Abstract

Die Erfindung betrifft ein Verfahren zur Direktreduktion von Eisenerz zu Eisenschwamm, wobei das Eisenerz eine Reduktionszone (11) zum Reduzieren des Eisenerzes zu Eisenschwamm durchläuft, wobei das Eisenerz in der Reduktionzone (11) von einem Reduktionsgas durchströmt wird, wobei das in die Reduktionszone (11) eingeschleuste Reduktionsgas (11.1) mindestens eine Verbindung aus Kohlenstoff und Wasserstoff und/oder mindestens eine Verbindung aus Kohlenstoff und Sauerstoff und/oder Wasserstoff umfasst, wobei das aus der Reduktionszone (11) ausgeschleuste Prozessgas (11.2) Wasserstoff sowie mindestens eine Verbindung aus Kohlenstoff und Sauerstoff und/oder mindestens eine wasserstoffhaltige Verbindung und unvermeidbare Verunreinigungen umfasst, wobei das Prozessgas (11.2) mindestens einem ersten Prozessschritt zugeführt wird, in welchem mindestens eine Verbindung des Prozessgases (11.2) und/oder zumindest Teile der unvermeidbaren Verunreinigungen abgeschieden und/oder abgetrennt wird. Erfindungsgemäß wird das Prozessgas (11.2) nach dem ersten Prozessschritt derart verarbeitetet, dass Wasserstoff als Nebenprodukt gewonnen wird, welcher entweder a) vollständig der Reduktionzone (11) zugeführt wird, b) zum Teil der Reduktionzone (11) und der restliche Teil gespeichert oder einer ex situ Verwendung bereitgestellt wird oder c) vollständig gespeichert oder einer ex situ Verwendung bereitgestellt wird.

Verfahren zur Direktreduktion von Eisenerz
Die Erfindung betrifft ein Verfahren zur Direktreduktion von Eisenerz zu Eisenschwamm.
Beim Direktreduktionsverfahren findet eine Feststoffreaktion statt, bei der Sauerstoff aus dem Eisenerz entfernt wird. Hierzu werden vergaste Kohle und/oder Erdgas bzw. kohlenwasserstoff haltige Verbindungen sowie Mischungen aus den genannten Kombinationen insbesondere mit Wasserstoff und/oder Verbindungen aus Kohlenstoff und Sauerstoff als Reduktiongas verwen det. Der Trend in letzter Zeit geht dahin, dass häufiger auch Wasserstoff als Reduktionsgas vor geschlagen wird. Die Reaktion findet unterhalb des Schmelzpunktes des Eisenerzes im festen Zustand statt, sodass insbesondere die innere Form im Weitesten Sinne unverändert bleibt. Bei der Reduktion des Eisenerzes hin zum metallischen Produkt wird im Grunde nur der im Erz be findliche Sauerstoff entfernt. Da es bei der Entfernung von Sauerstoff zu einer Gewichtsreduk tion von etwa 1/4 bis 1/3 kommt, ergibt sich eine wabenförmige Mikrostruktur des Reaktions produktes (festes poröses Eisen mit vielen luftgefüllten Zwischenräumen). Daher wird das di rektreduzierte Eisen („direct reduced iron“) häufig auch als Eisenschwamm („sponge iron“) be zeichnet. Klassisch wird beim Direktreduktionsverfahren ein Schachtofen als Reaktor mit einer Reduktionszone verwendet, durch welche das Eisenerz entgegen dem Reduktionsgas durch läuft. Bei einer speziellen Variante des Verfahrens ist die Reduktionszone oberhalb einer Kühl zone im Schachtofen angeordnet, wobei die Kühlzone mit einem Kühlgas durchströmt wird. Das Eisenerz durchläuft dann den Schachtofen in vertikaler Richtung von oben nach unten. Derar tige Schachtöfen ermöglichen eine gute Durchströmung des Eisenerzes mit Kühlgas und Re duktionsgas aufgrund des zugrundeliegenden Kamineffektes. Insbesondere durchströmt das Reduktionsgas die Reduktionszone entgegen einer Bewegungsrichtung des Eisenerzes. Ent sprechend durchströmt das Kühlgas die Kühlzone ebenfalls entgegen einer Bewegungsrich tung des erzeugten Eisenschwamms. Sowohl in der Kühlzone als auch in der Reduktionszone wird demnach das Gegenstromverfahren eingesetzt, um eine effiziente Reaktion zwischen den Gasen und den Feststoffen zu erreichen.
Als Reduktionsgas kann insbesondere CO oder H2 oder ein Mischgas verwendet werden, dass CO und H2 umfasst. Die Reduktionsreaktionen sind dabei wie folgt („( )“ meint Festkörper; ge schweifte Klammern {} zeigen gasförmige Stoffe an):

Das Reduktionsgas wird üblicherweise aus fossilen Kohlenwasserstoffen (z.B. Erdgas und/oder Kohlegas) erzeugt. Beispielhaft werden im Folgenden die Reaktion für Methan (als Flauptbe- standteil von Erdgas aber auch Biogas) als Ausgangsgas erläutert. Andere Kohlenwasserstof fe sind ebenfalls als Ausgangsgas möglich. Das Reduktionsgas wird in einem Gasreformer aus Methan, C02 und Wasserdampf erzeugt (MIDREX®-Verfahren).

Es ergibt sich ein Gaskreislauf, bei dem das verbrauchte Methan durch neues Methan mit dem gereinigten Prozessgas des Schachtofens vor dem Gasreformer gemischt wird. Das Prozess gas des Schachtofens enthält C02 und Wasserdampf als Produkte der Reduktionsreaktion. Mit hilfe einer katalytischen Reaktion im Gasreformer wird aus Methan, C02 und Wasserdampf das Reduktionsgas Pl2 und CO erzeugt. Dieses Reduktionsgasgemisch wird dem Schachtofen zuge führt, wo es gemäß den obigen Reaktionsgleichungen das Eisenerz reduziert. Als wesentliche Reaktionsprodukte entstehen C02, Wasserdampf und Eisenschwamm. C02 und Wasserdampf und unverbrauchten Reduktionsgas werden mit Methan gemischt und wieder dem Gasreformer zugeführt.
Die Erzeugung von Eisenschwamm umfasst im Wesentlichen zwei grundlegende Schritte. Als erster Schritt wird die Reduktion des Eisenerzes zu Eisenschwamm in einer Reduktionszone mit einem geeigneten heißen Reduktionsgas durchgeführt. Typischerweise umfasst ein Redukti onsgas im Wesentlichen Verbindungen aus Kohlenstoff und Wasserstoff (beispielsweise CH4), Verbindungen aus Kohlenstoff und Sauerstoff (beispielsweise CO) und/oder Wasserstoff (Pl2) bei Temperaturen im Bereich von 700 °C bis 1100 °C. In einem zweiten Schritt wird der er zeugte Eisenschwamm in einer Kühlzone mittels eines Kühlgases auf Temperaturen herunter gekühlt, die typischerweise unterhalb von 100 °C liegen.
Entsprechende Verfahren sind aus der Praxis bekannt und beispielsweise in der DD 153 701 A5 und EP 2 459 755 Bl beschrieben. In der DD 153 701 A5 ist offenbart, dass das am obe- 3 ren Ende eines Reaktors in Form eines Schachtofens abgezogene Prozessgas gekühlt und ge waschen (vom Staub befreit) und in Gegenwart eines Katalysators zur Bildung eines heißen re formierten Reduktionsgases erhitzt, anschließend mit einem heißen schwefelhaltigen Prozess gas, wie z. B Kohlegas oder Erdgas gemischt und das so erhaltene Reduktionsgemisch in den Reaktor wieder zugeführt wird. In der EP 2 459 755 Bl ist beschrieben, dass das am oberen Ende des Reaktors abgezogene Prozessgas, Wasserstoff, Kohlenmonoxid, Kohlendioxid, Me than und Wasser umfasst. Das abgezogene Prozessgas wird gereinigt und in einer Gaskühlein heit gekühlt, wodurch Wasser kondensiert und aus dem Prozessgas entfernt wird. Des Weite ren wird das gereinigte und gekühlte Prozessgas in einer selektiven Kohlendioxid-Entfernungs einheit unter Herstellung eines Stroms von fast reinem Kohlendioxid, das kontrollierbar entfernt werden kann, behandelt, wodurch ein angereichertes Reduktionsgas, das hauptsächlich Was serstoff, Kohlenmonoxid und Methan umfasst, hergestellt wird. Ein erster Teil des angereicher ten Reduktionsgases wird in den Reaktor zurückgeführt, nachdem es in einem Reduktionsga serwärmer erwärmt worden ist. Ein zweiter Teil des angereicherten Reduktionsgases wird in ei ner Gastrennungseinheit derart behandelt, das ein erster Gas-Strom, welcher eine höhere Kon zentration an Wasserstoff aufweist, und ein zweiter Gas-Strom, welcher eine höhere Konzentra tion Kohlenmonoxid und Methan aufweist, erzeugt wird, wobei der erste Gas-Strom als Brenn stoff in dem Reduktionsgaserwärmer verwendet wird und der zweite Gas-Strom in den Reaktor zurückgeführt wird. Durch die Verbrennung des wasserstoffhaltigen ersten Gas-Stroms in dem Reduktionsgaserwärmer anstelle von kohlenstoffhaltigen Brennstoffen wird die Kohlendioxide missionen in die Atmosphäre reduziert.
Aufgabe der vorliegenden Erfindung ist es, diese Verfahren derart weiterzuentwickeln, dass Ne benprodukte erzeugt werden können, welche u. a. in anderen Anwendungsfeldern verwendet werden können.
Diese Aufgabe wird gelöst durch ein Verfahren zur Direktreduktion von Eisenerz zu Eisen schwamm, wobei das Eisenerz eine Reduktionszone zum Reduzieren des Eisenerzes zu Eisen schwamm durchläuft, wobei das Eisenerz in der Reduktionzone von einem Reduktionsgas durchströmt wird, wobei das in die Reduktionszone eingeschleuste Reduktionsgas mindestens eine Verbindung aus Kohlenstoff und Wasserstoff und/oder mindestens eine Verbindung aus Kohlenstoff und Sauerstoff und/oder Wasserstoff umfasst, wobei das aus der Reduktionszone ausgeschleuste Prozessgas Wasserstoff sowie mindestens eine Verbindung aus Kohlenstoff und Sauerstoff und/oder mindestens eine wasserstoffhaltige Verbindung und unvermeidbare Verunreinigungen umfasst, wobei das Prozessgas mindestens einem ersten Prozessschritt zu- 4 geführt wird, in welchem mindestens eine Verbindung des Prozessgases und/oder zumindest Teile der unvermeidbaren Verunreinigungen abgeschieden und/oder abgetrennt wird, wobei er findungsgemäß das Prozessgas nach dem ersten Prozessschritt derart (weiter) verarbeitetet wird, dass Wasserstoff als Nebenprodukt gewonnen wird, welcher entweder a) vollständig der Reduktionzone zugeführt wird, b) zum Teil der Reduktionzone und der restliche Teil gespeichert oder einer ex situ Verwendung bereitgestellt wird oder c) vollständig gespeichert oder einer ex situ Verwendung bereitgestellt wird.
Über das Direktreduktionsverfahren zur Erzeugung von Eisenschwamm aus Eisenerz wird erfin dungsgemäß über geeignete Mittel und Verfahren Wasserstoff (H2) als Nebenprodukt erzeugt werden. Anders als im Stand der Technik bekannt, wird der Wasserstoff nicht als Mischung mit anderen Komponenten des gereinigten Prozessgases, wie zum Beispiel CO, einem Ausgangs gas (Frischgas) beigemengt, welches dann als Reduktionsgas vor dem Einschleusen in die Re duktionszone zunächst in einem Reduktionsgaserwärmer auf entsprechende Temperatur er wärmtwird, oder alternativ als Brenngas und/oder Zusatzgas dem Brenngas zum Befeuern des Reduktionsgaserwärmers zur Verfügung gestellt.
Unvermeidbare Verunreinigungen im ausgeschleusten Prozessgas können, falls vorhanden, neben Schwefel oder schwefelhaltigen Verbindungen, Stickstoff, Stickstoffoxide, auch Stäube in Form von Eisen und/oder Eisenoxide, insbesondere auch sonstige natürliche Erzbestandtei le enthalten sein. Insbesondere sind unter unvermeidbaren Verunreinigungen prozessbedingte Reaktionsprodukte zu verstehen, welche nicht der Verbindung aus Kohlenstoff und Sauerstoff (CO, C02), Wasserstoff (H2) und Wasserdampf (H20) zugeordnet werden können.
Unter einer ex situ Verwendung ist eine Verwendung des aus dem Prozessgas gewonnen Was serstoffs außerhalb des Bereichs des Direktreduktionsprozesses zu verstehen, d. h. eine mög liche Anwendung in vielen anderweitigen Bereichen und eben keine Rückführung in den Direkt reduktionsprozess (in situ).
Im ersten Prozessschritt, in welchem mindestens eine Verbindung oder Komponente aus dem Prozessgas abgetrennt und/oder abgeschieden wird, kann beispielsweise Wasser in flüssiger Form in einem Wäscher, welches das ausgeschleuste Prozessgas als erste Einheit durchströmt, als Reaktionsprodukt abgeschieden werden. Alternativ kann im ersten Prozessschritt zumindest ein Teil der unvermeidbaren Verunreinigungen in Form von Stäuben aus dem ausgeschleusten Prozessgas in einer Prozessgasreinigungseinheit abgetrennt werden. Enthält das eingeschleuste Reduktionsgas mindestens eine Verbindung aus Kohlenstoff und Wasserstoff, insbesondere Methan, findet insbesondere eine Methanpyrolyse in der Redukti onszone mit dem Eisenerz statt, bei der Wasserstoff aus dem Methanmolekül freigesetzt wird. Der im Methan enthaltene Kohlenstoff bleibt zum einen im erzeugten Eisenschwamm in Form von abgeschiedenen Kohlenstoff, insbesondere als im Eisen gebundenes Zementit (Fe3C), zum anderen wird dieser als C02 aus dem Prozess abgeschieden. Ein Großteil des Wasserstoffs rea giert mit dem im Reaktor befindlichen Erz als Reduktionsmittel. Der nicht abreagierte Anteil des Wasserstoffs wird als Teil des Prozessgases ausgeschleust.
Der Wasserstoff kann bei Bedarf (Aspekt a)) vollständig in die Reduktionszone zurückgeführt werden, d. h., er wird dem Ausgangsgas, welches mindestens eine Verbindung aus Kohlen stoff und Wasserstoff, beispielsweise Methan (CH4), und/oder mindestens eine Verbindung aus Kohlenstoff und Sauerstoff, beispielsweise Kohlenmonoxid (CO), und/oder Wasserstoff (H2) umfasst, beigemengt, bevor dieses als Reduktionsgas einem Reduktionsgaserwärmer zuge führt, auf entsprechende Betriebstemperatur aufgewärmt und anschließend in die Reduktions zone eingeschleust wird. Der gewonnene Wasserstoff wird somit vollständig dem Reduktions prozess (in situ) zugeführt.
Gemäß einer Alternative (Aspekt b)) kann ein Teil des gewonnenen Wasserstoffs, wie bereits oben beschrieben, wieder in die Reduktionszone respektive dem Reduktionsprozess zugeführt und der restliche Teil entweder gespeichert oder einer ex situ Verwendung bereitgestellt wer den. Eine Speicherung kann in an sich bekannten Tanks/Behältern, Gasometer erfolgen und bis zur entsprechenden Verwendung gespeichert werden, um entweder dem Reduktionspro zess zugeführt zu werden oder anderweitig entweder über geeignete Transportbehälter per See, Schiene, Straße oder Pipeline an den entsprechenden Einsatzort transportiert zu werden. Die Bereitstellung der ex situ Verwendung kann per Leitung entweder in benachbarten Prozessen erfolgen oder beispielsweise in eine öffentliche Leitung gespeist werden, auf welche weitere Verbraucher Zugriff haben.
Gemäß einer weiteren Alternative (Aspekt c)) kann der Wasserstoff vollständig, wie oben be schrieben, gespeichert oder einer ex situ Verwendung, wie oben beschrieben, bereitgestellt werden. 6
Über das Verfahren zur Direktreduktion von Eisenerz zu Eisenschwamm wird erfindungsgemäß Wasserstoff (H2) als Nebenprodukt gewonnen. Dies ist ein alternatives Verfahren zum bereits etablierten Verfahren zur Wasserstoffgewinnung mittels Elektrolyse.
Zur Erhöhung des Anteils des Wasserstoffs im Prozessgas kann das Prozessgas durch eine Ein heit durchleitet werden, in welcher heißer Wasserdampf dem Prozessgas beigemengt wird und sich daraus Kohlenmonoxid (CO) in Kohlendioxid (C02) und Wasserstoff (H2) bilden kann, wel che als sogenannte Wassergas-Shift-Reaktion, welche leicht exotherm abläuft (DH = -41,2 kJ/mol), bekannt ist, mit der Formel:
C0 + H20 C02 + H2.
Das Prozessgas wird durch mindestens eine Einheit durchgeleitet, in welcher Verbindungen aus Kohlenstoff und Sauerstoff wie zum Beispiel Kohlenstoffdioxid (C02) abgeschieden wird, bei spielsweise durch eine C02-Abtrennung in Form einer Aminwäsche, Carbonatwäsche, diverse Membranabtrennungstechnologien oder Pressure Swing Absorption (PSA). Um die Klimabilanz weiter zu verbessern, kann das aus dem Prozessgas abgeschiedene Kohlenstoffdioxid (C02) beispielsweise in einer geeigneten Umgebung gespeichert werden, mittels CCS (Carbon Cap- ture and Storage) oder stofflich im Rahmen eines CCU (Carbon Capture and Utilization)-Verfah- rens genutzt werden. Des Weiteren kann das Kohlenstoffdioxid (C02) auch als Kühlgas oder Teil des Kühlgases in einer optionalen Kühlzone im Direktreduktionsprozess stofflich genutzt wer den.
Schwefel, welches insbesondere als Verunreinigung Bestandteil des Reduktionsgases (bei spielsweise Erdgas oder Kokereigas) sein kann, setzt sich im Eisenschwamm ab. Das Prozess gas kann optional, falls die ohnehin zu erwartenden niedrigen Schwefelgehalte im Prozessgas noch weiter gesenkt werden müssen, durch mindestens eine Einheit durchgeleitet, in welcher Schwefel oder schwefelhaltige Verbindungen (S02, S03, H2S und H2S04) abgetrennt werden können, beispielsweise durch bekannte nicht regenerative Verfahren in Form einer Kalkwäsche oder regenerativen Verfahren in Form des sogenannten Wellmann-Lord-Verfahrens.
Das Prozessgas wird durch mindestens eine Einheit durchgeleitet, beispielsweise durch einen Kondensator und entsprechend abgekühlt, so dass der im Prozessgas befindliche Wasser dampf kondensiert und somit vom Prozessgas abgetrennt wird. Durch das Kondensieren und Ableiten des Kondensats wird das Prozessgas „entfeuchtet“. Die Anordnung der einzelnen Einheiten respektive in welcher Reihenfolge das Prozessgas die se Einheiten durchläuft und somit welche Verbindungen oder Komponenten aus dem Prozess gas in welcher Reihenfolge abgetrennt und/oder abgeschieden werden, hängt von der Wirt schaftlichkeit ab und wie die chemische Zusammensetzung des Reduktionsgases ist. Insbeson dere hängt die Reihenfolge u. a. auch davon ab, welche Qualität das wasserstoffreiche Gas ha ben soll. Häufig ist in Industrieprozessen gar keine hohe Reinheit des Wasserstoffs zwingend notwendig, beispielsweise weil keine Katalysatoren geschädigt werden oder auch weil keine ho hen Drücke in der weiteren Verwendung erforderlich sind.
Auch sind die Verfahren in Verbindung mit den entsprechenden Einheiten zur Abtrennung und/oder Abscheidung von einzelnen Elementen, Verbindungen oder Komponenten aus dem ausgeschleusten Prozessgas Stand der Technik und somit der Fachwelt bekannt, so dass im Einzelnen nicht jedes Verfahren explizit erläutert werden muss.
Bevorzugt durchläuft das Prozessgas in einem ersten Prozessschritt eine Einheit zur „Entstau bung“ und somit einem Abtrennen des zumindest einen Teils der unvermeidbaren feststoffar tigen Verunreinigungen. In einem weiteren Prozessschritt wird das Prozessgas direkt in einer Wassergas-Shift-Einheit aufgeshiftet, um eine hohe Wasserstoffausbeute zu erreichen. In die sem Zustand kann es zu hohen Zirkulationsraten kommen, was beispielsweise zu geringen Schwefelgehalten im Prozessgas führen kann. Anschließend wird in einem weiteren Prozess Wasserdampf und Kohlendioxid sowie gegebenenfalls weitere Begleitelemente wie Kohlenmon oxid oder Stickstoff abgeschieden.
Je nach Verfahrensweise und Gewinnung des Wasserstoffs kann der restliche Teil des Prozess gases, welches wenig bis keinen elementaren Wasserstoff enthält, dem Reduktionsverfahren wieder zugeführt werden, insbesondere als Brenngas oder als Zusatzgas zum Brenngas zum Befeuern des Reduktionsgaserwärmers.
Gemäß einer Ausgestaltung des Verfahrens wird das Reduktionsgas in einem Reduktionsga serwärmer auf eine Temperatur von mindestens 700 °C bis höchstens 1100°C erwärmt, so dass sich insbesondere nach anschließender Zugabe von Sauerstoff durch eine Teilverbren nung die Reduktionsgastemperatur in der Reduktionszone auf ein Temperaturprofil zwischen 900 °C und 1400 °C einstellt. 8
Insbesondere werden als Ausgangsgas mindestens eine Verbindung aus Kohlenstoff und Was serstoff als Hauptbestandteil bereitgestellt, vorzugsweise Methan (CH4). Vorzugsweise kommt die Betriebsweise gemäß Aspekt c) zum Einsatz, wodurch dann die Komponente(n) des Re duktionsgases im Wesentlichen der/denen des Ausgangsgases entspricht. Besonders bevor zugt umfasst das Reduktionsgas mindestens eine Verbindung aus Kohlenstoff und Wasserstoff und optional Wasserstoff mit einem Anteil von bis zu 30 Vol.-%. Je nach Wasserstoffanteil, kön nen Kohlenwasserstoff-Verbindungen um den entsprechenden Anteil als Ausgangsgas ersetzt werden, wodurch entsprechende Bereitstellungskosten des Ausgangsgases gesenkt werden können.
Falls eine Beimischung von Wasserstoff gemäß Aspekte a) oder b) erfolgt, kann diese entspre chend der Beimischung den entsprechenden Anteil in der mindestens einen Verbindung aus Kohlenstoff und Wasserstoff reduzieren, so dass das Reduktionsgas Wasserstoff mit einem An teil von bis zu 30 Vol.-% und der Rest mindestens eine Verbindung aus Kohlenstoff umfasst. Erfolgt keine Beimischung, siehe Aspekte), entspricht das Reduktionsgas im Wesentlichen dem bereitgestellten Ausgangsgas. Mit dem Kohlenstoff aus der mindestens einen Verbindung aus Kohlenstoff und Wasserstoff im Reduktionsgas kann das Eisenerz in der Reduktionszone „auf gekohlt“ werden, indem das Reduktionsgas in der Reduktionszone das Eisenerz durchströmt, sodass sich Kohlenstoff auf dem Eisenerz ablagert. Der abgelagerte Kohlenstoff verbindet sich dann mit dem Eisen des Eisenerzes zu Zementit (Fe3C). Die Reaktionsgleichung für diesen Me chanismus ist: 3 Fe + C -> Fe3C.
Die Verwendung von Wasserstoff, guasi zu 100 %, anstelle von beispielsweise Kohlenwasser stoffen würde dazu führen, dass der Kohlenstoffgehalt des erzeugten Eisenschwamms in der Regel besonders niedrig wäre, da in der Reduktionszone keine Nebenreaktion mit Kohlenwas serstoffen auftreten können, die Kohlenstoff im Eisenschwamm ablagern würden, so dass nach der Reduktionzone ein Kohlenstoffgehalt im Eisenschwamm kleiner als 0,25 Gew.-% vorliegen dürfte. Um einen gewissen Kohlenstoffgehalt im Eisenschwamm nach der Reduktion einstellen zu können, kann auch eine Mischung aus Wasserstoff bis zu 30 Vol.-% und mindestens einer Verbindung aus Kohlenstoff und Wasserstoff und/oder mindestens einer Verbindung aus Koh lenstoff und Sauerstoff im Reduktionsgas berücksichtigt werden.
Ist ein Heißeinsatz des aus der Reduktionszone kommenden Eisenschwamms mit einer Tem peratur zwischen 500 und 800 °C nicht möglich, durchläuft der Eisenschwamm gemäß einer Ausgestaltung des Verfahrens eine Kühlzone. Somit sieht das Verfahren vor, dass das Eisen- 9 erz nacheinander eine Reduktionszone zum Reduzieren des Eisenerzes zu Eisenschwamm und eine Kühlzone zum Kühlen des Eisenschwamms durchläuft. In der Kühlzone wird der Eisen schwamm von einem Kühlgas durchströmt. Das Kühlgas dient zum Kühlen des Eisen schwamms auf eine zum Weitertransport geeigneten Temperatur beispielsweise unterhalb von 100 °C und kann zudem in Abhängigkeit der Zusammensetzung des Kühlgases auch ein (wei teres) „Aufkohlen“ des Eisenschwamms bewirken, insbesondere wenn kohlenstoffhaltige Ver bindungen zum Einsatz kommen, vorzugsweise Kohlenstoffdioxid (C02), welches bevorzugt aus dem ausgeschleusten Prozessgas aus der Reduktionszone abgetrennt werden kann und nicht beispielsweise CCS oder CCU zugeführt wird. In der Kühlzone findet am Beispiel von Kohlen stoffdioxid und Wasserstoff die sogenannte Bosch-Reaktion statt.
C02 +2 H2 -> C +2 H20
Kohlendioxid kann bei dem „Aufkohlen“ des Eisenschwamms unter den dort vorherrschenden Bedingungen verbraucht werden. In der Kühlzone und durch das Kühlgas, welches zumindest eine kohlenstoffhaltige Verbindung umfasst, kann der Kohlenstoffgehalt des Eisenschwamms nach dem Kühlen respektive nach der Kühlzone größer als 0,5 Gew.-%, insbesondere größer 1,0 Gew.-%, vorzugsweise größer 2,0 Gew.-% eingestellt werden. Weiterhin kann der Kohlen stoffgehalt des Eisenschwamms nach der Kühlzone kleiner als 4,5 Gew.-%, insbesondere klei ner als 4,0 Gew.-%, vorzugsweise kleiner 3,5 Gew.-% eingestellt werden, was den Vorteil hat, dass der Eisenschwamm den bekannten Weiterverarbeitungsprozessen zugeführt werden kann, ohne dass eine Anpassung der Weiterverarbeitungsprozesse erforderlich ist. Insbeson dere kann der Eisenschwamm beispielsweise im Linz-Donawitz-Konverter (auch als „Basic Oxy- gen Furnace“ bezeichnet) weiterverarbeitet werden. Zudem kann der Schmelzpunkt des Eisen schwamms durch eine Erhöhung des Kohlenstoffgehalt erniedrigt werden. Dadurch kann auch der Energiebedarf beim Einschmelzen im Lichtbogenofen (auch als „Electric Are Furnace“ be zeichnet) reduziert werden.
So kann gemäß einer Variante des Verfahrens die Reduktionszone oberhalb der Kühlzone in ei nem Schachtofen angeordnet sein. Das Eisenerz durchläuft dann den Schachtofen in vertikaler Richtung von oben nach unten. Derartige Schachtöfen ermöglichen eine gute Durchströmung des Eisenerzes mit Reduktionsgas und Kühlgas aufgrund des zugrundeliegenden Kamineffek tes. Insbesondere durchströmt das Reduktionsgas die Reduktionszone entgegen einer Bewe gungsrichtung des Eisenerzes. Entsprechend durchströmt das Kühlgas die Kühlzone ebenfalls entgegen einer Bewegungsrichtung des erzeugten Eisenschwamms. Sowohl in der Reduktions- 10 zone als auch in der Kühlzone wird demnach das Gegenstromverfahren eingesetzt, um eine effi ziente Reaktion zwischen den Gasen und den Feststoffen zu erreichen.
Gemäß einer alternativen Variante des Verfahrens umfassen die Reduktionszone und/oder die Kühlzone einen oder mehrere Wirbelschichtreaktoren. In einem Wirbelschichtreaktor wird eine feinkörnige Feststoffaufschüttung durch das kontinuierlich über einen Gasverteiler von unten einströmende Gas aufgewirbelt. Dies ermöglicht gleichfalls eine effiziente Reaktion zwischen den Gasen und den Feststoffen.
Näher erläutert wird die Erfindung anhand der folgenden Ausführungsbeispiele in Verbindung mit Figur 1. Dabei zeigt Figur 1 ein Beispiel eines erfindungsgemäßen Verfahrens an einer sche matischen Darstellung eines Schachtofens.
In Figur 1 wird die Erfindung am Beispiel eines Schachtofens (10) erläutert. Eisenerz (1) wird am oberen Ende des Schachtofens (10) eingebracht. Am unteren Ende des Schachtofens (10) wird der erzeugte Eisenschwamm (2) entnommen. Im Schachtofen (10) ist eine Reduktionszo ne (11) und optional eine Kühlzone (12) angeordnet. Die Reduktionszone (11) ist dabei ober halb der optionalen Kühlzone (12) angeordnet. Die Kühlzone (12) ist nicht zwingend erforder lich, wenn ein Fleißeinsatz des unmittelbar die Reduktionszone (11) verlassenden heißen Eisen schwamms möglich ist respektive das in die Reduktionszone (11) eingeschleuste Reduktions gas (11.1) mindestens eine kohlenstoffhaltige Verbindung umfasst, welche durch Reaktion in der Reduktionszone (11) nicht nur das Eisenerz reduziert sondern gleichzeitig auch ausreichend „aufkohlen“ kann. Das Reduktionsgas (11.1) durchströmt das Eisenerz in der Reduktionszone (11) im Gegenstromprinzip, somit entgegen einer Bewegungsrichtung des Eisenerzes. Das Re duktionsgas (11.1) wird vor dem Einschleusen durch einen Reduktionsgaserwärmer (20) durch geleitet und auf eine Temperatur von bis zu 1100 °C erwärmt, mindestens jedoch 700 °C. Das Reduktionsgas (11) umfasst mindestens eine Verbindung aus Kohlenstoff und Wasserstoff und/oder mindestens eine Verbindung aus Kohlenstoff und Sauerstoff und/oder Wasserstoff. Im Falle, dass das Reduktionsgas (11.1) elementaren Wasserstoff (Fl2) enthalten sollte, ist ent weder im Ausgangsgas, welches bereitgestellt wird, ein entsprechender Anteil enthalten und/oder wird durch den Aspekt a) oder b) der Erfindung aus dem aus dem Prozessgas (11.2) gewonnenen Wasserstoff (H2) in der Rückführung beigemischt, so dass letztendlich der voll ständig gewonnene Wasserstoff (Aspekt a)) oder nur ein Teil davon (Aspekt b)) der Reduktions zone (11) zugeführt wird. Bevorzugt wird mit Methan (CH4), beispielsweise Erdgas, als Haupt bestandteil als Ausgangsgas bereitgestellt. Weiter bevorzugt wird der Aspekt c) der Erfindung 11 durchgeführt und es erfolgt keine Beimischung mit Wasserstoff (H2), welcher aus dem ausge schleusten Prozessgas (11.2) gewonnen wird.
In der Reduktionszone (11) erfolgt die Reduktion des Eisenerzes zu Eisenschwamm. Aufgrund der mindestens einen Verbindung aus Kohlenstoff und Wasserstoff und/oder der mindestens einen Verbindung aus Kohlenstoff und Sauerstoff im Reduktionsgas (11.1) verlässt der Eisen schwamm die Reduktionszone (11) mit einem Kohlenstoffgehalt von mehr als 0,75 Gew.-%.
Unverbrauchtes Reduktionsgas (11.1) wird zusammen mit etwaigen gasförmigen Reaktions produkten als Prozessgas (11.2) aus der Reduktionszone (11) ausgeschleust. Das aus der Re duktionszone (11) ausgeschleuste Prozessgas (11.2) umfasst Wasserstoff (H2) sowie mindes tens eine Verbindung aus Kohlenstoff und Sauerstoff (CO, C02) und/oder mindestens eine was serstoffhaltige Verbindung (H20) und unvermeidbare Verunreinigungen. Das Prozessgas (11.2) wird mindestens einem ersten Prozessschritt zugeführt, in welchem mindestens eine Verbin dung des Prozessgases (11.2) und/oder zumindest Teile der unvermeidbaren Verunreinigun gen abgeschieden und/oder abgetrennt wird. In Figur 1 ist mit (30) eine Einheit zur Prozessgas reinigung und Entstaubung symbolisch gezeigt, in welcher zumindest ein Teil der unvermeid baren Verunreinigungen aus dem ausgeschleusten Prozessgas (11.2) abgetrennt werden. In einem weiteren Prozessschritt wird die Wasserstoffausbeute durch eine Wassergas-Shift-Reak- tion in einem entsprechenden Reaktor (50) verbessert, in welchem heißer Wasserdampf zuge führt wird und das im Prozessgas vorhandene Kohlenstoffmonoxid (CO) in Kohlenstoffdioxid (C02) und Wasserstoff (H2) umwandelt. In einem weiteren Prozess wird das Prozessgas (11.2) durch eine Einheit (60) durchgeleitet, beispielsweise durch einen Kondensator und entspre chend abgekühlt, so dass der im Prozessgas (11.2) befindliche Wasserdampf (H20) konden siert und somit vom Prozessgas (11.2) abgetrennt wird. Durch das Kondensieren und Ableiten des Kondensats wird das Prozessgas (11.2) „entfeuchtet“. Anschließend wird in einem weite ren Prozess Kohlendioxid (C02) abgeschieden, beispielsweise in einer Amin-Wäsche (70) oder einer PSA. Alternativ kann das Kohlenstoffdioxid (C02) auch als Kühlgas (12.1) oder Teil des Kühlgases (12.1) in einer optionalen Kühlzone (12) eingesetzt werden.
Der aus dem Prozessgas (11.2) erfindungsgemäß gewonnene Wasserstoff (H2) kann vollstän dig mit einem Ausgangsgas zu einem Reduktionsgas (11.1) gemischt und somit der Redukti onszone zugeführt werden (Aspekt a)). Als Alternative kann nur ein Teil des gewonnenen Was serstoffs (H2) mit einem Ausgangsgas zu einem Reduktionsgas (11.1) gemischt und somit der Reduktionszone zugeführt werden und der restliche Teil des gewonnenen Wasserstoffs (H2) 12 kann entweder gespeichert oder einer ex situ Verwendung bereitgestellt werden (Aspekt b). Als weitere und besonders bevorzugte Alternative kann der gewonnene Wasserstoff (H2) vollstän dig gespeichert oder einer ex situ Verwendung bereitgestellt werden (Aspekt c)). Die Speiche rung und ex situ Verwendung sind hier nicht dargestellt.
Nach dem Verlassen der Reduktionszone (11) tritt der Eisenschwamm in die optionale Kühlzo ne (12) ein. Dabei hat der Eisenschwamm eine Temperatur im Bereich von 500 bis 800 °C. Auch in der Kühlzone (12) wird der Eisenschwamm mit Kühlgas (12.1) entgegen der Bewe gungsrichtung des Eisenschwammes durchströmt. Unverbrauchtes Kühlgas tritt zusammen mit etwaigen gasförmigen Reaktionsprodukten als Prozessgas (12.2) wieder aus. Selbstverständ lich kann auch ein gewisser Anteil des Kühlgases (12.1) in die Reduktionszone (11) eintreten. Ebenso kann ein gewisser Anteil des Reduktionsgases (11.1) in die Kühlzone (12) eintreten. Am Übergang zwischen Reduktionszone (11) und Kühlzone (12) kann es also zu Mischungen von Kühlgas (12.1) und Reduktionsgas (11.1) kommen. Das Kühlgas (12.1) umfasst insbesondere eine kohlenstoffhaltige Verbindung, vorzugsweise Kohlenstoffdioxid (C02). Wasserstoff (H2) kann bei Bedarf dem Kühlgas (12.1) beigemengt werden, wodurch in der Kühlzone (12) das Kühlgas (12.1) die Bosch-Reaktion unter Anwesenheit des heißen Eisenschwamms als Kataly sator durchläuft. Wasserstoff (H2) und Kohlendioxid (C02) im Kühlgas reagieren somit gemäß der Bosch-Reaktion
C02 +2 H2 -> C +2 H20 zu Wasserdampf (H20) und Kohlenstoff (C), wobei sich der Kohlenstoff auf dem als Katalysator dienenden Eisenschwamm ablagert. Der Wasserdampf mit anderen gasförmigen Reaktions produkten wird als Prozessgas (12.2) aus der Kühlzone (12) des Schachtofens (10) ausge schleust. Der abgelagerte Kohlenstoff diffundiert anschließend ins Innere des Eisenschwamms und bildet Zementit (Fe3C). Durch diesen Effekt erhöht sich der Kohlenstoffgehalt des Eisen schwamms auf 0,5 Gew.-% bis zu 4,5%. Der so aufgekohlte und gekühlte Eisenschwamm kann im unteren Bereich des Schachtofens (10) entnommen werden und auf bekannte Weise der Stahlerzeugung zur Weiterverarbeitung zugeführt werden.
Alternativ und hier nicht dargestellt kann die Erfindung auch in einer Kaskade von Wirbelschicht reaktoren durchgeführt werden. Dabei bildet mindestens ein, insbesondere zwei Wirbelschicht reaktoren eine Reduktionszone und je nach Gegebenheit und wenn kein Heißeinsatz möglich sein sollte, kann mindestens ein weiterer Wirbelschichtreaktor in der Kaskade als Kühlzone ver- 13 wendet werden. So würde das Eisenerz den ersten respektive die mindestens zwei Wirbelstrom reaktoren sukzessive durchlaufen und dabei schrittweise in Eisenschwamm umwandeln. Im, falls erforderlich, letzten Wirbelschichtreaktor kann der Eisenschwamm mittel Kühlgas abge kühlt werden. Das Prinzip entspricht im Wesentlichen dem eines Schachtofens, jedoch auf meh- rere Wirbelschichtreaktoren anstelle eines Schachtes verteilt. Die Anzahl der Wirbelschichtreak toren kann je nach Bedarf zusammengeschaltet werden.

Claims

14 Patentansprüche
1. Verfahren zur Direktreduktion von Eisenerz zu Eisenschwamm, wobei das Eisenerz eine Reduktionszone (11) zum Reduzieren des Eisenerzes zu Eisenschwamm durchläuft, wo bei das Eisenerz in der Reduktionzone (11) von einem Reduktionsgas (11.1) durchströmt wird, wobei das in die Reduktionszone (11) eingeschleuste Reduktionsgas (11.1) min destens eine Verbindung aus Kohlenstoff und Wasserstoff und/oder mindestens eine Verbindung aus Kohlenstoff und Sauerstoff und/oder Wasserstoff umfasst, wobei das aus der Reduktionszone (11) ausgeschleuste Prozessgas (11.2) Wasserstoff sowie min destens eine Verbindung aus Kohlenstoff und Sauerstoff und/oder mindestens eine wasserstoffhaltige Verbindung und unvermeidbare Verunreinigungen umfasst, wobei das Prozessgas (11.2) mindestens einem ersten Prozessschritt zugeführt wird, in wel chem mindestens eine Verbindung des Prozessgases (11.2) und/oder zumindest Teile der unvermeidbaren Verunreinigungen abgeschieden und/oder abgetrennt wird, dadurch gekennzeichnet, dass das Prozessgas (11.2) nach dem ersten Prozessschritt derart verarbeitetet wird, dass Wasserstoff als Nebenprodukt gewonnen wird, welcher entweder a) vollständig der Reduktionzone (11) zugeführt wird, b) zum Teil der Reduktionzone (11) und der restliche Teil gespeichert oder einer ex si tu Verwendung bereitgestellt wird oder c) vollständig gespeichert oder einer ex situ Verwendung bereitgestellt wird.
2. Verfahren nach Anspruch 1, wobei das Reduktionsgas (11.1) auf eine Temperatur von mindestens 700 bis 1100 °C erwärmt wird.
3. Verfahren nach Anspruch 1 oder 2, wobei das Reduktionsgas (11.1) mindestens eine Verbindung aus Kohlenstoff und Wasserstoff und optional Wasserstoff mit einem Anteil von bis zu 30 Vol.-% umfasst.
4. Verfahren nach einem der Ansprüche 1 bis 3, wobei der Eisenschwamm eine der Re duktionszone (11) nachgelagerte Kühlzone (12) durchläuft, in welcher der Eisen schwamm mit Kühlgas (12.1) durchströmt wird. 15 Verfahren nach Anspruch 4, wobei das Kühlgas (12.1) mindestens eine kohlenstoffhalti ge Verbindung umfasst, welches ein Aufkohlen des Eisenschwamms bewirkt. Verfahren nach Anspruch 5, wobei der Kohlenstoffgehalt des gekühlten Eisen schwamms im Bereich 0,5 Gew.-% bis 4,5 Gew.-% liegt. Verfahren nach einem der Ansprüche 1 bis 6, wobei die Reduktionszone (11) oberhalb der Kühlzone (12) in einem Schachtofen (10) angeordnet ist und das Eisenerz den Schachtofen (10) in vertikaler Richtung durchläuft. Verfahren nach einem der Ansprüche 1 bis 6, wobei die Reduktionszone einen oder mehrere Wirbelschichtreaktoren umfasst und/oder die Kühlzone einen oder mehrere Wirbelschichtreaktoren umfasst.
