【発明の属する技術分野】
本発明は、歯車研削装置に関し、特に、螺旋条が形成された歯車研削工具に被研削用歯車を噛合させる際、被研削用歯車と歯車研削工具とを回転させたまま位相を一致させて自動噛合を行う歯車研削装置に関する。

【従来の技術】
従来、歯車研削装置では、歯車研削工具の螺旋条を被研削用歯車の歯溝に噛合させながら同期回転させている。この歯車研削工具を被研削用歯車に対して相対的に進退させることにより、螺旋条で被研削用歯車の歯面を研削することができる。

この種の歯車研削装置において、研削する被研削用歯車を交換する際、歯車研削工具の回転を停止させてから被研削用歯車を交換するようにすると、歯車研削工具の回転の減速、停止および再加速を繰り返し行うこととなるため、研削加工のサイクルタイムが長くなり非効率である。

そこで、歯車研削工具を回転させたまま被研削用歯車の回転を同期させるとともに、被研削用歯車と歯車研削工具の位相を一致させて自動噛合させる技術が提案されている(特公昭62−38089号公報、特許2718850号公報参照)。具体的には、歯車研削工具の回転上の零点位置を検出するタイミングと、被研削用歯車の各歯を検出するタイミングとの差により互いの位相を認識し、このタイミング差を予め教示した値に一致させることにより互いの位相を一致させるようにしている。

これらの技術によれば、歯車研削工具の回転を停止させることなく、歯車研削工具と被研削用歯車とを噛合させることにより研削加工のサイクルタイムを短縮することができる。結果として、所定の時間内に多くの被研削用歯車を研削することができるので、歯車研削加工の生産効率が向上する。

【発明が解決しようとする課題】
近時、被研削用歯車を研削するサイクルタイム(研削時間および被研削用歯車の交換時間)を一層高速化するよう望まれている。このため、複数の螺旋条を有する歯車研削工具の採用が進められている。例えば、図9に示すように、2条の螺旋条202a、202bを有する歯車研削工具200を用いれば、被研削用歯車204側の回転速度を2倍にすることができ、研削時間の大幅な短縮が可能となる。

しかしながら、従来の自動噛合の技術は、螺旋条が1条である歯車研削工具を対象として開発されたものであり、2条の螺旋条をもつ歯車研削工具200にそのまま適用すると不都合が発生する。すなわち、歯車研削工具200の回転上の零点位置を検出するタイミングと、被研削用歯車204の各歯を検出するタイミングとの差により互いの位相を認識しようとしても、歯車研削工具200の1回転あたりに被研削用歯車204の各歯は2回検出されることとなり、2回目の検出時に処理不能または誤処理を行うこととなる。

一方、自動噛合を行わずに、歯車研削工具200を停止させてから被研削用歯車を噛合させるようにすると、サイクルタイムが長くなってしまうので、高速化の趣旨に反する。

従って、従来の自動噛合の技術、すなわち、1条の螺旋条を有する歯車研削工具を用いて被研削用歯車との自動噛合を行う歯車研削装置をベースとして、複数条の螺旋条を有する歯車研削工具を適用できることが好ましい。

本発明はこのような課題を考慮してなされたものであり、複数条の螺旋条を有する歯車研削工具と被研削用歯車との自動噛合を行い、研削のサイクルタイムを短縮することを可能にする歯車研削装置を提供することを目的とする。

【課題を解決するための手段】
本発明に係る歯車研削装置は、2以上の螺旋条を有する歯車研削工具と被研削用歯車とを同期回転させ、前記螺旋条と前記被研削用歯車の歯溝とを噛合させながら前記被研削用歯車を研削する歯車研削装置において、前記歯車研削工具の零点位置と回転変化量とを検出し、それぞれパルスとして出力するパルス発生器と、前記被研削用歯車の回転に伴い通過する各歯を検出しパルスとして出力する歯先検出センサと、前記パルス発生器が出力する前記零点位置を示すパルスが入力され、前記入力されるパルスに対応して前記螺旋条の数に対応するパルスを出力するパルス倍増部と、前記パルス倍増部がパルスを出力するタイミングと前記歯先検出センサの出力するパルスの値が切り換わるタイミングとの間で、前記歯車研削工具の回転変化量を示すパルスを位相パルス数としてカウントするカウンタと、前記被研削用歯車と前記歯車研削工具との位相が一致しているときに、前記位相パルス数を記憶位相パルス数として記憶する記憶部と、前記カウンタにより新たにカウントされた位相パルス数と前記記憶位相パルス数との一致または不一致を判断する位相一致判断部と、前記新たにカウントされた位相パルス数と前記記憶位相パルス数とが一致するときに前記被研削用歯車を同期回転させ、前記新たにカウントされた位相パルス数と前記記憶位相パルス数とが不一致のときに前記被研削用歯車を非同期回転させる回転制御部とを有することを特徴とする。

このように、パルス発生器が検出する零点位置のパルスを、パルス倍増部により螺旋条の数に倍増するので、被研削用歯車の各歯が検出されるタイミングと、パルス倍増部がパルスを出力タイミングとが1対1に対応することとなり、被研削用歯車と歯車研削工具との位相を検出することが可能となる。従って、この位相を一致させることにより複数の螺旋条を有する歯車研削工具と被研削用歯車との自動噛合が可能となり、研削のサイクルタイムを短縮することができる。

この場合、前記パルス倍増部は、前記回転変化量を示すパルスをカウントし、該カウント値が、前記歯車研削工具の1回転あたりの前記回転変化量のパルス数を、前記螺旋条の数で割った値およびその整数倍値になる毎にパルスを出力するとよい。

このようにすることにより、被研削用歯車の各歯が検出されるタイミングと、パルス倍増部がパルスを出力するタイミングとの間隔が正確に規定され、位相の検出をより精緻に行うことができる。

また、前記パルス倍増部は、前記零点位置を示すパルス周波数の整数倍の周波数のパルスを出力する逓倍回路としてもよい。これにより、パルス倍増部を簡易に構成することができる。

【発明の実施の形態】
以下、本発明に係る歯車研削装置について好適な実施の形態を挙げ、添付の図1〜図8を参照しながら説明する。

図1に示すように、本実施の形態に係る歯車研削装置10は、研削加工を行う研削加工部10aと、該研削加工部10aの動作を制御する制御部10bとを有する。制御部10bには、後述する自動噛合動作の制御を行う制御回路100(図4参照)が備えられている。

研削加工部10aでは、ベッド12の上面に切込テーブル14が配設され、前記切込テーブル14は切込モータ16の回転作用下に矢印X方向に進退動作する。前記切込テーブル14の上面に配設されるトラバーステーブル18はトラバースモータ20の回転作用下に矢印X方向と直角の方向、すなわち、矢印Z方向に進退動作する。

また、トラバーステーブル18上には、予め歯形が歯切り形成された被研削用歯車22が着脱自在に配設されるとともに、回転する前記被研削用歯車22の歯の凸部を検出して所定のパルスを発生させる近接スイッチからなる歯先検出センサ24が設けられている。被研削用歯車22はワークスピンドルモータ26の回転作用下に回転し、この回転の軸心はトラバーステーブル18の進退方向と一致するように設定されている。

一方、切込テーブル14の進行方向であって、かつベッド12上にはコラム28が配設され、該コラム28に旋回テーブル30が保持される。旋回テーブル30は前記コラム28内に配設された旋回モータ31により矢印C方向に旋回自在であり、さらに旋回テーブル30にはシフトテーブル32が設けられ、このシフトテーブル32はシフトモータ34の作用下に矢印D方向に移動自在である。

図2に模式的に示すように、シフトテーブル32には工具スピンドルユニット36が設けられている。この工具スピンドルユニット36は工具スピンドルモータ38と、この工具スピンドルモータ38によって回転する工具軸41と、該工具軸41の回転を検出する第1パルス発生器46とから基本的に構成される。

一方、工具スピンドルユニット36は前記シフトテーブル32に装着される。前記シフトテーブル32はボールねじ35に連結され、該ボールねじ35はシフトモータ34により回転される。従って、工具スピンドルユニット36と歯車研削工具42は、シフトモータ34の駆動作用下にシフトテーブル32とともに矢印D方向に変位する。

なお、前記切込モータ16、前記トラバースモータ20、前記ワークスピンドルモータ26および前記工具スピンドルモータ38は、ステッピングモータであり、制御部10bから供給されるパルス数に応じて回転する。1パルスあたりの回転角は微小角であり、供給されるパルスの数により精密な回転制御が行われる。

図3に示すように、被研削用歯車22は、一組のクランプ治具50を介して着脱自在に軸支される。クランプ治具50は、回転の接続または切り離しを行う電磁クラッチ51の一端に連結されており、該電磁クラッチ51の他端には、動力伝達機構であるトラクションドライブ52が連結されている。このトラクションドライブ52は回転軸53を介してワークスピンドルモータ26の一端に連結されている。ワークスピンドルモータ26の他端には、回転軸53の回転量を検出する第2パルス発生器54が備えられている。回転軸53には回転を安定させる機能を有するイナーシャダンパ56が設けられている。

図4に示すように、自動噛合動作の制御を行う制御回路100は、前記歯先検出センサ24および前記第1パルス発生器46から信号が入力されており、前記切込モータ16、前記ワークスピンドルモータ26および前記電磁クラッチ51に対して制御信号を出力する。

前記制御回路100は、歯先検出センサ24および第1パルス発生器46の出力信号を処理するとともに被研削用歯車22と歯車研削工具42との位相の一致および不一致を判断する入力信号処理部102と、該入力信号処理部102が出力する一致信号ST1および不一致信号ST2に応じてワークスピンドルモータ26の回転を制御する回転制御部104とを有する。また、前記制御回路100は、位相一致信号ST1に応じて切込モータ16の動作を有効または無効にする切込機構制御部106と、電磁クラッチ51を制御してワークスピンドルモータ26と被研削用歯車22との接続および切り離しを行うクラッチ制御部108とを有する。さらに、制御回路100は、前記第1パルス発生器46が出力するZ相信号Ebのパルスの数を、螺旋条の数に増加して出力するパルス倍増部109を有する。

パルス倍増部109は、A相信号EaとZ相信号Ebとが入力されてカウント処理を行う第1カウンタ160と、該第1カウンタ160が出力するカウント信号EcとZ相信号Ebとが入力されて論理和のZ相パルス倍増信号Edを出力する第1オアゲート162と、第1カウンタ160における処理の設定を行うディップスイッチ164とを有する。

第1カウンタ160は、Z相パルス倍増信号Edの立ち上がり時毎にリセットされて、その後、A相信号Eaのパルス数をカウントする。このカウント値がディップスイッチ164で設定される値Gおよびその整数倍の値になる毎に、つまり、G回、2×G回、3×G回、…となるたびにカウント信号Ecの論理値を「0」から「1」に所定の短時間(例えば、A相信号Eaの1パルス相当時間)切り換える。ディップスイッチ164で設定される値Gは、A相信号Eaの分解能(1回転あたりのパルス数)を歯車研削工具42の条数で割った値として設定される。

Z相信号Ebの立ち上がり時(論理値「1」)には、第1カウンタ160はリセットされるので、カウント信号Ecは論理値「0」である。一方、Z相信号Ebは論理値「1」となるので、第1オアゲート162は、論理和としてのZ相パルス倍増信号Edを論理値「1」として出力する。

このように、カウンタメモリ回路118における位相確認処理は、整形パルスP0によって実行される。この整形パルスP0は、歯車研削工具42が1回転する間に2回のパルスとして与えられる。一方、位相を確認する基礎となる数値は位相パルス数N1であり、この位相パルス数N1は、Z相パルス倍増信号Edを基準としてカウントされる。Z相パルス倍増信号Edは、歯車研削工具42が1回転する間に2回のパルスとして与えられ、しかも、そのパルスの間隔は歯車研削工具42の回転量に対応した間隔となっているので、Z相パルス倍増信号Edの立ち上がりが1回に対して、整形パルスP0の立ち上がりが1回対応することになり正確な位相確認が行われる。

前記カウンタにより新たにカウントされた位相パルス数と前記記憶位相パルス数との一致または不一致を判断する位相一致判断部と、
前記新たにカウントされた位相パルス数と前記記憶位相パルス数とが一致するときに前記被研削用歯車を同期回転させ、前記新たにカウントされた位相パルス数と前記記憶位相パルス数とが不一致のときに前記被研削用歯車を非同期回転させる回転制御部と、
