Abstract

1439191 Moulding foam filled panels AUTOMATED CONSTRUCTION INDUSTRIES Inc 3 May 1973 [22 May 1972 8 June 1972] 21085/73 Heading B5A [Also in Division E1] A prefabricated wall or partition, Fig. 8, having a polyurethane foam core completely encased in a polyester skin is made using two mould halves 1, Fig. 1, each of which forms one of the major surfaces of the wall or partition, by coating the entire surface of the mould halves with polyester while they are horizontal, closing the mould and then heating it before introducing the polyurethane resin which foams to fill the mould and unite with the skin. The mould halves are textured to simulate stucco, building blocks, &c. and are releasably hinged together at 25, Fig. 5, and secured together at 27. Mould halves 1 suspended from overhead rails 5, Fig. 1, are separated after moulding and sprayed with release agent 3. Conveyer beds 7 tilt the mould halves horizontal and inserts 11 and mould dividers are placed in the mould halves before they enter spray stations 9 where a nozzle reciprocates from side to side coating the mould with a polyester containing aluminum hydrate. Further inserts are added and a layer of polyester containing chopped glass fibre is applied at a second spray station 19 (Fig. 2, not shown). The resin layer is rolled to remove trapped air, and the excess is trimmed off. The mould sections are brought vertical and connected together forming a seam 52 in the wall facing. The closed mould passes through a curing oven (29) to a foam injection station 31. A measured dose of foam is injected and the mould passes between driven rollers 33 during foaming. The finished wall is grasped by the suction cup of a conveyer 35 and removed, while the mould sections 1 are recycled. Reinforcements 76, door frames 74, water and waste pipes, electrical ducts 82 and conduits 62, and boxes for electrical fittings 56, 64, 78 are placed in the moulds and become embedded in the foam and secured to the facing layers either by direct contact or through bracing members (not shown).
