この発明は、主にディーゼル機関に好適な内燃機関の排気浄化装置に関し、特にNOxや排気微粒子の処理を図った排気浄化装置に関する。

【従来の技術】
内燃機関の排気浄化装置として、例えば、特許第2600492号公報に記載の技術(以下、従来技術1と記す)あるいは特開2000−192811号公報に記載の技術(以下、従来技術2と記す)が知られている。

従来技術1は、排気空燃比がリーンのとき流入するNOxをトラップし、排気の空燃比がリッチのときトラップしたNOxを放出浄化するNOxトラップ触媒を備えたものであり、所定時期に燃料噴射量を増加し排気空燃比をリッチにすることでNOxトラップ触媒の再生を行い、排気中のNOxを浄化する。

また、従来技術2は、NOxトラップ触媒のいわゆる硫黄被毒による機能低下に対処するものであり、NOxトラップ触媒のSOx被毒量が所定量を超えたときに、主噴射とは別に膨張行程で少量の燃料を噴射するポスト噴射を行うことで排気空燃比をリッチにして排温を上昇させ、その後、NOxトラップ触媒の温度がSOx再生に必要な所定温度に達したら排気空燃比をストイキ(理論空燃比相当)にして、NOxトラップ触媒のSOx再生を行うようにしている。

【発明が解決しようとする課題】
上記従来技術1、2で用いられるNOxトラップ触媒は、排気空燃比がリーンのときにNOxをトラップするが、このときNOxトラップ触媒の温度がその活性温度より低いと、NOxのトラップ率が低いため、NOx浄化率が低下する。

また、上記従来技術1では、排気の空燃比をリッチとしたときに、NOxトラップ触媒の温度がその活性温度より低いと、トラップしたNOxの放出率が低いため、NOx再生が十分に行えず、やはりNOx浄化率が低下する。

一方、上記従来技術2では、SOx再生が必要となったときに、低速低負荷の運転が占める割合が高い状況で運転されていると、排温が低くNOxトラップ触媒の温度が低いため、NOxトラップ触媒の温度をSOx再生に必要な所定温度まで上昇するのに要するポスト噴射量が大きく、従って、SOx再生に伴う燃費の悪化代が大きい。

すなわち、上記従来技術1、2では、NOxトラップ触媒の温度に起因して、NOxトラップ触媒のNOx浄化率が低下したり、再生操作のための燃料増量による燃費悪化が顕著となったりするといった問題があった。

【課題を解決するための手段】
この発明に係る内燃機関の排気浄化装置は、内燃機関の排気通路に配置され、流入する排気中の排気成分を酸化浄化ないしはトラップする排気浄化手段と、上記排気浄化手段の温度が所定温度より低いときに、シリンダに流入する全空気量を制御することにより、排気の空気過剰率を、燃費上の許容レベルの範囲内で小さくする空気過剰率制御手段と、を備えている。ここで、「シリンダに流入する全空気量」とは、吸気絞り、EGR、過給等、作動ガスに影響を及ぼすものは全て含む意味である。

このように空気量の制御によって排気の空気過剰率を小さくすることにより、排温が上昇する。すなわち、燃料噴射量を増加しなくても、出力の低下を伴うことなく排気浄化手段の温度を上昇させることができ、排気浄化手段の浄化率ないしはトラップ率が低下することを防止できる。

上記の燃費上の許容レベルの範囲内の空気過剰率とは、例えば請求項12にように、概ねλ≧1.3である。この範囲であれば、燃費の極端な悪化が回避される。

また第2の発明では、内燃機関の排気通路に配置され、流入する排気中の排気成分をトラップする排気浄化手段と、上記排気浄化手段がトラップした排気成分の量に基づき上記排気浄化手段の再生時期を判断する再生時期判断手段と、を備えている。そして、空気過剰率制御手段は、上記排気浄化手段の再生時期が近く、かつ、上記排気浄化手段の温度が所定温度より低いときに、シリンダに流入する全空気量を制御することにより、排気の空気過剰率を、運転状態に応じた通常時の目標空気過剰率より小さい第1目標空気過剰率に制御し、上記再生時期になったときに、排気の空気過剰率を再生用の目標空気過剰率に制御する。

すなわち、この場合、排気の空気過剰率を小さくして排温を高める制御が、排気浄化手段の再生時期が近いときにのみ行われる。

【発明の効果】
この発明によれば、排気浄化手段の温度が低いときに空気量の制御によって排気の空気過剰率を小さくするので、燃料噴射量を増加しなくても、排気浄化手段の温度を上昇させることができ、燃費の悪化を最小限にしつつ排気浄化手段の温度を高めることができる。

【発明の実施の形態】
以下、この発明の好ましい実施の形態を図面に基づいて説明する。

図1は、この発明に係る排気浄化装置を備えたディーゼルエンジン全体の構成を示している。このディーゼルエンジン1は、いわゆるコモンレール式燃料噴射装置を備えているものであって、高圧燃料ポンプ2によって所定圧力に加圧された燃料は、コモンレール3に導入され、該コモンレール3を介して、各気筒の燃料噴射ノズル4に供給されている。上記燃料噴射ノズル4は、コントロールユニット10からの制御信号によって開閉制御されるものであり、燃料噴射量ならびに噴射時期を各気筒毎に独立して制御することが可能である。

また、このディーゼルエンジン1は、可変ノズル型のターボ過給機6を備えており、排気通路7にタービンが、吸気通路8にコンプレッサが、それぞれ配置されているとともに、上記吸気通路8のコンプレッサ下流に、インタークーラ9が設けられている。上記ターボ過給機6の可変ノズルのノズル開度は、コンロトールユニット10によって制御されるものであり、その実際の開度が図示せぬセンサによって検出され、ノズル開度信号としてコントロールユニット10に入力されている。

さらに、このディーゼルエンジン1は、排気還流装置を備えている。すなわち、排気通路7と吸気通路8との間にEGR通路11が設けられ、ここにEGRバルブ12が介装されている。このEGRバルブ12の開度は、コントロールユニット10が出力するEGRバルブ制御信号によって制御される。

上記排気通路7のタービン下流側には、本発明の排気浄化手段として、触媒として貴金属を担持した酸化機能を有するNOxトラップ触媒13と排気微粒子トラップとしての微粒子捕捉フィルタ(DPF:ディーゼルパティキュレートフィルタ)14とが介装されている。両者は、個々に独立したケーシングを有し、かつNOxトラップ触媒13が上流側となるように直列に配置されている。上記微粒子捕捉フィルタ14の出口側には、排気ガス温度ひいてはこれらの排気浄化手段の温度を検出する排気温度センサ15と、排気空燃比つまり排気の空気過剰率を測定する空燃比センサ16と、が設けられており、それぞれの検出信号がコントロールユニット10に入力されている。なお、NOxトラップ触媒13や微粒子捕捉フィルタ14の温度を直接に検出するように、これらの内部に温度センサ15を配置してもよい。あるいは、NOxトラップ触媒13の上流に温度センサ15を配置して、NOxトラップ触媒13に流入する排気ガス温度からNOxトラップ触媒13や微粒子捕捉フィルタ14の温度を推定するようにしてもよい。

また、上記ディーゼルエンジン1は、機関回転数の基礎となるクランク角を検出するクランク角センサ17と、運転者により操作されるアクセル開度を検出するアクセル開度センサ18と、を備え、これらの検出信号もコントロールユニット10に入力されている。

なお、必要に応じ、上記吸気通路8に、新気導入量を可変制御する図示せぬ吸気絞り弁が設けられる。

上記のNOxトラップ触媒13は、排気空燃比がリーンであるとき、つまり排気の空気過剰率が大きいときに、流入する排気中のNOxをトラップし、また、排気空燃比がリッチつまり排気の空気過剰率が小さいときに、トラップしたNOxを放出する特性を有し、かつこの放出されたNOxを、同時にNO2として浄化することができる。上記の排気空燃比の一時的なリッチ化を強制的に行うことをリッチスパイクと呼び、このリッチスパイクによるNOxトラップ触媒13からのNOxの放出処理を、以下、NOx再生と呼ぶ。また、このNOxトラップ触媒13の性能は、燃料中の硫黄成分が堆積することによって徐々に低下することが知られており、適宜な時期に強制的な硫黄成分の除去が必要である。この処理を、以下、硫黄被毒解除もしくはSOx再生と呼ぶ。

一方、ディーゼルエンジン1から排出された排気微粒子は、基本的に、微粒子捕捉フィルタ14によってトラップされ、外部への排出が防止される。そして、この微粒子捕捉フィルタ14に堆積した排気微粒子は、運転条件の変化の中で一部は自然に燃焼除去されるが、排気微粒子が所定レベルまで堆積してきたときには、排温を上昇させることで強制的な燃焼除去を行う。これを、以下、DPF再生と呼ぶ。

次に、上記排気浄化装置の再生等を含む制御の流れを図2以降のフローチャートに基づいて説明する。

図2は、制御の全体的な流れを示すメインフローチャートであって、ステップ1では、まずクランク角センサ17とアクセル開度センサ18の検出信号に基づき、エンジンの運転状態を読み込む。次にステップ2で、微粒子捕捉フィルタ14上流のNOxトラップ触媒13に堆積されたNOxの量を計算する。例えば特許第2600492号公報に記載されているNox吸着量の計算のように、エンジン回転数の積算値から推測することとしても良いし、所定の距離や時間を走行する毎に、NOx吸着量を加算していく方法でもよい。

ステップ3では、微粒子捕捉フィルタ14上流のNOxトラップ触媒13に堆積された硫黄成分(図中ではSと略記する)の量を計算する。硫黄堆積量の計算方法は発明の主要なところではないので、例えば上記NOx堆積量と同様に、特許第2600492号公報に記載されているNox吸収量の計算のように、エンジン回転数の積算値から推測することとする。なお、本実施例ではNOxトラップ触媒13が微粒子捕捉フィルタ14の上流に配置されているが、この逆であっても問題はない。また、微粒子捕捉フィルタ14にNOx触媒を担時するのも一つの方法である。

ステップ4では、微粒子捕捉フィルタ14への排気微粒子(図中ではPMと略記する)の堆積量を検知する。微粒子捕捉フィルタ14における排気微粒子堆積量を直接検知することは困難であるので、微粒子捕捉フィルタ14上流の排圧をモニタすることで、排気微粒子の堆積量を予測する。排気微粒子の堆積量が増えれば、当然排圧は上昇する。また、前回の再生からの走行距離やエンジン回転数の積算値と排圧とを組み合せて排気微粒子堆積量を検知するようにしてもよい。

ステップ5では、微粒子捕捉フィルタ14のDPF再生を行っているモードつまりDPF再生モード中であるかを判定する。後述するようにDPF再生を行っているDPF再生モードである場合は、reg1フラグがたっているので、図3に示すステップ101以降の処理へ進む。

ステップ9では、NOxトラップ触媒13の活性向上要求が出ているかを判定する。活性向上要求があるとき、つまりprepフラグが1となっている場合は、図7のステップ501へ進み、触媒活性を向上させるためのλ(排気の空気過剰率)制御を行う。

ステップ10では、微粒子捕捉フィルタ14に堆積した排気微粒子の量が所定量PM1に達して再生時期となったかを判定する。所定量PM1に達したか否かは、所定の運転条件での微粒子捕捉フィルタ14の排圧から判定する。すなわち、図13に示す特性に沿って排圧の閾値が運転条件に対応して読み出され、排圧がこの閾値を超えた場合に再生時期と判定する。なお、各図の横軸のNeは機関回転数、縦軸のQは、燃料噴射量つまり負荷である。また、前回の再生からの走行距離が所定の距離を超えていて、かつ排圧が閾値を超えている場合に再生時期と判定する方法でもよい。ここで再生時期と判定された場合は、図8のステップ601でDPF再生フラグreg1を1とし、図3に示すDPF再生処理を直ちに実行する。

ステップ11では、NOxトラップ触媒13に堆積した硫黄の量が所定量S1に達して再生時期となったかを判定する。所定量S1以上の硫黄が堆積していて、硫黄被毒解除が必要と判定された場合は、図9のステップ701で硫黄被毒解除要求フラグdesulを1として、図4の硫黄被毒解除処理を直ちに実行する。

ステップ12では、NOxトラップ触媒13に吸着したNOxの量が所定量NOx2に達して再生時期となったかを判定する。所定量NOx2以上にNOxが吸着されていて、NOx再生が必要と判定された場合は、図10のステップ801でNOx再生フラグspを1として、NOx再生を実行する。

次に、ステップ13では、NOxトラップ触媒13が再生時期に近くなったかを判定する。つまり、NOxトラップ触媒13に吸着したNOxの量が、所定量NOx1に達したかを判定する。この所定量NOx1は、ステップ12の再生時期に対応する所定量NOx2よりも小さな値に設定される。NOxトラップ触媒13へのNOx吸着量はステップ2と同様に推定することができる。あるいは、前回のNOxトラップ触媒13の再生実行から所定の時間が経過した時点で、NOx1だけ吸着し、再生時期が近いと判断しても良い。この時間による方法では、簡単かつ十分な精度で再生時期が近いことを判断することができる。このステップ13で再生時期が近くなったと判定された場合は、再生準備状態に入るために、図11のステップ901で活性向上要求フラグつまりprepフラグを1とする。前述したように、このフラグに基づいて、ステップ9からステップ501へ進むことになる。

図3は、DPF再生の処理の流れを示している。まずステップ101で、微粒子捕捉フィルタ14に堆積した排気微粒子が燃焼するのに必要な温度T2(例えば600℃)に達したかを判断する。温度T2に達していなければステップ102に進み、排気の空気過剰率λを目標のλ1(これは略1〜リッチに設定される)に制御する。ここでは、前述した吸気絞り弁による吸気絞り、EGR(排気還流)、ポスト噴射、によって目標のλ1に制御する。これにより排温を昇温させることができる。

一方、所定の温度T2に達していればステップ103に進む。このステップ103では、微粒子捕捉フィルタ14の温度が排気微粒子の燃焼が可能な温度になっているので、堆積していると考えられる堆積量に合わせて排気の空気過剰率λを制御する。ここでは、吸気絞り、もしくはEGRを用いて目標のλ2に制御する。ここで、この目標空気過剰率λ2は、上記の目標空気過剰率λ1よりも小さく、微粒子捕捉フィルタ14の排気微粒子を燃焼させるのに必要な酸素濃度を確保できる空気過剰率として設定される。より具体的には、目標空気過剰率λ2は、図18に示すように、堆積した排気微粒子(PM)の量に応じて、排気微粒子堆積量が少ないほど目標空気過剰率λ2が大きくなるような特性でもって設定される。実際の排気の空気過剰率λは、微粒子捕捉フィルタ14後流の空燃比センサ16によって検出されるので、これが目標値λ2に一致するように、吸気絞りや過給圧の制御などがなされ、目標のλ2に調整する。

そして、ステップ104では、目標空気過剰率をλ2としてから基準時間tdpfreg1だけ経過したかを判定する。所定の基準時間が経過すれば、微粒子捕捉フィルタ14に堆積していた排気微粒子は確実に燃焼除去される。

ステップ105では再生モードが終了したのでreg1フラグを0にする。ステップ106では、再生モードは終了したものの、排気微粒子の燃え残りが微粒子捕捉フィルタ14にあった場合に、排気の空気過剰率λを急に大きくすると微粒子捕捉フィルタ14で排気微粒子が一気に燃えてしまい溶損する恐れがあることから、溶損防止モードに入るために、recフラグを1にセットする。

図4は、硫黄被毒解除モードにおける処理を示す。まずステップ201で、NOxトラップ触媒13に堆積した硫黄成分(SOx)が燃焼するのに必要な温度T4に達したかを判断する。温度T4に達していなければステップ209に進み、排気の空気過剰率λを、目標空気過剰率λ3(これは略1〜リッチに設定される)に制御する。ここでは、前述した吸気絞り弁による吸気絞り、EGR(排気還流)、ポスト噴射、によって目標のλ3に制御する。これにより排温を昇温させることができる。

一方、所定の温度T4に達していればステップ202に進む。ここで、例えばBa系のNOxトラップ触媒13を使った場合は、硫黄被毒解除のためには、リッチ〜ストイキ雰囲気で600℃以上にする必要があることから、温度T4は600℃以上、例えば600℃に設定される。

ステップ202では、NOxトラップ触媒13の温度が所定温度T4に達したので、排気の空気過剰率λを、理論空燃比(ストイキ)相当のλ4に制御する。具体的には、図14に示すλ=1となる目標吸入空気量になるように、空気量を抑制して、排気の空気過剰率λを目標のλ4に到達させる。微粒子捕捉フィルタ14後流の空燃比センサ16で検出した実際の空気過剰率λが目標のλ4と乖離している場合は、吸気絞りやEGRを用いて排気λを調整する。

ステップ203では、目標空気過剰率をλ4としてから所定の時間tdesulだけ経過したかを判定する。所定の時間が経過していれば、硫黄が十分に燃焼したものとみなし、ステップ204以降へ進む。ステップ204では、硫黄被毒解除が終了したので目標をλ4とした運転つまりストイキ運転を解除する。ステップ205では、硫黄被毒解除モードは終了したものの、このような高温の条件下で排気微粒子が微粒子捕捉フィルタ14に堆積している場合に排気の空気過剰率λを急に大きくすると微粒子捕捉フィルタ14で排気微粒子が一気に燃えてしまい溶損する恐れがあることから、溶損防止モードに入るために、recフラグを1にセットする。またステップ206では、硫黄被毒解除モードが終了したのでreg4フラグを0にし、かつステップ207では、硫黄被毒が解除されたので、触媒への硫黄堆積量をリセットして0にする。またステップ208で、NOx再生フラグspを0にする。これは、上述の硫黄被毒解除を行うと、長時間λ=1相当の排気に触媒がさらされることで同時にNOx再生が行われるためである。つまり、NOx再生の要求が出ていた場合には、硫黄被毒解除を行うことでNox再生も同時に行われるので、ステップ208で、spフラグを0にする。

次に、図5のフローチャートは、リッチスパイクの処理について示す。まずステップ301で、リッチスパイクを行うための所定の排気空気過剰率λ(この目標のλはリッチ側に設定される)に制御する。図16は、このリッチスパイク運転のための目標吸入空気量の特性を示しており、この目標吸入空気量となるように、吸気絞り弁や、過給機6、EGRを制御する。

ステップ302では、このようなリッチ条件が所定の時間tspikeだけ継続したかを判定する。そして、ステップ303では、リッチ運転を解除するとともに、フラグspを0にしてリッチスパイクモードを終了させる。またステップ304では、触媒へのNOx堆積量を0にリセットし、かつprepフラグも解除する。

図6のフローチャートは、溶損防止モードの処理を示す。ステップ401では、微粒子捕捉フィルタ14の温度を検知する。続いてステップ402では、再生直後もしくは高負荷運転直後なので微粒子捕捉フィルタ14の温度が非常に高い状態にあるため、燃え残りもしくは堆積した排気微粒子が一気に燃えて溶損しないように、排気の空気過剰率λを、所定値、例えばλ≦1.4に制御する。具体的には、シリンダ内に流入する空気量を、図15に示すような特性の目標吸入空気量に制御し、かつ空燃比センサ16の出力に基づいてフィードバック制御を行う。

ステップ403では、微粒子捕捉フィルタ14の温度が所定の温度T3よりも低下したかを判定する。この温度T3は、排気微粒子の急激な酸化が開始する恐れのない温度に相当し、この温度T3よりも低ければ、酸素濃度が大気並になっても微粒子捕捉フィルタ14の溶損は回避可能となる。従って、ステップ404へ進み、ステップ402のλ制御を終了し、かつステップ405で、recフラグを0にする。

次に、図7は、本発明の要部である再生準備状態での排温昇温処理について示している。ステップ501では、NOxトラップ触媒13の触媒ベッド温度が触媒の活性温度であるT5より高いかを判定する。これは、温度センサ15が検出する触媒出口温度から触媒の活性を判断するのも可能であるし、図17に示すように、再生準備状態に入ったときの運転条件から、触媒の活性を判断することもできる。すなわち、図17に示す低速低負荷側の領域では、ベッド温度が活性温度T5よりも低いものとする。そして、温度T5よりも低いと判断した場合は、ステップ502へ進み、排温昇温を図るために、排気の空気過剰率λを目標空気過剰率λ5に制御する。図12は、排気の空気過剰率λと排気温度および燃費との関係を示しており、図示のように、排気の空気過剰率λを小さくすることで、排温が上昇し、NOxトラップ触媒13を加熱することができる。ここで、特に、排気の空気過剰率λが、λ=1.3程度までは燃費悪化が小さく、許容レベル内にある。図示するように、空気過剰率λがさらに小さくなると、燃費が急激に悪化する。そこで、温度T5よりも低い場合つまり触媒が活性していない場合は、排気の空気過剰率λを、λ≧1.3の範囲内で、小さく制御する。

この排気の空気過剰率λの制御は、吸気絞り、EGR、過給圧の制御によって行われるが、この際、筒内に流入する吸気ガスの比熱を出来るだけ小さくするようにEGR率は変えないで吸気絞りにより新気の吸気量を減らせば、排気ガス温度を高く維持することが可能となる
このように上記実施例では、NOxトラップ触媒13におけるNOx堆積量が、再生時期に近い所定量NOx1以上である場合に、再生準備状態となり、排気の空気過剰率λの制御によって、運転条件等に拘わらずNOxトラップ触媒13が温度T5以上に維持される。従って、その後、再生時期に達してリッチスパイクモードに移行したときに、リッチスパイクによるNOxトラップ触媒13のNOx再生が円滑に行われ、長期間のリッチ化による運転性の悪化等を回避することができる。
