Abstract
A bonded nonwoven sheet material comprises randomly disposed synthetic organic fibres or filaments interconnected at a multiplicity of points throughout the sheet. Some at least of the fibres (the "matrix" fibres) have a breaking strength of at least 7 grams. The fibre-to-fibre bonds have a strength greater than 0.1 gram and a mean strength of at least 0.9 gram but less than the breaking strength of the matrix fibres but with the bond strength distributed to have a variance of at least 4. The number of bonds is such that the product of the number of bonds per cubic centimetre and the mean bond strength is greater than 5 x 104 g/cm3 and this product divided by the breaking strength of the matrix fibres is less than 9 x 103 per cm3. In a preferred embodiment, the matrix fibres are of highly oriented isotactic polypropylene, polypropylene fibres of lower orientation ("binder" fibres) are also present, and self-bonds exist between matrix fibres, between matrix fibres and binder fibres and beween binder fibres. The matrix and binder fibres may be separate fibres or zones of higher and lower orientation along single filaments. In other embodiments, the fibres are bonded by a combination of two or more resinous binders of different adhesive properties, or by a single resinous binder with varying sizes of bond sites. The binder may be applied from solution or dispersion, as a granular or powdery material or as binder fibres, and may be activated by heat. Other filaments referred to are polyamides, polyethylene terephthalate and polyethylene. The bonded sheet may be treated with a polar lubricant that is inert to the fibres, wets them and remains substantially on the fibre surface, e.g. a polysiloxane, 2-ethylhexyl silicate, 2-ethylhexyl sebacate, dioctyl sebacate, 2-ethylhexyl acetylcitrate, refined coconut oil, potassium oleate, potassium n-octyl phosphates, diethanolamine salts of alkyl hydrogen phosphates and mixed n-octyl beta-hydroxyethyl esters of phosphoric acid. The lubricant can be applied by spraying, padding or roll-coating from an aqueous dispersion, solution in an organic medium, or without diluent. The lubricated sheet may be tufted with conventional carpet yarns and the pile yarns locked in place with a latex adhesive to form a tufted carpets. A secondary backing can be applied and stuck with the same adhesive. Other uses for the unlubricated sheet are as a shoe liner, a coating substrate or for fibre-reinforced film.
