Abstract

Bonded granular material is prepared by mixing 6-50% by weight of particles of aluminium, or an alloy containing a major proportion of Al, which can pass through an 80-mesh screen (U.S. Sieve series), with at least 0.02% (on the weight of the Al) of fluxing agent and alumina particles (at least 50% by weight of which pass through a 4 mesh screen and are retained on a 100 mesh screen), shaping into a porous body of porosity at least 20% after removal of volatile materials, firing the body in an oxidizing atmosphere, e.g. air, oxygen or a mixture of oxygen and inert gas, at 650-1700 DEG C. for a time sufficient to oxidize at least 40% by weight of Al, the rate of heating being controlled so that the temperature of the body never exceeds the ambient temperature by more than 100 DEG C. The mixture to be shaped may also contain a bonding agent, e.g. ethyl alcohol, ethylene glycol, acetone solutions of carboxy-methyl cellulose, rubber, gum arabic, polyvinyl alcohol and natural glue, which burn off in the firing process. The fluxing agent may be oxides of the alkali metals, the alkaline earth metals, V, Cr, Mo, W, Cu, Ag, Zn, Sb, Bi and precursors of these oxides, i.e. acetates, benzoates, bisulphates, bisulphites, bromates, nitrates, silicates, sulphates, sulphites, or thiosulphites of the metals. The shaped refractory resulting from this process comprises 30-89% by weight of alumina particles bonded by a porous in situ oxidized crystalline phase of alpha-alumina, a compound of alumina with at least one other oxide, or a solid solution of an oxide in alumina or in said compound formed between an oxide and alumina, the bonding phase containing at least 72% Al2O3 by analysis.
