【発明の属する技術分野】
本発明は、基板を衝撃やほこり等から保護しつつ輸送するための基板搬送用ボックスに関する。

【従来の技術】
ガラスメーカー、カラーフィルターメーカー、デバイスメーカーの相互間における基板(完成パネルも含む)の搬送のために、樹脂発泡体からなる基板搬送用ボックス(以下単に搬送用ボックスとも称する)が使用されている。このようなボックスとしては、例えば、有底の本体部及び蓋体部、あるいは無底の本体部、蓋体部及び底体部で構成され、これらの各部材はポリオレフィン系樹脂発泡体からなり、上記本体部の内面の相対向する一対の面には基板支持用の溝が形成されたものが提案されている(特開平7−132986号公報、特開平8−301354号公報)。

【発明が解決しようとする課題】
上記公知文献に記載された搬送用ボックスは基板の保護性に優れている。しかしながら、上記公知文献に記載された搬送用ボックスは、次のような問題点を有していた。

上記問題点の一は、従来の搬送用ボックスを構成する本体部が一体として形成されているため、基板を収容していない状態であっても大きな保管スペースを必要とするので保管費用が高く、通い箱として使用するには返送にかかる費用が高いというものであった。また、本体部が部分的に破損した場合、本体部全体を取り替えなければならないので、無駄が多く、取り替え費用が高いという問題もあった。

更に、基板の大型化に伴って、基板搬送用ボックスも大型化するので、筒状の本体部を大型化しなければならない。その結果、本体部の大型化に伴い成形用の金型が巨大化して金型の作成が高価になり加熱成形も容易ではなくなるという問題が生じた。更に、成形後に成形体を離型することが困難になり、離型時に成形体が破損しやすいという問題も生じた。

本発明は、上記従来技術の問題に鑑みなされたものであり、基板を収容していないときの保管スペースが縮小化され、本体部が部分的に破損しても破損した部分だけを交換することができ、本体部が大型化しても成形が容易で不良品発生率が少ない、基板の搬送用ボックスを提供することを目的とする。

【課題を解決するための手段】
本件発明者は、上記課題を解決すべく鋭意研究した結果、特定の形状に分断して本体部を形成し、使用時にはそれらを組み立て、使用していないときには分解することにより、上記課題を解決できることを見出し、本発明を完成させるに至った。即ち、本件発明によれば、次の搬送用ボックスが提供される。

(1)筒状を呈する無底のボックス本体部、蓋体部及び底体部により構成され、該蓋体部及び該底体部は該本体部に着脱可能に形成されており、該ボックス本体部の内部には複数の基板を収容する空間が形成されていると共に、該本体部の内面の相対向する一対の面には基板支持用の溝が形成されており、該本体部、該蓋体部及び該底体部はいずれも合成樹脂発泡成形体から形成されている基板搬送用ボックスであって、前記本体部が2つ以上の部材に分解可能に形成されており、該2つ以上の部材の内少なくとも2つの部材の水平断面がコ字状を呈することを特徴とする基板搬送用ボックス。
(2)該本体部が、3つ以上の部材に分解可能に形成されており、該3つ以上の部材の内少なくとも2つの部材の水平断面がコ字状を呈すると共に、少なくとも1つの部材の水平断面がロ字状を呈することを特徴とする前記(1)に記載の基板搬送用ボックス。
(3)該水平断面がコ字状の部材が、いずれも同形状であることを特徴とする前記(1)又は(2)に記載の基板搬送用ボックス。
(4)該本体部が、水平断面がコ字状の部材の2つのコ字状の開口された先端部どうしを互いに垂直方向に接合する構造を含み、該接合するコ字状の一方の先端部の垂直方向に沿って凸部又は凸条が形成され、他方の先端部の垂直方向に沿って該凸部又は凸条と嵌合しうる凹部又は凹条が形成されていることを特徴とする前記(1)乃至(3)のいずれかに記載の基板搬送用ボックス。
(5)該ボックスの該本体部の水平方向周囲を紐状物で固定してなる前記(1)乃至(4)のいずれかに記載の基板搬送用ボックス。
(6)該ボックスの内部に複数の基板を収容した状態で、該ボックスの上下方向周囲を紐状物で固定してなる前記(1)乃至(5)のいずれかに記載の基板搬送用ボックス。

【発明の実施の形態】
以下本発明を図面に基づいて詳細に説明する。
本発明の搬送用ボックス1は、図1に示すように、筒状を呈する無底の本体部2、蓋体部3及び底体部4により構成される。
尚、図1は本発明の搬送用ボックス1の一例を示す斜視図である。

上記ボックス本体部(以下、単に本体部という)2、蓋体部3、底体部4は、いずれも合成樹脂発泡成形体から構成されている。但し、各構成部材は同一の合成樹脂で構成されている必要はなく、本体部2、蓋体部3、底体部4をそれぞれ異なる合成樹脂で構成してもよい。また、本体部2、蓋体部3、底体部4を同一の合成樹脂発泡体で構成する場合であっても、異なる発泡倍率の部材として構成してもよい。このように素材、発泡倍率を自由に組み合わせることにより、収納する基板の保護、搬送用ボックスとしての強度、軽量性のバランスに優れたものとなる。

また、合成樹脂発泡成形体からなる本体部2、蓋体部3、底体部4のいずれも、その内面又は/及び外面に、無発泡の合成樹脂成形体又は金属成形体又はそれらの複合成形体からなる表皮材を一体化してもよい。このように構成すると堅牢な搬送用ボックス1となり、内部の基板をより安全に保護することができる。

上記本体部2、蓋体部3、底体部4を構成する合成樹脂発泡成形体の基材樹脂に制限はないが、ポリオレフィン系樹脂又は熱可塑性ポリエステル樹脂が好ましい。これらの樹脂は容易に発泡成形体を形成できる上に、耐薬品性に優れている。また、ポリオレフィン系樹脂は柔軟性、緩衝性に優れ、熱可塑性ポリエステル系樹脂は耐摩耗性に優れている。

次に、本発明の本体部2、蓋体部3、底体部4をポリオレフィン系樹脂を基材樹脂とする発泡体で構成する場合について説明する。
該ポリオレフィン系樹脂としては、次の(a)〜(e)のいずれかに該当するものが挙げられる。
(a)エチレン、プロピレン、ブテン等のα−オレフィンの単独重合体。
(b)2種以上のα−オレフィン同士の共重合体。
(c)α−オレフィン成分と他のモノマー成分とからなる共重合体であってかつα−オレフィン単位成分比率が50重量%以上、好ましくは60重量%以上、より好ましくは70重量%以上、更に好ましくは80重量%以上、最も好ましくは90重量%以上の共重合体。
(d)上記(a)、(b)及び(c)の群から選ばれた2種以上の混合物。
(e)上記(a)、(b)、(c)及び(d)の群から選ばれた1種又は2種以上と、上記(a)、(b)、(c)又は(d)とは異なる他の合成樹脂成分又は/及び他の合成エラストマー成分との混合樹脂組成物であって、該組成物中のα−オレフィン成分単位比率が50重量%以上、好ましくは60重量%以上、より好ましくは70重量%以上、更に好ましくは80重量%以上、最も好ましくは90重量%以上の混合樹脂組成物。

本発明の搬送用ボックスを構成するポリオレフィン系樹脂発泡体としては、上記ポリオレフィン系樹脂からなる発泡体の中でも、ポリプロピレン系樹脂からなるものが好ましい。ポリプロピレン系樹脂発泡体は強度に優れるため、例えばポリエチレン系樹脂発泡体に比べ、同じ強度をより軽量で実現できる。

尚、上記ポリプロピレン系樹脂としては、次の(f)〜(i)のいずれかに該当するものが挙げられる。
(f)プロピレンの単独重合体。
(g)プロピレン成分と他のモノマー成分とからなる共重合体であってかつプロピレン単位成分比率が50重量%以上、好ましくは60重量%以上、より好ましくは70重量%以上、更に好ましくは80重量%以上、最も好ましくは90重量%以上の共重合体。
(h)上記(f)及び(g)の群から選ばれた2種以上の混合物。
(i)上記(f)、(g)及び(h)の群から選ばれた1種又は2種以上と、
上記(f)、(g)又は(h)とは異なる他の合成樹脂成分又は/及び他の合成エラストマー成分との混合樹脂組成物であって、該組成物中のプロピレン成分単位比率が50重量%以上、好ましくは60重量%以上、より好ましくは70重量%以上、更に好ましくは80重量%以上、最も好ましくは90重量%以上の混合樹脂組成物。

また、ポリエチレン系樹脂としては、次の(j)〜(m)のいずれかに該当するものが挙げられる。
(j)エチレンの単独重合体。
(k)エチレン成分と他のモノマー成分とからなる共重合体であってかつエチレン単位成分比率が50重量%以上、好ましくは60重量%以上、より好ましくは70重量%以上、更に好ましくは80重量%以上、最も好ましくは90重量%以上の共重合体。
(l)上記(j)及び(k)の群から選ばれた2種以上の混合物。

上記(j)、(k)又は(l)とは異なる他の合成樹脂成分又は/及び他の合成エラストマー成分との混合樹脂組成物であって、該組成物中のエチレン成分単位比率が50重量%以上、好ましくは60重量%以上、より好ましくは70重量%以上、更に好ましくは80重量%以上、最も好ましくは90重量%以上の混合樹脂組成物。

前記ポリオレフィン系樹脂発泡体を構成する基材樹脂には、帯電防止剤、気泡調節剤、難燃剤、難燃助剤、無機充填剤等の各種添加剤を必要に応じて必要量を添加することができる。

本発明の搬送用ボックスを構成する前記ポリオレフィン系樹脂発泡体は従来公知の方法で製造することができる。但し、好ましくは、いわゆる型内成形方法により製造することが好ましい。即ち、ポリオレフィン系樹脂から押出機を用いて樹脂粒子を形成し、該樹脂粒子を発泡させて発泡粒子を形成し、該発泡粒子を金型内に充填し、所定の温度に加熱し、次いで冷却する方法が好ましい。該型内成形方法は、射出発泡成形方法に比べ低圧で実施できるので、金型としてはアルミニウム型のような低コストの金型を用いることができる。

上記ポリオレフィン系樹脂発泡体の発泡倍率(基材樹脂の密度÷発泡体の見掛け密度)は、基材樹脂であるポリオレフィン系樹脂の種類、収納する基板の大きさや重さ、搬送用ボックスの壁厚み等に応じて決定されるが、通常は、3〜50倍、好ましくは4〜40倍である。発泡倍率が小さすぎると、基板を充分に保護することができなくなり、発泡体特有の軽量性がなくなる虞がある。また、発泡倍率が大きすぎると、強度が不足しやすくなるのでそれを補うために壁厚みを厚くしなければならい。その結果、必要以上に壁厚みの厚い大きな搬送用ボックスになる虞がある。また、発泡倍率があまりにも大きすぎると、搬送用ボックス自体が変形しやすくなり、内部に収納された基板が損傷する虞もある。

本発明の搬送用ボックス1をポリオレフィン系樹脂発泡体で構成する場合、基板と接する面(好ましくはポリオレフィン系樹脂発泡体の全面)の表面は、壁内部よりも見掛け密度が大きいスキン構造に形成されていることが望ましい。例えば、型内成形に際し、加熱時間を長くしたり又は後加熱を行うことにより、金型内面に接触している表面のみをスキン構造に形成することができる。

この場合のスキン構造の見掛け密度(表面から1mm深さまでの部分の見掛け密度)は、内部の見掛け密度(表面から1mm深さのところを切除して残った内部を測定した見掛け密度)よりも1.1倍以上、好ましくは1.3倍以上、より好ましくは1.5〜3.5倍大きくすることが好ましい。また、蓋体部3及び底体部4の表面も、同様のスキン構造のポリオレフィン系樹脂発泡体とすることが好ましい。表面のみをこのようなスキン構造にすることは、発塵性の防止、強度の向上の点で有利となる。

次に、本発明の前記本体部2、蓋体部3、底体部4が熱可塑性ポリエステル樹脂を主成分とする基材樹脂からなる発泡体で構成されている場合について説明する。

該型内成形方法に用いるポリエステル系樹脂としては、加熱成形時に過度な結晶化により脆くなって耐摩耗性が低下することを防ぎ、さらに発泡粒子の熱融着性が低下することを防ぐため、結晶化の速度が抑制されたものを用いることが好ましい。具体的には、結晶化ピーク温度が130〜180℃のポリエステル系樹脂が好ましく、132〜175℃のものがより好ましく、135〜170℃のものが更に好ましい。結晶化ピーク温度がこの範囲内であれば、加熱成形時に過度に結晶化することがないので、加熱成形時の融着性に優れた発泡粒子を得ることができ、最終的に得られる発泡体は耐摩耗性や機械的強度に優れたものとなる。
尚、一般的に結晶化ピーク温度が高いポリエステル系樹脂ほど、結晶化を促進させるのに大量の熱を必要とし、結晶化の速度が遅い特性がある。

上記結晶化ピーク温度が130℃未満の場合は、加熱成形時に結晶化が進みすぎて発泡粒子の耐摩耗性や熱融着性が低下する虞があり、180℃を超える場合は、得られる発泡体の収縮を防ぎ、外観が良好な発泡体を得ることができる加熱成形の温度範囲が狭くなる虞がある。

上記熱可塑性ポリエステル系樹脂の結晶化ピーク温度は、示差走査熱量計(DSC)を使用して、日本工業規格JIS K7121(1987年)記載の測定方法に準じて測定した樹脂の結晶化のピーク温度(昇温時に結晶化が起こるピークの温度)によって測定するものとする。具体的には、測定試料としての所定量の熱可塑性ポリニステル系樹脂をDSCの測定装置に充てんして、10℃/分の昇温速度で昇温しながら、上記結晶化ピーク温度が測定される。

かかる特性を満足する熱可塑性ポリエステル系樹脂としては、これに限定されないが、たとえばその全成分中に、イソフタル酸およびシクロヘキサンジメタノールからなる群より選ばれた少なくとも1種の成分を、総量で0.5〜10重量%の範囲で含有するものが挙げられる。

なお、イソフタル酸および/またはシクロヘキサンジメタノールの含有割合は、上記各特性のバランスを考慮して、良好な発泡粒子ならびに良好な発泡成形体を製造することを考慮すると、上記の範囲内でも特に0.6〜9.5重量%程度であることが好ましく、0.7〜9重量%程度であることがさらに好ましい。上記のうちシクロヘキサンジメタノールとしては、基本的に、2つのメタノール部分がそれぞれシクロヘキサン環の1位と4位に置換した、下記式(2)

で表される1,4−シクロヘキサンジメタノールが使用される。但し、2つのメタノール部分がシクロヘキサン環の他の位置に置換した異性体も、少量であれば併用可能である。上記イソフタル酸、およびシクロヘキサンジメタノールとともに熱可塑性ポリエステル系樹脂を構成する他の成分のうちジカルボン酸としては、たとえばテレフタル酸やフタル酸などが挙げられる。

またジオール成分としては、たとえばエチレングリコール、α−ブチレングリコール(1,2−ブタンジオール)、β−ブチレングリコール(1,3−ブタンジオール)、テトラメチレングリコール(1,4−ブタンジオール)、2,3−ブチレングリコール(2,3−ブタンジオール)、ネオペンチルグリコールなどが挙げられる。

また熱可塑性ポリエステル系樹脂の原料には、上記の各成分に加えて、たとえば酸成分として、トリメリット酸などのトリカルボン酸や、ピロメリット酸などのテトラカルボン酸などの、三価以上の多価カルボン酸やその無水物、あるいはアルコール成分として、グリセリンなどのトリオール、ペンタエリスリトールなどのテトラオールなどの、三価以上の多価アルコー一ルなどを、前述した、熱可塑性ポリエステル系樹脂の結晶性や結晶化の速度などに影響を及ぼさない範囲で少量、含有させてもよい。

上記の熱可塑性ポリエステル系樹脂は、上記の各成分を所定の割合、つまり前記のようにイソフタル酸および/またはシクロヘキサンジメタノールを、総量で0.5〜10重量%の範囲で含有した原料を、従来同様に重縮合反応させることによって製造される。また上記熱可塑性ポリエステル系樹脂は、イソフタル酸および/またはシクロヘキサンジメタノールの含有割合の異なる2種以上の熱可塑性ポリエステル系樹脂を、その全成分中に占めるイソフタル酸および/またはシクロヘキサンジメタノールの含有割合が総量で0.5〜10重量%の範囲内となるように配合し、たとえば押出機などを用いて、加熱下で溶融混合することによっても製造できる。

発泡粒子の製造段階において、イソフタル酸および/またはシクロヘキサンジメタノールの含有割合の異なる2種以上の熱可塑性ポリエステル系樹脂の配合割合を変更すれば、製造された予備発泡粒子における上記両成分の含有割合を調整できる。このため、発泡粒子の製造段階で両成分の含有割合を調整することが、樹脂の合成段階で両成分の含有割合を調整する場合に比べて、調整作業を簡略化できると共に、仕様の変更などに柔軟に対応できるようになるという利点がある。

また、発泡粒子の製造段階で両成分の含有割合を調整する方法は、たとえば配合する熱可塑性ポリエステル系樹脂の1種として、使用済みのペットボトルなどから回収、再生した材料などを使用することにより、資源の有効な再利用化とゴミの減量化、ならびに予備発泡粒子の低コスト化を図ることが可能となるという利点もある。なお上記の方法においては2種以上の熱可塑性ポリエステル系樹脂間でのエステル交換反応により各樹脂がアロイ化して均一な熱可塑性ポリエステル系樹脂となるように、加熱下で十分に溶融、混合することが好ましい。

本発明の搬送用ボックスを構成する上記ポリエステル系樹脂発泡体は従来公知の方法で製造することができる。但し、好ましくは、いわゆる型内成形方法により製造することが好ましい。即ち、ポリエステル系樹脂から押出機を用いて樹脂粒子を形成し、該樹脂粒子を発泡させて発泡粒子を形成し、該発泡粒子を金型内に充填し、所定の温度に加熱し、次いで冷却することにより製造することが好ましい。

前記ポリエステル系樹脂発泡体の発泡倍率(基材樹脂の密度÷発泡体の見掛け密度)は、基材樹脂であるポリエステル系樹脂の種類、収納する基板の大きさや重さ、ボックスの壁厚み等に応じて決定されるが、通常は、3〜50倍(見掛け密度0.45〜0.027g/cm3)が好ましく、5〜30倍(見掛け密度0.27〜0.045g/cm3)がより好ましく、15〜25倍(見掛け密度0.09〜0.054g/cm3)が更に好ましい。該発泡倍率が3倍未満の場合は、発泡体特有の軽量性が失われる虞があり、50倍を超える場合は機械的強度が低下しすぎる虞がある。

本発明の搬送用ボックス1を構成する蓋体部3及び底体部4は本体部2に着脱可能に形成されている。即ち、該搬送用ボックス1は、各々の構成部材ごとに容易に分解することができる。従って、基板を収容していない場合は、分解して保管することができるので、保管費用や輸送にかかる費用が従来の搬送用ボックスと比較すると安くなる。また、いずれの部材が破損した場合であっても、その部材だけを交換することができるので、取り替え費用が安くて済む。更に、大型の金型の作成が安価で成形が容易となり、成形後の離型時に各構成部材が破損するということもない。

本発明において、上記蓋体部3が本体部2に着脱可能に形成するには、従来行われてきたように、例えば図1に示すように、本体部2の上端部の外側を段状に形成し、該段状に形成された内側の段部7の外側周面の形状に対応する内側周面を有する段部8を蓋体部3の内側に形成し(図2)、段部7と段部8が嵌合するように蓋体部3を取り付ければよい。

上記底体部4が本体部2に着脱可能に形成するには、前述した蓋体部3と同様に、例えば図1に示すように、本体部2の下端部の外側を段状に形成し、該段状に形成された内側の段部9の外側周面の形状に対応する内側周面を有する段部10を底体部4の内側に形成し、段部9と段部10が嵌合するように底体部4を取り付ければよい。

本発明の蓋体部3と底体部4は、このように同形状に構成することが好ましい。蓋体部3と底体部4が同形状の場合は、蓋体部3、底体部4を製造するための金型が1種類で済むので効率的である。また、蓋体部3と底体部4を誤って選択することがないので便利である。更に、蓋体部3、底体部4の一が破損した場合、破損した部材と異なる部材を誤って補充するという間違いが起こることがない。

本体部2と蓋体部3との嵌合は(本体部2と底体部4との間の嵌合も)、発泡体同士の間の摩擦力が大きいので単なる嵌め込みで充分である。しかしながら、ガス置換を行う場合又はその嵌合を強固にしたい場合には、両者が嵌合する個所を波形に形成するなど嵌合部の面積を大にすればよい。

本発明の本体部2の内部には、図1に示すように、複数の基板Pを収容する空間が形成されていると共に、該本体部の内面の相対向する一対の面には基板支持用の溝6aと溝6b(尚、溝6a、溝6b等を総称して溝6と称する。)が形成されている。該本体部2は、このように形成されているので、対向する溝6aと溝6bに基板Pの対向するエッジ部を挿入して基板Pを保持することにより、本体部2の内部に複数の基板Pを傷つけることなく収容することができる。

尚、上記溝6を形成する場合、本体部2の内面のみならず蓋体部3の内壁面にも基板支持用の溝6cを形成することができ、また底体部4の内壁面にも基板支持用の溝6dを形成することができる。このように溝6が構成されていると、基板Pの保持性がより優れたものとなる。

又、本体部2内面の相対向するもう一対の側面には溝を形成しないのが通常であるが、他の寸法の基板を収容可能にするために溝を形成することもできる。

上記基板支持用の溝6は、前記型内成形と同時に形成することが好ましいが、溝6が形成された内挿部材を取り付け、配置してもよい。溝6a、溝6bの部分は他よりも破損される可能性が高いので交換可能になっていると好都合である。かかる内挿部材としては、特開平7−257681号公報或いは特開平8−301354号公報に記載された形状のもの(特開平7−257681号公報では「溝付き内挿部材」と表現されたものであり、特開平8−301354号公報では「緩衝体4a,4b」と表現されたもの)が好適に使用される。

上記溝6は、基板Pのエッジ部を挿入できる深さ及び幅に形成し、かつ基板Pを挿入した状態で若干の余裕があるように設定する。溝数は任意に設定できるが、基板を挿入した状態で容易に運ぶことができることを考慮して、15〜50の条数とすることが好ましい。
