Definitions
- the invention relates to a method for producing an electrical connection of paired conductor ends according to the preamble of claim 1 and an electrical connection according to the genus of the invention produced by this method
- Stator winding to connect to each other electrically.
- the connection is made by ultrasonic welding, arc welding, resistance welding, soldering or the like.
- soldering or welding processes lead in the area and in the vicinity of the joint to a considerable heat development with the disadvantage of possible damage to the adjacent areas, in particular to the insulation of the conductors.
- the present invention seeks to produce a permanent electrical connection of paired conductor ends by possible limited to the junction short-side heat.
- nanofoil film which consists of at least one layer of a chemical, strongly exothermic reacting material. Further details about the material, its properties and its application for joining two parts together can be found in US Pat. No. 7,354,659 B2.
- Nanofoils are foils that are used to create a permanent bond between two workpieces.
- the nanofoils can do this
- nanofoils Connect by soldering, brazing or by diffusion welding.
- the functional principle of nanofoils is based on a strongly exothermic reaction of chemical materials embedded in the films. As a result, very high temperatures are reached for a short time on the surface of the workpiece or the nanofoil, for soldering or
- the very high temperature which occurs for a very short time during the so-called ignition of the nanofoil melts the material of the conductor ends to be joined together in the area of the nanofoil, so that they are pressed firmly together, or soldered together with a solder material applied there.
- the individual conductors do not necessarily have to be positioned one above the other in parallel so that the conductors can overlap one another at an angle greater than zero so that the conductors cross over the connection point and preferably end with the boundary of the connection point or protrude a little beyond the connection point ,
- An expedient assembly aid for accurately positioning the nanofoils at the connection points of the conductor ends is that several nanofoils with the distance of the juxtaposed paired conductor ends are fastened to each other on a band-shaped carrier and inserted jointly between the pairs to be connected conductor ends. After welding or soldering the conductor ends of the band-shaped carrier or the rest of the carrier material is removed.
- the nanofoils are expediently fastened to recesses of a comb-like band-shaped carrier, preferably adhesively bonded.
- the width of the recesses is slightly larger than the width of the conductor ends to choose and the nanofoils must be so large that they cover the edges of the recesses.
- Carrier freely protruding attached, preferably glued. It is also possible to jam the nanofoils in a correspondingly formed band-shaped carrier.
- Nanofoils are connected to each other at a distance from each other via a web of the nanofoil material and are thus inserted together between the pairs to be connected conductor ends. On a carrier can be dispensed with this solution. Another advantage of this solution is that the webs between the nanofoils to successive Igniting the nanofoils are used. It only needs to be fired at a welding position a nanofoil to ignite all welding positions successively over the bridge automatically. In this case, the nanofoils with the connecting webs can advantageously be made waste-free from a strip-shaped nanofoil strip by cutting the nanofoils into each other in a comb-like manner from the nanofoil strip.
- the insulation preferably with a removal of the conductor material, is removed over the length of the nanofoil.
- the removal of the conductor material will form a stop, up to which the nanofoil is inserted between the conductor ends.
- the removal of the conductor material is provided either on only one or both ends of the conductor, wherein less than the total thickness of the nanofoil is removed on conductor material, so that when pressing the conductor ends is ensured that the nanofoil is trapped between the conductor ends.
- the conductor ends are expediently pressed against one another by means of plungers.
- the nanofoil is ignited by a pressure pulse acting on it.
- the pressure pulse at the nanofoil is generated by a material tip integrally formed on a narrow side of the paired conductor ends in the region of the nanofoil.
- the nanofoils be ignited by a heat pulse, preferably by a laser beam, at a head region projecting from the end face between the paired conductor ends.
- An advantageous application of the inventive electrical connection of paired conductor ends via nanofoils results in electrical machines, in particular in three-phase generators for the power supply of motor vehicles, wherein the electrical connections are arranged distributed uniformly over the circumference of the winding head of its stator.
- the individual conductors of the stator winding in several layers upright one above the other in the Inserted grooves of the stator laminated core and decoupled at the ends of the Bleckoncees with their protruding from the grooves sections in the opposite circumferential direction laterally.
- multi-layer stator windings four, six or more conductor ends are arranged aligned parallel to each other one above the other, which are to be electrically connected in pairs.
- all superimposed conductor ends are expediently compressed simultaneously by two pressure pistons and then welded together or soldered in pairs by the nanofoils used between them.
- at least two band-shaped carriers are inserted with their nanofoils arranged next to one another in each case between the conductor ends to be connected in pairs.
- the band-shaped carrier must first be spaced from each other by more than twice the ladder height positioned to the joints and then be inserted axially with the nanofoils between the conductor ends to be connected in pairs.
- Figure 1 shows a three-phase alternator for motor vehicles with a stator winding of paired superimposed individual conductors
- Figure 2 shows a development of the stator with the winding heads of the
- Figure 5 shows the winding head section of Figure 3 with the pre-assembled, used between the paired conductor ends Nanofoils, as the first embodiment.
- FIGS. 6 a) to d) show different embodiments of the paired conductor ends,
- FIG. 7 shows a plurality of conductor ends arranged side by side and in pairs one above the other with two pressure punches for producing the electrical connection in cross section
- FIG. 8 four cross-sectionally arranged conductor ends with two pressure punches in cross-section for producing two electrical connections at the two conductor pairs;
- FIG. 9 shows, as a further exemplary embodiment, the three-dimensional detail of a winding head with two preassembled nanofoil bands between four conductor ends arranged one above the other according to FIG. 8, and FIG. 10 shows an electrical connection between two conductor ends according to FIG. 7, produced by a nanofoil, in cross section.
- an electrical machine is shown to the central axis in longitudinal section, which is used as an alternator 10 for the power supply of motor vehicles. It has a stator 11, the annular stator laminated core 12, in its axially extending, uniformly distributed over the inner circumference arranged grooves receives a three-phase stator winding 13.
- the stator winding 13 cooperates via the stator laminated core 12 and a working air gap 14 with a claw-pole rotor 15 whose rotor shaft 16 is mounted in two bearing plates 17, 18, which at the same time form the housing of the three-phase generator 10.
- the rotor shaft 16 carries a front
- Pulley 19 by means of which it is driven by a V-belt, not shown, of an internal combustion engine of the vehicle.
- the rotor shaft 16 carries at the rear end two slip rings 20, by means of which an excitation coil 21 of the claw-pole rotor 15 is supplied with exciter current via carbon brushes 22.
- At the rear end plate 18 is also a rectifier assembly 23, and a
- Regulator 24 is arranged. On the input side, the rectifier assembly 23 is provided with the stator winding 13 and the output side with a connection 25 for the positive potential of a motor vehicle electrical system. About the controller 24, the intensity of the excitation current in the excitation coil 21 is controlled in response to the voltage of the electrical system.
- the stator winding 13 consists of individual conductors 26 with a rectangular cross-section. The individual conductors 26 are arranged edgewise in two layers one above the other in the slots of the stator laminated core 12. The closer shown in Figure 2, on the front sides of the stator laminated core 12 protruding
- Sections 26a of the individual conductors 26 each form a winding head 27a and 27b there.
- Figure 2 shows a part of the development of the stator laminated core 12 of Figure 1 with the two winding heads 27a and 27b of the stator winding 13.
- stator laminated core 12 are preformed hairpin shaped, which are inserted with its one leg in the lower position of a groove of the stator laminated core 12 and with its other leg in an upper layer of another groove, wherein both grooves are spaced apart by a so-called winding step.
- Single conductors 26 initially pass in pairs from one another out of the slots of the stator laminated core 12, from where they are laterally bent in the opposite circumferential direction. While the individual conductors 26 are transferred via the bend from the upper layer to the lower layer at the lower end winding 27b, the conductor ends 26b at the upper end winding 27a
- Single conductor 26 axially aligned so that they stand in pairs one above the other while running parallel to each other.
- Figure 3 shows a portion of the upper winding head 27a with the stator laminated core 12 in an enlarged spatial representation.
- the protruding from the stator laminated core 12 sections 26a of the individual conductors 26 are bent to the right in the outer layer of the grooves, whereas the sections 26a of the individual conductors 26 are each bent to the left in the inner layer.
- the axially aligned conductor ends 26b are arranged in pairs next to each other at a distance a, wherein the conductor end pairs lie vertically one above the other and are aligned parallel to one another.
- the conductor ends 26b are to be electrically connected in pairs. This is done with the inventive Method between the pairwise conductor ends to be electrically connected to each other in the manner described in more detail below a Nanofoil inserted and then the conductor ends 26b pressed in pairs. In the state thus clamped, the nanofoil is now ignited, and thereby the conductor ends 26b are welded or soldered together.
- FIG. 4 shows various possibilities with which nanofoils 30 are preassembled in such a way that, with the distance a of the pairs of conductor ends arranged next to one another, they are placed on a band-shaped one another
- Carrier 31 made of paper, plastic or other sufficiently stable material can be attached.
- the band-shaped carrier 31a is provided with recesses 32 open at the bottom, which have the same distance a from each other as the respectively adjacent paired conductor ends 26b according to FIG. 3. These recesses 32 of the comb-like carrier 31a are on the left Page in part a) of Figure 4 recognizable.
- the nanofoils 30 are fastened in the region of the recesses 32 on the carrier 31a, preferably adhesively bonded.
- the width of the recesses 32 is slightly larger than the width of the conductor ends
- a band-shaped carrier 31 b is used without recesses 32, in which the
- Nanofoils 30 are adhered with their front portion 30a on one longitudinal side of the band-shaped carrier 31b freely protruding.
- the nanofoils 30 are not completely inserted in this embodiment, but with the exception of their front portion 30a between the paired conductor ends 26b, so that the band-shaped carrier 31b not between the
- the nanofoils 30 are connected to each other at a distance a from each other via a web 30b of the nanofoil material, so that the webs represent the band-shaped carrier 31 for the nanofoils 30.
- the nanofoils 30 with the webs 30b from part c) leave out in pairs without waste a ribbon-shaped nanofoil strip 30c by being combed out of the nanofoil strip 30c in a comb-like manner.
- the nanofoils 30 can be pushed together completely between the pairs to be connected conductor ends 26b.
- the particular advantage of this solution is that by igniting a
- Nanofoils 30 the remaining nanofoils are ignited in each case via their web 30b automatically one after the other.
- the nanofoils 30 are fixed in the same way as in part a) or b) at the distance a on the lower edge of the band-shaped carrier 31b.
- nanofoils 30 have an upwardly projecting head 30d.
- the head 3Od projects between the paired conductor ends 26b so far that the nanofoils 30 can be ignited individually there by a heat pulse, for example by a laser beam.
- Nanofoils 30 are in each case arranged between the opposite narrow sides of the upright paired conductor ends 26b.
- FIG. 6 shows various alternatives for the pretreatment of the paired conductor ends 26b. Since the individual conductors 26 of the stator winding 13 are usually coated with an insulating varnish 33, according to part a) of FIG. 6, the insulating varnish 33 is removed at least over the insertion length b of the nanofoil 30 in the region of the narrow sides 26c of the conductor ends 26b to be connected in pairs. According to the embodiment according to FIG. 6, part b), a removal of conductor material via the insertion length b of the nanofoil 30 is undertaken at this region of the narrow sides 26c at the conductor ends 26b.
- the removal of the conductor material forms at the Narrow sides 26c of the conductor ends 26b from a stop 34, to which the nanofoil 30 is inserted between the conductor ends 26b.
- the removal of conductor material must be less than the thickness of the nanofoil 30 for both conductor ends 26b.
- a material tip 35 for example by embossing, is formed, with which a pressure pulse for igniting the nanofoil 30 is generated in a targeted manner.
- a nanofoil 30 with an externally protruding head 30d according to FIG. 4, part e) was inserted between two conductor ends 26b designed according to part b). It can be seen here that the nanofoil 30 is thicker than the entire removal of conductor material on the narrow sides 26c of the two conductor ends 26b.
- the nanofoil 30 each lie between the opposite narrow sides of the upright paired conductor ends 26b.
- a plunger 36 is arranged in each case. With these plungers 36, the two conductor ends 26b are compressed in the direction of the arrows 37 and thus firmly clamped the nanofoil 30 lying between them.
- the nanofoil 30 is then ignited by a pressure pulse generated by the pressure punches 36 and acting on the nanofoil 30. With the ignition of the nanofoil 30, a heat pulse is generated for a short time in the entire nanofoil 30, by means of which the two conductor ends 36b weld together at their narrow sides 36c.
- the conductor ends 26b can be solder the conductor ends 26b together.
- the conductor ends 26b have to be prepared accordingly by applying soldering material to their narrow sides 26c.
- the nanofoils 30 can also be arranged in an arrangement according to part b), c) or e) of FIG pre-assembled state between the pairs to be connected conductor ends 26b are inserted. If the nanofoils 30 according to FIG.
- part c) are connected to one another via a web 30b, then first all the conductor ends 26b to be joined together must be pressed against each other for clamping the nanofoils 30 before one of the nanofoils 30 or a web 30b is ignited. Then, the remaining nanofoils 30 are ignited in each case automatically via the web 30b.
- Nanofoils 30 sandwiched between their paired conductor ends 26b. Both nanofoils 30 are then ignited simultaneously by a pressure pulse generated by the pressure stamps 36, so that thereby the conductor ends 26b are welded together in pairs or soldered.
- FIG. 9 shows the use of four conductor ends 26b lying vertically above one another and to be paired with one another, specifically on a section of a winding head 27c shown in two dimensions with the conductor ends 26b of a multi-layer stator winding 13a.
- Nanofoils 30 inserted between the pairs to be connected conductor ends 26b.
- the upper conductor pair 26b is spaced from the lower conductor pair 26b so as to avoid winding or phase faults, so that consequently the two band-shaped supports 31a are spaced apart by a distance c of more than twice the conductor height of the conductor ends 26b to have.
- the band-shaped carriers 31a or remaining residues of the carrier material are removed. In the simplest case, the band-shaped Carrier 31a are already completely removed by brushing the winding heads.
- FIG. 10 shows an electrical connection of two superimposed conductor ends 26b in cross-section, in which the two vertically aligned conductor ends 26b are welded together by an arrangement of FIG. 7 between the conductor ends 26b and ignited nanofoil 30 .
- the conductor ends 26b are to be produced on the winding head 27c of the alternator 10 or other electrical machines, as far as their windings consist of individual conductors 26 whose conductor ends 26a are welded together or soldered in pairs.
- the conductor ends are suitably coated after brushing by dripping or dipping with impregnating resin expediently.
- the invention is not limited to the illustrated and described embodiments, since instead of a rectangular cross-section of the conductor ends this may also be formed square or polygonal. However, it is essential that the Nanofoil 30 is sandwiched between the conductor ends and ignited. Furthermore, it is possible to lay the paired conductor ends not upright but flat on each other, then expediently the ignition of the nanofoils 30 should be made via a material tip according to Figure 6c or from the outside by laser beam or the like. When using single conductors in electrical
