Abstract
Vorgeschlagen wird ein Verfahren zur Herstellung von Isocyanaten durch Spaltung der entsprechenden Carbamate, das dadurch gekennzeichnet ist, dass die Spaltung der Carbamate in Gegenwart eines heterogenen Lewis-sauren Katalysators durchgeführt wird.

Heterogen katalysierte Carbamatspaltung zur Synthese von Isocyanaten an festen Lewis-Säuren
Beschreibung
Die Erfindung betrifft ein Verfahren zur Herstellung von Isocyanaten durch Spaltung der entsprechenden Carbamate.
Die Carbamatspaltung gewinnt zunehmend an Bedeutung als phosgenfreies Verfahren zur Herstellung von Isocyanaten. Zur technischen Durchführung der Carbamatspaltung wurden unterschiedliche Apparate vorgeschlagen, insbesondere Kolonnen (in EP 0 795 543), Wirbelschichtreaktoren (in EP 555 628 und in DE 199 07 648), Fallfilm- oder Dünnschichtverdampfer (in EP 0 092 738). Die Carbamatspaltung kann in der Flüssigoder in der Gasphase betrieben werden.
Problematisch bei der thermischen Spaltung von Carbamaten ist die Bildung von hochmolekularen Nebenkomponenten, die durch Weiterreaktion der Spaltprodukte mit sich selbst oder mit Ausgangsstoffen entstehen. Diese können Ablagerungen in den Apparaten bilden, damit den kontinuierlichen Betrieb einschränken und zu Ausbeute- Verlusten führen. Die Rückstände enthalten insbesondere Allophanate und Isocyanurate. Die Nebenprodukte entstehen auch durch die Reaktion von Halburetha- nen (Semicarbamaten, d.h. eine Urethan- und eine Isocyanatfunktion enthaltende difunktionale Verbindung, Intermediate der Spaltung von Bisurethanen) mit sich selbst. Sie entstehen ferner durch die Reaktion des gewünschten Endprodukts mit dem Ein- satzstoff.
Es war demgegenüber Aufgabe der Erfindung, ein verbessertes Verfahren zur Herstellung von Isocyanaten durch Spaltung von Carbamaten zur Verfügung zu stellen, wobei insbesondere die Raum-Zeit-Ausbeute und die Selektivität der Carbamatspaltung verbessert ist.
Die Aufgabe wird gelöst durch ein Verfahren zur Herstellung von Isocyanaten durch Spaltung der entsprechenden Carbamate, das dadurch gekennzeichnet ist, dass die Spaltung der Carbamate in Gegenwart eines heterogenen Lewis-sauren Katalysators durchgeführt wird.
Es wurde gefunden, dass Lewis-saure heterogene Katalysatoren die Reaktionsgeschwindigkeit der Carbamatspaltung um das bis zu 80-Fache gegenüber der rein thermischen Spaltung erhöhen, bei hoher Selektivität, oberhalb von 90 %, der Spaltung zu den entsprechenden Isocyanaten.
Es wurde überraschend gefunden, dass diese hohen Geschwindigkeitssteigerungen und Selektivitäten nur mit Katalysatoren erreicht werden, die Lewis-sauer sind, nicht jedoch mit Brönsted-Säuren, die zu unerwünschten Nebenreaktionen bei der Spaltung führen.
Im erfindungsgemäßen Verfahren können übliche Carbamate (auch als Carbamidsäureester oder Urethane bezeichnet), bevorzugt Biscarbamate und Polycarbamate, zur Spaltung eingesetzt werden. Diese Carbamate basieren üblicher- weise auf der allgemein bekannten Umsetzung von Aminen, vorzugsweise von Dioder Polyaminen, bevorzugt von Diaminen, mit Harnstoff und mindestens einem Alkohol.
Als Alkohole zur Herstellung der Carbamate eignen sich prinzipiell alle aliphatischen Alkohole. Vorzugsweise werden solche ausgewählt, deren Siedepunkte sich hinreichend vom Siedepunkt der Isocyanate unterscheiden, um eine optimale Trennung zu gewährleisten. Besonders bevorzugt werden zur Herstellung des Carbamats aliphatische Monohydroxyalkohole mit 1 bis 4 C-Atomen pro Molekül, d.h. Methanol, Ethanol, Propanol, Isopropanol, n-Butanol und/oder Isobutanol, eingesetzt. Bevorzugt sind wei- terhin Alkohole mit mindestens einem Sauerstoffheteroatom, insbesonder 2- Methoxyethanol, 2-Ethoxyethanol, 2-Propoxyethanol, 2-Butoxyethanol, 2-Methoxy-1 - propanol und/oder 1 -Methoxy-2-propanol.
Als Amine werden bevorzugt 2,4- und/oder 2,6-Toluylendiamin (TDA), 2,2', 2,4'- und/oder 4,4'-Diaminodiphenylmethan (MDA) und/oder höhere Homologe (Poly- phenylenpolymethylenpolyamine, pMDA), 1 ,6-Hexamethylendiamin (HDA), 1 -Amino- 3,3,5-trimethyl-5-aminomethylcyclohexan (im Folgenden auch als Isophorondiamin, IPDA bezeichnet), 1 ,5- und/oder 1 ,8-Diaminonaphthalin, 4,4'-Diaminodiphenyl, 1 ,3- und/oder 1 ,4-Diaminobenzol, 2,4- und/oder 2,6-Hexahydrotoluylendiamin und/oder 4,4'-, 2,4'- und/oder 2,2'-Dicyclohexylmethandiamin eingesetzt. Die Strukturen der eingesetzten Amine determinieren die Strukturen der nach der thermischen Spaltung erhältlichen Isocyanate. Besonders bevorzugt basieren die eingesetzten Urethane auf 2,4- und/oder 2,6-Toluylendiamin (TDA), 2,2'-, 2,4'- und/oder 4,4'-Diaminodiphenyl- methan (MDA) und/oder höheren Homologen (Polyphenylenpolymethylenpolyamine, pMDA), 1 ,6-Hexamethylendiamin (HDA), Isophorondiamin (IPDA) und/oder 1 ,5-Di- aminonaphthalin als Amin-Komponente und Methanol, n-Propanol, Isopropanol, n- Butanol, oder insbesondere Isobutanol oder 2-Methoxyethanol als Alkohol.
Insbesondere werden demnach die folgenden Diurethane oder Polyurethane zur Spal- tung eingesetzt: 2,4- und/oder 2,6-Toluylendiisobutylurethan, 2,4- und/oder 2,6-Tolu-
2,6-Toluylendimethylurethan, 1 ,5-Naphthylendiisobutylurethan, 1 ,5-Naphthylendi- methoxyethylurethan, 1 ,5-Naphthylendipropylurethan, 1 ,5-Naphthylendimethylurethan, 4,4'-, 2,4'- und/oder 2,2'-Diphenylmethandiisobutylurethan, 4,4'-, 2,4'- und/oder 2,2' Diphenylmethandimethoxyethylurethan, 4,4'-, 2,4'- und/oder 2,2'-Diphenylmethandipro- pylurethan, 4,4'-, 2,4'- und/oder 2,2'-Diphenylmethandimethylurethan, Polyphenylen- polymethylenpoylmethoxyethylurethan, Polyphenylenpolymethylenpoylmethylurethan, Polyphenylenpolymethylenpolypropylurethan, Polyphenylenpolymethylenpolyisobutyl- urethan, 1 ,6-Hexamethyldiisobutylurethan, 1 ,6-Hexamethylendimethoxyethylurethan, 1 ,6-Hexamethylendipropylurethan, 1 ,6-Hexamethylendimethylurethan, Isophorondiiso- butylurethan, Isophorondimethoxyethylurethan, Isophorondipropylurethan und/oder Isophorondimethylurethan, wobei auch Mischungen der genannten Urethane zur Spaltung eingesetzt werden können.
Besonders bevorzugt werden die folgenden Isocyanate durch thermische Spaltung der entsprechenden Diurethane hergestellt: 2,4- und/oder 2,6-Toluylendiisocyanat (TDI), 2,2'-, 2,4'- und/oder 4,4'-Diphenylmethandiisocyanat (MDI, polyphenylen, polymethylen, polyisocyanate, p-MDl), 1 ,6-Hexamethylendiisocyanat (HDI), 1 -Amino-3,3,5-trimethyl- 5-aminomethylcyclohexan (Isophorondiisocanat, IPDI) und/oder 1 ,5-Diisocya- natonaphthalin (NDI).
Der erfindungsgemäß eingesetzte heterogene Lewis-saure Katalysator ist bevorzugt ein geträgerter Katalysator, der einen keramischen Träger umfasst, auf den ein Metall aufgebracht ist. Als keramischer Träger für den erfindungsgemäßen Einsatz haben sich insbesondere Zeolithe, Spinelle und Perovskite, bewährt. Besonders geeignet sind Zeolithe, insbesondere Na-Y-Zeolithe.
Als Metall, das auf den Träger aufgebracht ist, eignen sich besonders Zink, Aluminium und Eisen. Bevorzugt wird als Metall Zink auf den keramischen Träger aufgebracht.
Der heterogene Lewis-saure Katalysator kann bevorzugt durch Feststoffreaktion von ZnCI2 und Na-Y-Zeolith durch Wärmebehandlung oder unter Mikrowellenbestrahlung hergestellt werden. Derartige Verfahren sind beispielsweise im Journal of Molecular Catalysis A: Chemical 209 (2004) Seiten 171 bis 177 beschrieben.
Der Lewis-saure heterogene Katalysator kann in einer bevorzugten Ausführungsform als Suspensionskatalysator eingesetzt werden.
In einer weiteren bevorzugten Ausführungsform wird der Lewis-saure heterogene Katalysator als Beschichtung auf der Innenwand eines Reaktors eingesetzt, in dem die Carbamatspaltung durchgeführt wird. Der Reaktor, in dem die Carbamatspaltung durchgeführt wird und dessen Innenwand mit dem Lewis-sauren Katalysator beschichtet ist, ist bevorzugt ein Fallfilmverdampfer. Das Aufwachsen von zeolithbasierten Katalysatoren auf unterschiedlichen Materialien, insbesondere Glas oder Metall ist aus der Fachliteratur bekannt. Die Durchführung der Carbamatspaltung im Fallfilmverdampfer hat gegenüber der Carbamatspaltung in Gegenwart eines Suspensionskatalysators den weiteren Vorteil, dass die Reaktionsprodukte der Spaltung, das heißt Alkohol und Isocyanat an unterschiedlichen Stellen des Reaktors entnommen werden können, so dass die Bildung unerwünschter Nebenprodukte durch weitere Reaktion desselben unterbunden werden kann.
Die Erfindung wird im Folgenden anhand von Ausführungsbeispielen näher erläutert.
Untersucht wurde die Spaltung von 2,4-Di-n-propyl-Toluylendimethylurethan (TDU) zu dem entsprechenden Toluylendiisocyanat (TDI). Eingesetzt wurde ein mit Zinkchlorid behandelter Na-Y-Zeolith-Katalysator. Die Herstellung des Katalysators erfolgte in Anlehnung an die in Journal of Molecular Catalysis A: Chemical 209 (2004), Seiten 171 bis 177, angegebene Vorschrift. Hierzu wurden 10 g Na-Y-Zeolith, mit einem Modul von 2,8 mit 3,75 g entsprechend 27,5 mmol Zinkchlorid in einer Achatreibschale verrie- ben und anschließend zwei Stunden lang bei 200°C Wärme behandelt, damit sich das Metall auf der Oberfläche des Zeolithen gleichmäßig verteilt und die Lewis-sauren Oberflächeneigenschaften ausbildet.
Die Katalysatortestung erfolgte in einer für die thermische Spaltung von Carbamaten ausgelegten Anlage, umfassen einen 250 ml Vierhalskolben, eine 600 mm Glaskolonne gefüllt mit 5 x 5 mm Glasringen, mit Heizung und Rührer. Als Referenz dienten die Ergebnisse der thermischen Spaltung. Die Analyse der Testergebnisse erfolgte durch Flüssigchromatographie (HPLC). In der nachfolgenden Figur 1 wurden die Reaktionsverläufe, das heißt die Gewichtsabnahme des eingesetzten Carbamats in Prozent über die Zeit in Minuten aufgetragen, wobei Kurve I den Reaktionsverlauf für die thermische Spaltung, Kurve II den Reaktionsverlauf für die Spaltung in Gegenwart von 1 mol-% des heterogenen Lewis-sauren Katalysators und Kurve III den Reaktionsverlauf in Gegenwart von 10 mol-% des hete- rogenen Lewis-sauren Katalysators darstellt. Die Figuren zeigen, dass in Gegenwart
In der nachfolgenden Figur 2 sind die Geschwindigkeitskonstanten der Carbamatspaltung aus den Ausführungsbeispielen dargestellt. Die Geschwindigkeitskonstanten zeigen eine Steigerung auf das bis zu 80-Fache für die katalytische Spal- tung im Vergleich zur thermischen Spaltung.

Die Darstellung in Figur 1 zeigt auf der Ordinate die Abnahme der Konzentration des Eduktes TDU in Gewichtsprozent über die Zeit, t [min], auf der Abszisse. Die obere Kurve I zeigt den Reaktionsverlauf für die thermische Spaltung zum Vergleich, Kurve II den Reaktionsverlauf für die katalytische Spaltung in Gegenwart von 1 mol-% mit Zink behandeltem Na-Y-Zeolith und die untere Kurve III den Reaktionsverlauf für die katalytische Spaltung in Gegenwart von 10 mol-% Na-Y-Zeolith. Die die erfindungsgemäßen Beispiele verdeutlichenden Kurven II und III zeigen eine deutliche Steigerung der Reaktionsgeschwindigkeit gegenüber dem Vergleichsbeispiel, Kurve I, für die rein thermische Spaltung.
Die Darstellung in Figur 2 zeigt die Geschwindigkeitskonstanten In (c0/c) auf der Ordinate gegenüber der Zeit, t-t0 [min] auf der Abszisse, für die thermische Spaltung, zum Vergleich (Kurve I), für die erfindungsgemäße katalytische Spaltung in Gegenwart von 1 mol-% mit Zink behandeltem Na-Y-Zeolith (Kurve II) bzw. für die erfindungsgemäße katalytische Spaltung in Gegenwart von 10 mol-% mit Zink behandeltem Na-Y-Zeolith (Kurve III).
Claims
1 . Verfahren zur Herstellung von Isocyanaten durch Spaltung der entsprechenden Carbamate, dadurch gekennzeichnet, dass die Spaltung der Carbamate in Ge- genwart eines heterogenen Lewis-sauren Katalysators durchgeführt wird.
2. Verfahren nach Anspruch 1 , dadurch gekennzeichnet, dass der Lewis-saure Katalysator einen keramischen Träger umfasst, auf den ein Metall aufgebracht ist.
3. Verfahren nach Anspruch 2, dadurch gekennzeichnet, dass der keramische Träger ein Zeolith, ein Spinell oder ein Perovskit ist.
4. Verfahren nach Anspruch 3, dadurch gekennzeichnet, dass der keramische Träger ein Zeolith, bevorzugt ein Na-Y-Zeolith, ist.
5. Verfahren nach einem der Ansprüche 2 bis 4, dadurch gekennzeichnet, dass das auf den keramischen Träger aufgebrachte Metall Zink, Aluminium oder Eisen ist.
6. Verfahren nach Anspruch 5, dadurch gekennzeichnet, dass das auf den kerami- sehen Träger aufgebrachte Metall Zink ist.
7. Verfahren nach Anspruch 6, dadurch gekennzeichnet, dass der heterogene Lewis-saure Katalysator durch Feststoffreaktion von ZnCI2 und Na-Y-Zeolith unter Wärmebehandlung oder Mikrowellenbestrahlung hergestellt ist.
8. Verfahren nach einem der Ansprüche 1 bis 7, dadurch gekennzeichnet, dass der heterogene Lewis-saure Katalysator als Suspensionskatalysator eingesetzt wird.
9. Verfahren nach einem der Ansprüche 1 bis 7, dadurch gekennzeichnet, dass der heterogene Lewis-saure Katalysator als Beschichtung auf der Innenwand eines
Reaktors eingesetzt wird, in dem die Carbamatspaltung durchgeführt wird.
10. Verfahren nach Anspruch 9, dadurch gekennzeichnet, dass der Reaktor, in dem die Carbamatspaltung durchgeführt wird, ein Fallfilmverdampfer ist.
