Gegenstand der Erfindung ist ein Spule-Zahn-Modul sowie ein Verfahren zu dessen Herstellung. Eine vorgefertigte Spule wird mit einem metallischen Pulver befüllt und dieses Pulver anschließend zu einem Zahn verpresst, so dass ein Spule-Zahn-Modul entsteht, bei welchem der Zahn direkt an der Spule anliegt.

Spule-Zahn-Modul und Verfahren zu dessen Herstellung
Gegenstand der vorliegenden Anmeldung ist ein Verfahren zur Herstellung eines Spule-Zahn-Moduls sowie ein mittels des Verfahrens hergestelltes Spu- Ie-Zahn-Modul.
Bei elektrischen Maschinen kommen gewickelte Spulen zum Einsatz. In zahl reichen Anwendungen füllen die Spulen den zur Verfügung stehenden Bauraum nicht ideal aus. Daraus resultiert eine geringere Leistungs- bzw. Drehmomentdichte der elektrischen Maschinen bezogen auf das Gewicht oder den Bauraum. Durch den Einsatz gegossener, umgeformter oder ge druckter Spulen mit veränderlichem Querschnitt der durch die Spule definier ten Innenkontur entlang einer Längsrichtung wird ein besserer Füllgrad er reicht und die oben genannten Defizite verbessert. Um den Wirkungsgrad der elektrischen Maschinen zu verbessern, werden die Spulen auf Zähne aufgesteckt oder aufgewickelt. Die Zähne können aus Blech lagen bzw. einem Blechpacket oder aus weichmagnetischen Kompositmaterialien („soft magnetic composite", im Folgenden SMC) beste hen bzw. aufgebaut sein. Für die Montage der Spulen auf den Zähnen ist ein Untermaß erforderlich, damit die Montage der Spulen ermöglicht wird. Der Kontakt zwischen Spule und Zahn ist nicht ideal.
Die vorliegende Anmeldung stellt ein Spule-Zahn-Modul und Verfahrung zu dessen Herstellung vor, welches die obigen Defizite verringert.
Die Aufgabe wird gelöst nach einem Verfahren nach Anspruch 1 sowie einem Spule-Zahn-Modul nach dem Anspruch 10. Weitere Ausführungsformen erge ben sich aus den untergeordneten Ansprüchen und den aufgeführten Ausfüh rungsbeispielen.
Gemäß dem vorliegenden Verfahren wird eine vorgefertigte Spule in eine Pressform eingelegt. Die Pressform kann die Spule beispielsweise auf seiner Unterseite abstützen. Die vorgefertigte Spule definiert durch die Windungen eine Innenkontur, welche von der Spule umlaufen wird. Die Innenkontur er streckt sich von einer unteren Öffnung der Spule entlang einer Längsrichtung zu einer oberen Öffnung der Spule. Vorzugsweise handelt es sich bei der vor gefertigten Spule um eine wendelförmige Spule, deren beispielhafte Form in der EP2 387 135 A2 dargestellt ist. Die vorgefertigte Spule ist vorzugsweise mittels eines Druckverfahrens eines Gießverfahren oder eine Umformverfah ren in seine wendelförmige Gestalt gebracht worden.
Nach dem Anordnen der Spule in der Pressform wird die Innenkontur der Spu le, mit einem metallischen Pulver, vorzugsweise einem SMC Pulver befüllt. Dabei wird die Innenkontur vorzugsweise vollständig befüllt.
Nachdem der Füllvorgang abgeschlossen ist, wird das metallische Pulver mit tels der Pressform, beispielsweise mit Hilfe eines Pressstempels, verfestigt und zu einem Zahn geformt. Das so hergestellte Spule-Zahn-Modul weist eine sehr große Kontaktfläche zwischen der Spule und dem Zahn auf, da aufgrund der Befüllung der Innenkontur mit einem Pulver im Wesentlichen keine Hohl- räume zwischen der Spule und dem Pulver verbleiben. Wird das Pulver nun zu einem Zahn verfestigt, liegt der Zahn direkt an der Spule an. Der Zahn selbst weist eine hohe Dichte bei gleichzeitiger enger thermischer und magnetischer Ankopplung an die Innengeometrie der Spule auf.
Durch den Pressvorgang werden die Pulverpartikel in die Hohlräume gedrückt und durch den hohen Druck so verdichtet, dass vorzugsweise alle Hohlräume im Innenraum der Spule ausgefüllt werden und die Pulverschüttung verdichtet wird. Durch den bei der Pressung vorliegenden Druck von mehreren hundert Megapascal kommt es zwischen den Partikeln zu einem Formschluss, derart dass die Partikel zu einem festen Gegenstand verpresst werden.
Aufgrund des guten Kontakts zwischen dem Zahn und der Spule des obigen Spule-Zahn-Moduls bewirken gegenüber konventionellen Spule-Zahn- Modulen einen verbesserten thermischen Kontakt zwischen Spule und Zahn und verbesserte magnetische Eigenschaften des Spule-Zahn-Moduls. Hier durch wird eine Entwärmung der Spule verbessert und die magnetische Per meabilität des Spule-Zahn-Moduls erhöht Anders als bei konventionell herge stellten Spule-Zahn-Modulen ist es nicht notwendig (und gegebenenfalls nicht möglich) die Hohlräume zwischen der Spule und dem Zahn mit einer Vergussmasse zu verschließen.
In einer Ausführungsvariante des Verfahrens kann es zusätzlich vorgesehen sein das metallische Pulver während der Befüllung bzw. vor dem Verpressen zum Fließen anzuregen, beispielsweise mittels Vibration oder Rütteln der Pressform. Hierdurch wird die Pulverschüttung im Innenraum der Spule bes ser verteilt, so dass auch Zwickelräume zwischen einzelnen Spulenwindungen ausgefüllt werden.
Die Pressform kann als Komponente eines Presswerkzeugs ausgestaltet sein. Ein Boden der Pressform stützt in einer ersten Ausführungsvariante zumindest diejenige Oberfläche der Spule, die die untere Öffnung umfasst (im Folgenden untere Oberfläche). Mittels eines Pressstempels des Presswerkzeugs wird die Spule nach der Befüllung mit dem metallischen Pulver von derjenigen Ober fläche der Spule verdichtet bzw. verpresst, die die obere Öffnung umfasst (obere Oberfläche), d.h. die der unteren Oberfläche gegenüberliegende obere Oberfläche der Spule umfasst.
Neben einem Boden kann die Pressform zusätzlich eine oder mehrere Seiten wände besitzen, die einen Innenraum begrenzen, in welchen die durch die Außenflächen begrenzte Außenkontur der Spule des herzustellenden Spule- Zahn-Modul passt und vorzugsweise anliegt. Die Seitenwände des Presswerk zeugs verhindern eine Verformung der Spule, bzw. ein nach Außen drücken der Spule beim Verdichten bzw. Verpressen der im Innenraum der Spule an geordneten Pulverschüttung. Hierdurch können Pulverpartikel nicht durch die Zwischenräume zwischen zwei benachbarten Windungen der Spule nach Au ßen dringen und die Verfüllung der Hohl- und Zwickelräume zwischen zwei benachbarten Windungen verbessert sich. Zwischen den Seitenwänden der Pressform und den äußeren Seitenflächen der Spule befindet sich vorzugswei se keine Pulverschüttung, so dass die äußeren Seitenflächen der Spule nach dem Verpressen nicht von einem verpresssten Metallpulver umschlossen ist. D.h. die äußeren Seitenflächen sind nicht mit einem zusätzlichen Metallpul ver, aus welchem der Zahn besteht, umschlossen.
In einer Ausführungsvariante des Verfahrens wird vor der Befüllung der Spule mit metallischem Pulver die Spule innerhalb der Pressform entlang der Längs richtung zusammengedrückt, um die Spalte zwischen zwei benachbarten Windungen zu minimieren. Hierdurch wird das Volumen der Zwickelräume, die sich zwischen zwei benachbarten Windungen ergeben können, minimiert. Das Zusammendrücken kann beispielsweise mit einer weiteren Komponente eines Presswerkzeugs durchgeführt werden.
In der Ausführungsvariante einer wendelförmigen Spule reicht die Innenseite einer jeden Windung zur Innenkontur der Spule und kann somit direkten Kon takt mit dem Zahn haben. Es handelt sich also um einlagige Spulen, bei der keine Windungen von Innen nach Außen betrachtet aufeinander liegen. Wei terhin kann sich bei der wendelförmigen Spule die Querschnittsfläche von Windung zu Windung ändern, um - je nach Anwendung - einen verbesserten Füllgrad des Bauraumes zu erreichen. In einer weiteren Ausführungsvariante wird das Spule-Zahn-Modul nach dem Verpressen des metallischen Pulvers einer Wärmebehandlung unterzogen. Hierdurch werden durch das Verpressen eingebrachte Eigenspannungen in nerhalb des verfestigten Zahns reduziert oder beseitigt. Dabei kann das Spule- Zahn-Modul für 15 bis 30 Minuten bei einer Temperatur zwischen 500°C und 800°C unter Schutzgas, Luft oder reduzierender Atmosphäre behandelt wer den.
In einer weiteren Ausführungsvariante wird vor dem Einlegen der Spule in die Pressform ein metallisches Pulver in die Pressform eingebracht, auf welchem wiederum die Spule angeordnet wird. Das vorab eingebrachte Pulver wird nach dem Befüllen des Innenraums der Spule und dem anschließenden Verpressen zu einem Zahnfuß verfestigt, welcher mit dem im Innenraum der Spule angeordneten Zahn mittels der verwendeten Partikel einen Formschluss eingeht, so dass ein Zahn und Zahnfuß fest und dauerhaft miteinander ver bunden werden. Alternativ zur Herstellung eines Zahnfußes während des Verpressens des metallischen Pulvers kann der Zahnfuß vorab gefertigt wer den und erst anschließend in die Pressform gelegt werden. Danach werden die Pulverpartikel in den Innenraum der Spule gegeben, und anschließend verdichtet. In einer weiteren Alternative wird das für den Zahnfuß in die Pressform eingebrachte Pulver zunächst verpresst und zu einem Zahnfuß ge formt. Erst anschließend wird die Spule eingebracht und befüllt.
In einer weiteren Ausführungsvariante füllt das metallische Pulver den Innen raum der Spule vollständig aus. Optional bedeckt das metallische Pulver die obere Oberfläche der Spule vollständig, so dass beim Verpressen des Spule- Zahn-Moduls ein Zahnkopf gebildet wird. In einer weiteren Ausführungsform verbleibt die Außenkontur der Spule oder die äußeren Seitenflächen der Spule ohne eine Bedeckung aus dem den Zahn bildenden Metallpulver.
In den Ausführungsvarianten, die einen Zahnfuß oder einen Zahnkopf aufwei sen, kann die Pressform derart geformt sein, dass diese die Form des Zahnfu ßes oder -kopfes definiert. Dabei kann die Form des Zahnfußes oder -kopfes derart gewählt sein, dass Fortsätze oder Ausnehmungen vorhanden sind, die einen Formschluss mit einem Rotor oder einem Stator einer elektrischen Ma- schine ermöglichen. In diesen Fällen kann das Spule-Zahn-Modul in ein Stator oder den Rotor eingeschoben und fixiert werden.
In einer weiteren Ausführungsvariante ist die vorgefertigte Spule derart ge formt, dass mindestens eine Windung durch den Zahn in Längsrichtung be trachtet hintergriffen wird. Hierbei kann eine formschlüssige Verbindung zwi schen der Spule und dem Zahn vermittelt werden. Beispielsweise kann die Dicke und Breite einer Windung der Spule variiert werden, dass die Außen kontur der Spule über alle Windungen gleich verläuft, eine verringerte Breite einer Windung quer zur Längsrichtung jedoch eine Hinterschnitt mit den zwei angrenzenden Windungen bildet.
Die vorab aufgeführten Ausführungsvarianten können beliebig miteinander kombiniert werden, sofern die Varianten nicht als alternativ zueinander be schrieben sind.
Mittels des hier vorgestellten Verfahrens können Spule-Zahn-Module herge stellt werden, die einen sehr guten Kontakt zwischen dem Zahn und der Spule vermitteln können und den vorhandenen Bauraum in einer elektrischen Ma schine gut ausfüllen kann. Anders als im Stand der Technik kann in zahlreichen Ausführungsformen eines erfindungsgemäßen Spule-Zahn-Moduls auf eine Vergussmasse zwischen der Spule und dem Zahn verzichtet.
Gegenüber Spule-Zahn-Modulen nach dem Stand der Technik weisen die hier vorgestellten Spule-Zahn-Module eine größere Kontaktfläche zwischen Spule und Zahn auf, da die Pulverschüttung zunächst die Hohlräume und ggf. die Zwickelräume des Innenraums ausfüllt und durch die anschließende Verpressung verfestigt wird.
Als Spulenmaterialien kommen handelsübliche Materialien in Betracht, wie z.B. Aluminium oder Kupfer. Ferner kann die Spule mit einer isolierenden Schicht überzogen sein. Als metallische Pulver kommen Ferritpartikel oder mit einer isolierenden Schicht überzogene Eisenpartikel (als Beispiel eines SMC) in Frage Für die SMCs eignen sich Reineisen, Eisen-Silizium, Eisen-Nickel, oder Eisen-Cobalt Partikel, die mit einer elektrisch isolierenden Schicht überzogen sind. Auch Ferrite können als Basis der SMCs verwendet werden Weitere Ausführungsvarianten ergeben sich aus den nachstehenden Ausfüh rungsbeispielen.

Die Fig. 1 zeigt eine Spule 1, die im hier beschriebenen Spule-Zahn-Modul, bzw. dessen Herstellungsverfahren Verwendung finden kann. Eine ausführli che Beschreibung der Spule findet sich beispielsweise in der EP 2 387 135 A2, welche Offenbarung vollumfänglich zum Bestandteil dieser Anmeldung ge macht wird. Die Spule 1 kann beispielsweise gegossen oder umformt werden.
Die Spule 1 besitzt eine Vielzahl von Windungen 3 und ist wendelförmig aus gebildet. Die Windungen 3 begrenzen einen Innenraum 5, der sich von der untersten Windung 7 entlang einer Längsrichtung 9 bis zur obersten Windung 11 erstreckt. Die durch die jeweilige zum Innenraum ragende Kante einer Windung begrenzte Querschnittsfläche 13, die quer zur Längsrichtung 9 ver läuft, ist im vorliegenden Beispiel über die Höhe H der Spule im Wesentlichen konstant. Die Querschnittsfläche wird durch die Innenkontur des Innenraums der Spule begrenzt und ist im Wesentlichen rechteckig ausgebildet mit einer Breite B und einer Länge L. Die Windungen der Spule sind bandförmig geformt und besitzen ebenfalls eine Breite b_S, und eine Höhe h_S. Im vorliegenden Beispiel sind die Breite und die Höher der Windungen über die gesamte Länge der Spule konstant, wobei in einzelnen Ausführungsbeispielen die Windungen jedoch eine abweichende Breite b_S und Höhe h_S aufweisen können. Die Außenkontur der Spule wird durch deren vier Seitenflächen 15 und einer obe re und untere Oberfläche begrenzt. Die unterste Windung bildet die untere Oberfläche 17, die oberste Windung bildet die obere Oberfläche 19. Ein ent lang der Windungen veränderlicher Querschnitt einer Spule kann beispiels weise dergestalt sein, dass die unterste Windung eine geringere Breite b_Sl und eine größere Höhe h_Sl besitzt, und sich die Breite b_S nach oben hin vergrößert und die Höhe h_S nach oben hin verringert, so dass die oberste Windung beispielsweise eine Breite b_S2 > b_Sl, und eine Höhe h_S2 < h_Sl aufweist. Die Innenkontur bleibt dabei rechteckig und über die Längsrichtung konstant, so dass die Außenkontur pyramidenstumpfartig verläuft. Eine derar tige Konfiguration ist beispielsweise in der Figur 2A bzw. 2B dargestellt.
Die hier dargestellte wendelförmige Spule ist derart geformt, dass die Innen kante jeder Windung an einem in den Innenraum einzubringenden Zahn an- liegen könnte. Wird die Spule - wie nach dem Stand der Technik - lediglich auf einen bestehenden Zahn aufgesteckt, ergeben sich aufgrund des notwen digen Untermaßes des Zahnes Hohlräume, die sich negativ auf den thermi schen und magnetischen Eigenschaften des Spule-Zahn-Moduls auswirkt. Das hier beschriebene Spule-Zahn-Modul vermeidet die Hohlräume indem der Zahn aus einer in dem Innenraum der Spule angeordneten Pulverschüttung verp resst wird.
In den Figuren 2 sind Längsschnitte durch die Spule 1 dargestellt. Die Figur 2A zeigt eine Vielzahl von Windungen, die sich entlang der Längsrichtung erstre cken und den Innenraum 5 begrenzen. Die Innenkanten 21 der Windungen der Spule besitzen herstellungsbedingte Rundungen oder Fasen, die den Kon takt zwischen der Innenkante 21 und einem Zahn weiter verringern können. In den Biegungen 23 einer Windung ergibt sich zudem ein Krümmungsradius 25, der ebenfalls einen Kontakt mit einem vorgefertigten Zahn erschwert. Ferner ist in der Figur 2A erkennbar, dass sich zwischen zwei Windungen ein Spalt 27 entlang der Längsrichtung ergibt. Wird die Spule entlang der Längsrichtung zusammengedrückt, können zwei Windungen direkt aufeinanderliegen und es ergeben sich aufgrund der Rundungen oder Fasen Zwickelräume 29. Das Befüllen des Innenraums 5 mit einer Pulverschüttung kann sowohl im ent spannten Zustand der Spule (Figur 2A) oder im zusammengedrückten Zustand der Spule (Figur 2B) erfolgen.
Anhand der Figuren 3 wird das Herstellungsverfahren eines Spule-Zahn- Moduls gern, dieser Beschreibung erläutert. In einem einfachen Ausführungs beispiel des Verfahrens wird die Spule 31 zunächst auf einem Presswerkzeug 33 angeordnet, wobei das Presswerkzeug eine untere Pressform 35 umfasst, in welcher die Spule 31 gehalten wird. Anschließend wird mittels eines weite ren Werkzeugs SMC-Partikel aus Eisen, welches mit einer nicht-leitenden Schicht überzogen wurde) in den Innenraum 37 der Spule 31 geschüttet, bis das Pulver bzw. die Partikel den gesamten Innenraum der Spule ausfüllen. (Fig. 3A) . Um eine gute, hohlschlussfreie Befüllung zu ermöglichen, kann das Pulver beispielsweise durch Vibration oder Rütteln der Pressform 35 zum Flie ßen angeregt werden. Auf diese Weise füllt das Pulver den Innenraum ein schließlich etwaiger Zwickelräume im Wesentlichen hohlschlussfrei aus. Das unverpresste Pulver wird in diesem Fall aus dem Innenraum emporragen, da im anschließenden Verpressungsvorgang die SMC Partikel plastisch defor miert und miteinander verhakt, d.h. formverschlossen werden, um einen zu sammenhängenden Zahn zu formen, der über die gesamte Längsrichtung 39 direkt an der Innenkontur der Spule direkt anliegt. Hierzu wird das Pulver mit einem oberen Pressstempel 41 des Presswerkzeugs 33 verdichtet (Fig. 3B). Der zwischen der Pressform und dem Pressstempel aufgebrachte Druck be trägt hierbei mehrere hundert MPa, vorzugsweise 800 MPa bis 1200 MPa. Obgleich die Pressform 35 einteilig dargestellt ist, kann diese auch mehrteilig aufgebaut sein, wobei beispielsweise der direkt unterhalb des Zahns liegende Teil 43 der Pressform separat bewegbar ist.
In der Fig. 3C ist ein mittels des Prozesses hergestelltes Spule-Zahn-Modul schematisch dargestellt. Neben der eingangs erwähnten Spule 31 ist nunmehr der innerhalb der Spule verpresste Zahn 45 erkennbar. Aufgrund des Herstel lungsprozesses liegt der Zahn 45 über die gesamte Längsrichtung der Spule direkt an den Windungen an und die Zwickelräume (vgl. Fig. 2B) zwischen zwei Windungen sind verfüllt. Aufgrund der großen Kontaktfläche zwischen der Spule 31 und dem Zahn 45 wird eine gute thermische Verbindung der beiden Elemente gewährleistet, und eine thermische Entwärmung des Spule-Zahn- Moduls wird im späteren Betrieb gewährleistet. Je nach der Größe der Zwickelräume, hintergreift der Zahn zumindest in Teilen der Innenkontur die Spule, so dass der Zahn auch formschlüssig mit der Spule verbunden ist. Nach dem Verpressen des Pulvers kann zudem eine Wärmebehandlung erfolgen, bei welcher die aufgrund des Pressvorgangs in den Zahn eingebrachten Eigen spannungen reduziert oder abgebaut werden können. Im vorliegenden Aus führungsbeispiel erstreckt sich der Zahn 45 ausschließlich innerhalb der In nenkontur der Spule, die Außenflächen der Spule sind nicht mit dem Zahnma terial beaufschlagt. Dies wird auch deswegen erreicht, da die Windungen der Spule so aufeinandergedrückt werden, dass das innerhalb der Innenkontur liegende Metallpulver nicht zwischen den Windungen zu den äußeren Seiten flächen der Spule gelangen kann.
Anhand der Figuren 4 soll ein weiteres beispielhaftes Herstellungsverfahren eines Spule-Zahn-Moduls erläutert werden. Die Pressform und das Spule- Zahn-Modul sind dabei in einem Längsschnitt entlang der Ebene A-A (s. Fig. 1) dargestellt. In dieser Herstellungsvariante wird ein Presswerkzeug mit einer Pressform 47 mit einem Boden 49 und Seitenwänden 51 verwendet. Die Sei tenwände sind dabei derart beabstandet, dass diese die Außenkontur bzw. die äußeren Seitenflächen der vorgefertigten Spule nachbilden, so dass die Spule im Wesentlichen in die Pressform eingepasst ist. Obgleich auch in diesem Bei spiel die Pressform einteilig dargestellt ist, können der Boden und die Seiten wände getrennt voneinander beweglich sein, so dass die Pressform an ver schiedene Spule anpassbar ist. In diesem Beispiel wird zunächst ein metalli sches Pulver, wie das oben erwähnte, beschichtete Eisen, in den Boden der Pressform 47 gefüllt und bildet eine geschlossene Fläche 52, die im späteren, verpressten Zustand einen tellerförmigen Zahnfuß des Spule-Zahn-Moduls bildet. Um eine möglichst gleichmäßige Verteilung zu erreichen wird das Pul ver in der Pressform gerüttelt, so dass etwaige Hohlschlüsse aus dem späteren Zahnfuß gerüttelt werden. Nachdem die geschlossene Fläche 52 bereitgestellt wurde, wird die Spule 53 auf die geschlossene Fläche 52 aufgesetzt und durch die Seitenwände 51 seitlich begrenzt. Die Pressform 47 hat die Form eines vierseitigen Pyramidenstumpfes, da die Windungen der Spule einen veränder lichen Querschnitt besitzen. Die Spule 53 kann vor dem Befüllen des Innen- raums 55 mit Pulver entlang der Längsrichtung zusammengedrückt werden, so dass zwischen den einzelnen Windungen kein oder lediglich ein geringer Spalt verbleibt. Auf diese Weise wird der notwendige Bauraum in der elektri schen Maschine, den das Spule-Zahn-Modul benötigt, klein gehalten. Das Befüllen des Innenraums 55 erfolgt ebenfalls unter einem Rütteln der Press form 47, um Hohlschlüsse zu vermeiden (Fig. 4A). Der Innenraum 55 wird voll ständig befüllt und anschließend wird eine geschlossene Fläche 57 auf der obersten Windung aufgeschüttet, welche - ähnlich der geschlossenen Fläche 52 - einen tellerförmigen Zahnkopf bildet, sobald das Pulver verpresst worden ist. Nach dem Verpressen (mit einem nicht dargestellten Pressstempel) wird also ein Spule-Zahn-Modul gebildet, das einen hantelförmigen Zahn mit Zahnfuß, Zahnstiel und Zahnkopf besitzt. Der Zahnfuß und der Zahnkopf sind jeweils derart dimensioniert, dass diese mit der benachbarten Außenkontor der Spule abschließen oder über diese quer zur Längsrichtung herausragen. Ein entsprechend hergestelltes Spule-Zahn-Modul ist in der Fig. 4C dargestellt. Das Spule-Zahn-Modul 61 umfasst einen Zahn 63 mit einem Zahnfuß 65, ei nem Zahnstiel 67 und einem Zahnkopf 69, wobei die Spule 53 den Zahnstiel 67 vollständig umschließt und durch den Zahnfuß 65 und Zahnkopf 69 form schlüssig gehalten wird. Das hier gezeigte Spule-Zahn-Modul zeichnet sich unter anderem dadurch aus, dass der Zahn 63 einstückig hergestellt ist und die Spule 53 mit dem Zahnkopf 69 und dem Zahnfuß 65 in Längsrichtung 71 hintergreift.
In einem weiteren Ausführungsbespiel eines Herstellungsverfahrens, das an hand der Figuren 5 illustriert wird, wird -anders als im Beispiel der Figur 4 - der Zahnfuß zunächst vorgepresst. Hierzu wird zunächst ein SMC-Pulver in eine Pressform 73 für einen Zahnfuß gefüllt und anschließend verpresst. Der Zahnfuß 75 ist im vorliegenden Beispiel als Platte 77 mit einem stielartigen Fortsatz 79 ausgebildet. Der Fortsatz 79 ist derart dimensioniert, dass dieser in die Innenkontur der Spule des Spule-Zahn-Moduls passt. Anschließend (bzw. nach einer Wärmebehandlung) wird der Zahnfuß in eine Pressform 81 gelegt, die Spule 83 auf den Zahnfuß gesteckt und der Innenraum 85 der Spule 83 mit dem gleichen SMC-Pulver, aus welchem der Zahnfuß hergestellt wurde, befüllt (s. Fig. 5A). Das Pulver füllt den gesamten Innenraum der Spule 83 und bildet zusätzlich eine geschlossene Fläche 86 auf der Spule 83, um beim Verpressen sowohl einen Zahnstiel als auch einen Zahnkopf zu bilden (s. Fig. 5B). Beim Verpressen mittels des Pressstempels 84 wird zum einen das SMC- Pulver zu einem Zahnstiel und einem Zahnkopf verpresst und zum anderen wird der Zahnstiel stoffschlüssig mit dem bereits vorgefertigten Zahnfuß ver bunden bzw. kaltverschweißt. Das so hergestellte Spule-Zahn-Modul 87 ist in der Fig. 5C dargestellt. Eine weitere Ausführungsform ist in der Fig. 5D darge stellt. Die Ausführungsform unterscheidet sich von der Ausführungsform der Fig. 5C darin, dass auf der Pressstempel anders ausgebildet ist, und somit ei nen Zahnkopf 90 herstellt, der eine Schwalbenschwanzführung 92 umfasst. Da der Pressstempel einen Hinterschnitt aufweist, kann das SMC Pulver bei spielsweise in den leicht auf den Zahnkopf aufgelegten Pressstempel über die Schwalbenschwanzöffnung desselbigen eingefüllt werden. Anschließend wird der Zahn inklusive der Schwalbenschwanzführung verfestigt. Die Schwalben schwanzführung kann beispielsweise in eine korrespondierende Ausnehmung eines Elektromotors eingeschoben werden, so dass der vorhandene Bauraum sehr gut ausgenutzt wird und die Montage des Spule-Zahn-Moduls 94 einfach ist. Obgleich im vorliegenden Beispiel eine Schwalbenschwanzführung am Zahnkopf angeordnet ist, kann das Spule-Zahn-Modul auch eine andere Füh rung mit Hinterschnitt auweisen. Alternativ kann das Spule-Zahn-Modul auch eine zu einer Führung mit Hinterschnitt, z.B. einer Schwalbenschwanzführung, korrespondierende Ausnehmung aufweisen. Das Spule-Zahn-Modul kann dann auf eine entsprechende Führung des Elektromotors aufgeschoben wer den.
Die Figur 6A zeigt eine dreidimensionale Aufsicht auf ein mittels eines der vorbeschriebenen Verfahren hergestellten Spule-Zahn-Moduls. Das Spule- Zahn-Modul 100 umfasst eine Spule 102 mit veränderlichem Windungsquer schnitt, der sich von unten nach oben ändert. Unterhalb der untersten Win dung ist der plattenförmige Zahnkopf 104 angeordnet, oberhalb der obersten Windung befindet sich der Zahnfuß 105, der ebenfalls plattenförmig ist. In dieser Darstellung ist der Zahnstiel, der den Zahnkopf und den Zahnfuß mitei nander verbindet nicht sichtbar. Der gesamte Zahn ist - wie oben erwähnt - in einem oder zwei Fertigungsschritten hergestellt worden und im Bereich der Innenkontur besonders gut mit der Spule gekoppelt. Dies wird anhand der Figur 6 B illustriert, die einen Ausschnitt der Schnittfläche B-B im Bereich einer Innenkante der Spule zeigt. Die Innenkanten der Windungen 106, 108, und 110 sind leicht gerundet, so dass Zwickelräume 112 bzw. 114 zwischen den Windungen entstehen. Diese Zwickelräume sind ebenfalls durch den Zahnstiel 116 ausgefüllt, da das SMC-Pulver in die Zwickelräume eindringen konnte. Erst anschließend wurde der Zahnstiel verfestigt und die besonders große Kontakt fläche zwischen Zahn und Spule ermöglicht.
Auf der in der Figur 6A sichtbaren Oberfläche des Zahnfußes können zudem weitere Hinterschnitte oder Ausnehmungen angeordnet sein, welche der spä teren Befestigung des Spule-Zahn-Moduls in einer elektrischen Maschine die nen können. Ferner kann bei der Herstellung des Spule-Zahn-Moduls oder durch eine Bohrung ein Kühlkanal in den Zahn eingebracht werden, durch welchen später in der elektrischen Maschine ein Kühlmedium fließen kann.
Die Figur 7 soll schematisch nochmals die Schritte des Herstellungsverfahrens aufgreifen. Zunächst wird in einem optionalen Schritt SMC-Pulver in eine Pressform gefüllt und bildet eine geschlossene Fläche aus (Schritt 120). An schließend wird eine vorgefertigte Spule in die Pressform eingelegt (Schritt 140). Der Innenraum der Spule wird mit SMC-Pulver befüllt, wobei die Befüllung unter optionalen Rütteln stattfindet, so dass auf kleine Hohlschlüsse verschwinden (Schritt 160). Anschließend wird eine geschlossene Pulverfläche zur Bildung eines Zahnkopfes bereitgestellt (Schritt 180). Die gesamte Anord nung wird dann unter hohem Druck verpresst (Schritt 200) und anschließend einer Wärmebehandlung unterzogen (Schritt 220). Das Spule-Zahn-Modul kann dann seiner Verwendung zugeführt bzw. weiterverarbeitet werden.

Claims

1. Verfahren zur Herstellung eines Spule-Zahn-Moduls, wobei das Verfah ren folgende Schritte umfasst:
a) Einlegen einer wendelförmigen Spule in eine Pressform;
b) Befüllen einer durch die Spule begrenzten Innenkontur mit ei nem metallischem Pulver;
c) Verpressen des metallischem Pulvers zu einem Zahn, welcher direkt an der Spule anliegt.
2. Verfahren nach Anpruch 1, wobei nach dem Verpressen zu einem Zahn ein Formschluss zwischen Partikeln des zum Zahn verpressten metalli schen Pulvers vorliegt.
3. Verfahren nach einem der vorhergehenden Ansprüche, wobei sich eine Querschnittsfläche der Innenkontur der Spule entlang einer Längsrichtung des Innenraums ändert.
4. Verfahren nach einem der vorhergehenden Ansprüche, wobei die Pressform die Spule an ihren Außenflächen umschließt.
5. Verfahren nach einem der vorhergehenden Ansprüche, wobei die Spu le in der Pressform entlang der Längsrichtung zusammengedrückt wird.
6. Verfahren nach einem der vorhergehenden Ansprüche, wobei das verpresste metallische Pulver neben der Innenkontur auch einen etwa igen Zwickelraum zwischen verschiedenen Spulenabschnitten ausfüllt.
7. Verfahren nach einem der vorhergehenden Ansprüche, wobei das Spu- Ie-Zahn-Modul nach dem Verpressen des metallischen Pulvers einer Wärmebehandlung unterzogen wird.
8. Verfahren nach einem der vorhergehenden Ansprüche, wobei vor dem Einlegen der Spule in die Pressform ein Pulvermaterial zur Formung ei nes Zahnfusses oder ein vorgefertigter Zahnfuss in die Pressform ein gebracht wird.
9. Verfahren nach einem der vorhergehenden Ansprüche, wobei das die Innenkontur befüllende Pulver die Innenkontur vollständig ausfüllt und optional eine Oberseite der Spule bedeckt, so dass beim Verpressen ein Zahnkopf gebildet wird.
10. Verfahren nach einem der vorhergehenden Ansprüche, wobei der Zahn zumindest einen Spulenabschnitt hintergreift.
11. Spule-Zahn-Modul, welches eine wendelförmige Spule und einen in einer Innenkontur der Spule angeordneten Zahn umfasst, wobei der Zahn an der Spule anliegt und ein verpresstes metallisches Pulver um fasst.
12. Spule-Zahn-Modul nach Anspruch 11, wobei zwischen Partikeln des zum Zahn verpressten metallischen Pulvers ein Formschluss vorliegt.
13. Spule-Zahn-Modul nach einem der Ansprüche 11 oder 12, wobei die Spule ein elektrisch leitfähiges Material umfasst, vorzugsweise Alumi nium oder Kupfer oder deren Legierungen umfasst, und wobei das me tallische Pulver ein weichmagnetisches Material oder eine weichmag netische Legierung ist.
14. Spule-Zahn-Modul, hergestellt nach einem der Ansprüche 1 bis 10.
