Abstract
A crystalline aluminosilicate zeolite having the crystal structure common to zeolites X and Y is prepared by forming a frit from an aqueous slurry of clay, alkali metal hydroxide and either silica or a precursor thereof by maintaining the slurry at a temperature of 230-1600 DEG F., the proportions of the reactants in the slurry being as follows:- Weight ratio total alkali metal oxide : water-free clay 0.95-7.4 : 1 Weight ratio silica/water-free clay 0.01-3.8 : 1, and digesting the frit in water at 180-220 DEG F., the mole ratio of water : alkali metal oxide being 35-180 : 1, until crystalline alumino-silicate is formed. The term "crystalline" is used to mean either wholly or partially crystalline. Preferably before digestion the frit is ground to \sT60 mesh and dispersed in water in proportion 3 : 1 parts respectively. The clay may be a raw uncalcined natural clay; the alkali metal hydroxide is preferably sodium, and silica is supplied as sand, quartz, colloidal silica, silica gel, siliceous earth, alkali metal silicate or ethyl orthosilicate. To obtain a catalyst material suitable, for example, for cracking hydrocarbons, the alkali metal ions may be exchanged up to 97% by alkaline earth metals, rare earth or transition metals, silver, magnesium ammonium or hydrogen; alternatively, providing the stipulated alkali metal oxide to clay ratio is maintained, at least one of the ions may be included in the initial slurry. The base-exchanged material is used per se as a catalyst or suspended in a matrix of, for example, a clay or a cogel of silica (55-100% weight) and alumina and/or zirconia, the catalyst being air-dried and calcined before use.
