は切削加工等によって、インク導入口15a及びマニホールド15bが形成されている。そして、図5に示すように、圧電性セラミック基板12の溝12aが加工された面とカバープレート15のマニホールド15bが加工された面とが例えばエポキシ系接着剤Mにより接着され、溝12aの上面がカバープレート15で覆われることでインク流路を構成している。圧電性セラミック基板12及びカバープレート15の端面には、各インク流路の位置に対応する位置にレーザー加工により穿孔されたノズル16aが形成されたノズルプレート16が接着される。このノズルプレート16は、PET等のポリアルキレンテレフタレート、ポリイミド、ポリエーテルイミド、ポリエーテルケトン、ポリエーテルスルホン、ポリカーボネート、酢酸セルロース等のプラスチックによって構成されている。圧電性セラミック基板12の溝12aの加工側と反対側の面には、各インク流路の位置に対応する位置に導電層のパターン17aが形成された基板17がエポキシ系接着剤等によって接着されており、導電層のパターン17aと浅溝12dの金属電極14とはワイヤボンディングの導線(図示省略)で接続されている。

本発明の特徴部分である、このインク吸引処理は、中間インク貯留袋11からノズル部3のノズル16aまでに至る記録ヘッド側インク通路3abの内部容積をA、チューブポンプPの単位時間当たりの吸引量をB、チューブポンプPによる吸引時間をTとした場合に、B・T/A≧1.0となる条件にて行われることに特徴がある。これにより、記録ヘッド側インク通路3abを介してインク溶媒が蒸発することで粘度上昇が生じたインクを確実に取り除くことができる。尚、B・T/Aの値を調整するパラメータとしては、チューブポンプPの単位時間当たりの吸引量BやチューブポンプPによる吸引時間Tを挙げることができる。これらは、何れか一方、或いは、両方を共に制御しても良い。因みに、本例においては、チューブポンプPの単位時間当たりの吸引量Bは一定であるものとし、B・T/A≧1.0となる条件を満たす吸引時間TだけチューブポンプPによりインク吸引を行うことで、インク吸引処理が実施される。

記録ヘッド1の画像形成動作が終了して、記録ヘッド1がホームポジションに戻った際には、これをキャリッジ5に設けた光センサ及びスケール9により検知して(ステップ1、Yes)、記録ヘッド1にキャッピング部材2を押圧する(ステップ2)。この時、タイマーTiにより記録ヘッド1の動作休止時間の計時を開始する(ステップ3)。そして、タイマーTiにより所定時間(例えば、約4週間=約672時間)が経過したことが検知された際には(ステップ4、Yes)、インク残量検知センサ11aにより中間インク貯留袋11内のインク残量の検知を行い(ステップ5)、ここで所定量以上のインクが貯留されていることが確認された場合には(ステップ6、Yes)、チューブポンプPによる吸引動作を開始する(ステップ7)。この時、タイマーTiによりチューブポンプPによる吸引時間の計時を開始する(ステップ8)。そして、タイマーTiにより所定時間(B・T/A≧1.0を満たすチューブポンプPによる吸引時間T)が経過したことが検知された際には(ステップ9、Yes)、大気連通弁2bを開いて(ステップ10)、引き続きチューブポンプPによる吸引動作を行う。このように、キャッピング部材2の内部空間Spを大気圧とした上で、さらにチューブポンプPによる吸引動作を行うことで、キャッピング部材2の内部空間Spに残留するインクを良好に吸引することができる。インクは、チューブ150を介して廃インクタンク600へと排出され、この廃インクタンク600に貯留される。さらに、タイマーTiにより所定時間が経過したことが検知された際には(ステップ11、Yes)、チューブポンプPによる吸引動作を停止する(ステップ12)。そして、記録ヘッド1からキャッピング部材2を離間させる(ステップ13)。

ところで、(ステップ5において)インク残量検知センサ11aにより中間インク貯留袋11内のインク残量の検知を行い、(ステップ6、Yesにおいて)所定量以上のインクが貯留されていることが確認された場合にのみ、(ステップ7において)チューブポンプPによる吸引動作を開始することの理由は、中間インク貯留袋11内に貯留されるインクの残量が所定量より少ない場合には、チューブポンプPによる吸引動作を開始した場合に、吸引動作が終了する前に中間インク貯留袋11内に貯留されるインクが尽きて、ノズル16a及び記録ヘッド側インク通路3ab内に空気が引き込まれる可能性があるからである。このような場合には、記録ヘッド1の動作再開時において、正常なインク滴の吐出が阻害され、記録動作の信頼性が著しく低下する問題が発生する。

尚、本実験は、実際の使用状況においては最も厳しい条件であると思われる気温40℃、湿度20%RHという環境下において、記録ヘッド1の動作休止時間が約4週間であった場合を想定して行った(実際には、インク溶媒の蒸発は気温にはあまり影響されずに湿度によるところが大きく、特に、当該装置が相対湿度30%以下という環境下におかれた場合に顕著になる)。また、本実験には、前述の水系インク(水分率が40重量%程度のもの)、さらには、顔料インク(顔料濃度が3重量%程度のもの)を用い、記録ヘッド側インク通路3abとして、前述の透湿性を有する樹脂チューブ(内層チューブが厚さ0.2mmのポリエチレン、外層チューブが厚さ0.2mmのナイロンの多層樹脂チューブで内径3mm、外径3.8mm、長さ2mのもの)を用いた。このチューブの透湿度は、1日当たり約2[g/m2]である。さらに、中間インク貯留袋11からノズル部3のノズル16aまでに至る、この記録ヘッド側インク通路3abの内部容積Aは、850×10−8[m3]であった。また、チューブポンプPの単位時間当たりの吸引量Bは、9×10−8[m3/sec]であった。さらに、チューブポンプPによる吸引時間Tは、各々、132、113、94、75、56、38[sec]であった。この時のB・T/Aとインク吐出状態との関係を表1に示す。

表1から明らかなように、B・T/A≧1.0の範囲では、インクの吐出状態は良好となった。しかしながら、B・T/A≧1.4の範囲においては、吸引されるインクの量も多大となり、廃棄されるインクの量も多くなるため、B・T/Aの範囲を1.0≦B・T/A≦1.2と制限することで、インクの吐出状態を良好としつつ、無駄になるインクの量を低減することがより好ましいことが確認された。

このように、本実施形態におけるインクジェット記録装置においては、B・T/Aの範囲を1.0≦B・T/Aとした上で、前記キャッピング部材2及びチューブポンプPによる前記記録ヘッド1のノズル16a及び記録ヘッド側インク通路3abに対するインク吸引処理を行うので、前記記録ヘッド1のノズル16a及び記録ヘッド側インク通路3abに侵入した塵や埃、さらには、粘度上昇した残留インク等を確実に吸引でき、前記ノズル16aからのインクの吐出状態を良好として、ノズル16aや記録ヘッド側インク通路3abの目詰まりの発生を防止し、インクの吐出状態の維持及び回復を確実に行うことができる。

以上に説明したように、本発明に係るインクジェット記録装置によれば、インク供給タンクからノズルまでに至るインク供給管の内部容積をA、吸引ポンプの単位時間当たりの吸引量をB、吸引ポンプによる吸引時間をTとした場合に、B・T/Aの範囲を1.0≦B・T/Aとした上で、キャッピング部材及び吸引ポンプによる記録ヘッドのノズル及びインク供給管に対するインク吸引処理が行われるので、記録ヘッドのノズル及びインク供給管内に侵入した塵や埃、さらには、粘度上昇した残留インク等を確実に吸引することができ、ノズルからのインクの吐出状態を良好として、インクの吐出状態の維持及び回復を確実に行うことができる。
