Lightweight aggregate for cement is made from the carboniferous shale obtained from coal washing buddies by the steps of:-(a) drying the wet shale with flue gases from steps (f), (g) and (h) and crushing it in a ball mill; (b) making the powder into a paste with water; (c) extruding the paste in vacuo; (d) cutting the paste with wires and rounding the pieces by collisions with each other on an oscillating surface in a steamy atmosphere; (e) drying the nodules formed in a rotating drum with gases at 300-350‹ C. from later steps; (f) igniting the nodules by a burner at 600-900‹ C. in a rotating tube; (g) passing the ignited nodules at 900‹ C. into a rotating tube in which they are oxidized with at least 300% excess air and from which they issue at about 1150‹ C. in a sintered and completely decarbonated state; (h) mixing the nodules with fine sand to prevent the nodules sticking and quickly heating the nodules to at least 1280‹ C. to expand them as gases, in particular from the decomposition of calcium sulphate, are released; and (i) cooling the expanded nodules with fresh air and cold water which leave at 600-700‹ C. and 80-90‹ C. respectively. The gases from the drying, ignition, oxidation, and expansion steps are recovered and, at least in part, recycled to the preceding steps. The sand used in the expansion step is recovered and recycled.
