Abstract
Viele Kunststoffe weisen durch das Vorhandensein flüchtiger Komponenten ausgehend von den Syntheseprozessen und von der Formulierung mit Zusatzstoffen bei der Verarbeitung und bei der Anwendung einen Geruch auf, der bei ausgewählten Einsatzgebieten wie z.B. im Innenbereich von Fahrzeugen oder Räumen als unangenehm empfunden wird oder unerwünscht ist. Dies gilt insbesondere für Kunststoffrecyclate, die sowohl durch den Alterungsprozess als auch durch Verunreinigungen aus der ersten Anwendung wie z.B. als Verpackungsmaterial für Lebensmittel einen besonders hohen Anteil geruchsbildender Stoffe beinhalten oder bei der üblichen Verarbeitung durch thermische Prozesse gebildet werden können. Weitere Beispiele für geruchsbelastende Inhaltsstoffe von Kunststoffen sind Abbauprodukte von Formulierungsbestandteilen oder auch Füllstoffe oder Fasern aus Naturmaterialien. Um die Anwendungsmöglichkeiten von den beschriebenen geruchsbelasteten Kunststoffen und ihre Märkte zu erweitern besteht daher das Bestreben, Methoden zu entwickeln, die eine signifikante Verringerung des wahrnehmbaren Geruchs bewirken.
Description
Kompositbauteil
Viele Kunststoffe weisen durch das Vorhandensein flüchtiger Komponenten ausgehend von den Syntheseprozessen und von der Formulierung mit Zusatz- stoffen bei der Verarbeitung und bei der Anwendung einen Geruch auf, der bei ausgewählten Einsatzgebieten wie z.B. im Innenbereich von Fahrzeugen oder Räumen als unangenehm empfunden wird oder unerwünscht ist. Dies gilt ins- besondere für Kunststoffrecyclate, die sowohl durch den Alterungsprozess als auch durch Verunreinigungen aus der ersten Anwendung wie z.B. als Verpa-
ckungsmaterial für Lebensmittel einen besonders hohen Anteil geruchsbilden- der Stoffe beinhalten oder bei der üblichen Verarbeitung durch thermische Pro- zesse gebildet werden können. Weitere Beispiele für geruchsbelastende In- haltsstoffe von Kunststoffen sind Abbauprodukte von Formulierungsbestand- teilen oder auch Füllstoffe oder Fasern aus Naturmaterialien. Um die Anwen- dungsmöglichkeiten von den beschriebenen geruchsbelasteten Kunststoffen und ihre Märkte zu erweitern besteht daher das Bestreben, Methoden zu ent- wickeln, die eine signifikante Verringerung des wahrnehmbaren Geruchs be- wirken.
Grundsätzlich sind Methoden zur Geruchsreduzierung von Kunststoffen be- kannt, die sowohl verfahrenstechnische Maßnahmen als auch die Zugabe von geeigneten Additiven umfassen. Bekannte Verarbeitungsverfahren umfassen beispielsweise die Entfernung von flüchtigen Substanzen bei der Verarbeitung durch Vakuumentgasung und ggf. durch die Zugabe von Wasser oder wasser- bildenden Substanzen als Schleppmittel (häufig als „Stripping" bezeichnet), um die Entgasungswirkung zu steigern (z.B. DE 10335486, 2004, H. G. Schrader, EP 1921108, 2008, H. G. Schrader, EP 2209553, BYK-Chemie GmbH). Additive, die den Kunststoffen zur Geruchsreduzierung zugegeben werden, sind beispiels- weise Verbindungen auf der Basis von anorganischen Schichtsilikaten (z.B. US 4795482, Union Carbide Corp., DE 10062558, Degussa, WO 2017060171, I- merys Talc Europe) oder reaktiven organischen Verbindungen (R. Pfaendner, Pol. Degr. Stab. (2006) 91, S. 2249 - 2256, EP 1250938, 2002, Goldschmidt Chemical Corporation, JP S62-086031, Dainisicheika Color Chem.).
Allerdings erfüllen die bekannten Methoden zur Geruchsreduzierung nicht alle Anforderungen, insbesondere führen diese zur Prozessverlangsamung und/o- der einem hohen Energieeintrag („Schleppmittel") oder zu hohen notwendigen Additivkonzentrationen, die entweder die Kunststoffeigenschaften beeinflus- sen und/oder unwirtschaftlich sind.
Aufgabe der vorliegenden Erfindung war es daher ein Kompositbauteil sowie ein Verfahren zu dessen Herstellung zur Verfügung zu stellen, das eine sichere Geruchsreduzierung von Kunststoffteilen ermöglicht, prozessseitig vorteilhaft und wirtschaftlich tragbar ist.
Diese Aufgabe wird hinsichtlich eines Kompositbauteils mit den Merkmalen des Patentanspruchs 1, hinsichtlich eines Verfahrens zur Herstellung des erfin- dungsgemäßen Kompositbauteils mit den Merkmalen des Patentanspruchs 19 gelöst. Die jeweilig abhängigen Patentansprüche stellen dabei vorteilhafte Wei- terbildungen dar.
Die Erfindung betrifft somit ein Kompositbauteil, umfassend einen Kern, sowie mindestens eine den Kern einschließende Schicht, umfassend ein erstes Kom- posit, enthaltend oder bestehend aus mindestens einem thermoplastischen Polymer und mindestens einem geruchsreduzierenden Additiv.
Es werden Kompositbauteile erhalten, die einen reduzierten Geruch bzw. ge- ringere Mengen an flüchtigen Bestandteilen aufweisen, womit breitere Anwen- dungsbereiche erschlossen werden. Gleichzeitig können durch den Einsatz ge- ringer Zusatzmengen an Additiven wirtschaftliche Vorteile erhalten werden.
Unter einem geruchsreduzierenden Additiv wird erfindungsgemäß insbeson- dere ein Additiv verstanden, das bei einer Lagerung bei 80°C den Geruch ge- genüber einem reinen Kernmaterial ohne das entsprechende Additiv den Ge- ruch auf einer Skala von 0 bis 10 um mindestens zwei Werte verbessert, wobei ein Wert von 0 einen nicht wahrnehmbaren Geruch und ein Wert von 10 einem sehr starken Geruch entspricht.
Die Bestimmung und Bewertung der Gerüche erfolgt dabei wie untenstehend angegeben.
Die oben angegebene Messung kann z.B. wie folgt vorgenommen werden:
3 Gew.-% des geruchsreduzierenden Additivs werden in die den Kern einschlie- ßende Schicht eingebracht, diese wird an der dünnsten gemessenen Stelle 220- 350 |im dick ausgestaltet. Es erfolgt eine Lagerung der Proben über 5-8 Wochen bei 80°C in metallbeschichteten Beuteln. Im Turnus von 1 Woche wurde der Geruch der Platten durch 3 Personen in Bezug auf die Freisetzung des Geruchs des Kernmaterials bewertet - hierbei wird der Mittelwert der 3 Bewertungen gebildet - und der Skala zugeordnet.
Die notwendige Menge des eingesetzten geruchsreduzierenden Additivs hängt
von der chemischen Struktur, der Schichtdicke der den Kern einschließenden Schicht, dem Anteil flüchtiger geruchsproduzierender Komponenten im Kern, dem Verhältnis Kern zur einschließenden Schicht und der gewünschten Ge- ruchsverbesserung ab.
Beispielsweise kann die Schichtdicke der den Kern einschließenden Schicht 50 pm bis 1 cm betragen, vorzugsweise 100 pm bis 2 mm, dabei ist bevorzugt, dass das Komposit vollständig umschlossen ist. Weiterhin ist es möglich, dass auf- grund der Formteil-Konstruktion die Schichtdicke der einschließenden Schicht eine unterschiedliche Stärke aufweisen kann. Aus wirtschaftlichen Erwägungen wird man die einschließende Schicht möglichst dünn im Verhältnis zum Kern wählen.
Die Dimensionen des Kerns können beispielhaft 100 pm z.B. in Form einer Folie bis 10 cm z.B. in Form eines Profils je nach Anwendung betragen.
Bei einem stark geruchsbelasteten Kernmaterial und einer großen Schichtdicke wird vorzugsweise eine dickere den Kern einschließende Schicht gewählt, wäh- rend bei kleinen Dimensionen des Kerns wie z.B. einer Folie eine entsprechend dünne einschließenden Schicht gewählt wird.
Für einen stärker geruchsbelasteten Kern wird bevorzugt eine hohe Additivkon- zentration in der einschließenden Schicht gewählt.
Beispielsweise hat sich gezeigt, dass ein Kern aus einem stark geruchsbelaste- ten Recyclat aus Verpackungsanwendungen mit einer Dicke von 3 mm und ei- ner einschließenden Schicht mit einer minimalen Schichtdicke von 220 pm bei einer Additivkonzentration von 3 % eine Verbesserung des Geruchs um 8 Stufen ermöglicht.
Eine bevorzugte Ausführungsform sieht vor, dass mindestens das geruchsre- duzierendes Additiv ausgewählt ist aus der Gruppe bestehend aus Zeolithen; Hydrotalciten; Alkalialumocarbonaten (Dawsonite); Silikaten; organischen ge- ruchsreduzierenden Additiven sowie Mischungen und Kombinationen hiervon.

Bevorzugte Silikate, die für die Zwecke der vorliegenden Erfindung geeignet sind, sind insbesondere ausgewählt aus der Gruppe bestehend aus Montmoril- lonit, Bentonit, Beidellit, Mica, Hectorit, Saponit, Vermiculit, Ledikit, Magadit, lllit, Kaolinit, Wollastonit, Attapulgit, Biotit, Lepidolit, Kaolinit, Margarit, Musco- vit, Paragonit, Halloysit, Antigorit, Nontronit, Phlogopit, Faujasit, Gmelinit, Brewsterit, Nephelinsyenit sowie Mischungen und Kombinationen hiervon;
Ebenso eignen sich bevorzugt als organische geruchsreduzierende Additive, ausgewählt aus der Gruppe bestehend aus Käfigverbindungen, Oxiranen, An- hydriden sowie Salzen von Hydroxycarbonsäuren.
Bevorzugte Käfigverbindungen sind ausgewählt aus der Gruppe bestehend aus Cyclodextrinen, insbesondere alpha, beta und gamma-Cyclodextrinen der fol- genden allgemeinen Struktur
wobei n eine ganze Zahl von 5 bis 10, insbesondere 6, 7 oder 8 ist.
Insbesondere eignen sich die nachfolgenden Cyclodextrine für die Zwecke der vorliegenden Erfindung:
Die Cyclodextrine können ebenfalls chemisch modifiziert, z. B. Oberflächenmo- difiziert, substituiert z.B. durch Carbonsäuren oder immobilisiert vorliegen.
Beispielhafte Oxirane sind insbesondere ausgewählt aus der Gruppe bestehend aus Polyacrylaten mit Oxirangruppen wie z.B. Polyglycidylacrylate oder Polygly- cidylmethacrylate und deren Copolymere z.B. mit Styrol, Ethylen, Acrylaten wie Methylacrylat, Ethylacrylat, Propylacrylat, Butylacrylat oder Methacrylaten wie
Methylmethacrylat, gepfropfte Glycidyl(meth)acrylate wie z.B. in WO 2018007869 beschrieben sowie Oxirane mit den nachfolgenden Strukturen:
Für die Zwecke der vorliegenden Erfindung geeignete Anhydride sind insbesondere ausgewählt aus der Gruppe der Polymeren mit Maleinsäureanhydrid wie z.B. Polysty- rol-co-Maleinsäureanhydrid, Polyethylen-co-Maleinsäureanhydrid oder gepfropfte Strukturen wie z.B. Polyethylen-g-Maleinsäureanhydrid, Polypropylen-g-Maleinsäure- anhydrid, SEBS-g-Maleinsäureanhydrid, SBS-g-Maleinsäureanhydrid;
Salze von Hydroxycarbonsäuren können beispielsweise ausgewählt sein aus der Gruppe bestehend aus anorganischen oder organischen Salzen von aliphati- schen gesättigten oder ungesättigten Hydroxycarbonsäuren mit mindestens 6 C-Atome auf, bevorzugt Ricinolsäure und Di hydroxystearin säure, wobei die Salze bevorzugt anorganische Salze mit Zn, Cu, Zr als Kationen sind, besonders bevorzugt das Zinksalz der Rizinolsäure.
Darüber hinaus ist es möglich bei Bedarf verschiedene geruchsreduzierende Additive zu kombinieren z.B. kann es vorteilhaft sein eine Kombination von ei-
nem anorganisches Additiv mit einem organischen Additiv einzusetzen um ad- sorbierende und reaktive Mechanismen zu verbinden.
Als Additive bevorzugt sind insbesondere Zeolithe.
Die geeigneten Additive sind im Handel erhältlich und können synthetischen Ursprungs oder bei anorganischen Additiven natürlichen Ursprungs sein. Die bevorzugten synthetischen Zeolithe sind beispielsweise unter dem Handelsna- men Zeoflair von der Firma Zeochem, Rüti, Schweiz oder Zeolithe natürlichen Ursprungs beispielsweise unter dem Handelsnamen ZeoCem von der Firma Ze- oCem, Bystre, Slowakei erhältlich.
Gemäß einer bevorzugten Ausführungsform ist das mindestens eine geruchs- reduzierende Additiv, bezogen auf das erste Komposit, in einem Gewichtsgeh- alt von 0,01 bis 25 Gew.-%, bevorzugt 0,05 bis 20 Gew.-%, weiter bevorzugt 0,1 bis 10 Gew.-%, besonders bevorzugt 0,2 bis 5 Gew.-% enthalten.
Die mindestens eine den Kern einschließende Schicht weist insbesondere eine Schichtdicke von 1/100 bis 1/5 der Dicke des Kerns und/oder 0,1 bis 10 mm, bevorzugt 0,2 bis 2 mm auf.
Bei einer weiteren bevorzugten Ausführungsform ist vorgesehen, dass mindes- tens ein thermoplastisches Polymer, bevorzugt sämtliche thermoplastische Po- lymere des ersten Komposits ausgewählt sind aus der Gruppe bestehend aus Frischkunststoffen oder Kunststoffrecyclaten. Für die Zwecke des ersten Kom- posits ist es insbesondere bevorzugt, wenn die thermoplastischen Polymere Frischkunststoffe darstellen.
Weiter vorteilhaft ist der Kern aus einem zweiten Komposit gebildet, das min- destens einen thermoplastischen und/oder mindestens einen duroplastischen Kunststoff enthält, bevorzugt der Kern aus einem Komposit gebildet ist, der mindestens einen thermoplastischen Kunststoff enthält, wobei besonders be- vorzugt der mindestens eine thermoplastische Kunststoff des zweiten Kompo- sits identisch ist mit dem mindestens einen thermoplastischen Kunststoff des ersten Komposits. Hierbei wird insbesondere die Recyclingfähigkeit des Kom- posites sichergestellt.
Hierbei ist es insbesondere bevorzugt, wenn der zweite Komposit ein Kunst- stoffrecyclat enthält oder hieraus gebildet ist. Besonders bevorzugt besteht das zweite Komposit vollständig aus einem Recyclat. In einer weiteren bevorzugten Ausführungsform enthält des zweite Komposit 20 bis 80 Teile Recyclat und 80 bis 20 Teile Neuware.
Gemäß der vorliegenden Erfindung wird unter einem Kunststoff-Recyclat ein Kunststoff-Recyclat nach der begrifflichen Definition gemäß Norm DIN EN 15347:2007 verstanden. Im Weiteren bestehen für viele Arten von Kunst- stoffrecyclaten einschlägige internationale Normen. Für PET-Kunststoff-Re- cyclate ist beispielsweise die DIN EN 15353:2007 einschlägig. PS-Recyclate werden in DIN EN 15342:2008 näher beschrieben. PE-Recyclate werden in DIN EN 15344:2008 behandelt. PP-Recyclate werden in DIN EN 15345:2008 charakterisiert. Zum Zwecke der entsprechenden speziellen Kunststoff-Recyc- late macht sich die vorliegende Patentanmeldung die Definitionen dieser internationalen Normen zu Eigen.
Kunststoff-Recyclate weisen im Gegensatz zu Frischkunststoffen zumeist eine Vorschädigung auf, d.h. durch oxidative, (photo)oxidative und/oder (thermo)oxidative Prozesse werden neue chemische Gruppen an der Poly- merkette erzeugt. Bei Polyolefinen z.B. sind dies vorwiegend Car- bonylgruppen, die bei Frischware nicht oder nur in sehr untergeordnetem Maß vorhanden sind. Die Konzentration der Carbonylgruppen ist daher gleichzeitig ein Maß für die Vorschädigung des Polymeren. Die Konzent- ration an Carbonylgruppen kann nach bekannten analytischen Verfahren wie z.B. Infrarot-Spektroskopie bestimmt werden, wie sie beispielsweise in E. Richaud et al. Pol. Degr. Stab. 2009, 94, 410-420 beschrieben ist. Hier- bei erfolgt eine Messung der Absorption der Carbonylschwingung im Be- reich von 1720 cm4.
Weiter ist es von Vorteil, wenn das Kunststoffrecyclat aus Wertstoffsammlun- gen aus der Industrie, dem Handel oder von Verbrauchern, wie z.B. aus Verpa- ckungen, z.B. flexible Verpackungen wie Folien oder Beutel, starre Verpackun- gen wie Becher oder Behälter, Transportbehältern wie z.B. Fässern oder Kisten,
Automobilteilen wie Stoßfängern, Batteriekästen, Verkleidungsteile, Radzier- blenden, Faserabfällen wie Teppichen und/oder E+E Schrott stammt.
Hierbei kann das Kunststoffrecyclat Fasern aus Cellulose, wie z.B. Regeneratcel- lulose (z.B. Lyocell oder Rayon) und/oder aus Naturfasern, wie z.B. Hanf, Jute, Sisal, Kenaf, Flachs, Bambus, Baumwolle, Raffia und/oder Füllstoffe wie z.B. Holzmehl oder Holzfasern enthalten.
Weiterhin kann der Kern auch andere geruchsbelastende Stoffe enthalten, die über Fasern, Füllstoffe, Rückstände aus der Synthese wie z.B. Monomere oder Oligomere eingebracht werden. Dabei kann der Kern aus Frischware oder Rezyklat bestehen. Bei den geruchsbelastenden Fasern oder Füllstoffen handelt es sich häufig um Naturprodukte oder um Produkte, die biotechnologisch auf- bereitet werden wie z.B. Cellulose, Lignin, Holzmehl wie z.B. Hartholzmehl oder Weichholzmehl, Hanf, Jute, Sisal, Kenaf, Flachs, Bambus, Baumwolle, Raffia, Kork, Bananen- Kokusnuss oder Ananasfasern aber auch Reststoffe und Abfall- stoffe wie z.B. Tierfedern, Eierschalen, Schalen von Pflanzensamen wie z.B. Kaf- feebohnen, Schalen von Crustaceen, Weizenspreu und -Stroh, gemahlene Elastomere und deren Rezyklate, wie z.B. Gummimehl, sowie Aminosäuren und Peptide wie z.B. Enzyme.
Zudem kann der Kern ebenso das mindestens eine geruchsreduzierende Addi- tiv der den Kern einschließenden Schicht umfassen. Dieses geruchsreduzie- rende Additiv kann beispielsweise vor Herstellung des erfindungsgemäßen Kompositbauteils dem Kern zugesetzt werden bzw. den Materialien, aus denen der Kern gebildet wird, zugesetzt werden. Weiterhin können die Konzentratio- nen des geruchsreduzierenden Additivs im Kern und in der einschließenden Schicht unterschiedlich sein.
Ebenso ist es allerdings möglich, dass der Kern frei von geruchsreduzierenden Additiven ist.
Beispielsweise kann der Kern geruchsbelastende Stoffe enthalten, die durch Aufbringen der mindestens einen den Kern einschließenden Schicht eingekap- selt und somit eingeschlossen werden können.
Beispielsweise kann der Kern in Form eines Festkörpers, einer Folie, eines Schaums oder eines Hohlkörpers ausgebildet sein.
Das Kompositbauteil gemäß der vorliegenden Erfindung kann insbesondere in Form eines Spritzgussteils, Schaums; Rohrs, Profils, Hohlkörpers, Bändchen, die über Extrusion, Spritzguss, Blasformen z.B. für die Elektro- und Elektronikin- dustrie, Bauindustrie, Transportindustrie (Auto, Flugzeug, Schiff, Bahn), eines Haushalts- und Elektrogeräts, Fahrzeugteils, Konsumartikels, einer Verpackung, eines Möbels vorliegen oder einen Bestandteil hiervon bildet.
Weiter ist es von Vorteil, dass das mindestens eine thermoplastische Polymer des ersten und/oder zweiten Komposits ausgewählt ist aus der Gruppe beste- hend aus a) Polymeren aus Olefinen oder Diolefinen wie z.B. Polyethylen (LDPE, LLDPE, VLDPE, ULDPE, MDPE, HDPE, UHMWPE), Metallocen-PE (m- PE), Polypropylen, Polyisobutylen, Poly-4-methyl-penten-l, Polybu- tadien, Polyisopren, wie z.B . auch Naturkautschuk (NR), Polycyc- loocten, Polyalkylen-Kohlenmonoxid-Copolymere, sowie Copoly- mere in Form von statistischen oder Blockstrukturen wie z.B. Polyp- ropylen-Polyethylen (EP), EPM oder EPDM mit z.B. 5-Ethyliden-2- Norbornen als Comonomer, Ethylen-Vinylacetat (EVA), Ethylen Ac- rylester, wie z.B. Ethylen-Butylacrylat, Ethylen-Acrylsäure und de- ren Salze (lonornere), sowie Terpolymere wie z.B. Ethylen-Acryl- säure-Glycidyl(meth)acrylat, Pfropfpolymere wie z.B. Sofern es sich bei den unter a) bis o) angegebenen Polymeren um Copolymere handelt, können diese in Form von statistischen („random"), Block- oder „tape- red" Strukturen vorliegen. Weiterhin können die genannten Polymeren in Form von linearen, verzweigten, sternförmigen oder hyperverzweigten Strukturen vorliegen.
Sofern es sich bei den unter a) bis o) angegebenen Polymeren um stereoregu- läre Polymere handelt, können diese in Form von isotaktischen, stereotakti- schen, aber auch ataktischen Formen oder als Stereoblockcopolymere vorlie- gen.
Weiterhin können die unter a) bis o) angegebenen Polymere sowohl amorphe als auch (teil-) kristalline Morphologien aufweisen.
In untergeordentem Maße kann das Kernmaterial auch Duroplaste oder Elasto- mere enthalten, bevorzugt kleiner 5 %, ganz besonders bevorzugt kleiner 1 %.
Ferner kann der erste und/oder der zweite Komposit mindestens einen weite- rer Zusatzstoff, ausgewählt aus der Gruppe bestehend aus primären und/oder sekundären Antioxidantien, insbesondere primären und/oder sekundären An- tioxidantien ausgewählt aus der Gruppe bestehend aus Phosphiten, Phospho- niten, Thiolen, phenolischen Antioxidantien, sterisch gehinderten Aminen, Hydroxylaminen sowie Mischungen oder Kombinationen hiervon, UV-Absor- bern, Lichtstabilisatoren, Recyclatstabilisatoren, Metalldesaktivatoren, Füll- stoffdesaktivatoren, Antiozonantien, Nukleierungsmitteln, Antinukleierungs- mitteln, Schlagzähigkeitsverbesserern, Weichmachern, Gleitmitteln, Rheolo- giemodifikatoren, Thixotropiemitteln, Kettenverlängerern, optischen Aufhel- lern, antimikrobiellen Wirkstoffen (z.B. Biozide), Antistatika, Slipmitteln, Anti- blockmitteln, Kopplungsmitteln, Vernetzungsmitteln, Verzweigungsmitteln, Antivernetzungsmitteln, Hydrophilisierungsmitteln, Hydrophobisierungsmit- teln, Haftvermittlern, Dispergiermitteln, Kompatibilisatoren, Sauerstofffän- gern, Säurefängern, Treibmitteln, Prodegradantien, Entschäumungsmitteln, Markierungsmitteln, Antifoggingmitteln, Additive zur Erhöhung der elektri- schen Leitfähigkeit und/oder Wärmeleitfähigkeit, Infrarot-Absorber oder Infra- rot-Reflektoren, Glanzverbesserer, Mattierungsmittel, Repellents, Füllstoffen, Verstärkungsstoffen, Flammschutzmitteln, Farbstoffen, Pigmenten und Mi- schungen hiervon, enthalten.
Der mindestens eine Zusatzstoff ist in diesem Fall bevorzugt in einer Menge von 0,01 bis 9,99 Gew.-%, bevorzugt 0,01 bis 4,98 Gew.-%, besonders bevorzugt 0,02 bis 2,00 Gew.-%, bezogen auf die Gesamtheit des ersten bzw. zweiten Komposits, enthalten.
Bevorzugt enthält das Formteil in einer oder in beiden Komponenten primäre und sekundäre Antioxidantien, Säurefänger und Haftvermittler, in einer weite- ren bevorzugten Ausführungsform, sofern ein Kunststoff-Recyclat verwendet wird, enthält dieses insbesondere Recyclatstabilisatoren oder Kompatibilisato- ren. Die äußere Schicht enthält weiterhin zusätzlich bevorzugt Lichtstabilisato- ren.
Geeignete Recyclatstabilisatoren sind insbesondere Zusammensetzungen, die a) ein phenolisches Antioxidans, b) ein Phosphit oder Phosphonit und c) ein Salz einer langkettigen Fettsäure oder ein Metalloxid beinhalten. Besonders bevor- zugt sind Recyclatstabilisatoren, die a) ein phenolisches Antioxidans oder b) ein Phosphit oder Phosphonit und c) ein Alditol oder Cyclitol enthalten.
Geeignete primäre Antioxidantien sind beispielsweise sterisch gehinderte Phenole oder Amine, besonders bevorzugt als phenolische Antioxidantien sind die folgenden Strukturen:

Geeignete Lichtstabilisatoren sind beispielsweise UV-Absorber wie z.B. Benzo- phenone, Benzotriazole, Cinnamate, Hydroxyphenyltriazine oder gehinderte Amine, sogenannte HALS-Verbindungen, wie z.B. Tetramethylpiperidin-Deri- vate.
Bevorzugte HALS-Verbindungen sind die folgenden:
Zudem betrifft die vorliegende Erfindung ein Verfahren zur Herstellung eines Kompositbauteils nach einem der vorhergehenden Ansprüche, bei dem ein Kern von mindestens einer Schicht, umfassend ein erstes Komposit, enthaltend oder bestehend aus mindestens einem thermoplastischen Polymer und min- destens einem geruchsreduzierenden Additiv, eingeschlossen wird.
Das vorliegende erfindungsgemäße Verfahren kann beispielsweise mittels Um- spritzen, Umschäumen oder Ummanteln des Kerns mit dem ersten Komposit oder mittels Coextrusion (Profil-Extrusion, Multilayerfolien-Extrusion) des Kerns zusammen mit dem ersten Komposit, Mehrkomponentenspritzgießen (Sandwichspritzgießen, Montage-Spritzguss, 2K-Spritzgießen), In-Mould-La- beling-Verfahren, Mehrkomponenten-Blasformen erfolgen, Tapelegeprozesse oder Konsolidierungsprozesse erfolgen.
Eine weitere bevorzugte Verarbeitungsform ist ein an das in-mold labelling an- gelehnte Verarbeitungsverfahren (hier als in-mold covering bezeichnet), dabei wird eine oder mehrere Folien in das Spritzgießwerkzeug als äußere Schicht eingelegt und das Rezyklat oder das geruchsbelastete Material „hinterspritzt".
Die Einarbeitung der oben beschriebenen geruchsreduzierenden Additive und ggf. der zusätzlichen Additive in den Kunststoff erfolgt durch übliche Verarbei- tungsmethoden, wobei das Polymere aufgeschmolzen und mit der erfindungs- gemäßen Additivzusammensetzung und den ggf. weiteren Zusätzen gemischt wird, vorzugsweise durch Mischer, Kneter oder Extruder. Als Verarbeitungsma- schinen bevorzugt sind Extruder wie z.B. Einschneckenextruder, Zweischne- ckenextruder, Planetwalzenextruder, Ringextruder, Innenmischer, Co-Kneter, die vorzugsweise mit einer Vakuumentgasung ausgestattet sind. Die Verarbei- tung kann dabei unter Luft oder ggf. unter Inertgasbedingungen erfolgen. Es ist weiterhin möglich, die Additive direkt bei der Verarbeitung z.B. bei der Co- extrusion oder beim Co-Spritzguss zuzugeben.
Weiterhin können die erfindungsgemäßen Additivzusammensetzungen in Form von sogenannten Masterbatchen oder Konzentraten, die beispielsweise 10-90 % der erfindungsgemäßen Zusammensetzungen in einem Polymeren enthal- ten, hergestellt und eingebracht werden.
Die vorliegende Erfindung wurde anhand der nachfolgenden beispielhaften Ausführungen näher beschrieben, ohne die Erfindung auf die spezifischen Pa- rameter zu beschränken.
Für die Ausführungsbeispiele wurde Recycling-Polypropylen Dipolen PP70 und Dipolen PP70S von mtm Plastics (Niedergebra, Deutschland), naturfüllstoffhal- tiges Polyethylen Compound (HDPE - M80064 von Sabic + Softwood Kraft Lig- nin-Indulin AT® von Ingevity Compound (HDPE-Lignin) hergestellt vonm Fraun- hofer IAP, neuwertiges Polypropylen PP 575P und PP 520P von Sabic, neuwer- tiges Polyethylen HDPE Hostalen ProCycle GF4750 von LyondellBasell und als Additive die synthetischen Zeolithe Zeoflair 100 (Zeolith 1), Zeoflair 350 (Zeolith 2) und Zeoflair 381 (Zeolith 4) von ZeoChem (Rüti, Schweiz) und das natürliche Zeolithe ZeoCem 20 Extra Dry (Zeolith 3) von ZeoCem (Bystre, Slowakei) ver- wendet.
Compoundierung
Für die Compoundierung wurde ein gleichläufiger Doppelschneckenextruder ZSK 27 36D von Leistritz verwendet. Die Zylindertemperatur betrug 205 °C bei einem Durchsatz von 10 kg pro Stunde. Die Schneckendrehzahl lag bei 200 min- 1, die Extrudermotorauslastung lag bei 40-43 % und der Druck an der Düse be- trug 20 bar. Die Massetemperatur des Polymercompounds betrug währen der Compoundierung 200-202 °C. Das jeweilige Additiv wurde dem aufgeschmolze- nen Polymer mittels einer Seitendosierung zugeführt. Das Extrudat wurde im Wasserbad gekühlt und anschließend granuliert. Mit jedem Additiv und der PP- Neuware PP 575P und PP 520P wurden 10 kg Compound mit einem jeweiligen Additivanteil von 3 Gew.-% hergestellt, siehe Tabelle 1.

Sandwichspritzguss / Zweikomponenten-Spritzgießen
Für die Herstellung von Sandwichplatten, welche aus einem Kern (Kern) und einer den Kern umschließenden äußeren Schicht (Haut) bestehen, wurde eine Ferromatik K110 von Milacron in Kombination mit einer Sandwich-Zwischen- platte von A&E, Dresden zur Taktung der Materialinjektion und einem Sand- wichplattenwerkzeug IKP-Takt 150 x 150 x 3 mm3 verwendet. Das Recycling- PP, welches das Material des Kerns bildet, wurde über das waagerecht liegende Hauptaggregat (Aggregat 1) und PP-Neuware bzw. die zuvor hergestellten PP- Neuware-Compounds, welche das kernumschließende Material bilden, wurde über das senkrecht stehende Aggregat (Aggregat 2) verarbeitet.
Ergebnisse
Die Geruchsemissionen der Sandwichplatten wurde durch drei Personen vor- genommen. Dabei wurde die Sandwichplatte auf einer Skala von 0 bis 10 be- wertet, wobei die Sandwichplatte aus reinem Recycling-PP (u.a. SP1= Ver- gleichsversuch) mit 10 und die Sandwichplatte aus reinem Neuware-PP mit 0 (u.a. SP2= Vergleichsversuch) bewertet wurde. Es wird dabei der Mittelwert der Bewertungen gebildet. Von jeder Materialkombination wurde jeweils Sand- wichplatten unter Luft- und Lichtausschluss bei 80 °C gelagert und diese über fünf bis acht Wochen jede Woche einmal hinsichtlich der auftretenden Ge- ruchsemission bewertet.
A) Recycling-Polypropylen Dipolen PP70
In der Hautschicht wurden zwei synthetische Zeolithe mit 3 % evaluiert. Von jeden Materialkombinationen, welche Tabelle 2 zu entnehmen sind, wurden wenigstens 15 Sandwichspritzgussplatten hergestellt. Tabelle 2: Hergestellte Sandwichspritzgussplatten.

Die erfindungsgemäßen Zusammensetzungen bzw. Komposite (insbesondere SP4) zeigen bei der Lagerung gegenüber den Vergleichsbeispielen eine deutlich reduzierte Geruchsentwicklung, d.h. eine bessere Bewertung. B) Recycling-Polypropylen Dipolen PP70 - Variation Neuware-PP und Additi- vanteil
Das Neuware-PP der Hautschicht und der Additivanteil wurde variiert. Von je- den Materialkombinationen, welche Tabelle 4 zu entnehmen sind, wurden
wenigstens 15 Sandwichspritzgussplatten hergestellt.

Tabelle 6 zu entnehmen sind, wurden wenigstens 15 Sandwichspritzgussplat- ten hergestellt.

D) Recycling-Polypropylen Dipolen PP70S - natürliches Zeolith Das Additive (synthetischer Zeolith) wurde durch einen natürlichen Zeolith substituiert. Von jeden Materialkombinationen, welche Tabelle 8 zu entneh- men sind, wurden wenigstens 15 Sandwichspritzgussplatten hergestellt.

Die erfindungsgemäßen Zusammensetzungen bzw. Komposite (insbesondere SP15) zeigen bei der Lagerung gegenüber den Vergleichsbeispielen eine deut- lieh reduzierte Geruchsentwicklung, d.h. eine bessere Bewertung.
E) Polyethylen-Lignin-
Naturstoffgefülltes, geruchsintensives HDPE-Lignin Compound (HDPE M80064 von Sabic + Softwood Kraft Lignin Indulin AT® von Ingevity) wurde als
Kernmaterial in Sandwichspritzgussplatten eingesetzt. Frischware HDPE-Haut mit drei unterschiedlichen synthetischen Zeolithen sowie eine Additivanteilva- riation wurden geprüft. Von jeden Materialkombinationen, welche Tabelle 10 zu entnehmen sind, wurden wenigstens 15 Sandwichspritzgussplatten herge- stellt.
* Die Sandwichspritzgussplatten wurden für 12 h bei 80 °C im Umluftofen ge- lagert. An der Sandwichspritzgussplattenoberfläche anhaften Gerüche wurden so entfernt.

Die erfindungsgemäßen Zusammensetzungen bzw. Komposite (insbesondere SP23*) zeigen bei der Lagerung bei 80 °C gegenüber den Vergleichsbeispielen
(SP16, SP21*) eine deutlich reduzierte Geruchsentwicklung, d.h. eine bessere Bewertung.
Claims

Kompositbauteil nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass das mindestens eine geruchsreduzierendes Addi- tiv, bezogen auf den ersten Komposit, in einem Gewichtsgehalt von 0,01 bis 25 Gew.-%, bevorzugt 0,05 bis 20 Gew.-%, weiter bevorzugt 0,1 bis 10 Gew.-%, besonders bevorzugt 0,2 bis 5 Gew.-% enthalten ist. Kompositbauteil nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass die mindestens eine den Kern einschließende Schicht eine Schichtdicke von von 1/100 bis 1/5 der Dicke des Kerns und/oder
0,1 bis 10 mm, bevorzugt 0,5 bis 5mm aufweist. Kompositbauteil nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass mindestens ein thermoplastisches Polymer des ersten Komposits ausgewählt ist aus der Gruppe bestehend aus Frisch- kunststoffen oder Kunststoffrecyclaten. Kompositbauteil nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass der Kern aus einem zweiten Komposit gebildet ist, der mindestens einen thermoplastischen und/oder mindestens ei- nen duroplastischem Kunststoff enthält, bevorzugt der Kern aus einem
Komposit gebildet ist, der mindestens einen thermoplastischen Kunst- stoff enthält, wobei besonders bevorzugt der mindestens einen ther- moplastische Kunststoff des zweiten Komposits identisch ist mit dem mindestens einen thermoplastischen Kunststoff des ersten Komposits.
9. Kompositbauteil nach vorhergehendem Anspruch, dadurch gekenn- zeichnet, dass der zweite Komposit ein Kunststoffrecyclat enthält oder hieraus gebildet ist.
10. Kompositbauteil nach vorhergehendem Anspruch, dadurch gekenn- zeichnet, dass das Kunststoffrecyclat aus Wertstoffsammlungen aus der Industrie, dem Handel oder von Verbrauchern, wie z.B. aus Verpa- ckungen, z.B. flexible Verpackungen wie Folien oder Beutel, starre Ver- packungen wie Becher oder Behälter, Transportbehältern wie z.B. Fäs- sern oder Kisten, Automobilteilen wie Stoßfängern, Batteriekästen, Verkleidungsteile, Radzierblenden, Faserabfällen wie Teppichen und/oder E+E Schrott stammt.
11. Kompositbauteil nach einem der Ansprüche 8 bis 10, dadurch gekenn- zeichnet, dass das Kunststoffrecyclat Fasern aus Cellulose, Hanf, Jute, Sisal, Kenaf, Flachs, Bambus, Baumwolle, Raffia und/oder Füllstoffe wie z.B. Holzmehl enthält.
12. Kompositbauteil nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass der Kern ebenso das mindestens eine geruchsre- duzierende Additiv der den Kern einschließenden Schicht umfasst.
13. Kompositbauteil nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass der Kern geruchsbelastende Stoffe enthält.
14. Kompositbauteil nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass der Kern in Form eines Festkörpers, einer Folie, eines Schaums oder eines Hohlkörpers ausgebildet ist.
15. Kompositbauteil nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass das Kompositbauteil in Form eines Spritzguss-
teils, Schaums; Rohrs, Profils, Hohlkörpers, Bändchen, die über Extru- sion, Spritzguss, Blasformen z.B. für die Elektro- und Elektronikindust- rie, Bauindustrie, Transportindustrie (Auto, Flugzeug, Schiff, Bahn), ei- nes Haushalts- und Elektrogeräts, Fahrzeugteils, Konsumartikels, einer Verpackung, eines Möbels vorliegt oder einen Bestandteil hiervon bil- det. Kompositbauteil nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass das mindestens eine thermoplastische Polymer des ersten und/oder zweiten Komposits ausgewählt ist aus der Gruppe bestehend aus a) Polymeren aus Olefinen oder Diolefinen wie z.B. Polyethylen (LDPE, LLDPE, VLDPE, ULDPE, MDPE, HDPE, UHMWPE), Metal- locen-PE (m-PE), Polypropylen, Polyisobutylen, Poly-4-methyl-pen- ten-1, Polybutadien, Polyisopren, wie z.B . auch Naturkautschuk (NR), Polycycloocten, Polyalkylen-Kohlenmonoxid-Copolymere, so- wie Copolymere in Form von statistischen oder Blockstrukturen wie z.B. Polypropylen-Polyethylen (EP), EPM oder EPDM mit z.B. 5- Ethyliden-2-Norbornen als Comonomer, Ethylen-Vinylacetat (EVA), Ethylen Acrylester, wie z.B. LDPE/LLDPE oder auch langkettenverzweigte Polypropylen-Copolymere die mit alphaOlefinen als Comonomere hergestellt werden wie z.B. mit 1- Buten, 1-Hexen, l-0cten oder 1-Octadecen, b) Polystyrol, Polymethylstyrol, Poly-alpha-methylstyrol, Polyvinyl- naphthalin, Polyvinylbiphenyl, Polyvinyltoluol, Styrol-Butadien (SB), Styrol-Butadien-Styrol (SBS), Styrol Ethylen-Butylen-Styrol (SEBS), Styrol-Ethylen-Propylen-Styrol, Styrollsopren, Styrol-Isop- ren Styrol (SIS), Styrol-butadien-acrylnitril (ABS), Styrol-acrylnitril
(SAN), Styrol-acrylnitril-acrylat (ASA), Styrol-Ethylen, Styrol-MaI- einsäureanhydrid-Polymere einschließlich entsprechender Pfropfcopolymere wie z.B. Styrol auf Butadien, Maleinsäureanhyd- rid auf SBS oder SEBS, sowie Pfropfcopolymere aus Methylmethac- rylat, Styrol-Butadien und ABS (MABS), sowie hydrierte Polystyrol- Derivate wie z.B. Polyvinylcyclohexan, c) halogenenthaltenden Polymeren wie z.B. Polyvinylchlorid (PVC), Polychloropren und Polyvinylidenchlorid (PVDC), Copolymere aus Vinylchlorid und Vinylidenchlorid oder aus Vinylchlorid und Vi- nylacetat, chloriertes Polyethylen, Polyvinylidenfluorid, Epich- lorhydrin Homo und Copolymere insbesondere mit Ethylenoxid (ECO), d) Polymeren von ungesättigten Estern wie z.B. Polyacrylate und Po- lymethacrylate wie Polymethylmethacrylat (PMMA), Polybutylac- rylat, Polylaurylacrylat; Polystearylacrylat; Polyglycidylacrylat, Po- lyglycidylmethacrylat, Polyacrylnitril, Polyacrylamide, Copolymere wie z.B. Polyacrylnitril-Polyal kylacrylat, e) Polymeren aus ungesättigten Alkoholen und Derivaten, wie z.B. Polyvinylalkohol, Polyvinylacetat, Polyvinylbutyral, Polyallylphtha- lat, Polyallylmelamin, f) Polyacetalen, wie z.B. Polyoxymethylen (POM) oder Copolymere mit z.B. Butanal, Polyphenylenoxiden und Blends mit Polystyrol o- der Polyamiden, g) Polyphenylenoxiden und Blends mit Polystyrol oder Polyamiden. h) Polymeren von cyclischen Ethern wie z.B. Adipinsäure oder Sebazin- säure und aromatischen Diaminen wie z.B. 1,4- oder 1,3-Diamino- benzol, Blends von unterschiedlichen Polyamiden wie z.B. PA-6 und PA 6.6 bzw. Blends von Polyamiden und Polyolefinen wie z.B. PA/PP, k) Polyimiden, Polyamidimiden, Polyetherimiden, Polyesterimiden, Poly(ether)ketonen, Polysulfonen, Polyethersulfonen, Polyarylsul- fonen, Polyphenylensulfiden, Polybenzimidazolen, Polyhydantoi- nen, l) Polyestern aus aliphatischen oder aromatischen Dicarbonsäuren und Diolen oder aus Hydroxy-Carbonsäuren wie z.B. Cellulosenitrat, Celluloseacetat, Cellu- losepropionat, Cellulosebutyrat, o) Silikonen, z.B. auf der Basis von Dimethylsiloxanen, Methyl-Phe- nyl-siloxanen oder Diphenylsiloxanen z.B. Vinylgruppen terminiert, p) sowie Mischungen, Kombinationen oder Blends aus zwei oder mehr der zuvor genannten Polymere.
Kompositbauteil nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass der erste und/oder der zweite Komposit mindes- tens einen weiterer Zusatzstoff, ausgewählt aus der Gruppe bestehend aus primären und/oder sekundären Antioxidantien, insbesondere pri- mären und/oder sekundären Antioxidantien ausgewählt aus der Gruppe bestehend aus Phosphiten, Phosphoniten, Thiolen, phenoli- schen Antioxidantien, sterisch gehinderten Aminen, Hydroxylaminen sowie Mischungen oder Kombinationen hiervon, UV-Absorbern, Licht- stabilisatoren, Rezyklatstabilisatoren, Metalldesaktivatoren, Füllstoff- desaktivatoren, Antiozonantien, Nukleierungsmitteln, Antinukleie- rungsmitteln, Schlagzähigkeitsverbesserern, Weichmachern, Gleitmit- teln, Rheologiemodifikatoren, Thixotropiemitteln, Kettenverlängerern, optischen Aufhellern, antimikrobiellen Wirkstoffen (z.B. Biozide), Antis- tatika, Slipmitteln, Antiblockmitteln, Kopplungsmitteln, Vernetzungs- mitteln, Verzweigungsmitteln, Antivernetzungsmitteln, Hydrophilisie- rungsmitteln, Hydrophobisierungsmitteln, Haftvermittlern, Dispergier- mitteln, Kompatibilisatoren, Sauerstofffängern, Säurefängern, Treib- mitteln, Prodegradantien, Entschäumungsmitteln, Markierungsmitteln, Antifoggingmitteln, Additive zur Erhöhung der elektrischen Leitfähig- keit und/oder Wärmeleitfähigkeit, Infrarot-Absorber oder Infrarot-Re- flektoren, Glanzverbesserer, Mattierungsmittel, Repellents, Füllstof- fen, Verstärkungsstoffen und Mischungen hiervon, enthält. Kompositbauteil nach vorhergehendem Anspruch, dadurch gekenn- zeichnet, dass der mindestens ein Zusatzstoff in einer Menge von 0,01 bis 9,99 Gew.-%, bevorzugt 0,01 bis 4,98 Gew.-%, besonders bevorzugt 0,02 bis 2,00 Gew.-%, bezogen auf die Gesamtheit des ersten bzw. zweiten Komposits, enthalten ist. Verfahren zur Herstellung eines Kompositbauteils nach einem der vor- hergehenden Ansprüche, bei dem ein Kern von mindestens einer Schicht, umfassend einen ersten Komposit, enthaltend oder bestehend aus mindestens einem thermoplastischen Polymer und mindestens ei- nem geruchsreduzierenden Additiv, eingeschlossen wird.
Verfahren nach vorhergehendem Anspruch, dadurch gekennzeichnet, dass das Einschließen mittels Umspritzen, Umschäumen oder Umman- teln des Kerns mit dem ersten Komposit oder mittels Coextrusion (Pro- fil-Extrusion, Multilayerfolien-Extrusion) des Kerns zusammen mit dem ersten Komposit, Mehrkomponentenspritzgießen (Sandwichspritzgie- ßen, Montage-Spritzguss, 2K-Spritzgießen), In-Mould-Labeling-Verfah- ren oder Mehrkomponenten-Blasformen erfolgt.
