Abstract
Die vorliegende Erfindung betrifft ein Katalysatorsystem zur Herstellung von Carbonsäuren und/oder Carbonsäureanhydriden, das mindestens drei im Reaktionsrohr übereinander angeordnete Katalysatorlagen aufweist, mit der Maßgabe, dass der inaktivsten Katalysatorlage mindestens eine aktivere Katalysatorlage in Strömungsrichtung vorgelagert ist. Ferner betrifft die Erfindung ein Verfahren zur Gasphasenoxidation, bei dem man einen gasförmigen Strom, der einen Kohlenwasserstoff und molekularen Sauerstoff umfasst, durch mehrere Katalysatorlagen leitet, wobei der inaktivsten Katalysatorlage in Strömungsrichtung eine aktivere Katalysatorlage vorgelagert ist.

KATALYSATORSYSTKM ZUR HERSTELLUNG VON CARBONSÄUREN UND/ODER CARBONSÄURENANHYDRIDEN
Beschreibung
Die vorliegende Erfindung betrifft ein Katalysatorsystem zur Herstellung von Carbonsäuren und/oder Carbonsäureanhydriden, das mindestens drei im Reaktionsrohr übereinander angeordnete Katalysatorlagen aufweist, mit der Maßgabe, dass der inaktivsten Katalysatorlage mindestens eine aktivere Katalysatorlage in Strömungsrichtung vorgelagert ist. Ferner betrifft die Erfindung ein Verfahren zur Gasphasenoxidation, bei dem man einen gasförmigen Strom, der einen Kohlenwasserstoff und molekularen Sauerstoff umfasst, durch mehrere Katalysatorlagen leitet, wobei der inaktivsten Katalysatorlage in Strömungsrichtung eine aktivere Katalysatorlage vorgelagert ist.
Eine Vielzahl von Carbonsäuren und/oder Carbonsäureanhydriden wird technisch durch die katalytische Gasphasenoxidation von Kohlenwasserstoffen, wie Benzol, den Xylolen, Naphthalin, Toluol oder Durol, in Festbettreaktoren hergestellt. Man kann auf diese Weise z. B. Benzoesäure, Maleinsäureanhydrid, Phthalsäureanhydrid, Isophthal- säure, Terephthalsäure oder Pyromellithsäureanhydrid erhalten. Im Allgemeinen leitet man ein Gemisch aus einem sauerstoffhaltigen Gas und dem zu oxidierenden Ausgangsmaterial durch Rohre, in denen sich eine Schüttung eines Katalysators befindet. Zur Temperaturregelung sind die Rohre von einem Wärmeträgermedium, beispielsweise einer Salzschmelze, umgeben.
Obgleich die überschüssige Reaktionswärme durch das Wärmeträgermedium abgeführt wird, kann es in der Katalysatorschüttung zur Ausbildung lokaler Temperaturma- xima (Hot Spots) kommen, in denen eine höhere Temperatur herrscht als im übrigen Teil der Katalysatorschüttung, bzw. als im übrigen Teil der Katalysatorlage. Diese Hot Spots führen zu Nebenreaktionen, wie der Totalverbrennung des Ausgangsmaterials, oder zur Bildung unerwünschter, vom Reaktionsprodukt nicht oder nur mit großem Aufwand abtrennbarer Nebenprodukte.
Außerdem kann der Katalysator ab einer bestimmten Hot Spot-Temperatur irreversibel geschädigt werden. Daher muss beim Anfahren des Verfahrens die Beladung des gas- förmigen Stroms mit dem zu oxidierenden Kohlenwasserstoff anfangs sehr niedrig gehalten werden und kann nur langsam gesteigert werden. Der endgültige Produktionszustand wird oft erst nach einigen Wochen erreicht.
Erfahrungsgemäß haben diese Katalysatoren eine Lebensdauer von 2 bis 5 Betriebs- Jahren, wonach sie in ihrer Wirksamkeit sowohl hinsichtlich des Umsatzes als auch der Selektivität soweit nachlassen, dass die Weiterverwendung nicht mehr wirtschaftlich ist.
Zur Abschwächung dieser Hot Spots wurden verschiedene Maßnahmen getroffen. Insbesondere wurde, wie in der DE-A 40 13 051 beschrieben, dazu übergegangen, unterschiedlich aktive Katalysatoren schichtweise in der Katalysatorschüttung anzuordnen, wobei in der Regel der weniger aktive Katalysator zum Gaseintritt hin und der aktivere Katalysator zum Gasaustritt hin gelegen ist.
DE 198 23 262 A beschreibt ein Verfahren zur Herstellung von Phthalsäureanhydrid mit mindestens drei in Lagen übereinander angeordneten Schalenkatalysatoren, wobei die Katalysatoraktivität von Lage zu Lage von der Gaseintrittsseite zur Gasaustrittssei- te ansteigt.
EP-A 1 063 222 beschreibt ein Verfahren zur Herstellung von Phthalsäureanhydrid, welches in einem oder mehreren Festbettreaktoren durchgeführt wird. Die Katalysatorbetten in den Reaktoren weisen drei oder mehr als drei individuelle, im Reaktor aufein- ander folgende Katalysatorlagen auf. Nach Durchgang durch die erste Katalysatorlage unter den Reaktionsbedingungen sind 30 bis 70 Gew.-% des eingesetzten o-Xylol, Naphthalins oder des Gemischs aus beiden umgesetzt. Nach der zweiten Lage sind 70 Gew.-% oder mehr umgesetzt.
WO 2005/115616 beschreibt ein Verfahren zur Herstellung von Phthalsäureanhydrid in einem Festbettreaktor mit drei oder mehr Katalysatorlagen mit in Strömungsrichtung zunehmender Aktivität. Es wird offenbart, dass der Gehalt der Aktivmassen und somit die Schichtdicken der Katalysatoren vorteilhaft in Strömungsrichtung abnimmt.
Die Aktivität der zur Gasphasenoxidation eingesetzten Katalysatoren bzw. Katalysatorsysteme nimmt mit zunehmender Betriebsdauer ab. Es gelangt ein höherer Anteil nicht umgesetzter Kohlenwasserstoffe oder teiloxidierter Intermediate in weiter stromabwärts gelegene Bereiche der Katalysatorschüttung. Die Reaktion verlagert sich zunehmend zum Reaktorausgang und der Hot Spot wandert stromabwärts. Man kann der Katalysa- tordeaktivierung in begrenztem Umfang durch Erhöhung der Temperatur des Wärmeträgermediums entgegenwirken. Die Erhöhung der Temperatur des Wärmeträgermediums und/oder die Verschiebung des Hot Spots führen bei mehrlagigen Katalysatorsystemen dazu, dass die Temperatur, mit der das Gasgemisch in eine nachgelagerte Katalysatorlage eintritt, steigt. Da nachgelagerte Katalysatorlagen in der Regel zwar aktiver aber weniger selektiv sind, nehmen unerwünschte Überoxidation und andere Nebenreaktionen zu. Die zwei genannten Effekte bewirken, dass mit der Betriebsdauer die Produktausbeute bzw. Selektivität sinkt.
Im Allgemeinen wird demnach trotz der aufgezeigten Probleme die Aktivität ausgehend vom Reaktoreingang zum Reaktorausgang gesteigert, da die geringe Aktivität der ersten Katalysatorlagen eine hohe Selektivität und damit eine hohe Ausbeute an gewünschten Produkt bewirkt.
Der Erfindung liegt die Aufgabe zu Grunde, ein Katalysatorsystem zur Gasphasenoxi- dation bereitzustellen, das eine möglichst gleichmäßige thermische Belastung des Katalysatorsystems aufweist. Es ist somit ferner die Aufgabe, ein Katalysatorsystem zur Gasphasenoxidation bereitzustellen, das den anfänglichen Hot Spot möglichst nahe am Reaktoreingang ausbildet.
Die Aufgabe wurde gelöst durch ein Katalysatorsystem zur Herstellung von Carbonsäuren und/oder Carbonsäureanhydriden, das mindestens drei im Reaktionsrohr über- einander angeordnete Katalysatorlagen aufweist, mit der Maßgabe, dass der inaktivsten Katalysatorlage mindestens eine aktivere Katalysatorlage in Strömungsrichtung vorgelagert ist.
Als Katalysatorlage wird die Schüttung eines Katalysators mit im Wesentlichen einheit- licher Aktivität angesehen, d. h. mit im Wesentlichen einheitlicher Zusammensetzung der Aktivmasse, Aktivmasseanteil und Packungsdichte (abgesehen von unvermeidlichen Fluktuationen beim Befüllen des Reaktors). Aufeinanderfolgende Katalysatorlagen unterscheiden sich somit in der Aktivität der enthaltenen Katalysatoren.
In der vorliegenden Erfindung wird die Aktivität einer Katalysatorlage wie folgt definiert: Je höher der Umsatz für ein spezielles Eduktgemisch bei gleicher Salzbadtemperatur ist, desto höher ist die Aktivität.
Eine höhere Aktivität der Katalysatoren kann beispielsweise durch Zugabe, bzw. er- höhte Zugabe von aktivitätserhöhender Promotoren in die Aktivmasse und/oder durch geringere Zugabe aktivitätssenkender Promotoren und/oder durch eine höhere BET- Oberfläche der Katalysatoren und/oder durch einen höheren Aktivmassenanteil, d.h. durch eine höhere Aktivmasse pro Rohrvolumen und/oder durch Zunahme des Leerraumes zwischen den einzelnen Katalysatorformkörpern und/oder durch Abnahme des Gehalts an Inertstoffen erreicht werden. Ferner kann eine höhere Aktivität durch eine spezielle Porenverteilung erreicht werden.
Bevorzugt umfasst die katalytisch aktive Masse aller Katalysatoren zumindest Vanadiumoxid und Titandioxid. Maßnahmen zur Steuerung der Aktivität von Gasphasenoxida- tionskatalysatoren auf Basis von Vanadiumoxid und Titandioxid sind dem Fachmann an sich bekannt.
So können in der katalytisch aktiven Masse oxidische Verbindungen enthalten sein, die als Promotoren die Aktivität und Selektivität des Katalysators beeinflussen, beispiels- weise indem sie seine Aktivität absenken oder erhöhen.
Als aktivitätsbeeinflussende Promotoren seien beispielhaft die Alkalimetalloxide, insbesondere Cäsiumoxid, Lithium-, Kalium- und Rubidiumoxid, Thallium(l)oxid, Aluminiumoxid, Zirkoniumoxid, Eisenoxid, Nickeloxid, Kobaltoxid, Manganoxid, Zinnoxid, Silberoxid, Kupferoxid, Chromoxid, Molybdänoxid, Wolframoxid, Iridiumoxid, Tantaloxid, Ni- oboxid, Arsenoxid, Antimonoxid, Ceroxid genannt. In der Regel wird aus dieser Gruppe Cäsium als Promotor verwendet. Als Quellen dieser Elemente kommen die Oxide oder Hydroxide oder die thermisch in Oxide überführbare Salze wie Carboxylate, insbesondere die Acetate, Malonate oder Oxalate, Carbonate, Hydrogencarbonate oder Nitrate in Betracht. Ferner eignen sich oxidische Phosphorverbindungen insbesondere Phosphorpentoxid als aktivitätsbeeinflussende Promotoren. Als Phosphorquelle kommen insbesondere Phosphorsäure, phosphorige Säure, hypophosphorige Säure, Ammoniumphosphat oder Phosphorsäureester und vor allem Ammoniumdihydro- genphosphat in Betracht. Als aktivitätserhöhender Zusatz eignen sich weiterhin verschiedene Antimonoxide, insbesondere Antimontrioxid.
Eine weitere Möglichkeit der Aktivitätssteuerung besteht in der Variation des Anteils der Aktivmasse am Gesamtgewicht des Katalysators, wobei höhere Aktivmassengehalte eine höhere Aktivität bedingen und umgekehrt.
Vorteilhaft wird die höhere Aktivität der vorgelagerten Katalysatorlage durch einen geringeren Gehalt an Cäsium in der Aktivmasse, durch eine höhere Aktivmasse pro Rohrvolumen, durch einen höheren Gehalt an Vanadium in der Aktivmasse, durch eine höhere BET-Oberfläche der Katalysatoren oder durch eine Kombination aus den genannten Möglichkeiten erreicht. Bevorzugt wird die höhere Aktivität der vorgelagerten Katalysatorlage durch einen geringeren Gehalt an Cäsium oder durch eine höhere Aktivmasse pro Rohrvolumen erreicht, insbesondere durch einen geringeren Gehalt an Cäsium.
Im Fall der Aktivitätssteuerung durch eine geringere Zugabe an Cäsium zur Aktivmas- se wird in der vorgelagerten Katalysatorlage vorteilhaft 1 bis 50 % weniger Cäsium, bezogen auf den Cäsiumgehalt der nachfolgenden Katalysatorlage, eingesetzt. Bevorzugt wird 5 bis 25 %, bezogen auf den Cäsiumgehalt der nachfolgenden Katalysatorlage, eingesetzt, insbesondere 10 bis 20 % weniger Cäsium.
Im Fall der Aktivitätssteuerung durch eine Erhöhung der Aktivmasse wird in der vorge- lagerten Katalysatorlage vorteilhaft 105 bis 200 % Aktivmasse, bezogen auf die Aktivmasse der nachfolgenden Katalysatorlage, verwendet. Bevorzugt wird 110 bis 150 % Aktivmasse, bezogen auf die Aktivmasse der nachfolgenden Katalysatorlage, verwendet, insbesondere 120 bis 130 % Aktivmasse.
Im Fall der Aktivitätssteuerung durch eine erhöhte Zugabe an Vanadium zur Aktivmas- se wird in der vorgelagerten Katalysatorlage vorteilhaft 105 bis 200 % Vanadium, bezogen auf den Vanadiumgehalt der nachfolgenden Katalysatorlage, eingesetzt. Bevor-
zugt wird 1 10 bis 150 % Vanadium, bezogen auf den Vanadiumgehalt der nachfolgenden Katalysatorlage, eingesetzt, insbesondere 120 bis 130 % Vanadium. Im Fall der Aktivitätssteuerung durch eine erhöhte BET-Oberfläche des Katalysators weist in der vorgelagerten Katalysatorlage der Katalysator vorteilhaft eine um 5 bis 100 % erhöhte BET-Oberfläche, bezogen auf die BET-Oberfläche des Katalysators der nachfolgenden Katalysatorlage, auf. Bevorzugt weist der Katalysator eine um 10 bis 50 % erhöhte BET-Oberfläche auf, insbesondere eine um 20 bis 30 % erhöhte. Bei der Verwendung von Kombinationen aus den aufgezeigten Aktivitätsstrukturierun- gen können die geeigneten Kombinationen und deren Mengenangabe durch wenige Versuche durch den Fachmann ermittelt werden.
Die BET-Oberfläche der katalytisch aktiven Komponenten des Katalysators liegt vorteilhaft im Bereich von 5 bis 50 m2/g, bevorzugt bei 5 bis 40 m2/g, insbesondere bei 9 bis 35 m2/g.
Der Aktivmassenanteil liegt vorzugsweise bei 3 bis 15 Gew.-%, insbesondere bei 4 bis 12 Gew.-%, bezogen auf die Gesamtkatalysatormasse.
Bei den im erfindungsgemäßen Verfahren verwendeten Katalysatoren handelt es sich im Allgemeinen um Schalenkatalysatoren, bei denen die katalytisch aktive Masse schalenförmig auf einem inerten Träger aufgebracht ist. Die Schichtdicke der katalytisch aktiven Masse beträgt in der Regel 0,02 bis 0,25 mm, vorzugsweise 0,05 bis 0,15 mm. Im Allgemeinen weisen die Katalysatoren eine schalenförmig aufgebrachte Aktivmasseschicht mit im wesentlichen homogener chemischer Zusammensetzung auf. Ferner können auf einen Träger auch nacheinander zwei oder mehrere unterschiedliche Aktivmassenschichten aufgebracht werden. Es wird dann von einem Zwei- oder Mehr-Schichten-Katalysator gesprochen (siehe beispielsweise DE 19839001 A1 ).
Als inertes Trägermaterial können praktisch alle Trägermaterialien des Standes der Technik, wie sie vorteilhaft bei der Herstellung von Schalenkatalysatoren für die Oxida- tion von aromatischer Kohlenwasserstoffe zu Aldehyden, Carbonsäuren und/oder Carbonsäureanhydriden eingesetzt werden, Verwendung finden, wie beispielsweise in WO 2004/103561 auf den Seiten 5 und 6 beschrieben. Bevorzugt wird Steatit in Form von Kugeln mit einem Durchmesser von 3 bis 6 mm oder von Ringen mit einem äußeren Durchmesser von 5 bis 9 mm, einer Länge von 4 bis 7 mm und einem Innendurchmesser von 3 bis 7 mm verwendet.
Die Aufbringung der einzelnen Schichten des Schalenkatalysators kann mit beliebigen an sich bekannten Methoden erfolgen, z. B. durch Aufsprühen von Lösungen oder Suspensionen in der Dragiertrommel oder Beschichtung mit einer Lösung oder Suspension in einer Wirbelschicht, wie beispielsweise in WO 2005/030388, DE 4006935 A1 , DE 19824532 A1 , EP 0966324 B1 beschrieben.
Nach der vorgelagerten Katalysatorlage und der inaktivsten Katalysatorlage folgt mindestens eine weitere Lage, vorteilhaft zwei bis vier weitere Lagen, insbesondere zwei oder drei weitere Katalysatorlagen.
Vorteilhaft weist in einem Vierlagen-Katalysatorsystem die vorgelagerte Katalysatorlage, bezogen auf die Gesamtlänge des Katalysatorbettes, 1 bis 40 %, bevorzugt 5 bis 25 %, insbesondere 10 bis 20 %, auf. Die zweite Katalysatorlage weist vorteilhaft, bezogen auf die Gesamtlänge des Katalysatorbettes, 15 bis 75 %, bevorzugt 25 bis 60 %, insbesondere 30 bis 50 %, auf. Die dritte Katalysatorlage weist vorteilhaft, bezogen auf die Gesamtlänge des Katalysatorbettes, 5 bis 45 %, bevorzugt 10 bis 40 %, insbesondere 15 bis 30 %, auf. Die vierte Katalysatorlage weist ebenso vorteilhaft, bezogen auf die Gesamtlänge des Katalysatorbettes, 5 bis 45 %, bevorzugt 10 bis 40 %, insbesondere 15 bis 30 %, auf.
Vorteilhaft beträgt in einem Vierlagen-Katalysatorsystem die Schüttungslänge der vorgelagerten Katalysatorlage 5 cm bis 120 cm, bevorzugt 15 cm bis 75 cm, insbesondere 30 cm bis 60 cm, die Schüttungslänge der zweiten Katalysatorlage 45 cm bis 225 cm, bevorzugt 75 cm bis 180 cm, insbesondere 90 cm bis 150 cm, die Schüttungslänge der dritten Katalysatorlage 15 cm bis 135 cm, bevorzugt 30 cm bis 120 cm, insbesondere 45 cm bis 90 cm und die Schüttungslänge der vierten Katalysatorlage 15 cm bis 135 cm, bevorzugt 30 cm bis 120 cm, insbesondere 45 cm bis 90 cm.
Vorteilhaft weist in einem Fünflagen-Katalysatorsystem die vorgelagerte Katalysatorla- ge, bezogen auf die Gesamtlänge des Katalysatorbettes, 1 bis 40 %, bevorzugt 5 bis 25 %, insbesondere 10 bis 20 %, auf. Die zweite Katalysatorlage weist vorteilhaft, bezogen auf die Gesamtlänge des Katalysatorbettes, 15 bis 75 %, bevorzugt 25 bis 60 %, insbesondere 30 bis 50 %, auf. Die dritte Katalysatorlage weist vorteilhaft, bezogen auf die Gesamtlänge des Katalysatorbettes, 5 bis 45 %, bevorzugt 5 bis 30 %, insbesonde- re 10 bis 20 %, auf. Die vierte Katalysatorlage weist vorteilhaft, bezogen auf die Gesamtlänge des Katalysatorbettes, 5 bis 45 %, bevorzugt 5 bis 30 %, insbesondere 10 bis 25 %, auf. Die fünfte Katalysatorlage weist ebenso vorteilhaft, bezogen auf die Gesamtlänge des Katalysatorbettes, 5 bis 45 %, bevorzugt 5 bis 30 %, insbesondere 10 bis 25 %, auf.
Vorteilhaft beträgt in einem Fünflagen-Katalysatorsystem die Schüttungslänge der vorgelagerten Katalysatorlage 5 cm bis 120 cm, bevorzugt 15 cm bis 75 cm, insbesondere 30 cm bis 60 cm, die Schüttungslänge der zweiten Katalysatorlage 45 cm bis 225 cm, bevorzugt 75 cm bis 180 cm, insbesondere 90 cm bis 150 cm, die Schüttungslänge der dritten Katalysatorlage 15 cm bis 135 cm, bevorzugt 15 cm bis 90 cm, insbesondere 30 cm bis 60 cm, die Schüttungslänge der vierten Katalysatorlage 15 cm bis 135 cm, bevorzugt 15 cm bis 90 cm, insbesondere 30 cm bis 75 cm und die Schüttungslänge der
fünften Katalysatorlage 15 cm bis 135 cm, bevorzugt 15 cm bis 90 cm, insbesondere 30 cm bis 75 cm.
Die vorgelagerte Katalysatorlage macht demnach vorteilhaft 1 bis 40 Prozent der ge- samten Schüttungslänge des Katalysatorsystems aus, bevorzugt 5 bis 25, insbesondere 10 bis 20 Prozent.
Vorteilhaft bilden sich in der vorgelagerten Katalysatorlage keine Hot Spots aus.
Die Aktivität nimmt vorteilhaft von der inaktivsten Katalysatorlage in Strömungsrichtung kontinuierlich zu.
Nach einer bevorzugten Ausführungsform eines Vierlagen-Katalysatorsystems inklusive Vorlage zur Herstellung von Phthalsäureanhydrid weist
a) der vorgelagerte Katalysator (Vorlage) auf nicht porösem und/oder porösem Trägermaterial 7 bis 11 Gew.-%, bezogen auf den gesamten Katalysator, Aktivmasse auf, enthaltend 4 bis 11 Gew.-% V2O5, 0 bis 4 Gew.-% Sb2O3 oder Nb2O5, 0 bis 0,5 Gew.-% P, 0,1 bis 0,8 Gew.-% Alkali (ber. als Alkalimetall) und als Rest TiO2 in Anatasform,
b) der am geringsten aktive Katalysator auf nicht porösem und/oder porösem Trägermaterial 7 bis 11 Gew.-%, bezogen auf den gesamten Katalysator, Aktivmasse auf, enthaltend 4 bis 1 1 Gew.-% V2O5, 0 bis 4 Gew.-% Sb2O3 oder Nb2O5, 0 bis 0,5 Gew.-% P, 0,1 bis 1 ,1 Gew.-% Alkali (ber. als Alkalimetall) und als Rest TiO2 in Anatasform,

wobei als Alkalimetall bevorzugt Caesium verwendet wird.
Das eingesetzte Titandioxid in Anatasform weist vorteilhaft eine BET Oberfläche von 5 bis 50 m2/g auf, insbesondere 15 bis 40 m2/g. Es können auch Mischungen von Titandioxid in Anatasform mit unterschiedlicher BET Oberfläche eingesetzt werden, mit der Maßgabe, dass die resultierende BET-Oberfläche einen Wert von 15 bis 40 m2/g auf- weist. Die einzelnen Katalysatorschichten können auch Titandioxid mit unterschiedlichen BET-Oberflächen aufweisen. Bevorzugt nimmt die BET-Oberfläche des eingesetzten Titandioxids von der Katalysatorlage b) zur Katalysatorlage d) zu.
Die Aktivität der Katalysatorlagen nimmt vorteilhaft von Lage b) zu Lage d) zu.
Nach einer bevorzugten Ausführungsform eines Fünflagen-Katalysatorsystems inklusive Vorlage weist
a) der vorgelagerte Katalysator (Vorlage) auf nicht porösem und/oder porösem Trä- germaterial 7 bis 11 Gew.-%, bezogen auf den gesamten Katalysator, Aktivmasse auf, enthaltend 4 bis 11 Gew.-% V2O5, 0 bis 4 Gew.-% Sb2O3 oder Nb2O5, 0 bis 0,5 Gew.-% P, 0,1 bis 0,8 Gew.-% Alkali (ber. als Alkalimetall) und als Rest TiO2 in Anatasform,

c2) der nächste in Strömungsrichtung angeordnete Katalysator auf nicht porösem und/oder porösem Trägermaterial 7 bis 12 Gew.-%, bezogen auf den gesamten Katalysator, Aktivmasse auf, enthaltend 5 bis 13 Gew.-% V2O5, 0 bis 4 Gew.-% Sb2O3 oder Nb2O5, 0 bis 0,5 Gew.-% P, 0 bis 0,4 Gew.-% Alkali (ber. als Alkalimetall) und als Rest TiO2 in Anatasform,
d) und der nächste in Strömungsrichtung angeordnete Katalysator auf nicht porösem und/oder poröse Trägermaterial 8 bis 12 Gew.-%, bezogen auf den gesamten Ka- talysator, Aktivmasse auf, enthaltend 10 bis 30 Gew.-% V2O5, 0 bis 4 Gew.-%
Sb2O3 oder Nb2O5, 0 bis 0,5 Gew.-% P, 0 bis 0,1 Gew.-% Alkali (ber. als Alkalimetall) und als Rest TiO2 in Anatasform,
wobei als Alkalimetall bevorzugt Caesium verwendet wird.
Allgemein können die Katalysatorlagen, z.B. b), c1), c2) und/oder d), auch so angeord- net sein, dass sie jeweils aus zwei oder mehreren Legen bestehen. Diese Zwischenlagen haben vorteilhaft intermediate Katalysatorzusammensetzungen.
Anstelle von gegeneinander abgegrenzter Lagen der verschiedenen Katalysatoren kann auch ein quasi-kontinuierlicher Übergang der Lagen und ein quasi- gleichmässiger Anstieg der Aktivität dadurch bewirkt werden, dass man beim Übergang von einer Lage zur nächsten Lage eine Zone mit einer Vermischung der aufeinander folgenden Katalysatoren vornimmt.
Die Katalysatoren werden zur Reaktion schichtweise in die Rohre eines Rohbündelre- aktors gefüllt. Die unterschiedlich aktiven Katalysatoren können auf die gleiche oder auf unterschiedliche Temperaturen thermostatisiert werden.
Ferner betrifft die vorliegende Erfindung ein Verfahren zur Gasphasenoxidation, bei dem man einen gasförmigen Strom, der wenigstens einen Kohlenwasserstoff und mo- lekularen Sauerstoff umfasst, durch mindestens drei im Reaktionsrohr übereinander angeordnete Katalysatorlage leitet, wobei der inaktivsten Katalysatorlage mindestens eine aktivere Katalysatorlage in Strömungsrichtung vorgelagert ist.
Das erfindungsgemäße Verfahren eignet sich vorteilhaft zur Gasphasenoxidation aro- matischer Ce- bis Cio-Kohlenwasserstoffe, wie Benzol, den Xylolen, Toluol, Naphthalin oder Durol (1 ,2,4,5-Tetramethylbenzol) zu Carbonsäuren undloder Carbonsäureanhydriden wie Maleinsäureanhydrid, Phthalsäureanhydrid, Benzoesäure und/oder Py- romellithsäuredianhyrid.
Das Verfahren eignet sich besonders zur Herstellung von Phthalsäureanhydrid aus o- XyIoI und/oder Naphthalin. Die Gasphasenreaktionen zur Herstellung von Phthalsäureanhydrid sind allgemein bekannt und beispielsweise in WO 2004/103561 auf der Seite 6 beschrieben.
Durch die vorliegende Erfindung wird ein Katalysatorsystem zur Verfügung gestellt, dessen anfänglicher Hot Stop sich sehr nahe am Reaktoreingang ausbildet. Durch die stärkere Nutzung der zum Reaktoreingang hin gelegenen Katalysatorschüttung können längere Standzeiten erreicht werden. Ferner treten die genannten unerwünschten Nebenreaktionen durch das Wandern des Hot Spots in aktivere Katalysatorlagen erst zu einem späteren Zeitpunkt auf als bei Katalysatorsysteme aus dem Stand der Technik.
Beispiele
Herstellung der Katalysatoren
Katalysator VL1 (Vorlage)
Nach 18-stündigem Rühren wurden in einer Dragiertrommel 228,5 g einer Suspension, bestehend aus 104,9 g Oxalsäure, 39,4 g Vanadiumpentoxid, 17,0 g Antimonoxid, 2,73 g Cäsiumsulfat, 2,95 g Ammoniumdihydrogenphosphat, 149 g Formamid, 466,3 g Titandioxid und 720,0 g Wasser bei 160 °C zusammen mit 12,5 g organischem Binder auf 1400 g Steatitringe der Dimension 8x6x5 mm (Durchmesser außen x Höhe x Durchmesser innen) aufgebracht. In einem zweiten Schritt wurden die so beschichteten Ringe mit 236,9 g einer zweiten Suspension, die ebenso zuvor 18 h gerührt wurde, bestehend aus 56,7 g Oxalsäure, 21 ,0 g Vanadiumpentoxid, 2,73 g Cäsiumsulfat, 198 g Formamid, 502,1 g Titandioxid und 720,3 g Wasser zusammen mit 12,7 g organi- schem Binder beschichtet.
Nach Kalzination des Katalysators für eine Stunde bei 450 °C betrug die auf die Steatitringe aufgebrachte Aktivmasse 9,7 %. Die analysierte Zusammensetzung der Aktivmasse bestand aus 5,75 % V2O5, 1 ,6 % Sb2O3, 0,38 % Cs, 0,08 % P, Rest TiO2.
Katalysator HL1 (1. Hauptlage)
Herstellung analog VL1 unter Variation der Zusammensetzung der Suspension. Nach Kalzination des Katalysators für eine Stunde bei 450 °C betrug die auf die Steatitringe aufgebrachte Aktivmasse 9,2 %. Die analysierte Zusammensetzung der Aktivmasse bestand aus 5,81 % V2O5, 1 ,64 % Sb2O3, 0,44 % Cs, 0,11 % P, Rest TiO2.
Katalysator HL2 (2. Hauptlage)
Herstellung analog VL1 unter Variation der Zusammensetzung der Suspension. Nach Kalzination des Katalysators für eine Stunde bei 450 °C betrug die auf die Steatitringe aufgebrachte Aktivmasse 9,3 %. Die analysierte Zusammensetzung der Aktivmasse bestand aus 5,66 % V2O5, 1 ,58 % Sb2O3, 0,18 % Cs, 0,10 % P, Rest TiO2.
Katalysator HL3 (3. Hauptlage)
Herstellung analog VL1 unter Variation der Zusammensetzung der ersten Suspension. Eine zweite Beschichtung wird nicht durchgeführt. Nach Kalzination des Katalysators für eine Stunde bei 450 °C betrug die auf die Steatitringe aufgebrachte Aktivmasse 9,9 %. Die analysierte Zusammensetzung der Aktivmasse bestand aus 7,42 % V2O5, 3,2 % Sb2O3, 0,07 % Cs, 0,17 % P, Rest TiO2.
Axiale Zusammensetzung des Katalysatorsystems
A) Nicht erfindungsgemäß
Die Katalysatoren wurden in ein Reaktorrohr von 25 mm Innendurchmesser eingefüllt. Ausgehend vom Reaktoreingang setzte sich das Katalysatorbett folgendermaßen zusammen: VL1/HL1/HL2/HL3 = 0/180/90/60 cm.
B) Erfindungsgemäß
Die Katalysatoren wurden in ein Reaktorrohr von 25 mm Innendurchmesser eingefüllt. Ausgehend vom Reaktoreingang setzte sich das Katalysatorbett folgendermaßen zusammen: VL1/HL1/HL2/HL3 = 45/135/90/60 cm.
Katalytische Ergebnisse
Bei gleichem Volumenstrom (4 Nm3/h) werden nach dem Hochfahren auf 80 g/Nm3 folgende Ergebnisse erzielt:
Claims
1. Katalysatorsystem zur Herstellung von Carbonsäuren und/oder Carbonsäureanhydriden, das mindestens drei im Reaktionsrohr übereinander angeordnete Kata- lysatorlagen aufweist, mit der Maßgabe, dass der inaktivsten Katalysatorlage mindestens eine aktivere Katalysatorlage in Strömungsrichtung vorgelagert ist.
2. Katalysatorsystem nach Anspruch 1 , dadurch gekennzeichnet, dass die vorgelagerte Katalysatorlage 5 bis 25 Prozent der gesamten Katalysatorschüttung aus- macht.
3. Katalysatorsystem nach Anspruch 1 oder 2, dadurch gekennzeichnet, dass sich in der vorgelagerten Katalysatorlage keine Hot Spots ausbilden.
4. Katalysatorsystem nach den Ansprüchen 1 bis 3, dadurch gekennzeichnet, dass die höhere Aktivität der vorgelagerten Katalysatorlage durch einen geringeren Gehalt an Cäsium, durch eine höhere Aktivmasse pro Rohrvolumen, durch einen höheren Gehalt an Vanadium, durch eine höhere BET-Oberfläche oder durch eine Kombination aus diesen Möglichkeiten eingestellt wird.
5. Katalysatorsystem nach Anspruch 4, dadurch gekennzeichnet, dass die höhere Aktivität der vorgelagerten Katalysatorlage durch einen um 5 bis 25 % geringeren Gehalt an Cäsium, und/oder durch die Verwendung von 1 10 bis 150 % Aktivmasse, oder durch den Einsatz von 1 10 bis 150 % Vanadium und/oder durch eine um 10 bis 50 % höhere BET-Oberfläche, bezogen die nachfolgende Katalysatorlage, eingestellt wird.
6. Katalysatorsystem nach den Ansprüchen 1 bis 5, dadurch gekennzeichnet, dass in einem Vierlagen-Katalysatorsystem die vorgelagerte Katalysatorlage 5 bis 25 %, die zweite Katalysatorlage 25 bis 60 %, die dritte Katalysatorlage 10 bis 40 % und die vierte Katalysatorlage 10 bis 40 %, bezogen auf die Gesamtlänge des Katalysatorbettes, aufweist.
7. Katalysatorsystem nach den Ansprüchen 1 bis 5, dadurch gekennzeichnet, dass in einem Fünflagen-Katalysatorsystem die vorgelagerte Katalysatorlage 5 bis 25
%, die zweite Katalysatorlage 25 bis 60 %, die dritte Katalysatorlage 5 bis 30 %, die vierte Katalysatorlage 5 bis 30 %, die fünfte Katalysatorlage 5 bis 30 %, bezogen auf die Gesamtlänge des Katalysatorbettes, aufweist.
8. Katalysatorsystem nach den Ansprüchen 1 bis 6, das vier übereinander angeordnete Katalysatorlagen aufweist, wobei a) der vorgelagerte Katalysator auf nicht porösem und/oder porösem Trägermaterial 7 bis 11 Gew.-%, bezogen auf den gesamten Katalysator, Aktivmasse aufweist, enthaltend 4 bis 1 1 Gew.-% V2O5, 0 bis 4 Gew.-% Sb2O3 oder Nb2O5, 0 bis 0,5 Gew.-% P, 0,1 bis 0,8 Gew.-% Alkali (ber. als Alkali- metall) und als Rest TiO2 in Anatasform,
b) der am geringsten aktive Katalysator auf nicht porösem und/oder porösem Trägermaterial 7 bis 11 Gew.-%, bezogen auf den gesamten Katalysator, Aktivmasse aufweist, enthaltend 4 bis 1 1 Gew.-% V2Os, 0 bis 4 Gew.-% Sb2O3 oder Nb2O5, 0 bis 0,5 Gew.-% P, 0,1 bis 1 ,1 Gew.-% Alkali (ber. als
Alkalimetall) und als Rest TiO2 in Anatasform,
c) der nächste in Strömungsrichtung angeordnete Katalysator auf nicht porösem und/oder porösem Trägermaterial 7 bis 12 Gew.-%, bezogen auf den gesamten Katalysator, Aktivmasse aufweist, enthaltend 5 bis 13 Gew.-%
V2O5, 0 bis 4 Gew.-% Sb2O3 oder Nb2O5, O bis 0,5 Gew.-% P, O bis 0,4 Gew.-% Alkali (ber. als Alkalimetall) und als Rest TiO2 in Anatasform,
d) und der nächste in Strömungsrichtung angeordnete Katalysator auf nicht porösem und/oder porösem Trägermaterial 8 bis 12 Gew.-%, bezogen auf den gesamten Katalysator, Aktivmasse aufweist, enthaltend 10 bis 30 Gew.-% V2O5, O bis 4 Gew.-% Sb2O3 oder Nb2O5, O bis 0,5 Gew.-% P, O bis 0,1 Gew.-% Alkali (ber. als Alkalimetall) und als Rest TiO2 in Anatasform.
9. Katalysatorsystem nach den Ansprüchen 1 bis 5 und 7, das fünf übereinander angeordnete Katalysatorlagen aufweist, wobei
a) der vorgelagerte Katalysator auf nicht porösem und/oder porösem Träger- material 7 bis 11 Gew.-%, bezogen auf den gesamten Katalysator, Aktivmasse aufweist, enthaltend 4 bis 1 1 Gew.-% V2O5, O bis 4 Gew.-% Sb2O3 oder Nb2O5, O bis 0,5 Gew.-% P, 0,1 bis 0,8 Gew.-% Alkali (ber. als Alkalimetall) und als Rest TiO2 in Anatasform,
b) der am geringsten aktive Katalysator auf nicht porösem und/oder porösem
Trägermaterial 7 bis 11 Gew.-%, bezogen auf den gesamten Katalysator, Aktivmasse aufweist, enthaltend 4 bis 1 1 Gew.-% V2O5, O bis 4 Gew.-% Sb2O3 oder Nb2O5, O bis 0,5 Gew.-% P, 0,1 bis 1 ,1 Gew.-% Alkali (ber. als Alkalimetall) und als Rest TiO2 in Anatasform,
d ) der nächste in Strömungsrichtung angeordnete Katalysator auf nicht porösem und/oder porösem Trägermaterial 7 bis 12 Gew.-%, bezogen auf den gesamten Katalysator, Aktivmasse aufweist, enthaltend 4 bis 15 Gew.-% V2O5, 0 bis 4 Gew.-% Sb2O3 oder Nb2O5, O bis 0,5 Gew.-% P, 0,1 bis 1 Gew.-% Alkali (ber. als Alkalimetall) und als Rest TiO2 in Anatasform,
c2) der nächste in Strömungsrichtung angeordnete Katalysator auf nicht porösem und/oder porösem Trägermaterial 7 bis 12 Gew.-%, bezogen auf den gesamten Katalysator, Aktivmasse aufweist, enthaltend 5 bis 13 Gew.-% V2O5, O bis 4 Gew.-% Sb2O3 oder Nb2O5, O bis 0,5 Gew.-% P, O bis 0,4 Gew.-% Alkali (ber. als Alkalimetall) und als Rest TiO2 in Anatasform,
d) und der nächste in Strömungsrichtung angeordnete Katalysator auf nicht porösem und/oder poröse Trägermaterial 8 bis 12 Gew.-%, bezogen auf den gesamten Katalysator, Aktivmasse aufweist, enthaltend 10 bis 30 Gew.-% V2O5, O bis 4 Gew.-% Sb2O3 oder Nb2O5, O bis 0,5 Gew.-% P, O bis 0,1 Gew.-% Alkali (ber. als Alkalimetall) und als Rest TiO2 in Anatasform.
10. Katalysatorsystem nach Anspruch 8 oder 9, dadurch gekennzeichnet, dass die Aktivität der Katalysatoren von der Katalysatorlage b) zur Katalysatorlage d) zu- nimmt.
1 1. Verfahren zur Gasphasenoxidation, bei dem man einen gasförmigen Strom, der wenigstens einen Kohlenwasserstoff und molekularen Sauerstoff umfasst, durch mindestens drei im Reaktionsrohr übereinander angeordnete Katalysatorlage lei- tet, wobei der inaktivsten Katalysatorlage mindestens eine aktivere Katalysatorlage in Strömungsrichtung vorgelagert ist.
12. Verfahren nach Anspruch 11 zur Herstellung von Phthalsäureanhydrid durch kata- lytische Gasphasenoxidation von XyIoI und/oder Naphthalin mit einem molekula- ren Sauerstoff enthaltenden Gas.
