Abstract
1329730 Porous grinding media DOCOMMUN Inc 29 Sept 1970 [9 Feb 1970] 46175/70 Heading C4V Porous composite products comprising abrasive or refractory particles coated with pyrolytic carbon in a matrix comprising pyrolytic carbon, are made by (a) forming a preform comprising said particles and a green binder (b) initially heating the preform to dehydrate or partially burn away the binder and leave a carbon or other inorganic skeleton and subsequently raising the temperature to complete pyrolysis and (c) maintaining a temperature in the presence of a carbonaceous gas sufficient to encapsulate said particles in pyrolytic carbon. Specified green binders are (i) vitreous material, e.g. a mixture of clay, steatite and as a flux feldspar, lead glass frit, phosphorus glass frit or boric oxide glass frit, which may also contain dextrose; (ii) other inorganic material, e.g. hydraulic setting cement, sodium silicate, phosphorus oxyacids with or without alumina, zirconium phosphate and calcium aluminates, and (iii) organic materials e.g. dextrin, liquid starch, mucilage, ureaformaldehyde, epoxy or phenolic resins, furfural alcohol, mono- or di-saccharides, starches, ligneous liquors, albumens, polysaccharide gums or ethyl silicate. A wax emulsion may be added as a pressing mould release agent. In addition the preform may contain as a graphitization catalyst ferrosilicon, titanium, iron or nickel and may then be heated to 2372-3092‹ F. following step (c) to effect graphitization. Porosity may be controlled by the addition of walnut shell, polystyrene or sawdust particles which burn away. Specified abrasive materials are alumina, silicon carbide, diamond, garnet, silica, ruby, borolon or fused alumina, beryllia, nitrides and carbides. The initial abrasive particles may be mixed wet or dry with the binder, cast, extruded or pressed into shape and air dried at less than 200‹ F. with or without humidity before oven drying at up to 375‹ F. to give the required porosity. Dehydration or carbonizing in step (b) may be at 400-900‹ F. and step (c) at 1900-2300‹ F. The pores of the finished product are interconnected and may be from 1/ 5 the size of the abrasive particles to greater than their size; exemplary preforms have a density of 0.9-2.1 g./c.c. and final products from 1.7-2.6 g./c.c.
