Abstract

A sheet of foamed plastics has on one or preferably both surfaces a partially embedded fabric film, in order to render the surface suitable for use of pressure adhesives, upholstery glues, paints or plasters. A process of making such a sheet comprises the steps of coupling the base sheet of foamed plastics and a fabric film under conditions of higher temperature than room or ambient temperature, applying a slight pressure, if necessary using heated rollers. The application is carried out on one or preferably both faces of a sheet of said plastics, which generally comprises an irradiation cross-linked, closed cell, foamed polyethylene. Preferably, said fabric is a nonwoven polyester fabric. The sheet is used for sound or heat insulation of walls in buildings.

Description

SPECIFICATION Composite sheet material including a layer of foamed plastics At present, various types of insulating materials are widely used in building and have been recently developed, material to be applied to erecting or existing slabs and walls in order to improve the heat insulation and sound-proofing thereof, water imperviousness and steam imperviousness thereof.
Recent studies for energetic saving have established that for a human being in good health a heat comfort essentially depends on two factors: that is, the operating temperature and degree of relative humidity in the surrounding air. The operating temperature is the average of the thermometric temperature of air and weighted average of the surface temperatures of the room walls. Thus, the surface temperature of walls is extremely significant.
A material at present widely used for heat insulation and sound-proofing for ceilings and floors is an irradiation cross-linked (physical reticulation or cross-linking), closed cell, foamed polyethylene, marketed in Italy by the Applicant as Isolmant (trademark). Such a material is in sheets or web of uniform thickness; it is light weight, and flexible; it has very good insulating properties also at very low thickness; it is fire resistant, selfextinguishing, resistant to bacterial action and unattackable by insects or moulds. However, such a material is unsuitable for wall application; thus, it has relatively smooth, glossy, not adhering surfaces and for attachment to a bottom surface or for securing a coating thereon, the use of adhesives is needed for chemical attack to the surface. Such adhesives are difficult to use and require a considerable skill by the operator.This has up to now limited the use of Isolmant on walls or for other uses requiring that an insulating sheet is attached to a supporting surface or acting as a support for a coating.
Therefore, the problem arises of rendering the surface of said sheet liable to the action of "pressure" type of adhesives (i.e. adhesives which adhere when they are pressed) and rendering said surface suitable to receive various types of adhesives as normally used by upholsterers, paints or other wall coatings.
The above problem has been solved by the sheet material of this invention, which is a sheet of foamed plastics having at least one surface coupled to a film of nonwoven fabric. Preferably, the sheet material is an irradiation cross-linked, closed cell, foamed polyethylene, that is obtained by physical irradiation. However, such a material could be chemically foamed polyethylene, or neoprene products, or the like. Preferably, the sheet material also has both faces coupled to a unweaved fabric. The latter is partially incorporated in the surface of the foamed plastics sheet. Generally, the nonwoven fabric is made of polyester, particularly a short fiber polyester resinate 100% (styrene-butadiene resin free of formaldehyde).However, the use is also possible of a weft fabric, for example gauzes or nonwoven fabrics of natural, synthetic or artificial material, which may be pretreated for fire-proofing.
The novel sheet material may be made adhesive or adhesively applied by so-called "pressure" adhesives, or also by usual upholsterer glue; paints, plasters, wallpaper can be applied thereon. This enables its use even by unskilled persons and on any undercoat surface. It can be used on walls which may then be finished in any conventional manner, readily and with very successful aesthetic effects. The material can also be marketed in rolls having an adhesive surface protected, as well known in other fields, by a removable protection.
The present invention also include a process for making said sheet material. Such a process comprises the coupling of a base sheet of flexible foamed plastics, generally a sheet or irradiation cross-linked (physical reticulation), closed cell, foamed polyethylene, and at least a fabric film, preferably a nonwoven fabric generally of polyester fibers, brought to a temperature higher than room temperature, with a sufficient pressure to cause said film to adhere to the sheet.
Preferably, the process is continuously carried out on a web of sheet material of foamed plastics being unwound from a roll; on each side of said web, a web of fabric is unwound; and coupling occurs for each fabric web and relative face of the web of foamed plastics at offset positions, and involves a heating of the web of foamed plastics, just prior to coupling, at a temperature of 80-11 1 OOC, and heating of each fabric, just prior to coupling, at a temperature of 80--600C, generally about 400 C. Preferably, a pressure of 7-7.5 atmospheres is applied, but other pressure values could be possible.
The invention will now be described to further detail with reference to the accompanying drawings, in which: Fig. 1 is a perspective view showing a piece of sheet material according to the present invention; and Fig. 2 is a schematic view showing the process according to the invention.
As shown in Fig. 1, a novel sheet material 10 according to the present invention comprises a flexible layer or sheet of foamed plastics 11, on at least one surface of which a film of fabric is applied (such a term meaning either a fabric provided by weaving, or also a nonwoven fabric), only schematically shown by broken lines and indicated at 1 2. The fabric is partially incorporated in the surface of layer 11 so as to be integral therewith, but being exposed on the surface thereof to impart some ruggedness to said surface. Preferably, the sheet material is an irradiation cross-linked (by physical reticulation), closed cell, foamed polyethylene. Such a material is known as Isolmant (trademark). However, such a material could also be chemically foamed polyethylene, or any of various neoprene products and the like.For the sake of simplicity, in the following such a material will simply be referred to as foamed polyethylene.
Generally, the fabric is nonwoven fabric of polyester 20 g/sq.m., preferably resinated (styrene-butadiene resin, free of formaldehyde) in short polyester fiber 100%, although the use is contemplated of also other materials, such as gauzes or nonwoven fabric of natural, synthetic or artificial textile products.
A process at present preferred for providing said sheet 10 will be hereinafter described.
The base layer or sheet 11 of foamed polyethylene is coupled to a film 12 or two films or webs of nonwoven fabric, bringing such elements in contact with one another after heating the base sheet to a relatively high temperature with respect to room temperature, close to softening temperature, that is at a temperature in the range of about 80-11 00C, preferably 8O-9O0C. The fabric film(s) or web are preferably preheated to a temperature of 2060CC, generally about 400 C.
Optionally, a slight pressure can be applied, sufficient to cause adhesion between the fabric films and base sheet, such as a pressure of 7-7.5 atmospheres.
Preferably, the process is continuously carried out, as described in the following with reference to Fig. 2. A web 20 of base sheet of foamed polyethylene is unwound from a roll 21 and supplied in the direction of arrow A. On continued movement in a path along intermediate rollers 22, 23, said web then winds up along a circumference section of a "heating" roller 24, at which a heating unit, generally a gas burner, schematically shown at 25, causes heating of the surface of web 20 opposite to the surface against the roller, to a temperature in the range of 80-1 100C, preferably 80-900C.
At the same time, a first web of fabric, indicated at 27, generally a nonwoven fabric of polyester fiber, is unwound from a feed roll 28 thereof and passes to an intermediate roller 29, followed by a heating unit 30, generally of lamp type, which heats said web 27 to a temperature of about 400C The next immediate step is to bring said web 20 of foamed polyethylene and said first web 27 of fabric in contact with each other at a nip between a cylinder 31 and a circumference section of cylinder or roller 24. The pressure applied at such point is preferably in the range of 7-7.5 atmospheres. However, it should be noted that pressures of slightly less or greater values could also be applied. Preferably. at the coupling zone, the average temperature is in the range of 20-250C.
The resulting web, indicated at 32, has one face coated with fabric and is advanced along the surface section of a further heating cylinder 33, with the coated face placed against the cylinder.
The uncoated face is heated by a heater unit 35, generally a gas burner, to a temperature of about 80-11 00C, preferably 80.-900 C.
At the same time, a second web of fabric, generally nonwoven fabric of polyester fiber, indicated at 37, is unwound from a supply roll 36.
This web 37 may be of same or different material as that of web 27. Said web 37 moves beyond an intermediate cylinder 38 and along a heating device, generally a heating lamp 40, providing for heating it to suitable temperature. For example, a suitable temperature for a non-woven fabric of short polyester fiber would be of about 20-600C generally 400C.
Then, the second fabric web is applied against web 32 in continuous manner, onto the not yet coated surface of the latter, at the nip between an applicator cylinder 41 and said cylinder 33, preferably applying a pressure in the range of 7-7.5 atmospheres.
Thus, a web 42 is provided which is coated on both surfaces by fabrics 27 and 37. Then, said web 42 is cooled, for example by passing around an air cooling roller 43, and then supplied to a well known stabilization treatment and therefrom to packaging.

Claims (11)

1. Sheet material comprising a flexible layer of foamed plastics, and a fabric film or web on at least one surface thereof, each fabric film or web being integral with said surface so as to be at least partly exposed thereon and partially incorporated in said surface.
2. Sheet material according to Claim 1, characterized in that said foamed plastics are an irradiation cross-linked, closed cell, foamed polyethylene.
3. Sheet material according to Claim 1, characterized in that said fabric is a nonwoven fabric comprising polyester fibers.
4. Sheet material according to Claim 1, characterized in that said fabric is a resinated nonwoven fabric of short polyester fiber 1 00% of the weight of 20 gisq.m., in which the resin is styrene-butadiene resin free of formaldehyde.
5. Sheet material according to Claim 1, characterized in that said fabric is a weft or nonwoven fabric comprising natural fibers.
6. A process of making a material according to Claim 1, characterized in that said process comprises: preheating a sheet or layer of said foamed plastics; preheating a sheet or film of said fabric; and bringing said preheated sheets in contact with one another under slight pressure.
7. A process according to Claim 6, characterized in that said preheating is carried out by lamp heaters.

A process according to Claim 7, wherein said foamed plastics are a physically reticulated, closed cell, foamed polyethylene, and said fabric is a resinated nonwoven fabric of short polyester fiber 100%, characterized in that said foamed plastics are preheated to a temperature in the range of 80--1 100C: and said fabric is preheated to a temperature of about 20-600C prior to contact with each other; and said materials are brought in contact with each other at a pressure of 7-7.5 atmospheres.
9. A process according to Claim 8, characterized in that said preheating of the foamed plastics is provided by gas burners.
10. Sheet material according to Claim 1, substantially as hereinbefore described with reference to Fig. 1 of the drawing.
11. A process of making a material as claimed in Claim 6, substantially as hereinbefore described with reference to Fig. 2 of the drawing.
