Abstract

A method of making a non-woven fabric comprises the steps of forming a fibre web, needling the web, compacting the web by applying pressure to both sides, saturating the web in a liquid bath, and kneeding and consolidating the web by advancing it under tension, and subjecting it to mechanical compressive shrinkage. The web may be formed by cross-laying carded or air-laid webs and may or may not incorporate a woven scrim. The compaction of the web is preferably effected on a calender, and the mechanical compressive shrinkage is effected by passing the web through water or steam and laying it on an endless blanket as the blanket passes over a roller; the web and blanket are then passed round an adjoining steam heated roller, the web being in contact with the roller. The blanket is preferably a pile fabric, the web being in contact with the pile surface. The web is preferably saturated by passage through a heated water bath; the saturation being followed by mangling between a steel roll and a resilient, e.g. rubber, roll, and drying by passsage over heated polished surfaced cans. In a preferred embodiment, the web is formed, needled, compressively shrunk, calendered, compressively shrunk a second time, saturated, and compressively shrunk a third time. The woven scrim may be replaced by a plastic film. The web may be formed of such fibres as cotton, wool, rayon, polyolefines, polyesters polyamides and acrylics. The fibres preferably have a length between 1 1/2 and 2 inches, denier between 1 1/2 and 3, the needling being to a density between 1000 and 5000 punches per square inch, to shorten the fibres to between 3/8 and 3/4 inch, at least 40% being shorter than 1/4 inch and at least 15% shorter than 1/4 inch. The density of the web after calendering is preferably between 0.3 and 0.4 gm/cc.
